Analyzing the Expense: Cost Modeling for State-of-the-Art Electric Vehicle Battery Packs

The Battery Performance and Cost Model (BatPaC), developed by Argonne National Laboratory, is a versatile tool designed for lithium-ion battery (LIB) pack engineering. It accommodates user-defined specifications, generating detailed bill-of-materials calculations and insights into cell dimensions and pack characteristics. Pre-loaded with default data sets, BatPaC aids in estimating production costs for battery packs produced at scale (5 to 50 GWh annually). Acknowledging inherent uncertainties in parameters, the tool remains accessible and valuable for designers and engineers. BatPaC plays a crucial role in National Highway Transportation Traffic Safety Administration (NHTSA) regulatory assessments, providing estimated battery pack manufacturing costs and weight metrics for electric vehicles. Integrated with Argonne's Autonomie simulations, BatPaC streamlines large-scale processes, replacing traditional models with lookup tables.

Energy Savings Impact of Eco-Driving Control Based on Powertrain Characteristics in Connected and Automated Vehicles: On-Track Demonstrations

This research investigates the energy savings achieved through eco-driving controls in connected and automated vehicles (CAVs), with a specific focus on the influence of powertrain characteristics. Eco-driving strategies have emerged as a promising approach to enhance efficiency and reduce environmental impact in CAVs. However, uncertainty remains about how the optimal strategy developed for a specific CAV applies to CAVs with different powertrain technologies, particularly concerning energy aspects. To address this gap, on-track demonstrations were conducted using a Chrysler Pacifica CAV equipped with an internal combustion engine (ICE), advanced sensors, and vehicle-to-infrastructure (V2I) communication systems, compared with another CAV, a previously studied Chevrolet Bolt electric vehicle (EV) equipped with an electric motor and battery.

On-Track Demonstration of Automated Eco-Driving Control for an Electric Vehicle

This paper presents the energy savings of an automated driving control applied to an electric vehicle based on the on-track testing results. The control is a universal speed planner that analytically solves the eco-driving optimal control problem, within a receding horizon framework and coupled with trajectory tracking lower-level controls. The automated eco-driving control can take advantage of signal phase and timing (SPaT) provided by approaching traffic lights via vehicle-to-infrastructure (V2I) communications. At each time step, the controller calculates the accelerator and brake pedal position (APP/BPP) based on the current state of the vehicle and the current and future information about the surrounding environment (e.g., speed limits, traffic light phase).

Vehicle-In-The-Loop Workflow for the Evaluation of Energy-Efficient Automated Driving Controls in Real Vehicles

This paper introduces a new systematic workflow for the rapid evaluation of energy-efficient automated driving controls in real vehicles in controlled laboratory conditions. This vehicle-in-the-loop (VIL) workflow, largely standardized and automated, is reusable and customizable, saves time and minimizes costly dynamometer time. In the first case study run with the VIL workflow, an automated car driven by an energy-efficient driving control previously developed at Argonne used up to 22 % less energy than a conventional control. In a VIL experiment, the real vehicle, positioned on a chassis dynamometer, has a digital twin that drives in a virtual world that replicates real-life situations, such as approaching a traffic signal or following other vehicles.

Design of a Rule-Based Controller and Parameter Optimization Using a Genetic Algorithm for a Dual-Motor Heavy-Duty Battery Electric Vehicle

This paper describes a configuration and controller, designed using Autonomie,1 for dual-motor battery electric vehicle (BEV) heavy-duty trucks. Based on the literature and current market research, this model was designed with two electric motors, one on the front axle and the other on the rear axle. A rule-based control algorithm was designed for the new dual-motor BEV, based on the model, and the control parameters were optimized by using a genetic algorithm (GA). The model was simulated in diverse driving cycles and gradeability tests. The results show both a good following of the desired cycle and achievement of truck gradeability performance requirements. The simulation results were compared with those of a single-motor BEV and showed reduced energy consumption with the high-efficiency operation of the two motors.

