Experimental and Numerical Investigation of a Single-Cylinder Methanol Port-Fuel Injected Spark Ignition Engine for Heavy-Duty Applications

With the increasing focus on reducing CO2 emissions to combat global warming and climate change, the automotive industry is exploring near zero-emission alternative fuels to replace traditional fossil-based fuels like diesel, gasoline, and CNG. Methanol is a promising alternative fuel that is being evaluated in India due to its easy transportation and storage, as well as its production scalability and availability potential. This study focuses on the retro-fitment solution of M100 (pure methanol) SI port-fuel injection (PFI) mode of combustion. A heavy duty single-cylinder engine test setup was used to assess methanol SI combustion characteristic. Lean operation strategy has been investigated. At lean mixture conditions a significant drop in NOX and CO emissions was achieved. The fuel injection techniques and the impact of exhaust gas recirculation (EGR) on the conventional stoichiometric combustion process is highlighted.

Indian cities are among the most polluted in the world. The transportation sector is one of the major sources of gaseous pollutants. In recent years, also the effects of climate change and global warming have been felt across the globe. India has therefore committed at the CoP26 summit in 2021 to reduce its CO2 emissions by 45% till the year 2030. The Indian automotive sector is already addressing the problem with implementation of the Stage 2 BS VI norms, CAFÉ & Stage V standards and pursuing rapid electrification with application of zero emission vehicles. India also has the largest rail network of Asia, and a significant proportion of greenhouse gases is emitted by this sector. Deployment of zero emission fuel cell trains would be one of the solutions to meet India’s emission reduction targets.

Optimised Air Management System for Heavy Duty Hydrogen Engines

Many Indian cities are amongst the most polluted cities in the world. Transport sector is identified as one of the major contributors to air pollution. Following the global trend, Government of India is also promoting near zero emission fuels with zero CO2 emissions as a way forward to solve the emission problems. With its policies like Green Hydrogen Mission, government of India plans to accelerate the adoption of Hydrogen as a fuel in the country. These initiatives have created a breakthrough in development of Hydrogen ICEs by the Indian OEM’s. Hydrogen ICE have only NOx emissions as the most prominent engine out emissions. NOx emission in Hydrogen engines is very sensitive to operating lambda, where in, after a certain threshold lambda the emissions rise significantly. Therefore, the air management system plays a very important role in the hydrogen engine performance & NOx emissions. This study evaluates various air management system options for a heavy-duty Hydrogen engine.

Intake and Exhaust System Optimization of a Single Cylinder Engine Using 1D Simulation Approach

Reducing vehicular noise has become a crucial step in product development to meet stringent legislation and improve passenger experience. Smaller vehicles like three-wheelers and compact cars are often powered by a single cylinder engine due to product cost, packaging and weight constraints. Unlike a multi-cylinder engine where cylinders fire one after another which helps to reduce noise levels by destructive interference of pressure waves, a single cylinder engine produces higher noise levels due to firing of a single cylinder. Intake and exhaust flow noise is one of the dominant sources of vehicular noise. This study focuses on using CAE tools to reduce intake and exhaust flow noise levels to meet target noise requirements. One dimensional (1-D) gas dynamics simulation provides a good trade-off between accuracy and run-time, allowing for evaluation of multiple design iterations with acceptable accuracy in a relatively short time frame.

This study analyzes the most current advances and uses of nanotechnology in the transportation vehicle business, such as nano-coatings, nano filters, carbon black for tires, and nanoparticles for engine performance enhancement and fuel consumption reduction. It also discusses the major hurdles for larger applications, such as environmental, health, and safety problems. Because some nanomaterials have demonstrated outstanding performance as well as theoretically investigated, they may be viable candidates for use in future environmentally friendly transportation vehicles. Ammonia as a Green and Zero Carbon Dioxide Internal Combustion Engine Fuel

Most of the vehicles with internal combustion engines worldwide use fossil fuels. The widely used fuels available on the market are gasoline, diesel, and CNG. These fuels are getting costlier every year while at the same time generating pollutants through exhaust gases. Hence in the market, electric vehicles are effectively providing pollution-free solutions in the passenger car and lightweight carrier vehicle segments. However, the off-road, heavy-duty, and stationary applications with high load factors, are in general less favorable for battery electric scenarios since frequent charging will be mandatory and time-consuming. Hence, for these applications, the replacement of an internal combustion engine is quite difficult. There are various renewable fuels like ammonia, methanol, and biodiesel under research tests and study. As these are renewable fuels, the cost of these fuels can be lowered during mass production.

