LES Modeling Study on Cycle-to-Cycle Variations in a DISI Engine

The reduction of cycle-to-cycle variations (CCV) is a prerequisite for the development and control of spark-ignition engines with increased efficiency and reduced engine-out emissions. To this end, Large-Eddy Simulations (LES) can improve the understanding of stochastic in-cylinder phenomena during the engine design process, if the employed modeling approach is sufficiently accurate. In this work, an inhouse code has been used to investigate CCV in a direct-injected spark ignition (DISI) engine under fuel-lean conditions with respect to a stoichiometric baseline operating point. It is shown that the crank angle when a characteristic fuel mass fraction is burned, e.g. MFB50, correlates with the equivalence ratio computed as a local average in the vicinity of the spark plug. The lean operating point exhibits significant CCV, which are shown to be correlated also with the in-cylinder subfilter-scale (SFS) kinetic energy.

Elucidation of the Sulfide Corrosion Mechanism in Piston Pin Bushings

Recent trends to downsize engines have resulted in lighter weight and greater compactness. At the same time, however, power density has increased due to the addition of turbocharger and other such means to supplement engine power and torque, and this has increased the thermal and mechanical load. In this kind of environment, corrosion of the copper alloy bushing (piston pin bushing) that is press-fitted in the small end of the connecting rod becomes an issue. The material used in automobile bearings, of which the bushing is a typical example, is known to undergo sulfidation corrosion through reaction with an extreme-pressure additive Zinc Dialkyldithiophosphate (ZnDTP) in the lubricating oil. However, that reaction path has not been clarified. The purpose of the present research, therefore, is to clarify the reaction path of ZnDTP and copper in an actual engine environment.

Residual Stress Analysis for Additive Manufactured Large Automobile Parts by Using Neutron and Simulation

Metal additive manufacturing has high potential to produce automobile parts, due to its shape flexibility and unique material properties. On the other hand, residual stress which is generated by rapid solidification causes deformation, cracks and failure under building process. To avoid these problems, understanding of internal residual stress distribution is necessary. However, from the view point of measureable area, conventional residual stress measurement methods such as strain gages and X-ray diffractometers, is limited to only the surface layer of the parts. Therefore, neutron which has a high penetration capability was chosen as a probe to measure internal residual stress in this research. By using time of flight neutron diffraction facility VULCAN at Oak Ridge National Laboratory, residual stress for mono-cylinder head, which were made of aluminum alloy, was measured non-distractively. From the result of precise measurement, interior stress distribution was visualized.

Life Estimation of Rolling Bearings Based on the Colors on Sliding Surfaces

It is experimentally known that the surface color of bearing balls gradually becomes brown during long term operation of the bearings under appropriate lubrication conditions. That exhibits the possibility of an estimation method for residual life of ball bearings without any abnormal wear on the surfaces by precise color measurements. Therefore, we examined what set colors on bearing balls by surface observation using scanning electron microscopy and subsurface analysis using transmission electron microscopy. Results showed that an amorphous carbon layer had gradually covered ball surfaces during operation of the bearings. The layer not only changed ball color but also made overall ball shapes closer to a complete sphere. The report also introduces a uniquely developed color analyzer which enabled color measurements on metallic surfaces, such as the above-mentioned balls.

A Study of Vibration Reducing Effect on Vehicle Dynamics by Hydraulic Damper on Body Structure

This research investigated the mechanism of the effects of hydraulic dampers, which are attached to vehicle body structures and are known by experience to suppress vehicle body vibration and enhance ride comfort and steering stability. In investigating the mechanism, we employed quantitative data from riding tests, and analytical data from simplified vibration models. In our assessment of ride comfort in riding tests using vehicles equipped with hydraulic dampers, we confirmed effects reducing body floor vibration in the low-frequency range. We also confirmed vibration reduction in unsprung suspension parts to be a notable mechanical characteristic which merits close attention in all cases. To investigate the mechanism of the vibration reduction effect in unsprung parts, we considered a simplified vibration model, in which the engine and unsprung parts, which are rigid, are linked to the vehicle body, which is an elastic body equipped with hydraulic dampers.

