Development of Fuel Cell (FC) System for New Generation FC Bus

Toyota Motor Corporation has been actively pursuing the development of fuel cell vehicles (FCVs) to respond to global environmental concerns and demands for clean energy. Toyota developed the first fuel cell (FC) bus to receive vehicle type certification in Japan. Subsequently, a new FC bus has been developed, which adopts two FC systems and four high-voltage batteries to achieve the required high power performance and durability. For enhanced durability, the FC system is controlled to maximize usage of the high-voltage batteries and to reduce the number of electric potential changes of the fuel cell. To accomplish this, the voltage of the FC stack must be kept high and FC power must be kept low. The high-voltage batteries were used to actively minimize FC power during acceleration.

Critical Analysis of PM Index and Other Fuel Indices: Impact of Gasoline Fuel Volatility and Chemical Composition

Among the challenges for the future facing the development of gasoline engines, one of the most important is the reduction of particles emissions. This study proposes a critical and objective evaluation of the influence of fuel characteristics on gasoline particles emission through the use of Fuel Particle Indices. For this, a selected fuel matrix composed of 22 fuels was built presenting different volatility and chemical composition (content in total aromatics, heavy cuts and ethanol). To represent the fuel sooting tendency, seven Fuel Particle Indices were selected based on a literature review, namely, Particulate Matter Index (PMI), Particulate Number index (PNI), Threshold Sooting index (TSI), Smoke point (SP), Oxygen Extended Sooting Index (OESI), Simplified index 1 and 2 (sPMI 1, sPMI 2). Effects of EGR Constituents and Fuel Composition on DISI Engine Knock: An Experimental and Modeling Study

The use of exhaust gas recirculation (EGR) in spark ignition engines has been shown to have a number of beneficial effects under specific operating conditions. These include reducing pumping work under part load conditions, reducing NOx emissions and heat losses by lowering peak combustion temperatures, and by reducing the tendency for engine knock (caused by end-gas autoignition) under certain operating regimes. In this study, the effects of EGR addition on knocking combustion are investigated through a combined experimental and modeling approach. The problem is investigated by considering the effects of individual EGR constituents, such as CO2, N2, and H2O, on knock, both individually and combined, and with and without traces species, such as unburned hydrocarbons and NOx. The effects of engine compression ratio and fuel composition on the effectiveness of knock suppression with EGR addition were also investigated.

Development of Ignition Technology for Dilute Combustion Engines

In recent years, from a viewpoint of global warming and energy issues, the need to improve vehicle fuel economy to reduce CO2 emission has become apparent. One of the ways to improve this is to enhance engine thermal efficiency, and for that, automakers have been developing the technologies of high compression ratio and dilute combustion such as exhaust gas recirculation (EGR), and lean combustion. Since excessive dilute combustion causes the failure of flame propagation, combustion promotion by intensifying in-cylinder turbulence has been indispensable. However, instability of flame kernel formation by gas flow fluctuation between combustion cycles is becoming an issue. Therefore, achieving stable flame kernel formation and propagation under a high dilute condition is important technology.

Power Plant Model of Fuel Consumption and Vibration for Vehicle Concept Planning

It is important for vehicle concept planning to estimate fuel economy and the influence of vehicle vibration in advance. This can be accomplished using virtual engine specifications and a virtual vehicle frame. In this paper, I will show the power plant model with electric starter and battery that can predict fuel economy, combustion heat results and transient torque. The power plant is a 1.3L 4cyl designed for NA Spark Ignition. The power plant model was realized using an energy based model using VHDL-AMS. Here, VHDL-AMS is modeling language stored in IEC international standard (IEC61691-6) and can realize multi physics in 1D simulation. The modeling language supports electrical, magnetic, thermal, mechanical, fluidic and compressive fluidic domains. The model was created in house using VHDL-AMS and validated on ANSYS SIMPLORER. The simulated results of fuel energy consumption agreed with driving energy and amount of energy losses, e.g. cooling loss, exhaust loss.

