Characterizing Galling Conditions in Sheet Metal Stamping

Multiple experimental studies were performed on galling intiation for variety of tooling materials, coatings and surface treatments, sheet materials with various surface textures and lubrication. Majority of studies were performed for small number of samples in laboratory conditions. In this paper, the methodology of screening experiment using different combinations of tooling configurations and sheet material in the lab followed by the high volume small scale U-bend performed in the progressive die on the mechanical press is discussed. The experimental study was performed to understand the effect of the interface between the sheet metal and the die surface on sheet metal flow during stamping operations. Aluminum sheet AA5754 2.5mm thick was used in this experimentation. The sheet was tested in laboratory conditions by pulling between two flat insert with controllable clamping force and through the drawbead system with variable radii of the female bead.

Biofidelity of THOR 5th Percentile Female ATD in Ankle Eversion and Inversion

Females have higher frequency and risk of foot and ankle injuries in motor vehicle collisions than similar-sized males. Therefore, lower extremity biofidelity and accurate injury prediction of female ATDs is critical. This paper aims to compare the THOR 5th percentile female (THOR-05F) anthropomorphic test device (ATD) response with male and female PMHS data of various sizes under ankle inversion and eversion. The THOR-05F lower extremity was subjected to dynamic inversion and eversion ankle loading with a constant 2000N axial force applied through the tibia. Twelve THOR-05F tests (3 inversion and 3 eversion on both, left and right legs) were performed with boundary conditions consistent with previous post-mortem human subject (PMHS) lower extremity tests.

External Biofidelity Evaluation of Pedestrian Leg-Form Impactors

Current state-of-the-art vehicles implement pedestrian protection features that rely on pedestrian detection sensors and algorithms to trigger when impacting a pedestrian. During the development phase, the vehicle must “learn” to discriminate pedestrians from the rest of potential impacting objects. Part of the training data used in this process is often obtained in physical tests utilizing legform impactors whose external biofidelity is still to be evaluated. This study uses THUMS as a reference to assess the external biofidelity of the most commonly used impactors (Flex-PLI, PDI-1 and PDI-2). This biofidelity assessment was performed by finite element simulation measuring the bumper beam forces exerted by each surrogate on a sedan and a SUV. The bumper beam was divided in 50 mm sections to capture the force distribution in both vehicles. This study, unlike most of the pedestrian-related literature, examines different impact locations and velocities.

Solder Void Modeling and Its Influence on Thermal Characteristics of MOSFETs in Automotive Electronics Module

Current generation automobiles are controlled by electronic modules for performing various functions. These electronic modules have numerous semiconductor devices mounted on printed circuit boards. Solders are generally used as thermal interface material between surface mount devices and printed circuit boards (PCB) for efficient heat transfer. In the manufacturing stage, voids are formed in solders during reflow process due to outgassing phenomenon. The presence of these voids in solder for power packages with exposed pads impedes heat flow and can increase the device temperature. Therefore it is imperative to understand the effect of solder voids on thermal characteristics of semiconductor devices. But the solder void pattern will vary drastically during mass manufacturing. Replicating the exact solder void pattern and doing detail simulation to predict the device temperature for each manufactured module is not practical.

Development of Electrical-Electronic Controls for a Gasoline Direct Injection Compression Ignition Engine

Delphi is developing a new combustion technology called Gasoline Direct-injection Compression Ignition (GDCI), which has shown promise for substantially improving fuel economy. This new technology is able to reuse some of the controls common to traditional spark ignition (SI) engines; however, it also requires several new sensors and actuators, some of which are not common to traditional SI engines. Since this is new technology development, the required hardware set has continued to evolve over the course of the project. In order to support this development work, a highly capable and flexible electronic control system is necessary. Integrating all of the necessary functions into a single controller, or two, would require significant up-front controller hardware development, and would limit the adaptability of the electronic controls to the evolving requirements for GDCI.