Bulk Spray and Individual Plume Characterization of LPG and Iso-Octane Sprays at Engine-Like Conditions

This study presents experimental and numerical examination of directly injected (DI) propane and iso-octane, surrogates for liquified petroleum gas (LPG) and gasoline, respectively, at various engine like conditions with the overall objective to establish the baseline with regards to fuel delivery required for future high efficiency DI-LPG fueled heavy-duty engines. Sprays for both iso-octane and propane were characterized and the results from the optical diagnostic techniques including high-speed Schlieren and planar Mie scattering imaging were applied to differentiate the liquid-phase regions and the bulk spray phenomenon from single plume behaviors. The experimental results, coupled with high-fidelity internal nozzle-flow simulations were then used to define best practices in CFD Lagrangian spray models.

Medium- and Heavy-Duty Value of Technology Improvement

Improvements in vehicle technology impact the purchase price of a vehicle and its operating cost. In this study, the monetary benefit of a technology improvement includes the potential reduction in vehicle price from using cheaper or smaller components, as well as the discounted value of the fuel cost savings. As technology progresses over time, the value and benefit of improving technology varies as well. In this study, the value of improving a few selected technologies (battery energy density, electric drive efficiency, tire rolling resistance, aerodynamics, light weighting) is studied and the value of the associated cost saving is quantified. The change in saving as a function of time, powertrain selection and vehicle type is also quantified. For example, a 10% reduction in aerodynamic losses is worth $24,222 today but only $8,810 in 2030 in an electric long haul truck. The decrease in value is primarily due to expected battery cost reduction over time.

Microsimulation-Based Evaluation of an Eco-Approach Strategy for Automated Vehicles Using Vehicle-in-the-Loop

Connected and automated technologies poised to change the way vehicles operate are starting to enter the mainstream market. Methods to accurately evaluate these technologies, in particular for their impact on safety and energy, are complex due to the influence of static and environmental factors, such as road environment and traffic scenarios. Therefore, it is important to develop modeling and testing frameworks that can support the development of complex vehicle functionalities in a realistic environment. Microscopic traffic simulations have been increasingly used to assess the performance of connected and automated vehicle technologies in traffic networks. In this paper, we propose and apply an evaluation method based on a combination of microscopic traffic simulation (AIMSUN) and a chassis dynamometer-based vehicle-in-the-loop environment, developed at Argonne National Laboratory.

Opportunities for Medium and Heavy Duty Vehicle Fuel Economy Improvements through Hybridization

The objective of this study was to evaluate the fuel saving potential of various hybrid powertrain architectures for medium and heavy duty vehicles. The relative benefit of each powertrain was analyzed, and the observed fuel savings was explained in terms of operational efficiency gains, regenerative braking benefits from powertrain electrification and differences in vehicle curb weight. Vehicles designed for various purposes, namely urban delivery, utility, transit, refuse, drayage, regional and long haul were included in this work. Fuel consumption was measured in regulatory cycles and various real world representative cycles. A diesel-powered conventional powertrain variant was first developed for each case, based on vehicle technical specifications for each type of truck. Autonomie, a simulation tool developed by Argonne National Laboratory, was used for carrying out the vehicle modeling, sizing and fuel economy evaluation.

Transient Internal Nozzle Flow in Transparent Multi-Hole Diesel Injector

An accurate prediction of internal nozzle flow in fuel injector offers the potential to improve predictions of spray computational fluid dynamics (CFD) in an engine, providing a coupled internal-external calculation or by defining better rate of injection (ROI) profile and spray angle information for Lagrangian parcel computations. Previous research has addressed experiments and computations in transparent nozzles, but less is known about realistic multi-hole diesel injectors compared to single axial-hole fuel injectors. In this study, the transient injector opening and closing is characterized using a transparent multi-hole diesel injector, and compared to that of a single axial hole nozzle (ECN Spray D shape). A real-size five-hole acrylic transparent nozzle was mounted in a high-pressure, constant-flow chamber. Internal nozzle phenomena such as cavitation and gas exchange were visualized by high-speed long-distance microscopy.