Climate change and global warming are one of the major challenges faced by the world today. A significant number of Indian cities rank among the most polluted globally, with vehicular emissions being the primary contributor. To address this issue, the Government of India is actively advocating for the adoption of zero-emission vehicles such as electric vehicles through policies and initiatives like FAME II [1], PMP and the National Mission for Transformative Mobility and Storage. The acceptance of electric vehicles is growing in the Indian market seeing more than 200% increase in sales in the year 2022 compared to 2021 with a large share of 2-wheelers, 3-wheelers and compact cars getting electrified. Further adoption of electrification on a much larger scale currently faces the major challenge of high overall vehicle cost compared to conventional vehicles, with the major contribution coming from the HV battery which is the costliest system on the electric vehicles.

Climate change is a global phenomenon now and countries across the globe are working towards reducing emissions by bringing in stricter legislations on emissions and CO2. India is also facing huge challenges on pollutions in large cities. Reports suggest that 7 of the 10 most polluted cities of the world lie in India. The growing public opinion towards cleaner air and reduced greenhouse gaseous emissions has sensitized the matter and has led to drafting of strict emission legislations in India during the past few years. The leap frogging from BS 4 to BS 6 in 2020 by skipping BS 5 norms showed the intent of the GOI towards emission reduction. The BS 6 legislation is not limiting to meeting norms with legislative emission cycle but will also focus from year 2023 onto real driving emissions on actual roads. GOI is also proposing to implement fleet CO2 emission norms (CAFÉ) by 2022 to regulate the CO2 emissions.

Optimized Cooling System Concept for Electric Compact-SUV with Indian Environmental Conditions

With the rising pollutant emission level in Indian cities, the focus on pure BEVs is also increasing in India. Therefore, the Indian Government is currently preparing suitable policies to promote the acceptance of BEVs (e.g., FAME-2) [1]. The goal is to provide subsidies and develop the required infrastructure for battery charging. The environmental conditions in India differ significantly from those in other developed countries in Europe or China. The maximum temperatures can rise to 55 °C in the summertime [2]. In winter, temperatures in the northern Himalayan regions can fall below -25 °C [3]. Within this wide range of environmental conditions, all components, such as the electric motor and battery, must be conditioned by the thermal system of the vehicle. On the one hand, HV battery packs are one of the main cost drivers. On the other hand, currently, the battery size must be maximized to improve the driving range and ensure customer acceptance.

Noise & Vibration refinement of automotive vehicles is becoming important parameter due to its influence on environmental aspect and comfort perceived by occupants. NVH parameters are driving factors in current vehicle design strategy. Drivers comfort is extremely important, and driver’s expectations from commercial and heavy-duty trucks are as good as refined passenger cars. Other trends in commercial vehicle segment such as engine downsizing, weight, cost reduction and meeting stringent emission norms have influenced vehicle design dynamics. These parameters are critical and often contribute to vehicle NVH issues. Considering these new trends in commercial vehicle segment, it becomes challenging for an NVH engineer to provide optimized solutions. NVH issues could be related to the various subsystems such as driveline, axle, transmission steering wheel etc. in the vehicle and its resonant frequencies.

Super ultra-low NOX emission engine concepts are essential to comply with future emission legislations. To meet the future emission standards, application of advanced diesel exhaust aftertreatment systems (EATS), such as Diesel Oxidation Catalyst (DOC), Lean NOX Trap (LNT), Selective Catalytic Reduction coatings on Soot Filters (SCRF) and underfloor SCR, is required. Effective customized thermal management strategies are essential to ensure fast light-off of the EATS after engine cold start, and to avoid significant cooldown during part load operation. The authors describes the investigation of different exhaust gas heating measures, such as intake throttling, late fuel injection, exhaust throttling, advanced exhaust cam phasing, retarded intake cam phasing, cylinder deactivation, full turbine bypass, electric catalyst heating and electrically heated intake manifold strategies.

Advanced powertrains for modern vehicles require the optimization of conventional combustion engines in combination with tailored electrification and vehicle connectivity strategies. The resulting systems and their control devices feature many degrees of freedom with a large number of available adjustment parameters. This obviously presents major challenges to the development of the corresponding powertrain control logics. Hence, the identification of an optimal system calibration is a non-trivial task. To address this situation, physics-based control approaches are evolving and successively replacing conventional map-based control strategies in order to handle more complex powertrain topologies. Physics-based control approaches enable a significant reduction in calibration effort, and also improve the control robustness.

The Bharat Stage (CEV/Tractor) IV & V emission legislations will come into force in Oct 2020 & Apr 2024 respectively, posing a major engineering challenge in terms of system complexity, reliability, costs and development time. Solutions for the EU Stage-V NRMM legislation in Europe, from which the BS-V limits are derived, have been developed and are ready for implementation. To a certain extent these European solutions can be transferred to the Indian market. However, certain market-specific challenges are yet to be defined and addressed. In addition, a challenging timeline has to be considered for application of advanced technologies and processes during the product development. In this presentation, the emission roadmap will be introduced in the beginning, followed by a discussion of potential technology solutions on the engine itself as well as on the after treatment components.

