High-Resolution X-Ray and Neutron Computed Tomography of an Engine Combustion Network Spray G Gasoline Injector

Given the importance of the fuel-injection process on the combustion and emissions performance of gasoline direct injected engines, there has been significant recent interest in understanding the fluid dynamics within the injector, particularly around the needle and through the nozzles. The pressure losses and transients that occur in the flow passages above the needle are also of interest. Simulations of these injectors typically use the nominal design geometry, which does not always match the production geometry. Computed tomography (CT) using x-ray and neutron sources can be used to obtain the real geometry from production injectors, but there are trade-offs in using these techniques. X-ray CT provides high resolution, but cannot penetrate through the thicker parts of the injector. Neutron CT has excellent penetrating power but lower resolution.

Axial NO2 Utilization Measurements within a Partial Flow Filter during Passive Regeneration

Measuring axial exhaust species concentration distributions within a wall-flow aftertreatment device provides unique and significant insights regarding the performance of complex devices like the SCR-on-filter. In this particular study, a less complex aftertreatment configuration which includes a DOC followed by two uncoated partial flow filters (PFF) was used to demonstrate the potential and challenges. The PFF design in this study was a particulate filter with alternating open and plugged channels. A SpaciMS [1] instrument was used to measure the axial NO2 profiles within adjacent open and plugged channels of each filter element during an extended passive regeneration event using a full-scale engine and catalyst system. By estimating the mass flow through the open and plugged channels, the axial soot load profile history could be assessed.

SI Engine Trends: A Historical Analysis with Future Projections

It is well known that spark ignited engine performance and efficiency is closely coupled to fuel octane number. The present work combines historical and recent trends in spark ignition engines to build a database of engine design, performance, and fuel octane requirements over the past 80 years. The database consists of engine compression ratio, required fuel octane number, peak mean effective pressure, specific output, and combined unadjusted fuel economy for passenger vehicles and light trucks. Recent trends in engine performance, efficiency, and fuel octane number requirement were used to develop correlations of fuel octane number utilization, performance, specific output. The results show that historically, engine compression ratio and specific output have been strongly coupled to fuel octane number.

Effects of Data Quality Reduction on Feedback Metrics for Advanced Combustion Control

Advances in engine controls and sensor technology are making advanced, direct, high-speed control of engine combustion more feasible. Control of combustion rate and phasing in low-temperature combustion regimes and active control of cyclic variability in dilute SI combustion are being pursued in laboratory environments with high-quality data acquisition systems, using metrics calculated from in-cylinder pressure. In order to implement these advanced combustion controls in production, lower-quality data will need to be tolerated even if indicated pressure sensors become available. This paper examines the effects of several data quality issues, including phase shifting (incorrect TDC location), reduced data resolution, pressure pegging errors, and random noise on calculated combustion metrics that are used for control feedback.

Comparing Laser Welding Technologies with Friction Stir Welding for Production of Aluminum Tailor-Welded Blanks

A comparison of welding techniques was performed to determine the most effective method for producing aluminum tailor-welded blanks for high volume automotive applications. Aluminum sheet was joined with an emphasis on post weld formability, surface quality and weld speed. Comparative results from several laser based welding techniques along with friction stir welding are presented. The results of this study demonstrate a quantitative comparison of weld methodologies in preparing tailor-welded aluminum stampings for high volume production in the automotive industry. Evaluation of nearly a dozen welding variations ultimately led to down selecting a single process based on post-weld quality and performance.

Combustion Studies with FACE Diesel Fuels: A Literature Review

The CRC Fuels for Advanced Combustion Engines (FACE) Working Group has provided a matrix of experimental diesel fuels for use in studies on the effects of three parameters, Cetane number (CN), aromatics content, and 90 vol% distillation temperature (T90), on combustion and emissions characteristics of advanced combustion strategies. Various types of fuel analyses and engine experiments were performed in well-known research institutes. This paper reviews a collection of research findings obtained with these nine fuels. An extensive collection of analyses were performed by members of the FACE working group on the FACE diesel fuels as a means of aiding in understanding the linkage between fuel properties and combustion and emissions performance. These analyses included non-traditional chemical techniques as well as established ASTM tests. In a few cases, both ASTM tests and advanced analyses agreed that some design variables differed from their target values when the fuels were produced.

