Development of a Hybrid-Electric Medium-HD Demonstrator Vehicle with a Pent-Roof SI Natural Gas Engine

In response to global climate change, there is a widespread push to reduce carbon emissions in the transportation sector. For the difficult to decarbonize heavy-duty (HD) vehicle sector, lower carbon intensity fuels can offer a low-cost, near-term solution for CO2 reduction. The use of natural gas can provide such an alternative for HD vehicles while the increasing availability of renewable natural gas affords the opportunity for much deeper reductions in net-CO2 emissions. With this in consideration, the US National Renewable Energy Laboratory launched the Natural Gas Vehicle Research and Development Project to stimulate advancements in technology and availability of natural gas vehicles. As part of this program, Southwest Research Institute developed a hybrid-electric medium-HD vehicle (class 6) to demonstrate a substantial CO2 reduction over the baseline diesel vehicle and ultra-low NOx emissions.

Evaluating the Impact of Oil Viscoelasticity on Bearing Friction

In this work, a novel bearing test rig was used to evaluate the impact of oil viscoelasticity on friction torque and oil film thickness in a hydrodynamic journal bearing. The test rig used an electric motor to rotate a test journal, while a hydraulic actuator applied radial load to the connecting rod bearing. Lubrication of the journal bearing was accomplished via a series of axial and radial drillings in the test shaft and journal, replicating oil delivery in a conventional engine crankshaft. Journal bearing inserts from a commercial, medium duty diesel engine (Cummins ISB) were used. Oil film thickness was measured using high precision eddy current sensors. Oil film thickness measurements were taken at two locations, allowing for calculation of minimum oil film thickness. A high-precision, in-line torque meter was used to measure friction torque. Four test oils were prepared and evaluated.

Impact of Second NH3 Storage Site on SCR NO x Conversion in an Ultra-Low NO x Aftertreatment System

Typical two-site storage-based SCR plant models in literature consider NH3 stored in the first site to participate in NH3 storage, NOx conversion and second site to only participate in NH3 storage passively. This paper focuses on quantifying the impact of stored NH3 in the second site on the overall NOx conversion for an ultra-low NOx system due to intra site NH3 mass transfer. Accounting for this intra site mass transfer leads to better prediction of SCR out NH3 thus ensuring compliance with NH3 coverage targets and improved dosing characteristics of the controller that is critical to achieving ultra-low NOx standard. The stored NH3 in the second site undergoes mass transfer to the first site during temperature ramps encountered in a transient cycle that leads to increased NOx conversion in conditions where the dosing is switched off. The resultant NH3 coverage fraction prediction is critical in dosing control of SCR.

Development of a Novel Dynamically Loaded Journal Bearing Test Rig

In this work, a dynamically loaded hydrodynamic journal bearing test rig is developed and introduced. The rig is a novel design, using a hydraulic actuator with fast acting spool valves to apply load to a connecting rod. This force is transmitted through the connecting rod to the large end bearing which is mounted on a spinning shaft. The hydraulic actuator allows for fully variable control and can be used to apply either static load in compression or tension, or dynamic loading to simulate engine operation. A variable speed electric motor controls shaft speed and is synchronized to the hydraulic actuator to accurately simulate loading to represent all four engine strokes. A high precision torque meter enables direct measurements of friction torque, while shaft position is measured via a high precision encoder.

Oil Consumption Pathway Impact on SCR-on-Filter Functional Performance and Lubricant Derived Ash Characteristics

SCR-on-filter, or SCRoF, is an emerging technology for different market segments and vehicle applications. The technology enables simultaneous particulate matter trapping and NOX reduction, and provides thermal management and aftertreatment packaging benefits. However, there is little information detailing the lubricant derived exposure effects on functional SCR performance. A study was conducted to evaluate the impact of various oil consumption pathways on a light duty DOC and SCRoF aftertreatment system. This aftertreatment system was aged utilizing an engine test bench modified to enable increased oil consumption rates via three unique oil consumption pathways. The components were characterized for functional SCR performance, ash morphology, and ash deposition characteristics. This included utilizing techniques, such as SEM / EDS, to evaluate the ash structures and quantify the ash elemental composition.

