Thermal Management System for Battery Electric Heavy-Duty Trucks

On the path to decarbonizing road transport, electric commercial vehicles will play a significant role. The first applications were directed to the smaller trucks for distribution traffic with relatively moderate driving and range requirements, but meanwhile, the first generation of a complete portfolio of truck sizes is developed and available on the market. In these early applications, many compromises were accepted to overcome component availability, but meanwhile, the supply chain can address the specific needs of electric trucks. With that, the optimization towards higher usability and lower costs can be moved to the next level. Especially for long-haul trucks, efficiency is a driving factor for the total costs of ownership. Besides the propulsion system, all other systems must be optimized for higher efficiency. This includes thermal management since the thermal management components consume energy and have a direct impact on the driving range.

In view of BS-VI emission norms implementation in Commercial Vehicle (CV) application, the emissions are not only confirmed in standard condition but also in non-standard condition including different combinations of ambient temperature and pressure especially for checking the emission in WNTE cycle. However, achieving the emissions in different environmental conditions require physical emission calibration to be performed in those conditions. Hence, engine must be calibrated in climatic test chambers to ensure emission in different climatic conditions leading to multifold increase in the calibration effort. With addition of BS-VI emission regulation, After Treatment System (ATS) is a mandatory requirement to reduce the tail pipe emissions. Efficient functioning of ATS requires enough heating to convert the engine out emissions. Vehicle level Real Drive Emission (RDE) measurement without Conformity Factor (CF) limitation are added as an important legislative requirement.

The major objective of this paper is to develop thermal management strategy targeting optimum performance of Selective Catalytic Reduction (SCR) catalyst in a Medium Duty Diesel Engine performing in BS6 emission cycles. In the current scenario, the Emissions Norms are becoming more stringent and with the introduction of Real Drive Emission Test (RDE) and WHTC test comprising of both cold and hot phase, there is a need to develop techniques and strategies which are quick to respond in real time to cope with emission limit especially NOx. SCR seems to be suitable solution in reducing NOx in real time. However, there are limitations to SCR operating conditions, the major being the dosing release conditions which defines the gas temperature at which DEF (Diesel Exhaust Fluid) can be injected as DEF injection at lower gas temperatures than dosing release will lead to Urea deposit formation and will significantly hamper the SCR performance.

Legislative challenges, changing customer needs and the opportunities opened-up by electrification are the major driving forces in today’s automotive industry. Fuel cell vehicles offer the potential for CO2 emission free mobility, especially attractive for heavy duty long-haul range application. The development of key components of fuel cell powered vehicles, namely the fuel cell stack itself as well as the related hydrogen/air supply and thermal management sub-systems, goes hand in hand with various challenges regarding performance, lifetime and safety. The proper layout and sizing of the stack and the related fuel and air supply system components, as well as the suitable dimensioning of the cooling system, are decisive for the overall system efficiency and achievable lifetime.

ePNC Diffusion-Charging Based Particle Number Counting Technology as Alternative to Condensation Particle Counting Based Methods

Particle Number (PN) measurement testing has for long been conducted by using Condensation Particle Counter (CPC) based technology. While accurate at low concentrations, CPC has nevertheless several drawbacks for in-field use, such as the use of a working fluid, the need for dilution, the delicate optical components and the sensitivity to contamination. Diffusion Charging (DC) based particle counting technologies have often been disregarded as a valid alternative to CPC based methods due to their intrinsic particle size dependent counting efficiency and lower sensitivity. However, Dekati’s novel ePNC PN technology has brought DC technology to the next level.

Characterizing a Real-Driving Brake Emissions Sampling System on a Laboratory Test Bed

Brake wear emissions gained significant relevance with the upcoming Euro7 type approval within the European Union for brake emission measurement on the test bed. While the controlled brake test bed approach provides consistent results, real-driving emission (RDE) measurements are needed to better understand actual emission behavior due to varying vehicle and environmental conditions. The EU has already announced its interest in RDE testing. Here we present the results of an RDE brake wear sampling system with minimal thermal impact, where particles are only sampled from one side of the brake disc, characterized on a laboratory sampling system. The investigations aim to validate symmetric particle release and to confirm that doubling the measured RDE results effectively represents the reference emissions on the test bed.

Electrofuel Concept of Diesel and Oxygenate Fuels Reduces Engine-Out Emissions

Electrofuels produced from renewable hydrogen (H2) and captured carbon dioxide (CO2) can be sustainable and carbon-neutral. Paraffinic electrodiesel (e-diesel) can be produced via Fischer-Tropsch synthesis with fuel properties resembling hydrotreated vegetable oils. Electrofuels can be also oxygenated compounds, such as oxymethylene dimethyl ethers (OMEn), having different chain lengths. We studied emissions using paraffinic diesel mimicking e-diesel and its blend with 10% of OME3-5, which has diesel-type fuel properties, in comparison with normal EN590 diesel fuel. An intensive measurement campaign was performed with a modern diesel engine without exhaust aftertreatment to study the effect of fuel on the engine-out emissions. Measurements with the RMC-C1 cycle included detailed characterization of gaseous, particle and polyaromatic hydrocarbon (PAH) emissions having adverse effects on health and the environment.