Combustion Development to Achieve Engine Thermal Efficiency of 40% for Hybrid Vehicles

In recent years, enhancing engine thermal efficiency is strongly required. Since the maximum engine thermal efficiency is especially important for HVs, the technologies for improving engine thermal efficiency have been developed. The current gasoline engines for hybrid vehicles have Atkinson cycle with high expansion ratio and cooled exhaust gas recirculation (EGR) system. These technologies contribute to raise the brake engine thermal efficiency to more than 38%.In the near future the consumers demand will push the limit to 40% thermal efficiency. To enhance engine thermal efficiency, it is essential to improve the engine anti-knock quality and to decrease the engine cooling heat loss. To comply with improving the anti-knock quality and decreasing the cooling heat loss, it is known that the cooled EGR is an effective way.

Development of High-Pressure Hydrogen Storage System for the Toyota “Mirai”

The new Toyota FCV “Mirai” has reduced the weight, size, and cost of the high-pressure hydrogen storage system while improving fueling performance. The four 70 MPa tanks used on the 2008 Toyota FCHV-adv were reduced to two new larger diameter tanks. The laminated structure of the tanks was optimized to reduce weight, and a high-strength low-cost carbon fiber material was newly developed and adopted. The size of the high-pressure valve was reduced by improving its structure and a high-pressure sensor from a conventional vehicle was modified for use in a high-pressure hydrogen atmosphere. These innovations helped to improve the weight of the whole storage system by approximately 15% in comparison with Toyota FCHV-adv, while reducing the number of component parts by half and substantially reducing cost. The time required to fuel the FCV was greatly reduced by chilling the filling gas temperature at the hydrogen filling station to −40°C (as per SAE J2601).

Experimental Study of the Impact of Diesel/Biodiesel Blends Oxidation on the Fuel Injection System

The stability of Diesel/Biodiesel blends can play an important role in deposits formation inside the fuel injection system (FIS). The impact of the stability of FAME/Diesel fuel blends on lacquer deposits formation and on the behavior and reliability of the FIS was investigated using blends of Rapeseed and Soybean methyl esters (RME, SME) and conventional Diesel fuel (volume fractions of RME and SME range from 0 to 20%v/v). Fuels were aged under accelerated conditions and tested on an injection test rig according to an operating cycle developed to provoke injector needle blocking. The soaking duration was found to affect injector fouling. A relationship between the injector fouling tendency and the fuel stability was established. Under current test condition, injectors fouling increased with fuel oxidation measured with Total-Acid-Number.

Research into Engine Friction Reduction under Cold Conditions - Effect of Reducing Oil Leakage on Bearing Friction

Fuel efficiency improvement measures are focusing on both cold and hot conditions to help reduce CO2 emissions. Recent technological trends for improving fuel economy such as hybrid vehicles (HVs), engine start and stop systems, and variable valve systems feature expanded use of low-temperature engine operation regions. Under cold conditions (oil temperature: approximately 30°C), fuel consumption is roughly 20% greater than under hot conditions (80°C). The main cause of the increased friction under cold conditions is increased oil viscosity. This research used the motoring slipping method to measure the effect of an improved crankshaft bearing, which accounts for a high proportion of friction under cold conditions. First, the effect of clearance was investigated. Although increasing the clearance helped to decrease friction due to the oil wedge effect, greater oil leakage reduced the oil film temperature increase generated by the friction.

Onboard Gasoline Separation for Improved Vehicle Efficiency

ExxonMobil, Corning and Toyota have collaborated on an Onboard Separation System (OBS) to improve gasoline engine efficiency and performance. OBS is a membrane based process that separates gasoline into higher and lower octane fractions, allowing optimal use of fuel components based on engine requirements. The novel polymer-ceramic composite monolith membrane has been demonstrated to be stable to E10 gasoline, while typically providing 20% yield of ∼100 RON product when using RUL 92 RON gasoline. The OBS system makes use of wasted exhaust energy to effect the fuel separation and provides a simple and reliable means for managing the separated fuels that has been demonstrated using several generations of dual fuel test vehicles. Potential applications include downsizing to increase fuel economy by ∼10% while maintaining performance, and with turbocharging to improve knock resistance.