Electronic Control of Brake and Accelerator Pedals for Precise Efficiency Testing of Electrified Vehicles

Efficiency testing of hybrid-electric vehicles is challenging, because small run-to-run differences in pedal application can change when the engine fires or the when the friction brakes supplement regenerative braking, dramatically affecting fuel use or energy regeneration. Electronic accelerator control has existed for years, thanks to the popularity of throttle-by-wire (TBW). Electronic braking control is less mature, since most vehicles don’t use brake-by-wire (BBW). Computer braking control on a chassis dynamometer typically uses a mechanical actuator (which may suffer backlash or misalignment) or braking the dynamometer rather than the vehicle (which doesn’t yield regeneration). The growth of electrification and autonomy provides the means to implement electronic brake control. Electrified vehicles use BBW to control the split between friction and regenerative braking. Automated features, e.g. adaptive cruise control, require BBW to actuate the brakes without pedal input.

Evaluation of Gasoline Additive Packages to Assess Their Ability to Clean Up Intake Valve Deposits in Automotive Engines

The majority of passenger car and light-duty trucks, especially in North America, operate using port-fuel injection (PFI) engines. In PFI engines, the fuel is injected onto the intake valves and then pulled into the combustion chamber during the intake stroke. Components of the fuel are unstable in this environment and form deposits on the upstream face of the intake valve. These deposits have been found to affect a vehicle’s drivability, emissions and engine performance. Therefore, it is critical for the gasoline to be blended with additives containing detergents capable of removing the harmful intake valve deposits (IVDs). Established standards are available to measure the propensity of IVD formation, for example the ASTM D6201 engine test and ASTM D5500 vehicle test.

Vehicle Drive Cycle Fuel Economy Prediction Using Single Cylinder Engine Data

The confluence of fuel economy improvement requirements and increased use of ethanol as a gasoline blend component has led to various studies into the efficiency and performance benefits to be had when using high octane number, high ethanol content fuels in modern engines. As part of a comprehensive study of the autoignition of fuels in both the CFR octane rating engine and a modern, direct injection, turbocharged spark ignited engine, a series of fuel blends were prepared with market relevant ranges of octane numbers and ethanol blends levels. The paper reports on the first part of this study where fuel flow measurements were done on a single cylinder research engine, utilizing a GM LHU combustion system, and then used to predict drive cycle fuel economy. For a range of engine speeds and manifold air pressures, spark timing was adjusted to achieve either the maximum brake torque (MBT) or a matched 50 % mass fraction burnt location.

Combined Benefits of Variable Valve Actuation and Low-Pressure EGR on SI Engine Efficiency Part 2: High Load

The abnormal autoignition of the unburned gas, namely knock, at high loads is a major challenge for modern spark ignited engines. Knock prevents the application of high compression ratios due to the increased unburned gas temperature, and it becomes increasingly severe for downsized engines with high specific powers. The current paper reports on the potential of utilizing continuously variable valve actuation (VVA) and low-pressure exhaust gas recirculation (EGR) to reduce knock tendency at high loads. Five speed / load points were investigated on a 1.6 L turbocharged gasoline direct injection engine. The brake specific fuel consumption (BSFC) response to the valve phasing and the intake valve lift was investigated with the design of experiment (DoE) approach. The DoE was conducted using a Box-Behnken surface response model. The results exhibited insensitive response of BSFC to intake valve lift and overlap.

Evaluation of Diesel Spray with Non-Circular Nozzle - Part I: Inert Spray

Numerous studies have characterized the impact of high injection pressure and small nozzle holes on spray quality and the subsequent impact on combustion. Higher injection pressure or smaller nozzle diameter usually reduce soot emissions owing to better atomization quality and fuel-air mixing enhancement. The influence of nozzle geometry on spray and combustion of diesel continues to be a topic of great research interest. An alternate approach impacting spray quality is investigated in this paper, specifically the impact of non-circular nozzles. The concept was explored experimentally in an optically accessible constant-volume combustion chamber (CVCC). Non-reacting spray evaluations were conducted at various ambient densities (14.8, 22.8, 30 kg/m3) under inert gas of Nitrogen (N2) while injection pressure was kept at 100 MPa. Shadowgraph imaging was used to obtain macroscopic spray characteristics such as spray structure, spray penetration, and the spray cone angle.

