Development of New 2.0-Liter Plug-in Hybrid System for the Toyota Prius

Reducing vehicle CO2 emissions is an important measure to help address global warming. To reduce CO2 emissions on a global basis, Toyota Motor Corporation is taking a multi-pathway approach that involves the introduction of the optimal powertrains according to the circumstances of each region, including hybrid electric (HEVs) and plug-in hybrid electric vehicles (PHEVs), as well as battery electric vehicles (BEVs). This report describes the development of a new PHEV system for the Toyota Prius. This system features a traction battery pack structure, transaxle, and power control unit (PCU) with boost converter, which were newly developed based on the 2.0-liter HEV system. As a result, the battery capacity was increased by 1.5 times compared to the previous model with almost the same battery pack size. Transmission efficiency was also improved, extending the distance that the Prius can be driven as an EV by 70%.

Inverse Analysis of Road Contact Force and Contact Location Using Machine Learning with Measured Strain Data

To adapt to Battery Electric Vehicle (BEV) integration, the significance of protective designs for battery packs against ground impact caused by road debris is very high, and there is also a keen interest in the feasibility assessment technique using Computer-Aided Engineering (CAE) tools for prototype-free evaluations. However, the challenge lies in obtaining real-world empirical data to verify the accuracy of the predictive CAE model. Collecting real-world data using actual battery pack can be time-consuming, costly, and accurately ascertaining the precise direction, magnitude, and location of the force applied from the road to the battery pack poses a challenging task. Therefore, in this study, we developed a methodology using machine learning, specifically Gaussian process regression (GPR), to perform inverse analysis of the direction, magnitude, and location of vehicle-road contact forces during rough road conditions.

Modelling and Analysis of a Cooperative Adaptive Cruise Control (CACC) Algorithm for Fuel Economy

Connectivity in ground vehicles allows vehicles to share crucial vehicle data, such as vehicle acceleration and speed, with each other. Using sensors such as radars and lidars, on the other hand, the intravehicular distance between a leader vehicle and a host vehicle can be detected. Cooperative Adaptive Cruise Control (CACC) builds upon ground vehicle connectivity and sensor information to form convoys with automated car following. CACC can also be used to improve fuel economy and mobility performance of vehicles in the said convoy. In this paper, a CACC system is presented, where the acceleration of the lead vehicle is used in the calculation of desired vehicle speed. In addition to the smooth car following abilities, the proposed CACC also has the capability to calculate a speed profile for the ego vehicle that is fuel efficient, making it an Ecological CACC (Eco-CACC) model.

Trends in Driver Response to Forward Collision Warning and the Making of an Effective Alerting Strategy

This paper compares the results from three human factors studies conducted in a motion-based simulator in 2008, 2014 and 2023, to highlight the trends in driver's response to Forward Collision Warning (FCW). The studies were motivated by the goal to develop an effective HMI (Human-Machine Interface) strategy that enables the required driver's response to FCW while minimizing the level of annoyance of the feature. All three studies evaluated driver response to a baseline-FCW and no-FCW conditions. Additionally, the 2023 study included two modified FCW chime variants: a softer FCW chime and a fading FCW chime. Sixteen (16) participants, balanced for gender and age, were tested for each group in all iterations of the studies. The participants drove in a high-fidelity simulator with a visual distraction task (number reading). After driving 15 minutes in a nighttime rural highway environment, a surprise forward collision threat arose during the distraction task.

Vehicle Seat Occupancy Detection and Classification Using Capacitive Sensing

Improving passenger safety inside vehicle cabins requires continuously monitoring vehicle seat occupancy statuses. Monitoring a vehicle seat’s occupancy status includes detecting if the seat is occupied and classifying the seat’s occupancy type. This paper introduces an innovative non-intrusive technique that employs capacitive sensing and an occupancy classifier to monitor a vehicle seat’s occupancy status. Capacitive sensing is facilitated by a meticulously constructed capacitance-sensing mat that easily integrates with any vehicle seat. When a passenger or an inanimate object occupies a vehicle seat equipped with the mat, they will induce variations in the mat’s internal capacitances. The variations are, in turn, represented pictorially as grayscale capacitance-sensing images (CSI), which yield the feature vectors the classifier requires to classify the seat’s occupancy type.

