Cool System, Lasting Power - an Outstanding E-Powertrain Meets MX Dirt Track

The powertrain electrification is currently not only taking place in public road mobility vehicles, but is also making its way to the racetrack, where it’s driving innovation for developments that will later be used in series production vehicles. The current development focus for electric vehicles is the balance between driving power, range and weight, which is given even greater weighting in racing. To redefine the current limits, IAV developed a complete e-powertrain for a racing MX motorcycle and integrated it into a real drivable demonstrator bike. The unique selling point is the innovative direct phase-change cooling (PCC) of the three-phase e-motor and its power electronics, which enables significantly increased continuous power (Pe = 40 kW from 7,000 rpm to 9,000 rpm) without thermal power reduction. The drive unit is powered by a replaceable Lithium-Ion round cell battery (Ubat,max = 370V) with an energy storage capacity of Ebat = 5 kWh.

Model-Based Energy Consumption Optimization of a Twin Battery Concept Combining Liquid and Solid-State Electrolyte Cells

The majority of powertrain types considered important contributors to achieving the CO2 targets in the transportation sector employ a battery as an energy storage device. The need for batteries is hence expected to grow drastically with increasing market share of CO2-optimized powertrain concepts. The resulting huge pressure on the development of future electrochemical energy storage systems necessitates the application of advanced methodologies enabling a fast and cost-efficient concept definition and optimization process. This paper presents a model-based methodology for the optimization of BEV thermal management concept layouts and operation strategies targeting minimized energy consumption. Starting at the vehicle level, the proposed methodology combines appropriate representations of all primary powertrain components with 1D cooling and refrigerant circuit models and focuses on their interaction with the battery chemistry.

Future HD Diesel and Hydrogen-Fueled Concepts: Emissions Challenges and System Solutions

Future heavy-duty (HD) concepts should fulfill very tight tail-pipe NOx emissions and simultaneously fulfill the fuel efficiency targets. In current HD Euro VII discussions, real working cycles become key to ensure emission conformity. For instance, cold start and cold ambient conditions during testing with low load profiles starting from 0% payload, require external heating measures. Knowing the trade-off between fuel consumption and tail-pipe NOx emissions a holistic engine and EAT system optimization with innovative thermal management is required. Towards a carbon neutral mobility, Hydrogen combustion engines are one of the key solutions. Advanced combustion system development enables maximal usage of lean burning as the major advantage of the Hydrogen fuel for efficiency improvement and NOx reduction.

Low-Temperature NOx Reduction by H2 in Diesel Engine Exhaust

For the NOx removal from diesel exhaust, the selective catalytic reduction (SCR) and lean NOx traps are established technologies. However, these procedures lack efficiency below 200 °C, which is of importance for city driving and cold start phases. Thus, the present paper deals with the development of a novel low-temperature deNOx strategy implying the catalytic NOx reduction by hydrogen. For the investigations, a highly active H2-deNOx catalyst, originally engineered for lean H2 combustion engines, was employed. This Pt-based catalyst reached peak NOx conversion of 95 % in synthetic diesel exhaust with N2 selectivities up to 80 %. Additionally, driving cycle tests on a diesel engine test bench were also performed to evaluate the H2-deNOx performance under practical conditions. For this purpose, a diesel oxidation catalyst, a diesel particulate filter and a H2 injection nozzle with mixing unit were placed upstream to the full size H2-deNOx catalyst.

Optimization of Diesel Engine and After-treatment Systems for a Series Hybrid Forklift Application

This paper investigates an optimal design of a diesel engine and after-treatment systems for a series hybrid electric forklift application. A holistic modeling approach is developed in GT-Suite® to establish a model-based hardware definition for a diesel engine and an after-treatment system to accurately predict engine performance and emissions. The used engine model is validated with the experimental data. The engine design parameters including compression ratio, boost level, air-fuel ratio (AFR), injection timing, and injection pressure are optimized at a single operating point for the series hybrid electric vehicle, together with the performance of the after-treatment components. The engine and after-treatment models are then coupled with a series hybrid electric powertrain to evaluate the performance of the forklift in the standard VDI 2198 drive cycle.

Modeling of Close-Coupled SCR Concepts to Meet Future Cold Start Requirements for Heavy-Duty Engines

The low-NOx standard for heavy-duty trucks proposed by the California Air Resources Board will require rapid warm-up of the aftertreatment system (ATS). Several different aftertreatment architectures and technologies, all based on selective catalytic reduction (SCR), are being considered to meet this need. One of these architectures, the close-coupled SCR (ccSCR), was evaluated in this study using two different physics-based, 1D models; the simulations focused on the first 300 seconds of the cold-start Federal Test Procedure (FTP). The first model, describing a real, EuroVI-compliant engine equipped with series turbochargers, was used to evaluate a ccSCR located either i) immediately downstream of the low-pressure turbine, ii) in between the two turbines, or iii) in a by-pass around the high pressure turbine.