Impact of Engine Age and Engine Hardware on Low-Speed Pre-Ignition

Low-speed pre-ignition (LSPI) is a well-studied phenomenon in boosted, spark ignition engines. The impact of lubricant formulation has received a lot of attention in recent years, yet the impact of engine hardware and engine wear on LSPI is still not fully understood. This paper addresses some of these questions using results from multiple installations of the GM 2.0 L LHU engine platform. In the first part of the study, the effect of engine life on LSPI activity was observed, and it was found that engines were susceptible to variations in LSPI activity during the initial LSPI tests with the activity eventually reaching a “stabilized” level. It was further observed that the LSPI activity generally continued to decline at a steady rate as the engine aged. For engines used in LSPI testing, the life of the engine is often limited as LSPI activity decays with age.

Effect of Micro-Hole Nozzle on Diesel Spray and Combustion

The influence of nozzle geometry on spray and combustion of diesel continues to be a topic of great research interest. One area of promise, injector nozzles with micro-holes (i.e. down to 30 μm), still need further investigation. Reduction of nozzle orifice diameter and increased fuel injection pressure typically promotes air entrainment near-nozzle during start of injection. This leads to better premixing and consequently leaner combustion, hence lowering the formation of soot. Advances in numerical simulation have made it possible to study the effect of different nozzle diameters on the spray and combustion in great detail. In this study, a baseline model was developed for investigating the spray and combustion of diesel fuel at the Spray A condition (nozzle diameter of 90 μm) from the Engine Combustion Network (ECN) community.

Optimization of Heavy Duty Diesel Engine Lubricant and Coolant Pumps for Parasitic Loss Reduction

As fuel economy becomes increasingly important in all markets, complete engine system optimization is required to meet future standards. In many applications, it is difficult to realize the optimum coolant or lubricant pump without first evaluating different sets of engine hardware and iterating on the flow and pressure requirements. For this study, a Heavy Duty Diesel (HDD) engine was run in a dynamometer test cell with full variability of the production coolant and lubricant pumps. Two test stands were developed to allow the engine coolant and lubricant pumps to be fully mapped during engine operation. The pumps were removed from the engine and powered by electric motors with inline torque meters. Each fluid circuit was instrumented with volume flow meters and pressure measurements at multiple locations. After development of the pump stands, research efforts were focused on hardware changes to reduce coolant and lubricant flow requirements of the HDD engine.

The Impact of Engine Operating Conditions on Reformate Production in a D-EGR Engine

Dedicated EGR has shown promise for achieving high efficiency with low emissions [1]. For the present study, a 4-cylinder turbocharged GDI engine which was modified to a D-EGR configuration was used to investigate the impact of valve phasing and different injection strategies on the reformate production in the dedicated cylinder. Various levels of positive valve overlap were used in conjunction with different approaches for dedicated cylinder over fueling using PFI and DI fuel systems. Three speed-load combinations were studied, 2000 rpm 4 bar IMEPg, 2000 rpm 12 bar IMEPg, and 4000 rpm 12 bar IMEPg. The primary investigation was conducted to map out the dedicated cylinders' performance at the operating limits of intake and exhaust cam phasing. In this case, the limits were defined as conditions that yielded either no reformate benefit or led to instability in the dedicated cylinder.

Efficiency and Emissions Characteristics of Partially Premixed Dual-Fuel Combustion by Co-Direct Injection of NG and Diesel Fuel (DI2) - Part 2

The CO2 advantage coupled with the low NOX and PM potential of natural gas (NG) makes it well-suited for meeting future greenhouse gas (GHG) and NOX regulations for on-road medium and heavy-duty engines. However, because NG is mostly methane, reduced combustion efficiency associated with traditional NG fueling strategies can result in significant levels of methane emissions which offset the CO2 advantage due to reduced efficiency and the high global warming potential of methane. To address this issue, the unique co-direct injection capability of the Westport HPDI fuel system was leveraged to obtain a partially-premixed fuel charge by injecting NG during the compression stroke followed by diesel injection for ignition timing control. This combustion strategy, referred to as DI2, was found to improve thermal and combustion efficiencies over fumigated dual-fuel combustion modes.