Study of Braking Characteristics of New Manual Braking System (1st Report)

The purpose of this study is to propose braking characteristics that are easy for drivers to handle in a system in which braking and driving operations are performed by hand. Genetic algorithm optimization of braking characteristics showed that the best deceleration tracking was achieved by an FG diagram with a logarithmic function shape. In contrast, the slope of the optimal FG diagram tended to decrease as the driver's proportional gain increased.

Side Impact Characteristics in Modern Light Vehicles

Occupant protection in side impacts, in particular for near-side occupants, is a challenge due to the occupant’s close proximity to the impact. Near-side occupants have limited space to ride down the impact. Curtain and side airbags fill the gap between occupant and the side interior. This analysis was conducted to provide insight on the characteristics of side impacts and the relevancy of currently regulated test configurations. For this purpose, 2007-2015 NASS-CDS and 2017-2021 CISS side crash data were analyzed for towed light vehicles. 2008 and newer model year vehicle data was selected to ensure that most vehicles were equipped with side/curtain airbags. The results showed that side impacts accounted for approximately 26.7% of the vehicles involved and 18.9% of the vehicles with at least one seriously injured occupant. Most side impacts involved damage to the front and front-to-center of the vehicle.

CFD Simulation of Visor for cleaning Autonomous Vehicle sensors: Focus on a Roof Mounted Lidar

The performance of autonomous vehicle (AV) sensors, such as lidars or cameras, is often hindered during rain. Rain droplets on the AV sensors can cause beam attenuation and backscattering, which in turn causes inaccurate sensor readings and misjudgment by AV algorithms. Most AV systems are equipped with cleaning systems to remove contaminants, such as rain, from AV sensors. One such mechanism is to blow high-speed air over the AV sensors. However, the cleaning air can be hindered by incoming headwind, especially at higher vehicle speeds. An innovative idea proposed here is to use a visor to improve the cleaning performance of AV cleaning systems at higher vehicle speeds. The effectiveness of a baseline visor design was studied using computational fluid dynamics (CFD) air flow analysis and Lagrangian rain droplet tracking. The baseline visor improved the AV sensor cleaning performance in two ways. First, the visor protects the cleaning air flow from being disturbed by headwind.

Next Generation High Efficiency Boosted Engine Concept

This work represents an advanced engineering research project partially funded by the U.S. Department of Energy (DOE). Ford Motor Company, FEV North America, and Oak Ridge National Laboratory collaborated to develop a next generation boosted spark ignited engine concept. The project goals, specified by the DOE, were 23% improved fuel economy and 15% reduced weight relative to a 2015 or newer light-duty vehicle. The fuel economy goal was achieved by designing an engine incorporating high geometric compression ratio, high dilution tolerance, low pumping work, and low friction. The increased tendency for knock with high compression ratio was addressed using early intake valve closing (EIVC), cooled exhaust gas recirculation (EGR), an active pre-chamber ignition system, and careful management of the fresh charge temperature.

Toyota has developed a new 2.4L L4 turbo (2.4L-T) engine with 8AT and 1-motor hybrid electric powertrains for midsize pickup trucks. The aim of these powertrains is to fulfill both strict fuel economy and emission regulations toward “Carbon Neutrality”, while exceeding customer expectations. The new 2.4L L4 turbocharged gasoline engine complies with severe Tier3 Bin30/LEVIII SULEV30 emission regulations for body-on-frame midsize pickup trucks improving both thermal efficiency and maximum torque. This engine is matched with a newly developed 8-speed automatic transmission with wide range and close step gear ratios and extended lock-up range to fulfill three trade-off performances: powerful driving, NVH and fuel economy. In addition, a 1-motor hybrid electric version is developed with a motor generator and disconnect clutch between the engine and transmission.

In recent years, the automotive industry has seen an exponential increase in the replacement of mechanical components with electronic-controlled components or systems. engine, transmission, brake, exhaust gas recirculation (EGR), lighting, driver-assist technologies, etc. are all monitored and/or controlled electronically. Connected vehicles are increasingly being used by Original Equipment Manufacturers (OEMs) to collect and transmit vehicle data in real-time via the use of various sensors, actuators, and communication technologies. Vehicle telematics devices can collect and transmit data about the vehicle location, speed, fuel efficiency, State Of Charge (SOC), auxiliary battery voltage, emissions, performance, and more. The development of electric vehicles has been progressed, rapidly, to achieve Carbon neutrality by 2050. There have been increasing concerns about Electromagnetic Compatibility (EMC) performance due to increasing power for power trains of vehicles. Because same power train system expands to some vehicles, we have developed numerical simulations in order to predict the vehicle EMC performances. We modeled a vehicle which has inverter noises by numerical simulation to calculate electric fields based on GB/T18387. We simulated the common mode noise which flows through the shielding braid of the high voltage wire harnesses. As a result, it is confirmed a correlation between the electric fields calculated by numerical simulation and the measured one.

