With the increasing demand for efficient & clean transport solutions, applications such as road transport vehicles, aerospace and marine are seeing a rise in electrification at a significant rate. Irrespective of industries, the main source of power that enables electrification in mobility applications like electric vehicles (EV), electric ships and electrical vertical take-off & landing (e-VTOL) is primarily a battery making it fundamentally a DC system. Fast charging solutions for EVs & e-VTOLs are also found to be DC in nature because of several advantages like ease of integration, higher efficiency, etc. Likewise, the key drivers of the electric grid are resulting in an energy transition towards renewable sources, that are also essentially DC in nature. Overall, these different business trends with their drivers appear to be converging towards DC power systems, making it pertinent.

While the complexity of conventional ICE vehicles has increased, the powertrain still largely consists of a mechanical system. In contrast, vehicle architectures in electrified transportation are a complex integration of power electronics, batteries, control units, and software. This shift in system architecture impacts the entire organization during new product development, with increased focus on high power electronic components, energy management strategies, and complex algorithm development. Additionally, product development impact extends beyond the vehicle and impacts charging networks, electrical infrastructure, and communication protocols. The complex interaction between systems has a significant impact on vehicle safety, development timeline, scope, and cost.

Simulation of Crimping Process for Electrical Contacts to Ensure Structural Integrity of Crimped Joint under Static Loads

The use of electrical contacts in aerospace applications is crucial, particularly in connectors that transmit signal and power. Crimping is a widely preferred method for joining electrical contacts, as it provides a durable connection and can be easily formed. This process involves applying mechanical load to the contact, inducing permanent deformation in the barrel and wire to create a reliable joint with sufficient wire retention force. This study utilizes commercially available Abaqus software to simulate the crimping process using an explicit solver. The methodology developed for this study correlates FEA and testing for critical quality parameters such as structural integrity, mechanical strength, and joint filling percentage. A four-indenter crimping tool CAD model is utilized to form the permanent joint at the barrel-wire contact interfaces, with displacement boundary conditions applied to the jaws of the tool in accordance with MIL-C-22520/1C standard.

A Reduced Order Model for Prediction of the Noise Radiated by a High-Speed EV Transmission using Statistical Energy Analysis

The transmission is an integral part of the driveline in an automotive vehicle. Global vehicle pass-by noise regulations are becoming more stringent and transmissions are expected to be very quiet. Typically for an automotive system, engine is the most dominant noise source and transmissions have been considered a secondary noise source but as the trend is shifting towards more electric vehicles where engine noise is absent and overall vehicle is becoming quieter, the transmission can be more of a significant noise contributor. Gear whine is the major concern for sound radiation from the transmission. The gear whine simulation and acoustic radiation analysis of the transmission using traditional methods (FEM and BEM) is a crucial but very time-consuming part of the product development cycle. On top of that, electric vehicle transmissions operate at higher RPM which in turn increases the excitation frequency arising from the gear whine phenomenon.

Discovering Effective Factors for Big Data-Based Fuel Cell Durability

As data emerges as the most valuable resource in the world, the evolution of the related data industry is progressing faster. In this study, we tried to discover effective factors for fuel cell durability by using big data analysis techniques with accumulated vehicle actual road data (de-identified Blue Link Data). Basic analysis is performed assuming factors that are expected to have a significant impact on the fuel cell durability performance, and durability factor modeling according to the clustering between driving patterns and durability performance is used to determine. Now can see the change in durability performance. By analyzing the correlation between each driving pattern and durability performance, it is possible to know the weight of the effective factor affecting the durability. If the effective factor with high weight is improved in the actual vehicle unit, the durability performance is expected to increase, and the effect will be verified through real road operation.