Influence of Engine Oil Properties on Soot Containing Deposit Formation in Turbocharger Compressor

Due to increasing demands for further CO2 reduction and tighter exhaust emissions regulations, automakers are increasingly downsizing turbo-charged diesel engines by raising specific power, or adopting low-pressure loop exhaust gas recirculation (LPL-EGR) systems to improve the EGR rate. However, adopting a higher boost pressure to increase the specific power, or introducing hot exhaust gas before the turbocharger compressor with the LPL-EGR system creates higher gas temperatures in the compressor, which results in soot-containing deposits derived from the engine oil in the compressor. This phenomenon causes significant deterioration of turbocharger efficiency. Therefore, countermeasures such as restricting boost pressure or limiting EGR usage in the operational map are necessary to prevent engine performance deterioration. Increasing the gas temperature in the compressor while preventing deposit formation should enable further improvements in fuel consumption and engine power.

Study of Diesel Engine System for Hybrid Vehicles

In this study, we combined a diesel engine with the Toyota Hybrid System (THS). Utilizing the functions of the THS, reducing engine friction, lowering the compression ratio, and adopting a low pressure loop exhaust gas recirculation system (LPL-EGR) were examined to achieve both low fuel consumption and low nitrogen oxides (NOx) emissions over a wide operating range. After applying this system to a test vehicle it was verified that the fuel economy greatly surpassed that of a conventional diesel engine vehicle and that NOx emissions could be reduced below the value specified in the Euro 6 regulations without DeNOx catalysts.

Study of the Impact of High Biodiesel Blends on Engine Oil Performance

In Biodiesel Fuel Research Working Group(WG) of Japan Auto-Oil Program(JATOP), some impacts of high biodiesel blends have been investigated from the viewpoints of fuel properties, stability, emissions, exhaust aftertreatment systems, cold driveability, mixing in engine oils, durability/reliability and so on. This report is designed to determine how high biodiesel blends affect oil quality through testing on 2005 regulations engines with DPFs. When blends of 10-20% rapeseed methyl ester (RME) with diesel fuel are employed with 10W-30 engine oil, the oil change interval is reduced to about a half due to a drop in oil pressure. The oil pressure drop occurs because of the reduced kinematic viscosity of engine oil, which resulting from dilution of poorly evaporated RME with engine oil and its accumulation, however, leading to increased wear of piston top rings and cylinder liners.

Combustion Improvement of CNG Engines by Hydrogen Addition

This research aimed to identify how combustion characteristics are affected by the addition of hydrogen to methane, which is the main components of natural gas, and to study a combustion method that takes advantage of the properties of the blended fuel. It was found that adding hydrogen did not achieve a thermal efficiency improvement effect under stoichiometric conditions because cooling loss increased. The same result was obtained under EGR stoichiometric conditions. In contrast, under lean burn conditions, higher thermal efficiency and lower NOx than with methane combustion was achieved by utilizing the wide flammability range of hydrogen to expand the lean limit. Although NOx can be decreased easily by the addition of large quantities of hydrogen, the substantially lower energy density of the fuel causes a substantial reduction in cruising range. Consequently, this research improved the combustion of a CNG engine by increasing the tumble ratio to 1.8.

Investigations of the impact of 10% ethanol blended fuels on performances of sold gasoline vehicles in the Japanese market already on the road in Japan

The study of 10% ethanol blended gasoline (E10 gasoline) utilization has been conducted in the Japan Auto-Oil Program (JATOP). In order to clarify the impact of E10 gasoline on vehicle performances, exhaust emissions, evaporative emissions, driveability and material compatibility have been investigated by using domestic gasoline vehicles including mini motor vehicles which are particular to Japan. The test results reveal that E10 gasoline has no impact on exhaust emissions, engine startup time and acceleration period under the hot start condition, but a slight deterioration is observed in some test cases under the cold start condition using E10 gasolines with 50% distillation temperature (T50) level set to the upper limit of Japanese Industrial Standards (JIS) K 2202. Regarding evaporative emissions, the tested vehicles shows no remarkable increase in the hot soak loss (HSL), diurnal breathing loss (DBL) and running loss (RL) testing with E10 gasolines.

