Combination of Dissimilar Overlay Materials for Engine Bearing Life Extension

Nowadays, Bismuth (Bi) is being applied as an overlay material for engine bearings instead of Lead (Pb) which is an environmentally harmful material. Bi overlay has already been a solid performer in some automotive engine sectors due to its superior load carrying capacity and good robustness characteristic which are necessary to maintain its longevity during the lifetime of engines. The replacement is also seen on relatively larger size engines, such as Trucks and Off-highway heavy duty applications. Basically, these applications require higher power output than passenger cars, and the expected component lifecycle becomes longer. Though Bi has similar material characteristic to traditional Pb, it becomes challenging for the material alone to satisfy these requirements. Polymer overlay is known for its superior anti-wear performance and longer lifetime due to less adhesion against a steel counterpart than metallic materials (included Bi).

Simulation of Crush Behavior and Energy Absorption of Vehicle Li-Ion Battery Module with Prismatic Cells

Lithium-ion batteries serve as the main power source for contemporary electric vehicles. Safeguarding these batteries against damage is paramount, as it can trigger accelerated performance deterioration, potential fire hazards, environmental threats, and more. This study explores damage progression of a commercial vehicle lithium-ion battery module containing prismatic cells under indentation crush loading. We employed computational simulations of mechanical loading tests to investigate this behavior. Physical tests involved subjecting modules to low-speed (0.05 m/s) indentations using a V-shaped stainless-steel wedge, under six unique loading conditions. During the tests, force, and voltage change with wedge displacement were monitored. Utilizing experimental insights, we constructed a finite element model, which included key components of the battery module, such as the prismatic cells, steel frames, and various plastic parts.

In the current scenario, manufacturing of heavier products generates colossal waste, generates more CO2 emission, and negatively affects the environment. Customers not only pay higher product costs but also higher operational costs. This in turn demands the need for more recycling. Advanced high strength materials are a key solution to applications demanding higher strength, stiffness, durability & wear requirement, whereas low density materials like aluminium and magnesium won’t be a sustainable choice. With more and more battery electric & fuel cell vehicles, “light weighting” is a key priority. Austempered Ductile Iron (ADI) has a great advantage of superior mechanical properties compared to conventional ductile iron, aluminium alloys and even some steel forgings. Typically, ADI is used for high wear applications, whereas this paper will demonstrate the potential of using ADI for Structural applications.

Characterization of TiN Precipitates and It’s Morphology in Spring Steel for Commercial Vehicle Leaf Spring Suspension

Leaf springs are used for vehicle suspension to support the load. These springs are made of flat sections of spring steel in single or in stack of multiple layers, held together in bracketed assembly. The key characteristics of leaf spring are defined as ability to distribute stresses along its length and transmit a load over the width of the chassis structures. The most common leaf spring steels are carbon steels alloyed with Cr and micro-alloyed with Ti, V and Nb. The specific thermomechanical process and alloying elements result in specific strength and fatigue properties for spring steels. The unique properties which facilitate use of spring steel in leaf spring suspensions are ability to withstand considerable twisting or bending forces without any distortion. The microstructure of these steel determines the performance and reflects the process of steel manufacturing. The performance is mainly determined by evaluating fatigue life durability.

Design and Development of Fuel Tank for High Mobility Military Vehicle

Fuel tank is considered as safety component in the vehicle, and it has to be tested to meet the safety requirements as per AIS 095. Earlier, fuel tanks were manufactured by using Hot dipped cold rolled steel material and the weld zones are applied with Anti-corrosive coating. Few fuel tanks were reported with Corrosion problems. The root cause analysis was carried out considering the raw material, manufacturing process, transpiration, storage and usage. As an improvement, the new fuel tank is designed to eliminate the limitations of the existing fuel tank. 3D modeling was done to check space and mounting requirement in the layout and used for volume calculations. FE analysis was performed to check structural stability. Emphasis given on Interchange-ability to cater the new fuel tanks in place of old as spares requirement. The fuel tank has developed with Alumina steel material.

Research on Design Development and Modification of a Steel Piston in a Heavy-Duty Diesel Engine

The thermal and mechanical loads of the engine rise dramatically with the increase in engine power density, which places higher demands on the design of the piston. In this paper, the design development of a steel piston for a marine diesel engine belonging to 190 series heavy-duty diesel engines was studied. The design methods including material selection and structural design were used to finished the preliminary design. In the meanwhile, the design philosophies of the aluminum alloy piston and composite piston for the 190 series diesel engines were used for reference in the design process. The designed steel piston was tested in the engine durability bench test and simulated for reliability. The results showed that the failure of the steel piston occurred at the same position in both the test and the simulation. The cause of cracking in the steel piston was analyzed, and the insufficient strength of the local structure led to high-cycle fatigue failure.