Diesel Particulate Oxidation Model: Combined Effects of Volatiles and Fixed Carbon Combustion

Diesel particulate samples were collected from a light duty engine operated at a single speed-load point with a range of biodiesel and conventional fuel blends. The oxidation reactivity of the samples was characterized in a laboratory reactor, and BET surface area measurements were made at several points during oxidation of the fixed carbon component of both types of particulate. The fixed carbon component of biodiesel particulate has a significantly higher surface area for the initial stages of oxidation, but the surface areas for the two particulates become similar as fixed carbon oxidation proceeds beyond 40%. When fixed carbon oxidation rates are normalized to total surface area, it is possible to describe the oxidation rates of the fixed carbon portion of both types of particulates with a single set of Arrhenius parameters. The measured surface area evolution during particle oxidation was found to be inconsistent with shrinking sphere oxidation.

Friction Stir Spot Welding for Structural Aluminum Sheets

The Friction Stir Spot Welding (FSSW) process is a derivative of the friction stir welding (FSW) process, without lateral movement of the tool during the welding process. It has been applied in the production of aluminum joining for various Mazda and Toyota vehicles. Most of the applications and published studies were concentrated in aluminum sheet in the range of 1.0 to 1.5 mm, suitable for non-structural automotive closure applications. The objective of this study is to study the feasibility of FSSW process for automotive structural aluminum joining, up to 3 mm in thickness, for potentially replacement of self-piercing rivets (SPR) process. Joining thicker aluminum with FSSW tooling with a typical smooth concave shoulder and threaded probing pin, requires long process time, which would not be appropriate in mass-production automotive body construction. In this paper, an innovative FSSW tool with grooved shoulder was developed.

Effects of Manufacturing Processes and In-Service mperature Variations on the Properties of TRIP Steels

This paper examines some key aspects of the manufacturing process that “ Transformation Induced Plasticity” (TRIP) steels would be exposed to, and systematically evaluate how the forming and thermal histories affect final strength and ductility of the material. We evaluate the effects of in-service temperature variations, such as under hood and hot/cold cyclic conditions, to determine whether these conditions influence final strength, ductility and energy absorption characteristics of several available TRIP steel grades. As part of the manufacturing thermal environment evaluations, stamping process thermal histories are included in the studies. As part of the in-service conditions, different pre-straining levels are included. Materials from four steel suppliers are examined. The thermal/straining history versus material property relationship is established over a full range of expected thermal histories and selected loading modes.

Modeling of Friction Stir Welding (FSW) Process with Smooth Particle Hydrodynamics (SPH)

Since its invention fifteen years ago, Friction Stir Welding (FSW) has found commercial applications in marine, aerospace, rail, and now automotive industries. Development of the FSW process for each new application, however, has remained largely empirical. Few detailed numerical modeling techniques have been developed that can explain and predict important features of the process physics. This is particularly true in the areas of material flow, mixing mechanisms, and void prediction. In this paper we present a novel modeling approach to simulate FSW processes that may have significant advantages over current traditional finite element or finite difference based methods. The proposed model is based on the Smoothed Particle Hydrodynamics (SPH) method.

DOE Plant-Wide Energy Assessment Results Related to the U.S. Automotive Industry

Forty-nine plant-wide energy efficiency assessments have been undertaken under sponsorship of the U.S. Department of Energy's Industrial Technologies Program. Plant-wide assessments are comprehensive, systematic investigations of plant energy efficiency, including plant utility systems and process operations. Assessments in industrial facilities have highlighted opportunities for implementing best practices in industrial energy management, including the adoption of new, energy-efficient technologies and process and equipment improvements. Total annual savings opportunities of $201 million have been identified from the 40 completed assessments. Many of the participating industrial plants have implemented efficiency-improvement projects and already have realized total cost savings of more than $81 million annually. This paper provides an overview of the assessment efforts undertaken and presents a summary of the major energy and cost savings identified to date.