Influence of Driver Input on the Touchdown Conditions and Risk of Rollover in Case of Steering Induced Soil-Trip Rollover Crashes

Some rollover testing methodologies require specification of vehicle kinematic parameters including travel speed, vertical velocity, roll rate, and pitch angle, etc. at the initiation of vehicle to ground contact, which have been referred to as touchdown conditions. The complexity of the vehicle, as well as environmental and driving input characteristics make prediction of realistic touchdown conditions for rollover crashes, and moreover, identification of parameter sensitivities of these characteristics, is difficult and expensive without simulation tools. The goal of this study was to study the sensitivity of driver input on touchdown parameters and the risk of rollover in cases of steering-induced soil-tripped rollovers, which are the most prevalent type of rollover crashes. Knowing the range and variation of touchdown parameters and their sensitivities would help in picking realistic parameters for simulating controlled rollover tests.

Development of a Biofidelic Rollover Dummy-Part II: Validation of the Kinematic Response of THOR Multi-Body and Finite Element Models Relative to Response of the Physical THOR Dummy under Laboratory Rollover Conditions

While over 30% of US occupant fatalities occur in rollover crashes, no dummy has been developed for such a condition. Currently, an efficient, cost-effective methodology is being implemented to develop a biofidelic rollover dummy. Instead of designing a rollover dummy from scratch, this methodology identifies a baseline dummy and modifies it to improve its response in a rollover crash. Using computational models of the baseline dummy, including both multibody (MB) and finite element (FE) models, the dummy’s structure is continually modified until its response is aligned (using BioRank/CORA metric) with biofidelity targets. A previous study (Part I) identified the THOR dummy as a suitable baseline dummy by comparing the kinematic responses of six existing dummies with PMHS response corridors through laboratory rollover testing.

Whole-body Response for Pedestrian Impact with a Generic Sedan Buck

To serve as tools for assessing injury risk, the biofidelity of whole-body pedestrian impact dummies should be validated against reference data from full-scale pedestrian impact tests. To facilitate such evaluations, a simplified generic vehicle-buck has been recently developed that is designed to have characteristics representative of a generic small sedan. Three 40 km/h pedestrian-impact tests have been performed, wherein Post Mortem Human Surrogates (PMHS) were struck laterally in a mid-gait stance by the buck. Corridors for select trajectory measures derived from these tests have been published previously. The goal of this study is to act as a companion dataset to that study, describing the head velocities, body region accelerations (head, spine, pelvis, lower extremities), angular velocities, and buck interaction forces, and injuries observed during those tests.

Detached Eddy Simulation on a Swept Hybrid Model in the IRT

In recent years, there has been a growing desire to incorporate computational methods into aircraft icing certification practices. To improve understanding of ice shapes, a new experimental program in the NASA Icing Research Tunnel (IRT) will investigate swept hybrid models which are very large relative to the test section and are intended to operate at high lift coefficients. The present computations were conducted to help plan the experiments and to ascertain any effects of flow separation and unsteady forces. As they can be useful in robustly and accurately predicting large separation regions and capturing flow unsteadiness, a Detached Eddy Simulation (DES) approach has been adopted for simulating the flow over these large high-lift wing sections. The DES methodology was first validated using experimental data from an unswept NACA 0012 airfoil with leading-edge ice accretion, showing reasonable performance.

Neck Validation of Multibody Human Model under Frontal and Lateral Impacts using an Optimization Technique

Multibody human models are widely used to investigate responses of human during an automotive crash. This study aimed to validate a commercially available multibody human body model against response corridors from volunteer tests conducted by Naval BioDynamics Laboratory (NBDL). The neck model consisted of seven vertebral bodies, and two adjacent bodies were connected by three orthogonal linear springs and dampers and three orthogonal rotational springs and dampers. The stiffness and damping characteristics were scaled up or down to improve the biofidelity of the neck model against NBDL volunteer test data because those characteristics were encrypted due to confidentiality. First, sensitivity analysis was performed to find influential scaling factors among the entire set using a design of experiment.

