Mechanism for Internal Injector Deposits Formation in Heavy-duty Engines using Drop-in Fuels

Heavy-duty transportation is one of the sectors that contributes to greenhouse gas emissions. One way to reduce CO2 emissions is to use drop-in fuels. However, when drop-in fuels are used, i.e., higher blends of alternative fuels are added to conventional fuels, solubility problems and precipitation in the fuel can occur. As a result, insolubles in the fuel can clog the fuel filters and interfere with the proper functioning of the injectors. This adversely affects engine performance and increases fuel consumption. These problems are expected to increase with the development of more advanced fuel systems to meet upcoming environmental regulations. This work investigates the composition of the deposits formed inside the injectors of the heavy-duty diesel engine and discusses their formation mechanism. Injectors with internal deposits were collected from field trucks throughout Europe. Similar content, location and structure were found for all the deposits in the studied injectors.

Correlation of Oil Originating Particle Emissions and Knock in a PFI HD SI Engine Fueled with Methanol

A viable option to reduce global warming related to internal combustion engines is to use renewable fuels, for example methanol. However, the risk of knocking combustion limits the achievable efficiency of SI engines. Hence, most high load operation is run at sub-optimal conditions to suppress knock. Normally the fuel is a limiting factor, however when running on high octane fuels such as methanol, other factors also become important. For example, oil droplets entering the combustion chamber have the possibility to locally impact both temperature and chemical composition. This may create spots with reduced octane number, hence making the engine more prone to knock. Previous research has confirmed a connection between oil droplets in the combustion chamber and knock. Furthermore, previous research has confirmed a connection between oil droplets in the combustion chamber and exhaust particle emissions.

Development of a Laboratory Unit to Study Internal Injector Deposits Formation

The formation of deposits in the fuel systems of heavy-duty engines, using drop-in fuels, has been reported in recent years. Drop-in fuels are of interest because they allow higher levels of alternative fuels to be blended with conventional fuels that are compatible with today’s engines. The precipitation of insolubles in the drop-in fuel can lead to clogging of fuel filters and internal injector deposits, resulting in increased fuel consumption and engine drivability problems. The possible mechanisms for the formation of the deposits in the fuel system are not yet fully understood. Several explanations such as operating conditions, fuel quality and contamination have been reported. To investigate injector deposit formation, several screening laboratory test methods have been developed to avoid the use of more costly and complex engine testing.

Investigations Regarding the Causes of Filter Blocking in Diesel Powertrains

Developed by Rudolph Diesel in the 1890s, the diesel powertrain is used in many applications worldwide. For significant time the engine fuel source for these engines was petroleum diesel, until new legislation regarding emission reduction and smog mitigation saw the introduction of petroleum diesel and biodiesel (Fatty acid methyl ester; FAME) blends in the early 2000s. Since then there have been many instances of filters in diesel powertrains across heavy, light and off-road platforms becoming blocked with unidentified material, for example in the United States, Northern Europe and Scandinavia. Filters are designed to remove contaminants from the fuel system and as the filter becomes plugged it restricts the fuel flow resulting in loss of engine power and eventual breakdown. Understanding The nature of the material responsible for such blockages is clearly important to the industry and has been the subject of many studies.

Power dense internal combustion engines (ICEs) are interesting candidates for onboard charging devices in different electric powertrain applications where the weight, volume and price of the energy storage components are critical. Single-cylinder naturally aspirated two-stroke spark-ignited (SI) engines are very small and power dense compared to four-stroke SI engines and the installation volume from a single cylinder two-stroke engine can become very interesting in some concepts. During charged conditions, four-stroke engines become more powerful than naturally aspirated two-stroke engines. The performance level of a two-stroke SI engines with a charging system is less well understood since only a limited number of articles have so far been published. However, if charging can be successfully applied to a two-stroke engine, it can become very power dense.

Combustion Characteristics, Performance and NOx Emissions of a Heavy-Duty Ethanol-Diesel Direct Injection Engine

Diffusive combustion of direct injected ethanol is investigated in a heavy-duty single cylinder engine for a broad range of operating conditions. Ethanol has a high potential as fossil fuel alternative, as it provides a better carbon footprint and has more sustainable production pathways. The introduction of ethanol as fuel for heavy-duty compression-ignition engines can contribute to decarbonize the transport sector within a short time frame. Given the resistance to autoignition of ethanol, the engine is equipped with two injectors mounted in the same combustion chamber, allowing the simultaneous and independent actuation of the main injection of pure ethanol and a pilot injection of diesel as an ignition source. The influence of the dual-fuel injection strategy on ethanol ignition, combustion characteristics, engine performance and NOx emissions is evaluated by varying the start of injection of both fuels and the ethanol-diesel ratio.

The Investigation of the Structure and Origins of Gasoline Direct Injection (GDI) Deposits.

