Stainless Steel Thermal Spray Coating of Cylinder Bores for VC-Turbo Engine

Nissan’s variable compression turbo (VC-Turbo) engine has a multilink mechanism that continuously adjusts the top and bottom dead centers of the piston to change the compression ratio and achieve both fuel economy and high power performance. Increasing the exhaust gas recirculation (EGR) rate is an effective way to further reduce the fuel consumption, although this increases the exhaust gas condensation in the cylinder bores, causing a more corrosive environment. When the EGR rate is increased in a VC-Turbo engine, the combined effect of piston sliding and exhaust gas condensation at the top dead center accelerates the corrosive wear of the thermal spray coating. Stainless steel coating is used to improve the corrosion resistance, but the adhesion strength between the coating and the cylinder bores is reduced.

Comparison of Head Kinematics of Bicyclist in Car-to-Bicycle Impact

This study focused on European NCAP activities of introducing a new head protection evaluation procedure, as proposed by BASt (Federal Highway Research Institute - GERMANY). Various kinds of E-bikes are available in the market, ranging from E-bikes that have a small motor to assist the rider’s pedal-power i.e., pedelecs to somewhat more powerful E-bikes which is similar to a moped-style scooter. This paper focused on identifying the factors influencing bicyclist head kinematics during bicycle vs. passenger vehicle (PV) collisions at the intersection. Two AM50 bicyclist FE models are developed using i) GHBMC Human Body Model (HBM) and ii) WorldSID (WS) side impact dummy. Head kinematics of bicyclists of pedal-assist E-bike and normal bike were compared using CAE simulation. It is found that the vehicle’s impact velocity, type of bicycle, the mass of E-bike and bicycle traveling speed will influence the head kinematics.

In-cylinder flow design based on the representative scales of turbulence and premixed combustion

Dilution combustion with exhaust gas recirculation (EGR) has been applied for the improvement of thermal efficiency. In order to stabilize the high diluted combustion, it is important to form an appropriate turbulence in the combustion cylinder. Turbulent intensity needs to be strengthened to increase the combustion speed, while too strong turbulence causes ignition instability. In this study, the factor of combustion instability under high diluted conditions was analyzed by using single cylinder engine test, optical engine test and 3D CFD simulation. Finally, methodology of in-cylinder flow design is attempted to build without any function by taking into account the representative scales of turbulence and premixed combustion.

Validation of Wireless Power Transfer up to 11kW Based on SAE J2954 with Bench and Vehicle Testing

Wireless Power Transfer (WPT) promises automated and highly efficient charging of electric and plug-in-hybrid vehicles. As commercial development proceeds forward, the technical challenges of efficiency, interoperability, interference and safety are a primary focus for this industry. The SAE Vehicle Wireless Power and Alignment Taskforce published the Recommended Practice J2954 to help harmonize the first phase of high-power WPT technology development. SAE J2954 uses a performance-based approach to standardizing WPT by specifying ground and vehicle assembly coils to be used in a test stand (per Z-class) to validate performance, interoperability and safety. The main goal of this SAE J2954 bench testing campaign was to prove interoperability between WPT systems utilizing different coil magnetic topologies. This type of testing had not been done before on such a scale with real automaker and supplier systems.

Virtual Occupant Model with Active Joint Torque Control for Muscular Reflex

Riding comfort on the seat is one of the important factors for vehicle comfort. To analyze riding comfort, there were some models for predicting human vibrations in the past studies. On the other hand, it is strongly affected by human body motion caused by vehicle excitation during driving especially low frequency, but it is difficult to predict human motion due to an unclear mechanism of muscle reflex. The purpose of this study is to construct virtual riding comfort testing simulation based on virtual prototyping of the seat. In this study, a virtual occupant model that predicts occupant motion on the seat against external excitation including muscle reflex for maintaining sitting posture constructed. The whole body was modeled as 15 segments biomechanical model (1D) with wobbling mass. Each joint has passive elastic torque and damping torque springs. Human body surface was modeled as rigid shape.

Because of rising demands to improve aerodynamic performance owing to its impact on vehicle dynamics, efforts were previously made to reduce aerodynamic lift and yawing moment based on steady-state measurements of aerodynamic forces. In recent years, increased research on dynamic aerodynamics has partially explained the impact of aerodynamic forces on vehicle dynamics. However, it is difficult to measure aerodynamic forces while a vehicle is in motion, and also analyzing the effect on vehicle dynamics requires measurement of vehicle behavior, amount of steering and other quantities noiselessly, as well as an explanation of the mutual influence with aerodynamic forces. Consequently, the related phenomena occurring in the real world are still not fully understood.