Effect of Normalizing Heat Treatment on Material and Mechanical Properties of High Strength Steel Tube for Lift axle of Commercial Vehicles

Lift axles of heavy commercial vehicles are deployed to handle increased payload. These axles of Commercial vehicles are made of low alloy carbon steel materials. Lift axles are designed in hollow condition for weight reduction opportunity. Two types of tube materials are used for the manufacturing of lift axles. These are either Cold Drawn Seamless (CDS) tubes or Hot Finished Seamless (HFS) tube material. The vanadium micro-alloyed steel grade, 20MnV6 is an excellent choice for the manufacturing of lift axles. The 20MnV6 has favorable mechanical properties for lift axles and also offers good weldability. However, lift axles made of 20MnV6 when manufactured in hot-finished condition, shows significant scatter in terms of durability performance. This requires further heat treatment of 20MnV6 to be deployed for reducing the scatter in the material properties to reduce scatter in durability performance and thus increasing the reliability of the lift axles.

In a current competitive automotive market, weight and cost optimization is the need of an hour. Therefore it is important to explore use of alternative material which has less weight, low manufacturing cost and better strength. This paper presents methodology to achieve cost & weight reduction through use of Austempered Ductile Iron (ADI) instead of alloy forging. ADI casting has lower density, physical properties at par with alloy forgings and lower manufacturing cost. Pivot arm is the one of the critical component of twin axle steering system which transfers the hydraulic torque from steering gearbox to second forward axle via linkage system. In order to design lightweight pivot arm, existing chromium alloy steel material is replaced with the Austempered ductile iron (ADI). Pivot arm is designed and validated digitally as well as bench test and results are found to be meeting cost and weight targets.

Engine mounts are an integral part of the vehicle that helps in reducing the vibrations generated from the engine. Engine mounts require a simple yet complicated amalgamation of two very different materials, steel and rubber. Proper adhesion between the two is required to prevent any part failure. Therefore, it becomes important that a comprehensive study is done to understand the mating phenomenon of both. A good linking between rubber and metal substrate is governed by surface pretreatment. Various methodologies such as mechanical and chemical are adopted for the same. This paper aims to present a comparative study as to which surface pretreatment has an edge over other techniques in terms of separation force required to break the bonding between the two parts. The study also presents a cost comparison between the techniques so that the best possible technique can be put to use in the commercial vehicle industry.

Projects of bus body structures must be developed taking into consideration the dynamic loads that this type of vehicle is subjected to. Experimental and numerical methods can be used to evaluate fatigue life in order to determine the durability of these vehicles. Bus structures are basically constructed using welded thin walled profiles that are often oversized due to the lack of knowledge of several product characteristics such as the conditions of the pavements, deficiency of characterization of welded joints and the quality of the materials used. Allied to this the Brazilian road system counts on several types of roads, presenting roads in good conditions of conservation until roads in precarious conditions with extremely high severity. In addition, vehicle safety standards have been intensifying their requirements.

Design and Analysis of Automotive Steering Sheet Metal Yoke for High Strength and Rigidity Requirement

The increasing demand for light weighting products due to introduction of various standards and norms for controlling CO2 emissions and to meet the customer requirement of low cost with higher strength and rigidity of product in automotive industry, sheet metal manufacturing technique is adopted for automotive steering yoke for light commercial vehicle. Currently forged yokes are used for higher strength requirement, while sheet metal yokes are being used for small tonnage vehicle. The attempt has been made to improve overall strength and rigidity of the yoke produced by sheet metal operation using SAPH 440 steel with 6.5mm thickness for light commercial vehicle segments. The major challenge identified for this development was developing such a high strength and thickness material with consistency of dimension during forming process and meeting the torsional strength requirement of 500 Nm.

Thermal Analysis of Steel and Aluminium Pistons for an HSDI Diesel Engine

Chromium-molybdenum alloy steel pistons, which have been used in commercial vehicle applications for some time, have more recently been proposed as a means of improving thermal efficiency in light-duty applications. This work reports a comparison of the effects of geometrically similar aluminium and steel pistons on the combustion characteristics and energy flows on a single cylinder high-speed direct injection diesel research engine tested at two speed / load conditions (1500 rpm / 6.9 bar nIMEP and 2000 rpm/25.8 bar nIMEP) both with and without EGR. The results indicate that changing to an alloy steel piston can provide a significant benefit in brake thermal efficiency at part-load and a reduced (but non-negligible) benefit at the high-load condition and also a reduction in fuel consumption. These benefits were attributed primarily to a reduction in friction losses.