Extension of Analytical Methods for Detailed Characterization of Advanced Combustion Engine Emissions

Advanced combustion strategies used to improve efficiency, emissions, and performance in internal combustion engines (IC) alter the chemical composition of engine-out emissions. The characterization of exhaust chemistry from advanced IC engines requires an analytical system capable of measuring a wide range of compounds. For many years, the widely accepted Coordinating Research Council (CRC) Auto/Oil procedure[1,2] has been used to quantify hydrocarbon compounds between C1 and C12 from dilute engine exhaust in Tedlar polyvinyl fluoride (PVF) bags. Hydrocarbons greater than C12+ present the greatest challenge for identification in diesel exhaust. Above C12, PVF bags risk losing the higher molecular weight compounds due to adsorption to the walls of the bag or by condensation of the heavier compounds. This paper describes two specialized exhaust gas sampling and analytical systems capable of analyzing the mid-range (C10 - C24) and the high range (C24+) hydrocarbon in exhaust.

Port Design for Charge Motion Improvement within the Cylinder

The engine intake process governs many aspects of the flow within the cylinder. The inlet valve is the minimum area, so gas velocities at the valve are the highest velocities seen. Geometric configuration of the inlet ports and valves, and the opening schedule create organized large scale motions in the cylinder known as swirl and tumble. Good charge motion within the cylinder will produce high turbulence levels at the end of the compression stroke. As the turbulence resulting from the conversion energy of the inlet jet decays fast, the strategy is to encapsulate some of the inlet jet in the organized motions. In this work the baseline port of a 2.0 L gasoline engine was modified by inserting a tumble plate. The work was done in support of an experimental study for which a new single-cylinder research engine was set up to allow combustion system parameters to be varied in steps over an extensive range. Tumble flow was one such parameter.

Impact of Swirl Ratio on Combustion Performance of a Non-Pent Roof Combustion Chamber Engine

In response to the sensitivity to diesel aftertreatment costs in the medium duty market, a John Deere 4045 was converted to burn gasoline with high levels of EGR. This presented some unique challenges not seen in light duty gasoline engines as the flat head and diesel adapted ports do not provide optimum in-cylinder turbulence. As the bore size increases, there is more opportunity for knock or incomplete combustion to occur. Also, the high dilution used to reduce knock slows the burn rates. In order to speed up the burn rates, various levels of swirl were investigated. A four valve head with different levels of port masking showed that increasing the swirl ratio decreased the combustion duration, but ultimately ran into high pumping work required to generate the desired swirl. A two valve head was used to overcome the breathing issue seen in the four valve head with port masking.

Downspeeding and Supercharging a Diesel Passenger Car for Increased Fuel Economy

The effects of downspeeding and supercharging a passenger car diesel engine were studied through laboratory investigation and vehicle simulation. Changes in the engine operating range, transmission gearing, and shift schedule resulted in improved fuel consumption relative to the baseline turbocharged vehicle while maintaining performance and drivability metrics. A shift schedule optimization technique resulted in fuel economy gains of up to 12% along with a corresponding reduction in transmission shift frequency of up to 55% relative to the baseline turbocharged configuration. First gear acceleration, top gear passing, and 0-60 mph acceleration of the baseline turbocharged vehicle were retained for the downsped supercharged configuration.

Miller Cycle Application to the Scuderi Split Cycle Engine (by Downsizing the Compressor Cylinder)

The Scuderi engine is a split cycle design that divides the four strokes of a conventional combustion cycle over two paired cylinders, one intake/compression cylinder and one power/exhaust cylinder, connected by a crossover port. This configuration provides potential benefits to the combustion process, as well as presenting some challenges. A Miller cycle configuration of the engine is made possible by turbocharging with a downsized compressor cylinder and has been modeled in 1-dimensional cycle simulation software.