Low Temperature Urea Decomposition and SCR Performance

Urea-SCR systems are potentially a highly-effective means of NOX reduction for light-duty diesel vehicles. However, use of urea-SCR technologies at low temperatures presents unique technical challenges. This study was undertaken to provide more knowledge about low temperature urea decomposition and the resulting effects on SCR performance. Data are presented for experiments using two SCR catalysts of differing size with a light-duty diesel engine. Analyses of the NOX reduction efficiency, NH3 storage phenomena, and unregulated emissions are shown. Over production of NO2 by the oxidation catalyst is demonstrated to be problematic at 25,000 hr-1 space velocity for a range of temperatures. This leads to production of N2O by both SCR catalysts that is higher when urea is injected than when NH3 is injected.

A Comparative Assessment of Alternative Powertrains and Body-in-White Materials for Advanced Technology Vehicles

The affordability of today's and future advanced technology vehicles (i.e., diesel, hybrid, and fuel cell) developed for improved fuel economy remains a concern with respect to final consumer acceptance. The automotive system cost model (ASCM) developed for the production cost estimates at a level of five major subsystems and 35+ components, has been used here to address the affordability issue of advanced technology vehicles. Scenarios encompassing five alternative powertrain and three body options for a mid-size vehicle under two different timeframes (i.e., 2002 and 2010) were considered to determine the cost-effectiveness of among the competing technology options within the same timeframe and between the two timeframes.

High-Volume, Low-Cost Precursors for Carbon Fiber Production

Carbon fiber composite use in automobiles and light trucks could dramatically reduce energy use and engine-out emissions. However, worldwide capacity of 28,000 tonnes per year of carbon fiber from polyacrylonitrile (PAN) and petroleum pitch could support limited automotive use. Production of high-volume, industrial-grade fiber from renewable and recycled polymers (lignin, recycled plastics, regenerated cellulosics) could meet automotive demand. Profiles of material volumes, carbon content, and melting points indicate several attractive candidates for production melt-spun carbon fiber feedstocks. Effects on the carbon fiber production cycle and its integration into automotive production are discussed.

Effect of Windshield Design on High Speed Impact Resistance

An axisymmetric finite element model is generated to simulate the windshield glass damage propagation subjected to impact loading of a flying object. The windshield glass consists of two glass outer layers laminated by a thin poly-vinyl butyral (PVB) layer. The constitutive behavior of the glass layers is simulated using brittle damage mechanics model with linear damage evolution. The PVB layer is modeled with linear viscoelastic solid. The model is used to predict and examine through-thickness damage evolution patterns on different glass surfaces and cracking patterns for different windshield designs such as variations in thickness and curvatures.

Metal Compression Forming - A New Process for Structural Aluminum Alloy Castings

Metal Compression Forming (MCF) is a variant of the squeeze casting process, in which molten metal is allowed to solidify under pressure in order to close porosity and form a sound part. However, the MCF process applies pressure on the entire mold face, thereby directing pressure on all regions of the casting and producing a uniformly sound part. The process is capable of producing parts with properties close to those of forgings, while retaining the near net shape, complexity in geometry, and relatively low cost of the casting process. The paper describes the casting process development involved in the production of an aluminum A357 alloy motor mount bracket, including the use of a filling and solidification model to design the gating and determine process parameters. Tensile properties of the component are presented and correlated with those of forged components.

Symbolic Time-Series Analysis of Engine Combustion Measurements

We present techniques of symbolic time-series analysis which are useful for analyzing temporal patterns in dynamic measurements of engine combustion variables. We focus primarily on techniques that characterize predictability and the occurrence of repeating temporal patterns. These methods can be applied to standard, cycle-resolved engine combustion measurements, such as IMEP and heat release. The techniques are especially useful in cases with high levels of measurement and/or dynamic noise. We illustrate their application to experimental data from a production V8 engine and a laboratory single-cylinder engine.