Electrification and Automation of Manual Gearbox Technology to Reduce Fuel Consumption and CO2-Emissions of Passenger Cars

To meet the targets of Indian future emission legislation, an electrification and automation of today’s manual transmission technology is necessary. For this reason, IAV invented an electrified automated transmission family, based on well-known manual transmission technology. This low-cost automated manual transmission (AMT) approach is equipped with a 48 V electric machine and can be used as pure electric or hybrid drivetrain. Furthermore, it is possible to realize power shifts by using just one dry friction element. A small number of standard components combined with a low voltage electric machine and an electromechanical actuation system is sufficient to create a maximum of flexibility to meet future emission fleet targets, without having the disadvantageous high costs for a high-voltage electric system. To detect the optimal powertrain configuration, IAV used a unique advance development tool called Powertrain Synthesis.

Diesel Combustion and Control Using a Novel Ignition Delay Model

The future emission standards, including real driving emissions (RDE) measurements are big challenges for engine and after-treatment development. Also for development of a robust control system, in real driving emissions cycles under varied operating conditions and climate conditions, like low ambient temperature as well as high altitude are advanced physical-based algorithms beneficial in order to realize more precise, robust and efficient control concepts. A fast-running novel physical-based ignition delay model for diesel engine combustion simulation and additionally, for combustion control in the next generation of ECUs is presented and validated in this study. Detailed chemical reactions of the ignition processes are solved by a n-heptane mechanism which is coupled to the thermodynamic simulation of in-cylinder processes during the compression and autoignition phases.

The Effect of High-Power Capacitive Spark Discharge on the Ignition and Flame Propagation in a Lean and Diluted Cylinder Charge

Research studies have suggested that changes to the ignition system are required to generate a more robust flame kernel in order to secure the ignition process for the future advanced high efficiency spark-ignition (SI) engines. In a typical inductive ignition system, the spark discharge is initiated by a transient high-power electrical breakdown and sustained by a relatively low-power glow process. The electrical breakdown is characterized as a capacitive discharge process with a small quantity of energy coming mainly from the gap parasitic capacitor. Enhancement of the breakdown is a potential avenue effectively for extending the lean limit of SI engine. In this work, the effect of high-power capacitive spark discharge on the early flame kernel growth of premixed methane-air mixtures is investigated through electrical probing and optical diagnosis.

A New Narrowband Active Noise Control System in the Presence of Frequency Mismatch and its Application for Steady-State Blower Noise

In order to reduce high-frequency harmonic noise produced by the blower in the auxiliary system of a fuel cell vehicle (FCV), a narrowband active noise control (ANC) method instead of conventional passive mufflers is adopted since the blower demands clean air condition and expects good acoustic performance. However, in ANC practical applications, the frequency difference between reference signal and actual primary signal, i.e., frequency mismatch (FM), can significantly degrade the high-frequency performance of narrowband ANC system. In this paper, a new narrowband ANC system is proposed to compensate for the performance degeneration due to the existence of FM and improve noise reduction at high frequencies. The proposed system consists of two parts: the Filtered Error Least Mean Square (FELMS) algorithm filtering the primary signals at wide frequency range other than those at the targeted frequencies, and the FM removal algorithm proposed by Yegui Xiao.

The development of energy efficient air conditioning systems for electric vehicles is an ever increasing challenge, because the cooling as well as the heating of the passenger compartment reduces the cruising range dramatically. Electric cars are usually equipped with a scroll compressor and a separate electric motor with appropriate power electronics. However, this solution is critical in terms of the installation space, the weight and also the costs. Therefore, an innovative and energy efficient drivetrain structure for electric vehicles was developed, which integrates the motor of the A/C-compressor directly into the drivetrain. Thus it is possible to switch off the compressor motor and to use the main motor for the drive of the compressor at certain driving situations. As a result, the operating point of the main motor can be shifted to a better efficiency.

Prediction of Temperature Field Inside Lithium-Ion Battery Based on Similarity Theory

To accurately and efficiently predict the temperature fields inside a lithium-ion battery is key technology for the enhancement of battery thermal management and the improvement of battery performances. The dimensional analysis method is applied to derive similarity criterions and the similarity coefficients of battery interior temperature fields, based on the governing partial differential equations describing the three dimensional transient temperature field. To verify the correctness of similarity criterions and the similarity coefficients, 3D finite element models of battery temperature field are established with a prototype and scale model, on the assumption that the battery cell has single-layer structure and multi-layers structure separately. The simulation results show that the similarity criterions and the similarity coefficients are correct.

Impact of Control Methods on Dynamic Characteristic of High Speed Solenoid Injectors

Accurate control of both the timing and quantity of injection events is critical for engine performance and emissions. The most serious problem which reduces the accuracy of the control operation in such systems is a time delay of the responsiveness for the opening and closing operation of the electromagnetic valve. Modern electronic control systems should be capable of driving high speed solenoid injectors at a very fast switch frequency with high efficiency and acceptable power requirements. In this paper, the dynamic characteristic of a high speed servo-hydraulic solenoid injector for diesel engine, with different driving circuits and control methods, is investigated. A pre-energizing control strategy based on a dual power supply is applied to speed up the opening response time of the injectors.