Optimization of Body Joint Stiffness and Structure

A body joint is one of the most major factors affecting the overall body stiffness in a body system. Thus, in order to optimize the body system, the joint must be also optimized. In order to optimize a body joint, it is necessary to first identify the efficiency of the joint itself. Then, the joint stiffness targets for each joint must be set by analyzing the interaction between joint stiffness and overall body stiffness and the function of the joint in terms of vehicle performance. Finally, an optimal joint structure should be designed with an optimal design methodology. In this study, an optimal methodology for the joint stiffness and design is introduced. Based on this research, an optimized joint design for each joint was applied to the new SUV model resulting in a lightweight body with a required body stiffness.

Fast Diesel Aftertreatment Heat-up Using CDA and an Electrical Heater

Commercial vehicles require fast aftertreatment heat-up in order to move the SCR catalyst into the most efficient temperature range to meet upcoming NOX regulations. Today’s diesel aftertreatment systems require on the order of 10 minutes to heat up during a cold FTP cycle. The focus of this paper is to heat up the aftertreatment system as quickly as possible during cold starts and maintain a high temperature during low load, while minimizing fuel consumption. A system solution is demonstrated using a heavy-duty diesel engine with an end-of-life aged aftertreatment system targeted for 2027 emission levels using various levels of controls. The baseline layer of controls includes cylinder deactivation to raise the exhaust temperature more than 100° C in combination with elevated idle speed to increase the mass flowrate through the aftertreatment system. The combination yields higher exhaust enthalpy through the aftertreatment system.

Development of the Active Sound Generation Technology Using Motor Driven Power Steering System

As the original engine sound is usually not enough to satisfy the driver’s desire for a sporty and fascinating sound, Active Noise Control (ANC) and Active Sound Design (ASD) have been great technologies in automobiles for a long time. However, these technologies which enhance the sound of vehicles using loud speakers or electromagnetic actuators etc. lead to the increase of cost and weight due to the use of external amplifiers or actuators. This paper presents a new technology for generating a target sound by the active control of a permanent magnet synchronous motor (PMSM) of a mass-production steering system. The existing steering hardware or motor is not changed, but only additional software is added. Firstly, an algorithm of this technology, called Active Sound Generation (ASG), is introduced which is compiled and included in the ECU target code. Then the high frequency noise issue and its countermeasures are presented.

Collision Probability Field for Motion Prediction of Surrounding Vehicles Using Sensing Uncertainty

Intelligent driving assistant systems have been studied meticulously for autonomous driving. When the systems have the responsibility for driving itself, such as in an autonomous driving system, it should be aware of its’ surroundings including moving vehicles and must be able to evaluate collision risk for the ego vehicle's planned motion. However, when recognizing surrounding vehicles using a sensor, the measured information has uncertainty because of many reasons, such as noise and resolution. Many previous studies evaluated the collision risk based on the probabilistic theorem which the noise is modeled as a probability density function. However, the previous probabilistic solutions could not assess the collision risk and predict the motion of surrounding vehicles at the same time even though the motion is possible to be changed by the estimated collision risk.

Numerical Parametric Study of a Six-Stroke Gasoline Compression Ignition (GCI) Engine Combustion- Part II

In order to extend the operability limit of the gasoline compression ignition (GCI) engine, as an avenue for low temperature combustion (LTC) regime, the effects of parametric variations of engine operating conditions on the performance of six-stroke GCI (6S-GCI) engine cycle are numerically investigated, using an in-house 3D CFD code coupled with high-fidelity physical sub-models along with the Chemkin library. The combustion and emissions were calculated using a skeletal chemical kinetics mechanism for a 14-component gasoline surrogate fuel. Authors’ previous study highlighted the effects of the variation of injection timing and split ratio on the overall performance of 6S-GCI engine and the unique mixing-controlled burning mode of the charge mixtures during the two additional strokes. As a continuing effort, the present study details the parametric studies of initial gas temperature, boost pressure, fuel injection pressure, compression ratio, and EGR ratio.

