Coupled FEM-DEM for Determination of Payload Distribution on Tipper Load Body

Tippers used for transporting blue metal, construction and mining material is designed with different types of load body to suit the material being carried, capacity and its application. These load bodies are constructed with high strength material to withstand forces under various operating conditions. Structural strength verification of load body using FEM is conducted, by modelling forces due to payload as a pressure function on the panels of the load body. The spatial variation of pressure is typically assumed. In discrete element method (DEM) granular payload material such as gravel, wet or dry sand, coal etc., can be modelled by accounting its flow and interaction with structure of load body for prediction of force/pressure distribution. In this paper, coupled FE-DEM is used for determining pressure distribution on loading surfaces of a tipper body structure of a heavy commercial vehicle during loading, unloading and transportation.

Study on Contribution of Bogie Suspension Seating Configurations & V-Rod Forces on Life of Heavy Duty Bogie Rear Axle Casing – Analysis Using Road Simulator

The Heavy Duty live rear axles in commercial vehicle helps to transmit the drive to the rear wheels and also carries vehicle load. The rear axle along with wheel assembly consists of axle casing, differential unit, half shafts, wheel hub, brake drum, brake chamber and wheels. It is one of the major safety critical element in any commercial vehicle. Based on the suspension type, rear axle housing also carries V rod & radius rod mountings & Spring Seat /Wear pad / Rubber Bolster (in case of bogie suspension). This paper abbreviates the contribution of bogie suspension seating configurations & V-rod Forces on life of heavy duty bogie rear axle casing. In-service DRT hot spot observations were reported on heavy duty rear axle on few models with bogie suspension. In order to find the root cause, devising a proper testing and analysis method is of prime importance. An extensive effort was made to device test methodology based on customer application and field visits.

Real Time Simulation of Various Loads and Validation of Radiator CAC Assembly Used in Commercial Vehicle Engines

Due to the emerging technologies and globalization, expectations of the customers on commercial vehicles are getting increased over the period. It is an important duty of an OEM to deliver a perfectly configured product to suit the customer requirements. When it comes to configuration of a vehicle, engine power is one of the key factors which indicate the performance of that vehicle. There is a tough competition between every OEM to increase the engine power for enhancing the overall operational performance. One method to increase power is to improve its volumetric efficiency. This is achieved with help of turbocharger and Charge Air Cooler (CAC). CAC improves volumetric efficiency by increasing intake air-charge density. Any failure on CAC leads to lower the volumetric efficiency and increase in turbocharger loading. This paper deals with the validation of CAC assembly using different test conditions by analyzing potential failure modes against the field issues.

Bogie Wear Pad - A Comparative Study

Bogie-type suspensions for trucks are comprised of two axles and a central spring pack on each side of the truck chassis. Bogie suspensions have a good load distribution between the axles and are used for severe applications in trucks, in off-road conditions thereby subjecting them to extreme stain and load. In today’s competitive market scenario, it of utmost importance to minimize down time in commercial vehicles as it directly corresponds to loss in business which leads to customer dissatisfaction. It is therefore essential to optimize and select the right material for each component in the bogie suspension system. This paper deals with the material selection and testing of one such component - Bogie Wear Pad. The bogie wear pad undergoes sliding friction throughout its lifetime during loading and unloading of bogie suspension. Three different materials are selected and their wear is measured under the same conditions of loading.

Driveline Optimization to Reduce the Noise in 4X4 Heavy Commercial Vehicle

One of the important factors strongly required by customers nowadays is lower noise and vibration in vehicle. In this paper the prime focus is made on the study of effect of driveline angles on the noise and vibration behavior in a 4X4 configuration commercial vehicle. The impact of propeller shaft angles in the transfer of driveline excitations to the transmission and the resulting noise and vibration is studied. An abnormal noise was perceived from transmission and the root cause was investigated for the same. These excitations were high due to the higher driveline angles as this was design requirement to maintain higher ground clearance. A two-stage approach was adopted to modify the effect (transmission) and cause (propeller shaft angle) there by reducing the abnormal noise and vibration perceived in the vehicle.