Analysis of the Pressure Drop Increase Mechanism by Ash Accumulated of Coated GPF

With accelerating exhaust gas regulations in recent years, not only CO / HC / NOx but also PN regulation represented by Euro 6 d, China 6 are getting stricter. PN reduction by engine combustion technology development also progresses, but considering RDE, PN reduction by after treatment technology is also indispensable. To reduce PN exhausted from the gasoline engine, it is effective to equip GPF with a filter structure. Considering the installation of GPF in limited space, we developed a system that so far replaces the second TWC with GPF for the TWC 2 bed system. In order to replace the second TWC with GPF, we chose the coated GPF with filtering and TWC functions. Since the initial pressure drop and the catalyst amount (purification performance) of coated GPF have a conflicting relationship, we developed the coated GPF that can achieve both the low initial pressure drop and high purification performance.

Design of High Performance Coated GPF with 2D/3D Structure Analysis

In recent years along with stringent the regulations, vehicles equipped with gasoline particulate filter (GPF) have started to launch. Compared to bare GPF, coated GPF (cGPF) requires not only PN filtration efficiency, low pressure drop, but also purification performance. In the wall flow type cGPF having a complicated the pore shape, the pore structure further irregularly changes depending on the coated state of the catalyst, so it is difficult to understand the matter of in-wall. In order to advance of cGPF function, it was researched that revealing the relevance between pore structure change in the wall and GPF function. Therefore, to understand the catalyst coated state difference, cGPF of several coating methods were prepared, and their properties were evaluated by various analyses, and performance was tested.

Numerical Modeling Study of Detailed Gas Diffusivity into Catalyst Washcoat for Lean NOx Catalyst

To evaluate the relationship between the exhaust gas purification performance and the catalyst pore properties related to gas diffusion, an elementary reaction model was combined with gas diffusion into catalyst pores, referred to as the pseudo-2D gas diffusion/reaction model. It was constructed for Pt/Al2O3 + CeO2 catalyst as lean NOx catalyst. The gas diffusion was described as macro pore diffusion between the catalyst particles and meso pore diffusion within the particle. The kinetic model was composed of 26 reactions of NO/CO/O2 chemistry including 17 Pt/Al2O3 catalyst reactions and 9 CeO2 reactions. Arrhenius parameters were optimized using activity measurement results from various catalysts with various pore properties, meso pore volume and diameter, macro pore volume and diameter, particle size, and washcoat thickness. Good agreement was achieved between the measured and calculated values.

Development of Low Temperature Active Three Way Catalyst

In recent years, fuel efficiency has been improved by using many technologies such as downsizing engine, turbocharger and direct injection to reduce CO2 emissions from vehicle. However, the temperature of the exhaust gas from the engines using these technologies becomes lower than that form conventional one. That increases the difficulty for three-way catalyst (TWC) to purify CO, HC and NOx enough because TWC is not warmed up just after engine starting. In order to reduce cold emission mentioned above, we have been studying the warmup strategy of which the key property is thermal mass of TWC. To achieve early warmup, thermal mass of TWC is reduced by lightening the weight of (1) substrate and (2) catalytic materials, namely washcoat amount. Along with the strategy, we have developed TWC with lightweight substrate and applied it from the 2016 model year CIVIC.

Diesel CAI Combustion in Uniflow Scavenging 2-Stroke Engine Provided with Port Fuel Injection Device

We studied a simple and cost effective controlled auto ignition (CAI) combustion engine in order to achieve simultaneous reduction of NOx and soot, which are issues in diffusion combustion. The engine type was a uniflow scavenging 2-stroke engine, and the fuel used was diesel, as is common in diesel engines. We examined the position of the injector that effectively forms the premixture and realized stable operation with diesel fuel by the low pressure fuel injection device for port fuel injection (PFI), and it was found that the CAI combustion ignition timing can be controlled through setting the air/fuel ratio that obtains the optimal ignition timing per operation conditions.