Fresh and Aged Organic Aerosol Emissions from Renewable Diesel-Like Fuels HVO and RME in a Heavy-Duty Compression Ignition Engine

A modern diesel engine is a reliable and efficient mean of producing power. A way to reduce harmful exhaust and greenhouse gas (GHG) emissions and secure the sources of energy is to develop technology for an efficient diesel engine operation independent of fossil fuels. Renewable diesel fuels are compatible with diesel engines without any major modifications. Rapeseed oil methyl esters (RME) and other fatty acid methyl esters (FAME) are commonly used in low level blends with diesel. Lately, hydrotreated vegetable oil (HVO) produced from vegetable oil and waste fat has found its way into the automotive market, being approved for use in diesel engines by several leading vehicle manufacturers, either in its pure form or in a mixture with the fossil diesel to improve the overall environmental footprint. There is a lack of data on how renewable fuels change the semi-volatile organic fraction of exhaust emissions.

AVL has developed a unique simulation approach in which the multi-physical behavior of the single cell in thermal runaway is modelled and applied to module, pack or vehicle level. In addition and beside this cell behavior, various more physical phenomena during thermal propagation on pack level are considered and predicted by the simulation method: component melting, ignition and flammibilty of venting gas and HV failures.

Design of a Laboratory Sampling System for Brake Wear Particle Measurements

Brake wear is one of the dominant sources of traffic-related particulate matter emissions and is associated with various adverse environmental and health hazards. To address this issue, the UNECE mandated the Particle Measurement Program to develop a harmonized methodology for sampling and measuring brake wear particles with a full-flow sampling tunnel on a brake dynamometer. Here we present the design of a novel, fully PMP compliant sampling tunnel. The dimensions and general layout of the tunnel are based on minimization of super-micron particle losses and consideration of space limitations in brake-dynamometer setups as well as the need for efficient utilization of the test facilities (reduced testing times). Numerical calculations suggested that the critical section of the system is the sampling train from the sample probes to the instrumentation inlet/filter holder.

Measuring Brake Wear Particles with a Real-Driving Emissions Sampling System on a Brake Dynamometer

Brake wear particles are recognized as one of the dominant sources of road transport particulate matter emissions and are linked to adverse health effects and environmental impact. The UNECE mandated the Particle Measurement Program to address this issue, by developing a harmonized sampling and measurement methodology for the investigation of brake wear particles on a brake dynamometer (dyno). However, although the brake dyno approach with tightly controlled test conditions offers good reproducibility, a multitude of changing vehicle and surrounding conditions make real-driving emissions measurement a highly relevant task. Here we show two different prototypes for on-road particle measurement with minimal impact of the measurement setup on the emission behavior, tested on a brake dyno.

End-Correction in Open Ducts: An Experimental Study

This paper presents the results of an investigation on the influence of a duct’s geometry and shape on its acoustic length, which differs from its physical length by a factor referred to as end-correction. In addition to traditional parameters such as length and diameter, the author has investigated the effect of additional geometry features which are less commonly addressed in the technical literature, such as a diameter contraction or a bent section along the duct. The relative microphone position with respect to the pipe orifice and to the ground surface of the measurement environment has been investigated, showing negligible impact on the measurement results. The sound wave propagation within a pipe featuring a diameter contraction has then been analysed, showing the relationship between the pipe contraction shape and location and the pipe acoustic length.

Reduction of Testing Time of PTCE/HTOE Tests Based on Real Road Load Profiles

HTOE (High Temperature Operation Endurance) and PTCE (Power Thermal Cycle Endurance) tests are typically performed according automotive group standards, such as LV 124 [1], VW80000 [2], FCA CS.00056 [3] or PSA B21 7130 [4]. The LV 124-2 group standard, composed by representatives of automobile manufacturers like Audi AG, BMW AG, Volkswagen AG and Porsche AG describes a wide range of environmental tests and their requirements. In addition, calculation parameters and a method are given in the standard. These group standard tests are often attributed to IEC 60068-2-2 [5] for HTOE and IEC 60068-2-14 [6] for PTCE. As both of these tests are typically of long duration, fundamentally linked to reliability (therefore requiring a statistically significant number of samples) and of considerable importance to power electronic, they are worthy of additional scrutiny for automotive developers as most automotive development moves towards electrification.

Estimation of Diesel Soot Particles in Exhaust Gas Emission and Its Accumulation in Diesel Particulate Filter Using Graphical Calculation Model

To avoid frequent regeneration intervals leading to expeditious ageing of the catalyst and substantial fuel penalty for the owner, it is always desired to estimate the soot coming from diesel exhaust emission, the soot accumulated and burnt in the Diesel Particulate Filter (DPF). Certain applications and vehicle duty cycles cannot make use of the differential pressure sensor for estimating the soot loading in the DPF because of the limitations of the sensor tolerance and measurement accuracy. The physical soot model is always active and hence a precise and more accurate model is preferred to calibrate & optimize the regeneration interval. This paper presents the approach to estimate the engine-out soot and the accumulated soot in the DPF using a graphical calculation tool (AVL Concerto CalcGraf™).