Model based control design is an important method for optimizing engine operating conditions so as to simultaneously improve engines' thermal efficiency and emission profiles. Modeling of intake system that includes an intake throttle valve, an EGR valve and a variable geometry turbocharger was constructed based on conservation laws combined with maps. Calculated results were examined the predictive accuracy of fresh charge mass flow, EGR rate and boost pressure.

Development of Fuel Cell Hybrid Vehicle in TOYOTA

The outline of the TOYOTA FCHV-adv is described in this paper. The TOYOTA FCHVadv achieved an approximately 25 percent improvement in vehicle fuel efficiency and about 1.9 times the amount of usable hydrogen in comparison with the previous model. These improvements have enabled almost 2.5 times longer practical cruising range, more than 500 km. The freeze start capabilities of the FCHV-adv were improved by modifying the FC stack and control system. As a result, the FCHV-adv has been capable of starting at a temperature of -30°C. In the future, TOYOTA intends to improve durability and reduce costs.

The application of VHDL-AMS multi-domain HV simulation to the power performance and the fuel economy during warming up process

In order to reduce CO2, EV and Hybrid Vehicle (HV) are effective. Those type vehicles have different power train from conventional vehicle. Those new power trains drastically improve their efficiency from conventional vehicle with keeping same or superior power performance. On the other hand, those vehicles have the issue for thermal energy shortage during warming up process. The thermal energy is very large. The thermal energy seriously affect on the fuel economy for HV and the mileage for EV. In this paper, the power performance, the fuel economy and the effect of heat energy recovery from the exhaust gas are discussed for HV. For the power performance, the simulated acceleration time of 0-100km/h was 11.8sec and the measured vehicle time was 11.9sec. The error between simulation and actual measurement result was 1.2%. As for the fuel economy, the energy management using exhaust gas heat exchange system improved 10.3% of the fuel consumption during warming up.

In Biodiesel Fuel Research Working Group(WG) of Japan Auto-Oil Program(JATOP), some impacts of high biodiesel blends have been investigated from the viewpoints of fuel properties, stability, emissions, exhaust aftertreatment systems, cold driveability, mixing in engine oils, durability/reliability and so on. In the impact on exhaust emissions, the impact of high biodiesel blends into diesel fuel on diesel emissions was evaluated. The wide variety of biodiesel blendstock, which included not only some kinds of fatty acid methyl esters(FAME) but also hydrofined biodiesel(HBD) and Fischer-Tropsch diesel fuel(FTD), were selected to evaluate. The main blend level evaluated was 5, 10 and 20% and the higher blend level over 20% was also evaluated in some tests. The main advanced technologies for exhaust aftertreatment systems were diesel particulate filter(DPF), Urea selective catalytic reduction (Urea-SCR) and the combination of DPF and NOx storage reduction catalyst(NSR).

Study of High Efficiency Zero-Emission Argon Circulated Hydrogen Engine

The potential of high efficiency zero-emission engines fueled by hydrogen, which is regarded as a promising form of energy for the future, is being researched. The argon circulated hydrogen engine [ 1 ] is one system theoretically capable of achieving both high efficiency and zero emissions, and its feasibility for use in vehicles has been studied. Specifically, tests were performed to verify the following issues. It was examined whether stable hydrogen combustion could be achieved under an atmosphere of argon and oxygen, which has a high specific heat ratio, and whether the substantial thermal efficiency improvement effect of the argon working gas could be achieved. An argon circulation system was also studied whereby steam, which is the combustion product of the hydrogen and oxygen emitted from the engine, is separated by condensation to enable the remaining argon to be re-used.