A Study on Control Logic Design for Power Seat

The large luxury sedan seat has a 22-way Movement. It offers a wide range of adjustments to enhance passenger comfort performance while it has many constraints on movement in constrained indoor space. In addition, the power seat is operated by a motor, which makes it difficult for the user to determine the amount of adjustment, unlike determining the amount of adjustment by the power and feel of a person, such as manual seat adjustment. IMS, one-touch mode, is also constrained by parameters such as indoor space package, user's lifestyle, etc. during function playback. This paper aims to design the seat control logic to achieve the best seat comfort while satisfying each constraint. The results of this study are as follows. Increase robustness of power seat control logic. Provide optimal adjustments and comfort at each location. Offer differentiated custom control and seating modes for each seat. Improve customer satisfaction and quality by upgrading software.

Intention Aware Motion Planning with Model Predictive Control in Highway Merge Scenario

Human drivers navigate by continuously predicting the intent of road users and interacting with them. For safe autonomous driving, research about predicting future trajectory of vehicles and motion planning based on these predictions has drawn attention in recent years. Most of these studies, however, did not take into account driver’s intentions or any interdependence with other vehicles. In order to drive safely in real complex driving situations, it is essential to plan a path based on other driver’s intentions and simultaneously to estimate the intentions of other road user with different characteristics as human drivers do. We aim to tackle the above challenges on highway merge scenario where the intention of other road users should be understood. In this study, we propose an intention aware motion planning method using finite state machine and model predictive control without any vehicle-to-vehicle (V2V) or vehicle-to-infrastructure (V2I) communications.

Engine Braking: A Perspective in Terms of Brake Power

Engine braking is a supplemental retarding technology in addition to foundational friction brakes in commercial vehicles. This technology is in use in Europe & Americas for several decades now. In engine braking, the engine acts as a compressor, thus producing the required braking power. The braking power is generated by either reducing the volumetric efficiency or increasing the pressure difference across the cylinder. This is usually achieved by means of exhaust valve lift modulation. There are dominantly two types of engine brakes viz. bleeder brake and compression release brake. The present work uses GT-Power® model to study the braking performance of a 4-cylinder, medium duty diesel engine at different engine RPMs and valve lifts. The work brings out a comprehensive understanding of different lift events and their effects on braking performance.

Optimization of Slot Disc Shape for Improving Brake Fade Performance

Due to improvements in vehicle powertrain performance, friction material fade performance is becoming an important topic. For this reason, needs for studies to improve thermal characteristics of the brake system is increasing. Methods for improving the fade characteristics have several ways to improve the thermal characteristic of friction materials and increase disc capacity. However, increasing disc capacity(size) have some risk of weight and cost rise, and friction factor improvements in friction material tend to cause other problems, such as increasing squeal wire brush noise and increasing metal pick up on disc surface. Therefore, a slot disc study is needed to overcome the problems discussed previously. Currently, there is few research history for slot disc related to fade and metal pickup improvements.

Incorporation of Friction Material Surface Inhomogeneity in Complex Eigenvalue Analysis to Improve the Accuracy of Brake Squeal Analysis

The sliding surface of the brake friction material is not uniform but composed of random contact plateaus with a broad pressure distribution, which are known to closely related to the triggering mechanism of friction induced noise and vibrations. The non-uniform contact plateaus are attributed to the various ingredients in the friction material with a broad range of physical properties and morphology and the size and stiffness of the plateau play crucial roles in determining the friction instability. The incorporation of friction surface inhomogeneity is, therefore, crucial and has to be counted to improve the accuracy of the numerical calculation to simulate brake noise. In this study, the heterogeneous nature of the friction material surface was employed in the simulation to improve the correlation between numerical simulations and experimental results.

