With reference to present literature, most OEMs are working on reducing product development time by around ~20%, through seamless integration of digital ecosystem and focusing on dynamic customer needs. The Systems Engineering approach focuses on functions & systems rather than components. In this approach, designers (Computer Aided Design) / analysts (Computer Aided Engineering) need to understand program requirements early to enable seamless integration. This approach also reduces the number of iterative loops between cross functions thereby reducing the development cycle time. In this paper, we have attempted to tackle a common challenge faced by Closures (Liftgate) engineering: meeting slam durability fatigue life while replicating customer normal and abusive closing behavior.

Internal organ injuries of the chest are one of the leading causes of deaths in motor vehicle crashes. The issue of initial presence and dynamic formation of voids around the heart and aorta is addressed to improve kinematics, force interaction and injury risk assessment of these organs of the Global Human Body Model. Steps to fill the voids are presented.

A Study of Hybrid III 5th Percentile Female ATD Chest Accelerometers to Assess Sternum Compression Rate in Chest on Module Driver Out-of-Position Evaluations

Driver out-of-position (OOP) tests were developed to evaluate the risk of inflation induced injury when the occupant is close to the airbag module during deployment. The Hybrid III 5th percentile female Anthropomorphic Test Device (ATD) measures both sternum displacement and chest acceleration through a potentiometer and accelerometers, which can be used to calculate sternum compression rate. This paper documents a study evaluating the chest accelerometers to assess punch-out loading of the chest during this test configuration. The study included ATD mechanical loading and instrumentation review. Finite element analysis was conducted using a Hybrid III - 5th percentile female ATD correlated to testing. The correlated restraint model was utilized with a Hybrid III - 50th percentile male ATD. A 50th percentile male Global Human Body Model (HBM) was then applied for enhanced anatomical review.

Design Verification of Automotive Controller Models

Model-Based Development processes in the automotive industry typically use high-level modeling languages to build the reference models of embedded controllers. One can use formal verification tools to exhaustively verify these design models against their requirements, ensuring high quality models and a reduction in the cost and effort of functional testing. However, there is a gap, in terms of processes and tools, between the informal requirements and the formal specifications required by the verification tools. In this paper, we propose an approach that tries to bridge this gap by (i) identifying the verifiable requirements through a categorization process, (ii) providing a set of templates to easily express the verifiable requirements, and (iii) generating monitors that can be used as specifications in design verification tools. We demonstrate our approach using the Simulink Design Verifier tool for design verification of Simulink/Stateflow models.

Robust Analytical Methodology for Hood Overslam Travel using a DFSS Approach

Developing a robust model that can simulate all real world conditions a vehicle can experience can be extremely difficult to predict. When working through the engineering process, Computer Aided Engineers (CAE) traditionally set modeling parameters and conditions to a nominal setting. This is done to simplify the models so that it avoided inputting too much tedious details into the system and wasting so much engineering time preparing the work. It was soon realized that this strategy did not capture all the possible conditions a hood on a vehicle could experience. There was a need to develop a formal approach and method to correlate an analysis model to real world conditions. The Design for Six Sigma (DFSS) process was utilized to develop robustness in the techniques used to accurately understand the vehicle environment. The DFSS process is normally used to design and develop robustness into physical parts.

Fuel Economy Impact of Grille Opening and Engine Cooling Fan Power on a Mid-Size Sedan

This paper investigates changes in fuel economy of a mid-size sedan at various engine cooling fan power levels and front grille opening areas. A full vehicle model was built using MATLAB Simulink to calculate the fuel economy (MPG). The model utilized inputs from aerodynamic wind tunnel testing as well as FTP and MVEG dynamometer tests results. Simulation and testing was carried out at three front opening areas and three engine cooling fan power levels. The results provide a guideline for optimizing the front grille opening vs. engine cooling fan power combination at various driving conditions.

Temperature Effects on the Deformation and Fracture of a Quenched-and-Partitioned Steel

Temperature effects on the deformation and fracture of a commercially produced transformation-induced plasticity (TRIP) steel subject to a two-step quenching and partitioning (Q&P) heat treatment are investigated. Strain field evolution at room temperature is quantified in this 980 MPa grade Q&P steel with a stereo digital image correlation (DIC) technique from quasi-static tensile tests of specimens with 0°, 45°, and 90° orientations. Baseline tensile properties along with the variation of the instantaneous hardening index with strain were computed. Variations of the bake-hardening index were explored under simulated paint bake conditions. Tensile properties were measured at selected temperatures between -100°C and 200°C and the TRIP effect was found to be temperature-dependent due to stress-induced martensitic transformation at lower temperatures versus strain-induced transformation at higher temperatures.