Development of a New 1.8L Down-Speeding Turbocharged Gasoline Engine with Miller Cycle

Upcoming China 4th stage of fuel consumption regulation and China 6a emission legislation require improvement of many existing engines. This paper summarizes an upgrade of combustion system and mechanical layout for a four-cylinder engine family. Based on an existing production process for a naturally aspirated 2.0-liter gasoline engine, a 1.8-liter down-speeded and turbocharged gasoline engine is derived. Starting development by analysis of engine base geometry, a layout for a Miller-Cycle gas exchange with early closing of intake valves is chosen. Requirements on turbocharger configuration are investigated with one-dimensional gas exchange simulation and combustion process will be analyzed by means of 3D-CFD simulation. Challenging boundary conditions of a very moderate long-stroke layout with a stroke/bore-ratio of only 1.037 in combination with a cost efficient port fuel injection system and fixed valve lift profiles are considered.

Using a holistic 1D engine simulation approach for the modelling of full-transient engine operation, allows analyzing future engine concepts, including its exhaust gas aftertreatment technology, early in the development process. Thus, this approach enables the investigation of both important fields - the thermodynamic engine process and the aftertreatment system, together with their interaction in a single simulation environment. Regarding the aftertreatment system, the kinetic reaction behavior of state-of-the-art and advanced components, such as Diesel Oxidation Catalysts (DOC) or Selective Catalytic Reduction Soot Filters (SCRF), is being modelled. Furthermore, the authors present the use of the 1D engine and exhaust gas aftertreatment model on use cases of variable valve train (VVT) applications on passenger car (PC) diesel engines.

Technology to Achieve Engine Efficacy: Friction Reduction

The engine efficacies require the blend of friction reduction approach for optimising the attained output. The research elucidates the scope of friction reduction mechanism to increase engine power and life. The engine components piston and piston rings are coated with the unique composite of graphite, molybdenum disulfide, tantalum layer to reduce friction and wear. The coating on piston minimizes direct contact between piston and cylinder liner, which reduces friction, BSFC and lead to better thermal stability, and engine life. The research also focuses on friction reduction of camshaft bearing by replacing sliding contact bearing with low friction roller bearing. The friction between engine components reduces output power, and the engine oil temperature plays a significant role in it. The research empowers zirconium dioxide coating on oil sump in order to reduce the temperature decay rate so that the optimized engine oil temperature of 100 °C can be retained for longer time.

In-use compliance under LEV III emission standards, GHG, and fuel economy targets beyond 2025 poses a great opportunity for all ICE-based propulsion systems, especially for light-duty diesel powertrain and aftertreatment enhancement. Though diesel powertrains feature excellent fuel-efficiency, robust and complete emissions controls covering any possible operational profiles and duty cycles has always been a challenge. Significant dependency on aftertreatment calibration and configuration has become a norm. With the onset of hybridization and downsizing, small steps of improvement in system stability have shown a promising avenue for enhancing fuel economy while continuously improving emissions robustness. In this paper, a study of current key technologies and associated emissions robustness will be discussed followed by engine and aftertreatment performance target derivations for LEV III compliant powertrains.

λDSF: Dynamic Skip Fire with Homogeneous Lean Burn for Improved Fuel Consumption, Emissions and Drivability

Dynamic skip fire (DSF) has shown significant fuel economy improvement potential via reduction of pumping losses that generally affect throttled spark-ignition (SI) engines. In DSF operation, individual cylinders are fired on-demand near peak efficiency to satisfy driver torque demand. For vehicles with a downsized-boosted 4-cylinder engine, DSF can reduce fuel consumption by 8% in the WLTC (Class 3) drive cycle. The relatively low cost of cylinder deactivation hardware further improves the production value of DSF. Lean burn strategies in gasoline engines have also demonstrated significant fuel efficiency gains resulting from reduced pumping losses and improved thermodynamic characteristics, such as higher specific heat ratio and lower heat losses. Fuel-air mixture stratification is generally required to achieve stable combustion at low loads.

Ensuring software quality is one of the key challenges associated with the development of automotive embedded systems. Software architecture plays a pivotal role in realizing functional and non-functional requirements for automotive embedded systems. Software architecture is a work-product of the early stages of software development. The design errors introduced at the early stages of development will increase cost of rework. Hence, an early evaluation of software architecture is important. PERSIST (Powertrain control architecture Enabling Reusable Software development for Intelligent System Tailoring) is a model-based software product line approach which focuses on cross-project standardization of powertrain software. The product line is characterized by common design guidelines and adherence to industry standards like ISO 25010, AUTOSAR and ISO 26262.