The legislative pressures on environmental targets combined with fuel economy requirements have led to the GDI engine enjoying a renaissance. This is because the technology is considered to be the leader in meeting those requirements. However it is also recognized that the engine suffers from injector deposits (ID) and that understanding the formation of and characterization of such deposits is required. This study will deal with the characterization and morphology of injector deposits as well as the fuel constituents leading to such deposits. A number of analytical techniques were used to undertake this such as Scanning Electron microscopy and X-ray Fluorescence (SEM/EDS) mapping with Fourier Transform Infra-red mapping, in conjunction with mass spectrometry studies. Further, work will be described regarding new deposit control additives (DCAs) for GDI which are more effective than traditional DCAs.

Study of Nozzle Fouling: Deposit Build-Up and Removal

The global demand for decreased emission from engines and increased efficiency drives manufactures to develop more advanced fuel injection systems. Today's compression-ignited engines use common rail systems with high injection pressures and fuel injector nozzles with small orifice diameters. These systems are highly sensitive to small changes in orifice diameters since these could lead to deteriorations in spray characteristics, thus reducing engine performance and increasing emissions. Phenomena that could create problems include nozzle fouling caused by metal carboxylates or biofuels. The problems increase with extended use of biofuels. This paper reports on an experimental study of nozzle hole fouling performed on a single-cylinder engine. The aim was to identify if the solubility of the fuel has an effect on deposit build-up and, thus, the reduction in fuelling with associated torque loss, and if there is a probability of regenerating the contaminated injectors.

The introduction of renewable alcohols as fuels for heavy-duty engines may play a relevant role for the reduction of the carbon footprint of the transport sector. The direct injection of ethanol as main fuel and diesel as pilot fuel in the engine combustion chamber through two separate injectors may allow good combustion controllability over the entire engine operating range by targeting diffusive combustion. Closed-cycle combustion simulations have been carried out using AVL FIRE coupled to AVL TABKIN for the implementation of the Flamelet Generated Manifold (FGM) chemistry reduction technique in order to investigate the influence of the injection system geometry and the injection strategy of pure ethanol and diesel fuel on ignition characteristics and combustion at different operating conditions.

Particle Emission Measurements in a SI CNG Engine Using Oils with Controlled Ash Content

Clean combustion is one of the inherent benefits of using a high methane content fuel, natural gas or biogas. A single carbon atom in the fuel molecule results, to a large extent, in particle-free combustion. This is due to the high energy required for binding multiple carbon atoms together during the combustion process, required to form soot particles. When scaling up this process and applying it in the internal combustion engine, the resulting emissions from the engine have not been observed to be as particle free as the theory on methane combustion indicates. These particles stem from the combustion of engine oil and its ash content. One common practice has been to lower the ash content to regulate the particulate emissions, as was done for diesel engines. For a gas engine, this approach has been difficult to apply, as the piston and valvetrain lubrication becomes insufficient.

The Application of New Approaches to the Analysis of Deposits from the Jet Fuel Thermal Oxidation Tester (JFTOT)

Studies of diesel system deposits continue to be the subject of interest and publications worldwide. The introduction of high pressure common rail systems resulting in high fuel temperatures in the system with the concomitant use of fuels of varying solubilizing ability (e.g. ULSD and FAME blends) have seen deposits formed at the tip of the injector and on various internal injector components. Though deposit control additives (DCAs) have been successfully deployed to mitigate the deposit formation, work is still required to understand the nature and composition of these deposits. The study of both tip and internal diesel injector deposits (IDID) has seen the development of a number of bench techniques in an attempt to mimic field injector deposits in the laboratory. One of the most used of these is the Jet Fuel Thermal Oxidation Tester or JFTOT (ASTM D3241).

Heat Loss Analysis of a Steel Piston and a YSZ Coated Piston in a Heavy-Duty Diesel Engine Using Phosphor Thermometry Measurements

Diesel engine manufacturers strive towards further efficiency improvements. Thus, reducing in-cylinder heat losses is becoming increasingly important. Understanding how location, thermal insulation, and engine operating conditions affect the heat transfer to the combustion chamber walls is fundamental for the future reduction of in-cylinder heat losses. This study investigates the effect of a 1mm-thick plasma-sprayed yttria-stabilized zirconia (YSZ) coating on a piston. Such a coated piston and a similar steel piston are compared to each other based on experimental data for the heat release, the heat transfer rate to the oil in the piston cooling gallery, the local instantaneous surface temperature, and the local instantaneous surface heat flux. The surface temperature was measured for different crank angle positions using phosphor thermometry.

The effect of blockage due to the presence of the wind tunnel walls has been known since the early days of wind tunnel testing. Today there are several blockage correction methods available for correcting the measured aerodynamic drag. Due to the shape of the test object, test conditions and wind tunnel dimensions the effect on the flow may be different for two cab variants. This will result in a difference in the drag delta between so-called open-road conditions and the wind tunnel. This makes it more difficult to evaluate the performance of two different test objects when they are both tested in a wind tunnel and simulated in CFD. A numerical study where two different cab shapes were compared in both open road condition, and in a digital wind tunnel environment was performed.