Thermal Electric Analysis of Bond Wires Used in Automotive Electronic Modules

Bond wires are used in automotive electronic modules to carry current from external harness to components where flexibility under thermal cyclic loading is very essential between PCB (Printed Circuit Board) and connectors. They are very thin wires (few μm) made up of gold, aluminum or copper and have to undergo mechanical reliability to withstand extreme mechanical and thermal loads during different vehicle operation scenarios. Thermal reliability of bond wire is to make sure that it can withstand prescribed electric current under given boundary conditions without fusing thereby retaining electronic module's functionality. While carrying current, bond wire by virtue of its nature resists electric current flow and generates heat also called as joule heating. Joule heating is proportional to current flow and electrical resistance and if not handled properly can lead to thermal run away conditions.

Occupant Kinematics and Injury Response in Steer Maneuver-Induced Furrow Tripped Rollover Testing

Occupant kinematics during rollover motor vehicle collisions have been investigated over the past thirty years utilizing Anthropomorphic Test Devices (ATDs) in various test methodologies such as dolly rollover tests, CRIS testing, spin-fixture testing, and ramp-induced rollovers. Recent testing has utilized steer maneuver-induced furrow tripped rollovers to gain further understanding of vehicle kinematics, including the vehicle's pre-trip motion. The current study consisted of two rollover tests utilizing instrumented test vehicles and instrumented ATDs to investigate occupant kinematics and injury response throughout the entire rollover sequences, from pre-trip vehicle motion to the position of rest. The two steer maneuver-induced furrow tripped rollover tests utilized a mid-sized 4-door sedan and a full-sized crew-cab pickup truck. The pickup truck was equipped with seatbelt pretensioners and rollover-activated side curtain airbags (RSCAs).

The Contribution of Pre-impact Spine Posture on Human Body Model Response in Whole-body Side Impact

The objective of the study was to analyze independently the contribution of pre-impact spine posture on impact response by subjecting a finite element human body model (HBM) to whole-body, lateral impacts. Seven postured models were created from the original HBM: one matching the standard driving posture and six matching pre-impact posture measured for each of six subjects tested in previously published experiments. The same measurements as those obtained during the experiments were calculated from the simulations, and biofidelity metrics based on signals correlation were established to compare the response of HBM to that of the cadavers. HBM responses showed good correlation with the subject response for the reaction forces, the rib strain (correlation score=0.8) and the overall kinematics. The pre-impact posture was found to greatly alter the reaction forces, deflections and the strain time histories mainly in terms of time delay.

Occupant Kinematics in Laboratory Rollover Tests: ATD Response and Biofidelity

Rollover crashes are a serious public health problem in United States, with one third of traffic fatalities occurring in crashes where rollover occurred. While it has been shown that occupant kinematics affect the injury risk in rollover crashes, no anthropomorphic test device (ATD) has yet demonstrated kinematic biofidelity in rollover crashes. Therefore, the primary goal of this study was to assess the kinematic response biofidelity of six ATDs (Hybrid III, Hybrid III Pedestrian, Hybrid III with Pedestrian Pelvis, WorldSID, Polar II and THOR) by comparing them to post mortem human surrogate (PMHS) kinematic response targets published concurrently; and the secondary goal was to evaluate and compare the kinematic response differences among these ATDs.

Occupant Kinematics and Shoulder Belt Retention in Far-Side Lateral and Oblique Collisions: A Parametric Study

In far-side impacts, head contact with interior components is a key injury mechanism. Restraint characteristics have a pronounced influence on head motion and injury risk. This study performed a parametric examination of restraint, positioning, and collision factors affecting shoulder belt retention and occupant kinematics in far-side lateral and oblique sled tests with post mortem human subjects (PMHS). Seven PMHS were subjected to repeated tests varying the D-ring position, arm position, pelvis restraint, pre-tensioning, and impact severity. Each PMHS was subjected to four low-severity tests (6.6 g sled acceleration pulse) in which the restraint or position parameters were varied and then a single higher-severity test (14 g) with a chosen restraint configuration (total of 36 tests). Three PMHS were tested in a purely lateral (90° from frontal) impact direction; 4 were tested in an oblique impact (60° from frontal). All subjects were restrained by a 3-point seatbelt.