Internal Nozzle Flow Simulations of the ECN Spray C Injector under Realistic Operating Conditions

In this study, three-dimensional large eddy simulations were performed to study the internal nozzle flow of the ECN Spray C diesel injector. Realistic nozzle geometry, full needle motion, and internal flow imaging data obtained from X-ray measurements were employed to initialize and validate the CFD model. The influence of injection pressure and fuel properties were investigated, and the effect of mesh size was discussed. The results agreed well with the experimental data of mass flow rate and correctly captured the flow structures inside the orifice. Simulations showed that the pressure drop near the sharp orifice inlet triggered flow separation, resulting in the ingestion of ambient gas into the orifice via a phenomenon known as hydraulic flip. At higher injection pressure, the pressure drop was more significant as the liquid momentum increased and the stream inertia was less prone to change its direction.

Identification and Characterization of Steady Spray Conditions in Convergent, Single-Hole Diesel Injectors

Reduced-order models typically assume that the flow through the injector orifice is quasi-steady. The current study investigates to what extent this assumption is true and what factors may induce large-scale variations. Experimental data were collected from a single-hole metal injector with a smoothly converging hole and from a transparent facsimile. Gas, likely indicating cavitation, was observed in the nozzles. Surface roughness was a potential cause for the cavitation. Computations were employed using two engineering-level Computational Fluid Dynamics (CFD) codes that considered the possibility of cavitation. Neither computational model included these small surface features, and so did not predict internal cavitation. At steady state, it was found that initial conditions were of little consequence, even if they included bubbles within the sac. They however did modify the initial rate of injection by a few microseconds.

On-Track Measurement of Road Load Changes in Two Close-Following Vehicles: Methods and Results

As emerging automated vehicle technology is making advances in safety and reliability, engineers are also exploring improvements in energy efficiency with this new paradigm. Powertrain efficiency receives due attention, but also impactful is finding ways to reduce driving losses in coordinated-driving scenarios. Efforts focused on simulation to quantify road load improvements require a sufficient amount of background validation work to support them. This study uses a practical approach to directly quantify road load changes by testing the coordinated driving of two vehicles on a test track at various speeds (64, 88, 113 km/h) and vehicle time gaps (0.3 to 1.3 s). Axle torque sensors were used to directly measure the load required to maintain steady-state speeds while following a lead vehicle at various gap distances.

Analysis and Model Validation of the Toyota Prius Prime

The Toyota Prius Prime is a new generation of Toyota Prius plug-in hybrid electric vehicle, the electric drive range of which is 25 miles. This version is improved from the previous version by the addition of a one-way clutch between the engine and the planetary gear-set, which enables the generator to add electric propulsive force. The vehicle was analyzed, developed and validated based on test data from Argonne National Laboratory’s Advanced Powertrain Research Facility, where chassis dynamometer set temperature can be controlled in a thermal chamber. First, we analyzed and developed components such as engine, battery, motors, wheels and chassis, including thermal aspects based on test data. By developing models considering thermal aspects, it is possible to simulate the vehicle driving not only in normal temperatures but also in hot, cold, or warmed-up conditions.

Durability Study of a High Pressure Common Rail Fuel Injection System Using Lubricity Additive Dosed Gasoline-Like Fuel - Additional Cycle Runtime and Teardown Analysis

This study is a continuation of previous work assessing the robustness of a Cummins XPI common rail injection system operating with gasoline-like fuel. All the hardware from the original study was retained except for the high pressure pump head and check valves which were replaced due to cavitation damage. An additional 400 hour NATO cycle was run on the refurbished fuel system to achieve a total exposure time of 800 hours and detect any other significant failure modes. As in the initial investigation, fuel system parameters including pressures, temperatures and flow rates were logged on a test bench to monitor performance over time. Fuel and lubricant samples were taken every 50 hours to assess fuel consistency, metallic wear, and interaction between fuel and oil. High fidelity driving torque and flow measurements were made to compare overall system performance when operating with both diesel and light distillate fuel.