The Front Center Airbag

General Motors and the Takata Corporation have worked together to bring to production a new, industry first technology called the Front Center Airbag which is being implemented on General Motors' 2013 Midsize Crossover Vehicles. This paper reviews field data, describes the hardware, and presents occupant test data to demonstrate in-position performance in far side impacts. The Front Center Airbag is an airbag that mounts to the inboard side of the driver front seat. It has a tubular cushion structure, and it deploys between the front seating positions in far side impacts, near side impacts and rollovers, with the cushion positioning itself adjacent the driver occupant's head and torso. This paper includes pictures of the technology along with a basic description of the design. In-position occupant performance is also described and illustrated with several examples. Single occupant and two front occupant far side impact test data are included, both with and without the airbag present.

Co-Simulation of Multiple Software Packages for Model Based Control Development and Full Vehicle System Evaluation

Recent advancements in simulation software and computational hardware make it realizable to simulate a full vehicle system comprised of multiple sub-models developed in different modeling languages. The so-called, co-simulation allows one to develop a control strategy and evaluate various aspects of a vehicle system, such as fuel efficiency and vehicle drivability, in a cost-effective manner. In order to study the feasibility of the synchronized parallel processing in co-simulation this paper presents two co-simulation frameworks for a complete vehicle system with multiple heterogeneous subsystem models. In the first approach, subsystem models are co-simulated in a serial configuration, and the same sub-models are co-simulated in a parallel configuration in the second approach.

A Displacement-Approach for Liftgate Chucking Investigation

A displacement-based CAE analysis is applied to liftgate chucking noise problems. A CAE simulation model of a small-size sport utility vehicle (SUV) is simulated with a set of realistic road loads as a time transient simulation. The model contains a trimmed vehicle, a liftgate and structural body-liftgate interface components such as the latch-striker wire, contact wedges and slam bumpers. Simulation design of experiments (DOE) is carried out with the model. As performance measures, the relative displacements at the contact points of the interface components are selected, since they are considered the direct cause of liftgate chucking. As design variables, body structure stiffness, liftgate stiffness, liftgate opening stiffness, stiffness characteristics of the interface components and additional liftgate mass are selected. Results of the simulation DOE is post-processed, and response surface models (RSM) are fit for the performance measures.

Self-Pierce Riveting of Magnesium to Aluminum Alloys

Magnesium and aluminum alloys offer lightweighting opportunities in automotive applications. Joining of dissimilar materials, however, generally requires methods that do not involve fusion. This paper explores the use of self-pierce riveting (SPR) to join magnesium to aluminum alloys for structural and closure applications. The preliminary results indicate that SPR is a viable option for joining aluminum extrusions to magnesium die castings, as well as stamped sheet aluminum to quick-plastic-formed (QPF) sheet magnesium.

Fatigue Behavior and Life Prediction for Aluminum Castings in the Absence of Casting Flaws

Cast aluminum alloys are increasingly used in cyclically loaded automotive structural applications for light weight and fuel economy. The fatigue resistance of aluminum castings strongly depends upon the presence of casting flaws and characteristics of microstructural constituents. The existence of casting flaws significantly reduces fatigue crack initiation life. In the absence of casting flaws, however, crack initiation occurs at the fatigue-sensitive microstructural constituents. Cracking and debonding of large silicon (Si) and Fe-rich intermetallic particles and crystallographic shearing from persistent slip bands in the aluminum matrix play an important role in crack initiation. This paper presents fatigue life models for aluminum castings free of casting flaws, which complement the fatigue life models for aluminum castings containing casting flaws published in [1].

Virtual Manufacturability Analyzer for Casting Components

There is an increasing demand in automated manufacturability analysis of metal castings at the initial stages of their design. This paper presents a system developed for virtual manufacturability analysis of casting components. The system can be used by a casting designer to evaluate manufacturability of a part designed for various manufacture processes including casting, heat treatment, and machining. The system uses computational geometrics and geometric reasoning to extract manufacturing features and geometry characteristics from a part CAD model. It uses an expert system and a design database consisting of metal casting, heat treatment and machining process knowledge and rules to present manufacturability analysis results and advice to the designer. Application of the system is demonstrated for the manufacturability assessment of automotive cast aluminum components.

A Demonstration of Local Heat Treatment for the Preform Annealing Process

The preform annealing process is a two-stage stamping method for shaping non age-hardenable (i.e. 5000 series) aluminum sheet panels in which the panel is heat treated in between the two steps to improve overall formability of the material. The intermediate annealing heat treatment eliminates the cold work accumulated in the material during the first draw. The process enables the ability to form more complex parts than a conventional aluminum stamping process. A demonstration of local annealing for this process was conducted to form a one-piece aluminum liftgate inner panel for a large sport utility vehicle using the steel product geometry without design concessions. In prior work, this process was demonstrated by placing the entire panel in a convection oven for several minutes to completely anneal the cold work.