HCCI Load Expansion Opportunities Using a Fully Variable HVA Research Engine to Guide Development of a Production Intent Cam-Based VVA Engine: The Low Load Limit

While the potential emissions and efficiency benefits of HCCI combustion are well known, realizing the potentials on a production intent engine presents numerous challenges. In this study we focus on identifying challenges and opportunities associated with a production intent cam-based variable valve actuation (VVA) system on a multi-cylinder engine in comparison to a fully flexible, naturally aspirated, hydraulic valve actuation (HVA) system on a single-cylinder engine, with both platforms sharing the same GDI fueling system and engine geometry. The multi-cylinder production intent VVA system uses a 2-step cam technology with wide authority cam phasing, allowing adjustments to be made to the negative valve overlap (NVO) duration but not the valve opening durations. On the single-cylinder HVA engine, the valve opening duration and lift are variable in addition to the NVO duration. The content of this paper is limited to the low-medium operating load region at 2000 rpm.

Energy Efficient HVAC System with Spot Cooling in an Automobile - Design and CFD Analysis

Spot, or distributed, cooling and heating is an energy efficient way of delivering comfort to an occupant in the car. This paper describes an approach to distributed cooling in the vehicle. A two passenger CFD model of an SUV cabin was developed to obtain the solar and convective thermal loads on the vehicle, characterize the interior thermal environment and accurately evaluate the fluid-thermal environment around the occupants. The present paper focuses on the design and CFD analysis of the energy efficient HVAC system with spot cooling. The CFD model was validated with wind tunnel data for its overall accuracy. A baseline system with conventional HVAC air was first analyzed at mid and high ambient conditions. The airflow and cooling delivered to the driver and the passenger was calculated. Subsequently, spot cooling was analyzed in conjunction with a much lower conventional HVAC airflow.

Thermal Comfort Prediction and Validation in a Realistic Vehicle Thermal Environment

The focus of this study is to validate the predictive capability of a recently developed physiology based thermal comfort modeling tool in a realistic thermal environment of a vehicle passenger compartment. Human subject test data for thermal sensation and comfort was obtained in a climatic wind tunnel for a cross-over vehicle in a relatively warm thermal environment including solar load. A CFD/thermal model that simulates the vehicle operating conditions in the tunnel, is used to provide the necessary inputs required by the stand-alone thermal comfort tool. Comparison of the local and the overall thermal sensation and comfort levels between the human subject test and the tool's predictions shows a reasonably good agreement. The next step is to use this modeling technique in designing and developing energy-efficient HVAC systems without compromising thermal comfort of the vehicle occupants.

Patterns of Acetabular Femoral Head Coverage

The size and shape of the acetabulum and of the femoral head influence the injury tolerance of the hip joint. The aim of this study is to quantify changes in acetabular cup geometry that occur with age, gender, height, and weight. Anonymized computed tomography (CT) scans of 1,150 individuals 16+ years of age, both with and without hip trauma, were used to describe the acetabular rim with 100 equally spaced points. Bilateral measurements were taken on uninjured patients, while only the uninjured side was valuated in those with hip trauma. Multinomial logistic regression found that after controlling for age, height, weight, and gender, each 1 degree decrease in acetabular anteversion angle (AAA) corresponded to an 8 percent increase in fracture likelihood (p≺0.001).

Development of an Analytical Tool for Multilayer Stack Assemblies

The development of an analytical model for multilayer stack subjected to temperature change is demonstrated here. Thin continuous layers of materials bonded together deform as a plate due to their differing coefficients of thermal expansion upon subjecting the bonded materials to the change in temperature. Applications of such structures can be found in the electronics industry (the study of warpage issues in printed circuit boards) or in the aerospace industry as (the study of laminated thin sheets used as skin structures for load bearing members such as wings and fuselage). In automotive electronics, critical high-power packages (IGBT, Power FETs) include several layers of widely differing materials (aluminum, solder, copper, ceramics) subjected to wide temperature cyclic ranges. Modeling of such structures by using three-dimensional finite element methods is usually time consuming and may not exactly predict the inter-laminar strains.