Development of Joint Sheet Gasket with Reduced Amount of Aramid Fibers

Gaskets made of joint sheet are widely used for mating surfaces in engines and transmissions. Before the regulation was issued for restrictions of asbestos usage as a hazardous substance, Honda had already developed non-asbestos joint sheets using aramid fibers substituting for asbestos and started applying them to the products sold worldwide. However, aramid fiber is significantly expensive but, on the other hand, the amount of aramid fiber mixed in a joint sheet will largely influence the sealing performance. Thus, when aramid fiber is applied, cost increase becomes a concern. With this background, a gasket material was designed for reducing the cost without sacrificing the required reliability as a joint sheet assuming the actual applications. The cost was reduced mainly by reducing the amount of aramid fibers used.

Prediction of Wear Loss of Exhaust Valve Seat of Gasoline Engine Based on Rig Test Result

The purpose of this research was to predict the amount of wear on exhaust valve seats in durability testing of gasoline engines. Through the rig wear test, a prediction formula was constructed with multiple factors as variables. In the rig test, the wear rate was measured in some cases where a number of factors of valve seat wear were within a certain range. Through these tests, sensitivity for each factor was determined from the measured wear data, and then a prediction formula for calculating the amount of wear was constructed with high sensitivity factors. Combining the wear amount calculation formula with the operation mode of the actual engine, the wear amount in that mode can be calculated. The calculated wear amount showed a high correlation with the wear amount measured in bench tests and the wear amount measured in vehicle tests.

Ag-Type PM Oxidation Catalyst with Nd Added to Increase Contact Property between PM and Catalyst

Honda diesel engine vehicles that go on the market in 2018 will be equipped with a newly developed silver (Ag)-type catalyzed diesel particulate filter (cDPF). Ag has high particulate matter (PM) oxidation performance, but conventional catalyst-carrying methods cause weak contact property between PM and Ag; therefore, the newly Ag-type cDPF was developed on the concept of enhancing the property of contact between PM and the catalyst to realize contact property enhancement at the macro, meso, and nano scales. As a result, the newly developed catalyst showed an enhancement of T90 performance by a factor of approximately 2 relative to the conventional Ag-type catalyst in fresh condition. Durability in the environment of an automobile in use was examined through hydrothermal aging, lean-rich (L/R) aging, sulfur (S) poisoning, and ash deposition. The results have confirmed that hydrothermal aging is the greatest factor in deterioration.

Study of an Aftertreatment System for HLSI Lean-burn Engine

Lean-burn is an effective means of reducing CO2 emissions. To date, Homogenous Lean Charge Spark Ignition (HLSI) combustion, which lowers emissions of both CO2 and NOx, has been studied. Although HLSI realizes lower emission, it is a major challenge for lean-burn engines to meet SULEV regulations, so we have developed a new aftertreatment system for HLSI engines. It consists of three types of catalysts that have different functions, as well as special engine control methods. As the first stage in achieving SULEV emissions, this study focused on enhancing performance under lean conditions. HLSI engine exhaust gases contain high concentrations of hydrocarbons, including a large amount of paraffin, which are difficult to purify, rather than low concentrations of NOx. Therefore, the key point in low emissions is to purify not only NOx, but also high concentrations of paraffin at the same time.

Influence of Shock Absorber Friction on Vehicle Ride-Comfort Studied by Numerical Simulation Using Classical Single Wheel Model

Along with the suspension improvement in these two decades, it is well known that the suspension friction force became one of major parameters to affect ride comfort performance. However, it was difficult to carry out quantitative prediction on ride comfort improvement against friction force change with high correlation. It was difficult to analyze correlation between actual vehicle performance and simulation since there were difficulties in controlling damping force and friction individually. On the other hand, magneto-rheological shock absorber (MR Shock) has had several applications and widely spread to passenger vehicles. The large variation and high response of damping force especially in slow piston speed region contributes to achieve an excellent vehicle dynamics performance. However, MR Shock shows the high friction characteristics, due to the unique sliding regime of internal parts. It is said that this high friction characteristic is causing obstacles in ride-comfort.