Current developments in automotive industry such as hybrid powertrains and the continuously increasing demands on emission control systems, are pushing complexity still further. Validation of such systems lead to a huge amount of test cases and hence extreme testing efforts on the road. At the same time the pressure to reduce costs and minimize development time is creating challenging boundaries on development teams. Therefore, it is of utmost importance to utilize testing and validation prototypes in the most efficient way. It is necessary to apply high levels of instrumentation and collect as much data as possible. And a streamlined data pipeline allows the fleet managers to get new insights from the raw data and control the validation vehicles as well as the development team in the most efficient way. In this paper we will demonstrate a data-driven approach for validation testing.

Active Limitation of Tire Wear and Emissions for Electrified Vehicles

Eliminating toxic exhaust emissions, amongst them particulate matter (PM), is one of the driving factors behind the increasing use of electrified vehicles. However, it is frequently overseen that PM arise not only from combustion, but from non-exhaust traffic related causes as well; in particular from the vehicle brakes, tires and the road surface. Furthermore, as electrified vehicles weigh more and typically exhibit higher torques at low speeds, their non-exhaust emissions tend to be higher than for comparable conventional vehicles, especially those generated by tires. Fortunately, tire related emissions are directly related to tire wear, so that limiting tire wear can reduce these emissions as well. This can be accomplished by intelligently modulating the vehicle torque profile in real time, to limit the operation in conditions of higher tire wear.

Automated Outlier Detection in Multidimensional Driveability Data Using AVL-DRIVE

With the increased number of variants, the preservation of a brand-specific vehicle DNA becomes more and more important. Paired with growing customer expectations, brand DNA can be a crucial point in the decision-making process of buying a new vehicle. Whereas the customer will assess the DNA subjectively during driving by evaluating the vehicle drive quality (“driveability”), most manufacturers are not merely relying on subjective evaluations by having test drivers perform maneuvers with prototype vehicles. Nowadays, the assessment is performed objectively during the vehicle development process. As a supporting measure, the Anstalt für Verbrennungskraftmaschinen List (AVL) has made the objective assessment tool AVL-DRIVE commercially available. Up to now, the AVL-DRIVE ratings had to be manually analyzed and checked for outliers. Low ratings and high deviations to a priori specified target values are a good starting point for the search of outliers.

Comparison of Particulate Matter and Number Emissions from a Floating and a Fixed Caliper Brake System of the Same Lining Formulation

The particulate emissions of two brake systems were characterized in a dilution tunnel optimized for PM10 measurements. The larger of them employed a fixed caliper (FXC) and the smaller one a floating caliper (FLC). Both used ECE brake pads of the same lining formulation. Measured properties included gravimetric PM2.5 and PM10, Particle Number (PN) concentrations of both untreated and thermally treated (according to exhaust PN regulation) particles using Condensation Particle Counters (CPCs) having 23 and 10 nm cut-off sizes, and an Optical Particle Sizer (OPS). The brakes were tested over a section (trip-10) novel test cycle developed from the database of the Worldwide harmonized Light-Duty vehicles Test Procedure (WLTP). A series of trip-10 tests were performed starting from unconditioned pads, to characterize the evolution of emissions until their stabilization. Selected tests were also performed over a short version of the Los Angeles City Cycle.

Characterization of Physical and Chemical Properties of Particulate Emissions of a Modern Diesel-Powered Tractor under Real Driving Conditions

In this study, tailpipe-sampling was used to sample the exhaust aerosol of a Stage IV tractor equipped with Diesel Oxidation Catalyst (DOC) and Selective Catalytic Reduction (SCR) aftertreatment systems. The particle emissions were characterized in terms of number concentration (particle size of > 2.5 nm), mass concentration (particle size of 6-612 nm) BC mass concentration and chemical composition (particle size of > 30 nm). The measurements were conducted on-road by setting a mobile laboratory on a trailer and pulling it with the tractor. In addition to driving, heavy-lift work cycles were tested, where separate lifts of a 1000 kg weight were conducted with the front fork of the tractor with two minutes of idling between consecutive lifts. Both a Porous Tube Diluter (PTD) with ambient temperature dilution air as well as an ejector diluter with hot dilution air were used to sample the exhaust aerosol.

Measuring Automotive Exhaust Particles Down to 10 nm

The latest generation of internal combustion engines may emit significant levels of sub-23 nm particles. The main objective of the Horizon 2020 “DownToTen” project was to develop a robust methodology and provide policy recommendations towards the particle number (PN) emissions measurements in the sub-23 nm region. In order to achieve this target, a new portable exhaust particle sampling system (PEPS) was developed, being capable of measuring exhaust particles down to at least 10 nm under real-world conditions. The main design target was to build a system that is compatible with current PMP requirements and is characterized by minimized losses in the sub-23 nm region, high robustness against artefacts and high flexibility in terms of different PN modes investigation, i.e. non-volatile, volatile and secondary particles.