Compact Normalized Description of Vehicle Traction Power for Simple Fuel Consumption Modeling

This is an extension of simple fuel consumption modeling toward HEV. Previous work showed that in urban driving the overhead of running an ICEV engine can use as much fuel as the traction work. The bidirectional character and high efficiency of electric motors enables HEVs to run as a BEV at negative and low traction powers, with no net input from the small battery. The ICE provides the net work at higher traction powers where it is most efficient. Whereas the network reduction is the total negative work times the system round-trip efficiency, the reduction in engine running time requires knowledge of the distribution of traction power levels. The traction power histogram, and the work histogram derived from it, provide the required drive cycle description. The traction power is normalized by vehicle mass, so that the drive trace component becomes invariant, and the road load component nearly invariant to vehicle mass.

A DMS (Driver Monitoring System) is one of the most important safety features that assist in the monitoring functions and alert drivers when distraction or drowsiness is detected. The system is based in a DSMC (Driver Status Monitoring Camera) mounted in the vehicle's dash, which has a predefined set of operational requirements that must be fulfilled to guarantee the correct operation of the system. These conditions represent a trade space analysis challenge for each vehicle since both the DSMC and the underlying vehicle’s requirements must be satisfied. Relying upon the camera’s manufacturer evaluation for every iteration of the vehicle’s design has proven to be time-consuming, resources-intensive, and ineffective from the decision-making standpoint.

Performance and Network Architecture Options of Consolidated Object Data Service for Multi-RAT Vehicular Communication

With the proliferation of ADAS and autonomous systems, the quality and quantity of the data to be used by vehicles has become crucial. In-vehicle sensors are evolving, but their usability is limited to their field of view and detection distance. V2X communication systems solve these issues by creating a cooperative perception domain amongst road users and the infrastructure by communicating accurate, real-time information. In this paper, we propose a novel Consolidated Object Data Service (CODS) for multi-Radio Access Technology (RAT) V2X communication. This service collects information using BSM packets from the vehicular network and perception information from infrastructure-based sensors. The service then fuses the collected data, offering the communication participants with a consolidated, deduplicated, and accurate object database. Since fusing the objects is resource intensive, this service can save in-vehicle computation costs.

Data Association between Perception and V2V Communication Sensors

The connectivity between vehicles, infrastructure, and other traffic participants brings a new dimension to automotive safety applications. Soon all the newly produced cars will have Vehicle to Everything (V2X) communication modems alongside the existing Advanced Driver Assistant Systems (ADAS). It is essential to identify the different sensor measurements for the same targets (Data Association) to use connectivity reliably as a safety feature alongside the standard ADAS functionality. Considering the camera is the most common sensor available for ADAS systems, in this paper, we present an experimental implementation of a Mahalanobis distance-based data association algorithm between the camera and the Vehicle to Vehicle (V2V) communication sensors. The implemented algorithm has low computational complexity and the capability of running in real-time. One can use the presented algorithm for sensor fusion algorithms or higher-level decision-making applications in ADAS modules.

Residual Stress Induced Fretting Fatigue during Fatigue Testing for Materials Produced by Laser Powder Bed Fusion Process

Fretting fatigue was observed in standard cylindrical fatigue samples at the regions in contact with the grips of the test frames during fatigue testing for AlSi10Mg aluminum alloy produced by laser powder bed fusion process (L-PBF). The failure of the fatigue sample grips occurs much earlier than the failure of the gauge section. This results in a damaged sample and the sample cannot be reused to continue the test. This type of failure is rarely seen in materials produced by traditional manufacturing processes. In this study, X-ray residual stress analysis was performed to understand the cause of failure for L-PBF AlSi10Mg with the as-built surface condition. The result indicates that the fretting fatigue failure was caused by the strong tensile residual stress in the as-built state combining with the fretting wear between the sample and the grip. A few potential solutions to avoid the fretting fatigue failure were investigated.