The control in transient conditions when hydraulic brake and regenerative brake switch mutually is the key technical issue about electric vehicle hybrid brake system, which has a direct influence on the braking feel of driver and vehicle braking comfort. A coordination control system has been proposed, including brake force distribution correction module and motor force compensation module. Brake force distribution correction module has fixed the distribution results in hydraulic brake force intervention condition, hydraulic brake force evacuation condition and regenerative brake force low speed evacuation condition. Motor compensation module has compensated hydraulic system with motor system, which has fast and accurate response, thus the response of whole hybrid system has been improved.

The protection of pedestrians from injuries by accidental collision is a primary focus of the automotive industry and of government legislation [1]. In this area, scientists and developers are faced with a multitude of requirements. Complex scenes are to be analyzed. The wide spectrum of where pedestrians and cyclists appear on the road, weather, and light conditions are just examples. Data fusion of raw or preprocessed signals for several sensors (cameras, radar, lidar, ultrasonic) need to be considered as well. Accordingly, algorithms are very complex. When moving from prototypic environments to embedded systems, additional constraints must be considered. Limited system resources drive the need to simplify and optimize for technical and economic reasons. With all these constraints, how can the safety functions be safe-guarded? This submission considers scene-based methods for the development of vehicle functions from prototype to series production focusing on functional safety.

Calibration Process for SCR Only TIER4i Engine for Construction Equipment

The current legislation for industrial applications and construction equipment including earthmoving machines and crane engines allows different strategies to fulfill the corresponding exhaust emission limits. Liebherr Machines Bulle SA developed their engines to accomplish these limits using SCRonly technology. IAV supported this development, carrying out engine as well as SCR aftertreatment system and vehicle calibration work including the OBD and NOx Control System (NCS) calibration, as well as executing the homologation procedures at the IAV development center. The engines are used in various Liebherr applications certified for EU Stage IIIb, EPA TIER 4i, China GB4 and IMO MARPOL Tier II according to the regulations “97/68/EC”, “40 CFR Part 1039”, “GB17691-2005” and “40 CFR Parts 9, 85, et al.” using the same SCR hardware for all engine power variants of the corresponding I6 and V8 engine families.

Cold Start Simulation and Test on DISI Engines Utilizing a Multi-Zone Vaporization Approach

Recent years have witnessed a dramatic increase in global ethanol production, while cellulosic feedstock or the algae-based production approach make more sustainable ethanol production foreseeable in many countries. The ethanol produced will increasingly penetrate the markets not only as blending component, but also as main fuel component, boosting demand for flex-fuel vehicles. One of the main challenges for flex-fuel vehicles is the cold start due to the poor vapor pressure of ethanol. This is detrimental to starting capability in DISI engines in particular, with increased cylinder wall wetting causing higher oil dilution. The most efficient solution for DISI engines is a smart injection strategy, enabling fuel vaporization during injection in the compression stroke. But this requires optimum injection parameters such as injection timing, split ratio and rail pressure.

Transient Characteristics of Cold Start Emissions from a Two-Stage Direct Injection Gasoline Engines Employing the Total Stoichiometric Ratio and Local Rich Mixture Start-up Strategy

To improve the cold start performance and to reduce the misfire occurrence at cold start, the start-up strategy of total stoichiometric ratio combined with local rich mixture was applied in the study. The effect of injection strategy (the 1st injection timing, 2nd injection timing, 1st and 2nd fuel injection proportion and ignition timing) on the cold start HC emissions in the initial 10 cycles were investigated in a Two stage direct injection (TSDI) gasoline engine. The transient HC and NO emissions in the initial 10 cycles were analyzed, when the fuels are injected in the only 1st cycle and in the followed all cycles. The transient misfiring HC emissions were compared between the single and two-stage injection modes. In addition, the unburned HC (UBHC) emissions in the 1st cycle are compared among the TSDI engine, Gasoline direct injection (GDI) engine, Port fuel injection (PFI) engine and Liquefied petroleum gaseous (LPG) engine at the stoichiometric ratio.

In this paper, based on the plug-in series hybrid electric vehicle development project, the vehicle technology solutions and the match of power system parameters were analyzed. The vehicle control strategies were identified and optimized according to plug-in hybrid vehicle features. The plug-in series hybrid, rule-based logic threshold switching control strategy, charge depleting (CD) mode and charge-sustaining (CS) mode are chosen according to the key factors, such as the environment, performance requirements, technical requirements and cost. And then the structure and model of vehicle control strategy were established to carry out vehicle energy management and power system control. The parameter selection, electric drive system matching, energy storage system design based on the requirement of vehicle performance, system architecture and control strategy are presented.