Development of an On-Board Fuel Reforming Catalyst for a Gasoline Engine

On-board hydrogen generation technology using a fuel reforming catalyst is an effective way to improve the fuel efficiency of automotive internal combustion engines. The main issue to be addressed in developing such a catalyst is to suppress catalyst deterioration caused by carbon deposition on the catalyst surface due to sulfur adsorption. Enhancing the hydrocarbon and water activation capabilities of the catalyst is important in improving catalyst durability. It was found that the use of a rare earth element is effective in improving the water activation capability of the catalyst. Controlling the hydrocarbon activation capability of the catalyst for a good balance with water activation was also found to be effective in improving catalyst durability.

Reciprocal Measurements of the Vehicle Transfer Function for Road Noise

Road Noise is generated by the change of random displacement input inside the tire contact patch. Since the existing 3 or 6 directional electromagnetic shakers have a flat surface at the tire contact patch, these shakers cannot excite the vehicle in a manner representative of actual on-road road noise input. Therefore, this paper proposes a new experimental method to measure the road noise vehicle transfer function. This method is based on the reciprocity between the tire contact patch and the driver's ear location. The reaction force sensor of the tire contact patch is newly developed for the reciprocal loud speaker excitation at the passenger ear location. In addition, with this equipment, it is possible to extract the dominant structural mode shapes creating high sound pressure in the automotive interior acoustic field. This method is referred to as experimental structure mode participation to the noise of the acoustic field in the vibro-acoustic coupling analysis.

Study of an On-board Fuel Reformer and Hydrogen-Added EGR Combustion in a Gasoline Engine

To improve the fuel economy via high EGR, combustion stability is enhanced through the addition of hydrogen, with its high flame-speed in air-fuel mixture. So, in order to realize on-board hydrogen production we developed a fuel reformer which produces hydrogen rich gas. One of the main issues of the reformer engine is the effects of reformate gas components on combustion performance. To clarify the effect of reformate gas contents on combustion stability, chemical kinetic simulations and single-cylinder engine test, in which hydrogen, CO, methane and simulated gas were added to intake air, were executed. And it is confirmed that hydrogen additive rate is dominant on high EGR combustion. The other issue to realize the fuel reformer was the catalyst deterioration. Catalyst reforming and exposure test were carried out to understand the influence of actual exhaust gas on the catalyst performance.

Development of Hardware-In-the-Loop Simulation System for Steering Evaluation Using Multibody Kinematic Analysis

The adoption of the electronic controlled steering systems with new technologies has been extended in recent years. They have interactions with other complex vehicle subsystems and it is a hard task for the vehicle developer to find the best solution from huge number of the combination of parameter settings with track tests. In order to improve the efficiency of the steering system development, the authors had developed a steering bench test method for steering system using a Hardware-In-the-Loop Simulation (HILS). In the steering HILS system, vehicle dynamics simulation and the tie rod axial force calculation are required at the same time in the real-time simulation environment. The accuracy of the tie rod axial force calculation is one of the key factors to reproduce the vehicle driving condition. But the calculation cannot be realized by a commercial software for the vehicle dynamics simulation.

Development of Regenerative Cooperative Braking System with Conventional ESC

HEV and EV markets are in a rapid expansion tendency. Development of low-cost regenerative cooperation brake system is needed in order to respond to the consumers needs for HEV and EV. Regenerative cooperation brake system which HEV and EV are generally equipped with has stroke simulator. We developed simple composition brake system based on the conventional ESC unit without the stroke simulator, and our system realized a low-cost regenerative cooperation brake. The key technologies are the quiet pressurization control which can be used in the service application, which is to make brake force depending on brake travel, by gear pump and the master cylinder with idle stroke to realize regenerative cooperation brake. Thanks to the key technologies, both the high regenerative efficiency and the good service brake feeling were achieved.

Independent Control of Steering Force and Wheel Angles to Improve Straight Line Stability

This paper describes a control method to improve straight-line stability without sacrificing natural steering feel, utilizing a newly developed steering system controlling the steering force and the wheel angle independently. It cancels drifting by a road cant and suppresses the yaw angle induced by road surface irregularities or a side wind. Therefore drivers can keep the car straight with such a little steering input adjustment, thus reducing the driver's workload greatly. In this control method, a camera mounted behind the windshield recognizes the forward lane and calculate the discrepancy between the vehicle direction and the driving lane. This method has been applied to the test car, and the reduction of the driver's workload was confirmed. This paper presents an outline of the method and describes its advantages.