Evaluation of Shot-to-Shot In-Nozzle Flow Variations in a Heavy-Duty Diesel Injector Using Real Nozzle Geometry

Cyclic variability in internal combustion engines (ICEs) arises from multiple concurrent sources, many of which remain to be fully understood and controlled. This variability can, in turn, affect the behavior of the engine resulting in undesirable deviations from the expected operating conditions and performance. Shot-to-shot variation during the fuel injection process is strongly suspected of being a source of cyclic variability. This study focuses on the shot-to-shot variability of injector needle motion and its influence on the internal nozzle flow behavior using diesel fuel. High-speed x-ray imaging techniques have been used to extract high-resolution injector geometry images of the sac, orifices, and needle tip that allowed the true dynamics of the needle motion to emerge. These measurements showed high repeatability in the needle lift profile across multiple injection events, while the needle radial displacement was characterized by a much higher degree of randomness.

Experimental and Computational Investigation of Subcritical Near-Nozzle Spray Structure and Primary Atomization in the Engine Combustion Network Spray D

In order to improve understanding of the primary atomization process for diesel-like sprays, a collaborative experimental and computational study was focused on the near-nozzle spray structure for the Engine Combustion Network (ECN) Spray D single-hole injector. These results were presented at the 5th Workshop of the ECN in Detroit, Michigan. Application of x-ray diagnostics to the Spray D standard cold condition enabled quantification of distributions of mass, phase interfacial area, and droplet size in the near-nozzle region from 0.1 to 14 mm from the nozzle exit. Using these data, several modeling frameworks, from Lagrangian-Eulerian to Eulerian-Eulerian and from Reynolds-Averaged Navier-Stokes (RANS) to Direct Numerical Simulation (DNS), were assessed in their ability to capture and explain experimentally observed spray details. Due to its computational efficiency, the Lagrangian-Eulerian approach was able to provide spray predictions across a broad range of conditions.

Modeling the Dynamic Coupling of Internal Nozzle Flow and Spray Formation for Gasoline Direct Injection Applications

A numerical study has been carried out to assess the effects of needle movement and internal nozzle flow on spray formation for a multi-hole Gasoline Direct Injection system. The coupling of nozzle flow and spray formation is dynamic in nature and simulations with pragmatic choice of spatial and temporal resolutions are needed to analyze the sprays in a GDI system. The dynamic coupling of nozzle flow and spray formation will be performed using an Eulerian-Lagrangian Spray Atomization (ELSA) approach. In this approach, the liquid fuel will remain in the Eulerian framework while exiting the nozzle, while, depending on local instantaneous liquid concentration in a given cell and amount of liquid in the neighboring cells, part of the liquid mass will be transferred to the Lagrangian framework in the form of Lagrangian parcels.

Investigating Steady-State Road Load Determination Methods for Electrified Vehicles and Coordinated Driving (Platooning)

Reductions in vehicle drive losses are as important to improving fuel economy as increases in powertrain efficiencies. In order to measure vehicle fuel economy, chassis dynamometer testing relies on accurate road load determinations. Road load is currently determined (with some exceptions) using established test track coastdown testing procedures. Because new vehicle technologies and usage cases challenge the accuracy and applicability of these procedures, on-road experiments were conducted using axle torque sensors to address the suitability of the test procedures in determining vehicle road loads in specific cases. Whereas coastdown testing can use vehicle deceleration to determine load, steady-state testing can offer advantages in validating road load coefficients for vehicles with no mechanical neutral gear (such as plug-in hybrid and electric vehicles).

A Modeling Framework for Connectivity and Automation Co-simulation

This paper presents a unified modeling environment to simulate vehicle driving and powertrain operations within the context of the surrounding environment, including interactions between vehicles and between vehicles and the road. The goal of this framework is to facilitate the analysis of the energy impacts of vehicle connectivity and automation, as well as the development of eco-driving algorithms. Connectivity and automation indeed provide the potential to use information about the environment and future driving to minimize energy consumption. To achieve this goal, the designers of eco-driving control strategies need to simulate a wide range of driving situations, including the interactions with other vehicles and the infrastructure in a closed-loop fashion.