Atomization in High-Pressure Die Casting - Step 2 Simulation of Atomized Flow of Molten Aluminum by LES-VOF Method

The atomization of molten aluminum when injected during high-pressure die casting is analyzed to determine its effect in enhancing the strength of the product being cast. In the previously reported first step of this study, molten aluminum was injected into open space and its atomization was observed photographically. Now in the second step of the study, a simulation is conducted to determine how the molten aluminum becomes atomized at the injection nozzle (gate) and how this atomized material flows and fills the cavity. A new simulation method is developed based on large-eddy simulation coupled with the volume-of-fluid method. The simulation system is verified by comparing its output with photographs taken in the first step of the study. Simulations are then conducted using an approximation of a real cavity to visualize how it is filled by the atomized molten aluminum.

Research of Atomization Phenomena in HPDC-Step 1 Feature of Gas Porosity Dispersion and Photography of Atomized Flow

In recent years, studies have been conducted on the relationship between the J factor, which indicates flow of molten aluminum at the time of injection, and the quality of HPDC products. The flow of molten metal at a high J factor is referred to as “Atomized Flow.” The authors and others conducted studies on the relationship between the J factor and the strength of HPDC products. An area exceeding 300MPa was found in the product produced at a high J factor corresponding to the “Atomized Flow.” The defect was less in the above-mentioned position because the gas porosity was finely dispersed. Considering that the fine dispersion of gas porosity is related to the “Atomized Flow”, pictures were taken to analyze “Atomized Flow.” The molten aluminum was ejected into an open space at a high speed and the splashed conditions were photographed. From the images taken by the pulse laser permeation, the conditions of microscopic atomized flow were observed precisely.

Numerical Simulations of Mixture Formation in Combustion Chambers of Lean-Burn Natural Gas Engines Incorporating a Sub-Chamber

The aim of this study is to clarify the mixture formation in the combustion chamber of our developed natural gas engine incorporating the sub-chamber injection system, in which natural gas is directly injected into a combustion sub-chamber in order to completely separate rich mixture in the sub-chamber, suitable for ignition, from ultra-lean mixture in the main chamber. Mixture distributions in chambers with and without sub-chamber were numerically simulated at a variety of operating conditions. The commercial software of Fluent 16.0 was used to conduct simulations based on Reynolds averaged Navier-Stokes equations in an axial 2 dimensional numerical domain considering movements of piston. Non-reactive flow in the combustion chamber was simulated before the ignition timing at an engine speed of 2000 rpm. The turbulence model employed here is standard k-ε model. Air-fuel ratio is set with a lean condition of 30.

Effects of Cavitation and Hydraulic Flip in 3-Hole GDI Injectors

The performance of Gasoline Direct Injection (GDI) engines is governed by multiple physical processes such as the internal nozzle flow and the mixing of the liquid stream with the gaseous ambient environment. A detailed knowledge of these processes even for complex injectors is very important for improving the design and performance of combustion engines all the way to pollutant formation and emissions. However, many processes are still not completely understood, which is partly caused by their restricted experimental accessibility. Thus, high-fidelity simulations can be helpful to obtain further understanding of GDI injectors. In this work, advanced simulation and experimental methods are combined in order to study the spray characteristics of two different 3-hole GDI injectors.

Quantitative Analysis of Leakage Suppression of DLC Coating on Piston Ring

Piston ring wear in gasoline engine induces deterioration of emissions performance due to leakage of blow-by gas, instability of idling caused by reduced compression in combustion chamber, and to generate early degeneration of engine oil. We examined anti-wear performance of DLC coating on piston ring, which had been recently reported as an effective method for improving the abrasion resistance. As a result, wear rate remained low under the condition of DLC existence on sliding surface, but once DLC was worn out completely, wear of the piston ring was accelerated and its life became shorter than piston ring without DLC. In this research, we designed reciprocating test apparatus that operates at much higher velocity range, and characterized the frictional materials of the piston ring and sleeve and the DLC as a protective film, a vapor phase epitaxy (VPE) was actively used as a means to form certain level of convex and concave shape on its surface.