Fuel Enrichment Control System by Catalyst Temperature Estimation to Enable Frequent Stoichiometric Operation at High Engine Speed/Load Condition

Fuel economy can be improved by reducing engine displacement, thanks to the resulting smaller friction losses and pumping losses. However, smaller engines frequently operate at high-engine speed and high-load, when pressure on the accelerator increases during acceleration and at high speed. To protect exhaust system components from thermal stress, exhaust gas temperature is reduced by fuel enrichment. To improve fuel economy, it is important to increase the frequency of stoichiometric operation at high-engine speed and high-load. Usually, the start timing of fuel enrichment is based upon temperature requirements to protect the catalyst. In the high-engine speed and high-load zone, the threshold temperature of catalyst protection is attained after some time because of the heat mass. Therefore, stoichiometric operation can be maintained until the catalyst temperature reaches the threshold temperature.

Electric Vehicles are very quiet at low speeds therefore people (especially the visually impaired) have difficulty recognizing that these vehicles are approaching. To address this concern, Approaching Vehicle Sound for Pedestrians system development has been discussed worldwide. In Japan, USA, Europe and China, government regulation is currently under study. As a solution to meet this concern, Nissan has developed the VSP (Approaching Vehicle Sound for Pedestrians) system for implementation on Nissan's first mass production Electric Vehicle. Nissan VSP emits a futuristic sound to satisfy 3 key stakeholders' concerns; for pedestrians to provide detectability, for drivers and neighborhoods to maintain a quiet environment. The sound emitted during forward motion has a “twin peaks and one dip” frequency signature, with modulation (or rhythmic structure) to accommodate human-beings ear frequency sensitivity, hearing loss due to aging and ambient noise conditions.

DEVELOPMENT OF MOTOR AND INVERTER FOR RWD HYBRID VEHICLES

At Nissan we have developed a new parallel hybrid system for rear-wheel-drive hybrid vehicles. As the main components of the hybrid system, both the motor and the inverter have been developed and are manufactured in house to attain high power density for providing responsive acceleration, a quiet EV drive mode and improved fuel economy. Because the motor is located between the engine and the transmission, it had to be shortened to be within the length allowed for the powertrain. Therefore, new technologies have been developed such as high-density, square-shaped windings and an optimized magnetic circuit specially designed for concentrated winding motors. The inverter is sized to a 12V battery, which it replaces in the engine compartment. Despite its compact size, the inverter must have rather large current capacity to drive a high-power motor. Heat management is critical to the design of a small but high-power inverter.

Furthermore, it has been difficult to reduce the variety of FC stack components due to the complex stack configuration. In this study, improvements have been achieved mainly by adopting an advanced MEA to overcome these difficulties. First, the adoption of a new MEA and separators has improved mass transport through the MEA for increased rated current density. Brain Waves Measurement Based Evaluation of Mental Workload Related to Visual Information While Driving

In order to build a useful and comfortable in-car human machine interface systems, the information presentation method should be easy to understand (low mental workload) and one should be able to respond with ease to the information presented (low response workload). We are making efforts to establish an evaluation method that would differentiate between mental workload and response workload. Here, we present the results of our trial using brain waves measurements (Eye Fixation Related Potentials). We focus on the relation between P3 latencies and drivers response workload compared to mental workload in a task involving eye movements. Previous experiments showed that P3 latency correlates strongly with the amount of information presented. The current experiment shows that P3 latencies seem to be independent to the type of response the subject is requested to perform.

A Blind Spot Assistance System Based on Direct Yaw-Moment Control

This paper deals with a blind spot assistance system that assists the driver by generating yaw-moment when a driver's lane change maneuver is detected and when there is an object present in the blind spot area of the adjacent lane. The system combines lane information and driver's maneuver information for estimating the driver's lane change. If the millimeter wave sensor detects an object in the rear blind spot area in the event of a lane change, direct yaw-moment in the opposite direction of the lane change maneuver is generated. The unique method of detecting driver's lane change, control method of assisting the driver to recover back in lane, and the system design to maintain driver compatibility is mentioned, together with the effectiveness of the system.

Development of High Response Motor and Inverter System for the Nissan LEAF Electric Vehicle

This paper describes the motor and inverter system developed for the Nissan LEAF that has been specifically designed as a mass-produced electric vehicle. The system produces maximum torque of 280 Nm and maximum power of 80 kW. The motor achieves a small size, high power, and high efficiency as a result of adopting the following in-house technologies. The magnetic circuit design was optimized for an interior magnet synchronous motor to attain the maximum performance figures noted here. The material technologies of the rotor and the stator facilitate high efficiency and the production technology achieves high density winding. The cooling mechanism is optimally designed for a mass-produced electric vehicle. The inverter incorporates the following original technologies and application-specific parts to obtain cost reductions combined with reliability improvements. The power module has an original structure with the power devices mounted directly on the busbars.