Modal Model Correlation of Commercial Vehicle Frame

Design decisions based on the virtual simulations leads to reduced number of prototype testing. Demonstrated correlation between the computer simulations and experimental test results is vital for designers to confidently take simulation driven design decisions. For the virtual design evaluation of durability, ride, handling and NVH performance, demonstration of correlation of structural dynamic characteristics is critical. Modal correlation between CAE and physical testing validates the stiffness and mass distribution used in the FE model by correlating mode shape and mode frequency in the desired frequency range. The objective of this study is to arrive at a method for establishing modal correlation between CAE and experimental test for a bare frame and thereby enabling evaluation of design iterations in virtual environment to achieve modal targets.

ODS analysis is a method which is used to visualise the vibration pattern of a vehicle when influenced by known external operating forces. ODS provide very useful information for understanding and evaluating the behavior of the vehicle. This paper discusses about the experiments carried out in vehicle. It details the process of data collection at varying frequency input, understanding the modes at various frequencies, identifying the resonant frequency of various components, understanding the comparison between road inputs and resonance frequencies and the transfer of vibration (Transmissibility) from one component to another.

Field Failure Simulation of a Non-reactive Suspension Tie Rod for Heavy Commercial Vehicle Using a Road Simulator

The suspension system in a vehicle isolates the frame and body from road shocks and vibrations which would otherwise be transferred to the passengers and goods. Heavier goods vehicles use tandem axles at the rear for load carrying. Both the axles should be inter-connected to eliminate overloading of any one axle when this goes over a bump or a ditch. One of the inter-connecting mechanism used is leaf spring with tie rod, bell crank & linkages, when the first rear axle moves over a bump, the linkages equalize the loading on the second rear axle. This paper details about the failure analysis methodology to simulate the tie rod field failure using a six poster road simulator and to identify the root cause of the failure and further corrective actions.

Pass by Noise Reduction on an Intermediate Commercial Vehicle

A major activity of any new vehicle development program, is to meet legal requirements of local markets. Pass by noise (PBN) test is one of the standardized tests and is used to certify new vehicles/variants for their Noise emissions. Certification for noise emissions of commercial vehicles is achieved by measuring external sound levels according to procedures defined by standards such as IS: 3028 for Indian market. Before a physical proto-vehicle is assembled, various systems and subsystems are readily made available by suppliers off the shelf. During final design validation of the vehicle by mule-vehicle testing, PBN target compliance need be assured for all these systems in order to meet overall PBN target. The PBN on an Intermediate commercial vehicle (ICV) migrated to the latest Exhaust emission standard, was the subject of this study. This vehicle emitted PBN greater than accepted threshold.

With a push for urbanization across cities, there is an increased demand for mobility in public transportation especially buses which are provided through state transport undertakings. Hence, the expectations of this class of vehicles will be high in terms of quality and comfort to the passengers. The noise inside the passenger area of the bus becomes an important parameter, which sets apart a bus manufacturer from its competitors. The driveline of the bus is the system responsible for the transfer of power from engine to the wheels. The noise and vibration problems associated with it are detected only in the late stages of the design chain, when all its elements are tested together over a wide range of conditions. Since, calibration of engine and the selection of transmission is freezed in early stages, satisfying power and torque requirements, the only viable option left to address the problem is by optimizing the clutch parameters.

This paper deals with the design and fabrication of the steering column slip endurance test rig. This rig is capable of generating wear on the steering column splines coating which predominantly leads to failure of steering column. The data acquired from Proving Ground (PG) was analyzed and block cycles were generated with help of data analyzing tools.

Study on Correlation of Commercial Vehicle Axle Response with Road Profile for ISO Road Class Categorization and Durability Analysis

Durability analysis is essential for vehicle validation and is carried out with the inputs of different road conditions. The selection of roads for durability analysis is critical and should represent the actual working conditions for the selected vehicle. Generally, the road conditions are subject to change with respect to time. To overcome the above, road profile data is an essential parameter which helps to represent and categorize roads in terms of ISO (International Organization for Standardization) road class. The ISO road classes objectively classify the roads with respect to roughness. This classification holds good by categorizing the signals to the respective road classes rather than different test roads. The road profiles are measured using inertial profiler methodology along with vehicle acceleration and displacement responses, also analyzed and categorized with respect to ISO road class.