SARDOU SAS has invented in 1992 composite “C” springs (patented in 1993), these springs where offering a high energy density of 1350 joules per kilogram (compared to 300 for steel springs). This huge energy density means a potential 78% weight savings! But in the last century, weight saving was less important and platform managers were reluctant to use anything other than coil springs. So, in 2002, in order to comply with their wishes, SARDOU SAS invented composite coils springs. Easy to fit in standard suspensions, Composite coils springs are the optimum choice for McPherson-strut suspensions. As weight saving is now mandatory, composite springs, are the best choice for automotive suspensions, offering a 50% weight saving compared to steel. A Joint Venture, between SARDOU and SOGEFI Suspensions SA called S.ARA, was created in 2008 in order to mass produce composite coils springs; the official Start Of Production happen in 2014 for AUDI.

Wheel Durability and Life Improvement - Valve Hole Position Optimization in Commercial Vehicle Wheel Using Segmental Loading Conditions

In Automotive, Steel wheels are exponentially replaced by Aluminum wheels because of its feather light, agile performance and better acceleration. One such widely used size is 11.75 x 22.5 wheels for trucks and trailer segment. During the design stage of 11.75 x 22.5 wheel, the valve hole was placed away from the stress concentration zone to reduce the stress on the holes and also the design was validated through all conventional wheel rim testing methodologies (Like CFT, RFT and Bi-axial) and the wheel passed all the test requirements. During the field trials, failures were observed on the valve holes, despite of this hole was away from stress concentration region. Understood from the field trials that, the regular testing was not able to simulate the real field conditions for this particular size and changed the boundary condition in our FEA to simulate the actual conditions. After changing the boundary conditions, we could able to observe more stress in valve hole.

The City Lightweight and Innovative Cab (CLIC) project was a scientific collaboration gathering public and private organizations. The aim was to propose an innovative lighten truck cab, where a high strength steel was used. As long as it could affect directly the acoustic environment of the cab, it was necessary to be able to simulate the vibroacoustic behavior of the truck cab in the mid frequency range. The dissipative treatments used for noise and vibration control such as viscoelastic patches and acoustic absorbing materials must then be taken into account in the problem. A process based on the SmEdA (Statistical modal Energy distribution Analysis) method was developed and is presented in this paper. SmEdA allows us substructuring the global problem, to study the interaction between the floor and the interior cavity.

A New Piston Insulation Concept for Heavy-Duty Diesel Engines to Reduce Heat Loss from the Wall

To reduce heat transfer between hot gas and cavity wall, thin Zirconia (ZrO2) layer (0.5mm) on the cavity surface of a forged steel piston was firstly formed by thermal spray coating aiming higher surface temperature swing precisely synchronized with flame temperature near the wall resulting in the reduction of temperature difference. However, no apparent difference in the heat loss was analyzed. To find out the reason why the heat loss was not so improved, direct observation of flame impingement to the cavity wall was carried out with the top view visualization technique, for which one of the exhaust valves was modified to a sapphire window. Local flame behavior very close to the wall was compared by macrophotography. Numerical analysis by utilizing a three-dimensional simulation was also carried out to investigate the effect of several parameters on the heat transfer coefficient.

Cyclic Material Behavior of High-Strength Steels Used in the Fatigue Assessment of Welded Crane Structures with a Special Focus on Transient Material Effects

The cyclic material behavior is investigated, by strain-controlled testing, of 8 mm thick sheet metal specimens and butt joints, manufactured by manual gas metal arc welding (GMAW). The materials used in this investigation are the high-strength structural steels S960QL, S960M and S1100QL. Trilinear strain-life curves and cyclic stress-strain curves have been derived for the base material and the as-welded state of each steel grade. Due to the cyclic softening in combination with a high load level at the initial load cycle, the cyclic stress-strain curve cannot be applied directly for a fatigue assessment of welded structures. Therefore, the transient effects have been analyzed in order to describe the time-variant material behavior in a more detailed manner. This should be the basis for the enhancement of the fatigue life estimation.

Heat Loss Analysis of a Steel Piston and a YSZ Coated Piston in a Heavy-Duty Diesel Engine Using Phosphor Thermometry Measurements

Diesel engine manufacturers strive towards further efficiency improvements. Thus, reducing in-cylinder heat losses is becoming increasingly important. Understanding how location, thermal insulation, and engine operating conditions affect the heat transfer to the combustion chamber walls is fundamental for the future reduction of in-cylinder heat losses. This study investigates the effect of a 1mm-thick plasma-sprayed yttria-stabilized zirconia (YSZ) coating on a piston. Such a coated piston and a similar steel piston are compared to each other based on experimental data for the heat release, the heat transfer rate to the oil in the piston cooling gallery, the local instantaneous surface temperature, and the local instantaneous surface heat flux. The surface temperature was measured for different crank angle positions using phosphor thermometry.