Analysis of Soot Particles in the Cylinder of a Heavy Duty Diesel Engine with High EGR

When applying high amount of EGR (exhaust gas recirculation) in Partially Premixed Combustion (PPC) using diesel fuel, an increase in soot emission is observed as a penalty. To better understand how EGR affects soot particles in the cylinder, a fast gas sampling technique was used to draw gas samples directly out of the combustion chamber in a Scania D13 heavy duty diesel engine. The samples were characterized on-line using a scanning mobility particle sizer for soot size distributions and an aethalometer for black carbon (soot) mass concentrations. Three EGR rates, 0%, 56% and 64% were applied in the study. It was found that EGR reduces both the soot formation rate and the soot oxidation rate, due to lower flame temperature and a lower availability of oxidizing agents. With higher EGR rates, the peak soot mass concentration decreased. However, the oxidation rate was reduced even more.

Aerodynamics of Timber Trucks - a Wind Tunnel Investigation

There is a need for reducing fuel consumption and thereby also reducing CO2 and other emissions in all areas of transportation and the forest industry is no exception. In the particular case of timber trucks special care have to be taken when designing such vehicles; they have to be sturdy and operate in harsh conditions and they are being driven empty half the time. It is well known that the aerodynamic resistance constitutes a significant part of the vehicles driving resistance and four areas in particular, front of vehicle, gap, side/underbody and rear of the vehicle contributes about one quarter each. In order to address these issues a wind tunnel investigation was initiated where a 1:6 scale model of a timber truck was designed to operate in a 3.6 m wind tunnel. The present model resembles a generic timber truck with a flexible design such that different configurations could be tested easily.

Effect of Swirl/Tumble (Tilt) Angle on Flow Homogeneity, Turbulence and Mixing Properties

In this work, the effect of swirl to tumble ratio on homogeneity, turbulence and mixing in a generic heavy duty Diesel engine during compression, is investigated using Large-Eddy Simulations. The main conclusion is that the relative importance of dilatation (relative volume change) increases whereas the effect of tumble breakdown decreases with the swirl to tumble ratio. In detail, we show that an increase in tumble raises the peak turbulence level and shifts the peak to earlier crank angles, which in turn leads to higher dissipation. Moreover, maximum turbulence level at top dead center is obtained for a combination of swirl and tumble rather than for pure tumble. Furthermore, it is observed that the peak turbulent kinetic energy displays levels three times greater than the initial kinetic energy of the tumble motion. Thus, energy is added to the flow (turbulence) by the piston through generation of vorticity by vorticity-dilatation interaction.

Large Eddy Simulation of Liquid Fuel Spray and Combustion with Gradually Varying Grid

In this work, large eddy simulation (LES) with a K-equation subgrid turbulent kinetic energy model is implemented into the CFD code KIVA3V to study the features of liquid fuel spray and combustion using gradually varying grid in a constant volume chamber. The characteristic time-scale combustion model (CTC) incorporating a turbulent timescale is adopted to predict the combustion process and the SHELL auto-ignition model is used to predict auto-ignition. Combustion is also simulated using Parallel Detailed Chemistry with Lu's n-heptane reduced mechanism (58 species), which has been added into the KIVA3V-LES code. The computational results are compared with Sandia experimental data for non-reacting and reacting cases. As a result, LES can capture the complex structure of the spray and temperature distribution as well as the trend of ignition delay and flame lift-off length variations. Better results are obtained using the Parallel Detailed Chemistry than the CTC model.

Swirl and Injection Pressure Effect on Post-Oxidation Flow Pattern Evaluated with Combustion Image Velocimetry, CIV, and CFD Simulation

In-cylinder flow pattern has been examined experimentally in a heavy duty optical diesel engine and simulated with CFD code during the combustion and the post-oxidation phase. Mean swirling velocity field and its evolution were extracted from optical tests with combustion image velocimetry (CIV). It is known that the post-oxidation period has great impact on the soot emissions. Lately it has been shown in swirling combustion systems with high injection pressures, that the remaining swirling vortex in the post-oxidation phase deviates strongly from solid body rotation. Solid body rotation can only be assumed to be the case before fuel injection. In the studied cases the tangential velocity is higher in the centre of the piston bowl compared to the outer region of the bowl. The used CIV method is closely related to the PIV technique, but makes it possible to extract flow pattern during combustion at full load in an optical diesel engine.

Partially Premixed Combustion (PPC) is a combustion concept which aims to provide combustion with low smoke and NOx with high thermal efficiency. Mixing Effects of Early Injection in Diesel Spray Using LES Model with Different Subgrid Scale Models

Early injection timing is an effective measure of pre-mixture formation for diesel low-temperature combustion. Three algebraic subgrid models (Smagorinsky model, dynamic Smagorinsky model and WALE model) and one-equation kinetic energy turbulent model using modified TAB breakup model (MTAB model) have been implemented into KIVA3V code to make a detailed large eddy simulation of the atomization and evaporation processes of early injection timing in a constant volume chamber and a Ford high-speed direct-injection diesel engine. The results show that the predictive vapor mass fraction and liquid penetration using LES is in good agreement with the experiment results. In combustion chamber, the sub-grid turbulent kinetic energy and viscosity using LES are less than with the RANS models, and following the increasing time, the sub-grid turbulent kinetic energy and viscosity also increase and are concentrated on the spray area.