An Application of Acoustic Metamaterial for Reducing Noise Transfer through Car Body Panels

This paper presents the design of an additional structure based on acoustic metamaterial (AMM) for the reduction of vibro-acoustic transfer function of a car body panel. As vehicles are lighter and those engine forces are bigger recently, it has become more difficult to reduce the vibration and noise transfer through body panels by using just conventional NVH countermeasures. In this research, a new approach based on AMM is tried to reduce the vibration and noise transfer of a firewall panel. First, a unit cell structure based on the locally resonant metamaterial is devised and the unit cell’s design variables are studied to increase the wave attenuation in the stop band of a dispersion curve, where the Floquet-Bloch theorem is used to estimate the dispersion curve of a two-dimensional periodic structure. Also, the vibration transfer and the vibro-acoustic transfer are predicted in a FE model of meta-plate which is composed of a periodic system of the devised unit cell.

Research on Stick & Sprag-Slip Phenomenon of Door Waist Belts

The squeak noise generated during the moving of the door glass has a influence on the performance of vehicles felt by the consumer. In order to improve the noise, it is necessary to understand the principle of a friction vibration. In this paper, it is confirmed that the principle on the waist belt is most closely related to stick-slip and sprag-slip among various vibration characteristics. Stick-slip is expressed by energy accumulation and divergence due to difference in static and dynamic friction coefficient. Sprag-slip define instability of geometric structure due to angle of lips on the belt. In this paper, the physical model and the energy equation are established for the above two phenomena. Stick-slip can be solved by decreasing the difference of the static and dynamic friction coefficient. Sprag-slip is caused by the ratio of compressive and shear stiffness of the lips. The belt uses flocking to ensure durability, not coating.

Quantification of Diesel Engine Vibration Using Cylinder Deactivation for Exhaust Temperature Management and Recipe for Implementation in Commercial Vehicles

Commercial vehicles require continual improvements in order to meet fuel emission standards, improve diesel aftertreatment system performance and optimize vehicle fuel economy. Aftertreatment systems, used to remove engine NOx, are temperature dependent. Variable valve actuation in the form of cylinder deactivation (CDA) has been shown to manage exhaust temperatures to the aftertreatment system during low load operation (i.e., under 3-4 bar BMEP). During cylinder deactivation mode, a diesel engine can have higher vibration levels when compared to normal six cylinder operation. The viability of CDA needs to be implemented in a way to manage noise, vibration and harshness (NVH) within acceptable ranges for today’s commercial vehicles and drivelines. A heavy duty diesel engine (inline 6 cylinder) was instrumented to collect vibration data in a dynamometer test cell.

Low-Height Differential Concepts for EVs

Compared to the internal-combustion-engine (ICE) vehicles on the road today, Electric Vehicles (EV) deliver more torque to vehicle wheels, and require smaller driveline packaging envelopes. Current differentials use asymmetrical ring gears with differential housings that are roughly a third of the tire outside diameter. New differential architecture concepts are shown here to deliver more torque to the wheels, while decreasing the height of the differential as much as fourfold. Most EV’s are driven by one or more torsion motors, delivering torque to the left side and the right side of the EV’s at different speeds during a vehicle turn, or a wheel “spinout.” At low speeds, the EV motors deliver more torque to the wheels than comparably sized ICE vehicles, so EV differentials must be built stronger and stiffer to manage the distribution of available drive torque.

Brake grinding noise is caused by the friction of the disc and pads. The friction generates vibration and it transmits to the body via the chassis system. We called it structure-borne noise. To improve the noise in the vehicle development, the aspects of chassis or body's countermeasure occurs many problems, cost and time. In this reason many brake companies try to make solution with brake system, like brake pad materials or disc surface condition. However the countermeasures of excitation systems also have a lot of risk. It could be occurred side-effects of braking performance, and need to re-verify brake noise like Creep-groan, Groan, Squeal, Judder and so on. For this reason, it is essential to make a robust chassis system in the initial development stage of the vehicle for the most desirable grinding noise-resistant vehicle. This paper is about rear brake grind noise path analysis and countermeasure of chassis system. There are two steps to analysis.