Modeling of Residual Stresses in Quenched Cast Aluminum Components

Cast aluminum alloys are normally quenched after solution treatment or solidification process to improve aging responses. Rapid quenching can lead to high residual stress and severe distortion which significantly affects dimension stability, functionality and particularly performance of the product. To simulate residual stress and distortion induced during quenching, a finite element based approach was developed by coupling an iterative zone-based transient heat transfer algorithm with material thermo-viscoplastic constitutive model. With the integrated models, the numeric predictions of residual stresses and distortion in the quenched aluminum castings are in a good agreement with experimental measurements.

Formability Analysis Predictions for Preform Annealing of Aluminum Sheet

It is important to understand the accuracy level of the formability analysis for any new process so that correct predictions can be made in product and die design. This report focuses on the formability analysis methodology developed for the preform anneal process. In this process, the aluminum panel is partially formed, annealed to eliminate the cold work from the first step, and then formed to the final shape using the same die. This process has the ability to form more complex parts than conventional aluminum stamping, and has been demonstrated on a complex one-piece door inner and a complex one-piece liftgate inner with AA5182-O3. Both panels only required slight design modifications to the original steel product geometry. This report focuses on the formability analysis correlation with physical panels for the liftgate inner, considering both full panel anneal in a convection oven and local annealing of critical areas.

Modeling/Analysis of Pedestrian Back-Over Crashes from NHTSA's SCI Database

An analysis of the first 35 back-over crashes reported by NHTSA's Special Crash Investigations unit was undertaken with two objectives: (1) to test a hypothesized classification of backing crashes into types, and (2) to characterize scenario-specific conditions that may drive countermeasure development requirements and/or objective test development requirements. Backing crash cases were sorted by type, and then analyzed in terms of key features. Subsequent modeling of these SCI cases was done using an adaptation of the Driving Reliability and Error Analysis Methodology (DREAM) and Cognitive Reliability and Error Analysis Methodology (CREAM) (similar to previous applications, for instance, by Ljung and Sandin to lane departure crashes [10]), which is felt to provide a useful tool for crash avoidance technology development.

Development of a Camera-Based Forward Collision Alert System

Forward Collision Alert (or Forward Collision Warning) systems provide alerts intended to assist drivers in avoiding or mitigating the harm caused by rear-end crashes. These systems currently use front-grille mounted, forward-looking radar devices as the primary sensor. In contrast, Lane Departure Warning (LDW) systems employ forward-looking cameras mounted behind the windshield to monitor lane markings ahead and warn drivers of unintended lane violations. The increasing imaging sensor resolution and processing capability of forward-looking cameras, as well recent important advances in machine vision algorithms, have pushed the state-of-the-art for camera-based features. Consequently, camera-based systems are emerging as a key crash avoidance system component in both a primary and supporting sensing role. There are currently no production vehicles with cameras used as the sole FCA sensing device.

Evaluation of Dynamic Roof Deformation in Rollover Crash Tests

Although the measured amount of roof deformation associated with a given rollover crash test is often the residual or post test deformation, rollover crash test researchers are aware that roof deformation occurs dynamically throughout the rollover event with varying magnitude. The challenge to quantifying dynamic roof deformation has been the lack of a reliable method to measure and record the dynamic roof deformation during the rollover test. Researchers have explored various methods to measure dynamic roof deformation including the use of film analysis of external targets, accelerometers, string potentiometers, and 3D photogrammetry. This paper discusses a series of simulated curb trip rollover tests conducted to study and compare different methodologies to measure and record dynamic roof deformation.

Design Optimization of Front Bumper System for Low Speed Impact Insurance Industry Impact Test using DFSS and CAE Analysis

In 2006, the Insurance Institute for Highway Safety (IIHS) released a new Low Speed Bumper Test Protocol for passenger cars1. The new test protocol included the development of a deformable barrier that the vehicle would impact at low speeds. IIHS positioned the new barrier to improve correlation to low speed collisions in the field, and also to assess the ability of the bumper system to protect the vehicle from damage. The bumper system must stay engaged to the barrier to protect other vehicle components from damage. The challenge is to identify the bumper system design features that minimize additional cost and mass to keep engagement to the barrier. The results of the Design for Six Sigma analysis identified the design features that increase the stiffness of the bumper system enable it to stay engaged to the barrier and reduce the deflection.