An Integrated Test Facility for Suspension Dampers of Commercial Vehicle

In the present scenario, delivering the right product at the right time is very crucial in automotive sector to grab the competitive advantage. In the development stage, validation process devours most of the product development time. This paper focuses on reducing the validation time for damper (shock absorber) variants which is a vital component in commercial vehicle suspension system. New test facility is designed for both performance test and endurance testing of six samples simultaneously. In addition, it provides force trend monitoring during the validation which increases the efficiency of test with an enhanced control system. This new facility is also designed to provide side loading capability for individual dampers in addition to the conventional axial loading. The key parameter during validation is control of damper seal temperature within the range of 70-90°C. A cooling circuit is designed to provide an efficient temperature control by re-circulating cold water.

Optimization of Proving Ground Durability Test Sequence Based on Relative Damage Spectrum

In competitive vehicle market, the product must be designed and validated in shorter time span without compromising the quality. The durability of the vehicle is tested either by on road trials undertaken at the actual customer supplication sites for large time period or in the accelerated rough surfaces called “Proving ground” to validate in shorter time span. Accelerated proving ground durability testing plays a vital role in enabling shorter product development cycles by simulating the road load influences alone from the actual field conditions. It is imperative to simulate the test vehicle at proving ground (PG) testing such that it replicates the same damage that occurs in the field due to road loads. PG validation requires a specific durability test sequence for every segment of commercial vehicles due to different customer usage applications and terrain conditions. This diversity in applications and terrains induce structural damage at different range of frequencies.

Bio-fuels potentially represent a more environmentally friendly alternative to fossil fuels as they produce fewer greenhouse gas emissions when burned. Ethanol is one such bio-fuel alternative to the conventional fossil fuels. Towards the initiative of sustainable transportation using alternative fuels, it is attempted to develop an ethanol powered engine for commercial vehicles and this paper attempts to explain the 1D thermodynamic simulation carried out for predicting the engine performance and combustion characteristics, as a part of the engine development program. Engine simulation is becoming an increasingly important engineering tool for reducing the development cost and time and also helps in carrying out various DOE iterations which are rather difficult to be conducted experimentally in any internal combustion engine development program. AVL Boost software is used for modeling and simulation.

Numerical Simulation and Experimental Validation of an Engine Oil Sump for Improved Noise Characteristics

Powertrain is the major source of noise and vibration in commercial vehicles and has significant contribution on both interior and exterior noise levels. It is vital to reduce the radiated noise from powertrain to meet customer expectations of vehicle comfort and to abide by the legislative noise requirements. Sound intensity mapping technique can identify the critical components of noise radiation from the powertrain. Sound intensity mapping has revealed that oil sump as one of the major contributors for radiated noise from powertrain. Accounting the effect of dynamic coupling of oil on the sump is crucial in predicting its noise radiation performance. Through numerical methods, some amount of work done in predicting the dynamic characteristics of structures filled with fluid. This paper discusses on the capability of numerical approach in predicting the oil sump modal characteristics with fluid-structure interaction and consequent verification with experimental modal test results.

Multi-Axis Simulation Test for Two-Wheeler Carrier Structure of a Commercial Vehicle Using Accelerated Road Load Data

In the present scenario, delivering right product at the right time is very crucial in automotive sector. Today, most of the OEMs have started to produce FBS (Fully Build Solution) such as oil tankers, mining tippers and two-wheeler carriers based on the market requirements. During product development phase, all automotive components undergo stringent validation protocol either in on-road or laboratory which consumes most of the product development time. This project is focused on developing validation methodology for two-wheeler carrier structure (deck) of a commercial vehicle. For this, road load data were acquired in the typical routes of customers at different loading conditions. Roads were classified as either good or bad based on the axle acceleration. To shorten the test duration, actual road load data was compressed using strain based damage editing techniques. The spectrum and transmissibility of acceleration signals at the decks were analyzed to select a deck for validation.
