New Equivalent Static Load (ESL) Creation Procedure for Complete Vehicle

By analyzing the dynamic distortion in all body closure openings in a complete vehicle, a better understanding of the body characteristics can be achieved compared to traditional static load cases such as static torsional body stiffness. This is particularly relevant for non-traditional vehicle layouts and electric vehicle architectures. The body response is measured with the so-called Multi Stethoscope (MSS) when driving a vehicle on a rough pavé road (cobble stone). The MSS is measuring the distortion in each opening in two diagonals. During the virtual development, the distortion is described by the relative displacement in diagonal direction in time domain using a modal transient analysis. The results are shown as Opening Distortion Fingerprint ODF and used as assessment criteria within Solidity and Perceived Quality. By applying the Principal Component Analysis (PCA) on the time history of the distortion, a Dominant Distortion Pattern (DDP) can be identified.

Application of a CFD Methodology for the Design of PEM Fuel Cell at the Channel Scale

Polymer electrolyte membrane (PEM) fuel cells will play a crucial role in the decarbonization of the transport sector, in particular for heavy duty applications. However, performance and durability of PEMFC stacks is still a concern especially when operated under high power density conditions, as required in order to improve the compactness and to reduce the cost of the system. In this context, the optimization of the geometry of hydrogen and air distributors represents a key factor to improve the distribution of the reactants on the active surface, in order to guarantee a proper water management and avoiding membrane dehydration.

Influence of Iron and Manganese on the Mechanical Properties and Microstructure of a Recycled EN AC-43200 Aluminium-Silicon Alloy

The work investigates the effect of different Iron and Manganese contents in ad-hoc cast specimens made from recycled EN AC-43200 alloy. Tensile tests and metallographic analyses coupled with energy dispersive X-ray spectroscopy measurements are carried out to elucidate the interplay between the microstructure and the quasi-static properties of the Aluminium-Silicon alloy under investigation. A strong correlation between the composition and morphology of Fe/Mn -based intermetallic precipitates and tensile properties is demonstrated. Moreover, it is found that specific intermetallic phases are present only for certain, relative and/or absolute contents of Fe and Mn.

Analytical and Experimental Handling Performance of Ultra-Efficient Lightweight Vehicles

The rising environmental awareness has led to a growing interest in electric and lightweight vehicles. Four-wheeled Ultra-Efficient Lightweight Vehicles (UELVs) have the potential to improve the quality of urban life, reduce environmental impact and make efficient use of land. However, the safety of these vehicles in terms of dynamic behaviour needs to be better understood. This paper aims to provide a quantitative assessment of the handling behaviour of UELVs. An analytical single-track model and a numerical simulation by VI-CarRealTime are analysed to evaluate the dynamic performance of a UELV compared to a city car. This analysis shows that the lightweight vehicle has a higher readiness (i.e. lower reaction time to yaw rate) for step steering and lower steering effort (i.e. higher steady-state value). Experimental analysis through real-time driving sessions on the Dynamic Driving Simulator assesses vehicle responses and subjective perception for different manoeuvres.

A Comprehensive Numerical Model for Numerical Simulation of Ice Accretion and Electro-Thermal Ice Protection System in Anti-icing and De-icing Mode, with an Ice Shedding Analysis

This work presents a comprehensive numerical model for ice accretion and Ice Protection System (IPS) simulation over a 2D component, such as an airfoil. The model is based on the Myers model for ice accretion and extended to include the possibility of a heated substratum. Six different icing conditions that can occur during in-flight ice accretion with an Electro-Thermal Ice Protection System (ETIPS) activated are identified. Each condition presents one or more layers with a different water phase. Depending on the heat fluxes, there could be only liquid water, ice, or a combination of both on the substratum. The possible layers are the ice layer on the substratum, the running liquid film over ice or substratum, and the static liquid film between ice and substratum caused by ice melting. The last layer, which is always present, is the substratum. The physical model that describes the evolution of these layers is based on the Stefan problem. For each layer, one heat equation is solved.

A Three-Dimensional Level-Set Front Tracking Technique for Automatic Multi-Step Simulations of In-Flight Ice Accretion

This paper presents a novel fully-automatic remeshing procedure, based on the level-set method and Delaunay triangulation, to model three-dimensional boundary problems and generate a new conformal body-fitted mesh. The proposed methodology is applied to long-term in-flight ice accretion, which is characterized by the formation of extremely irregular ice shapes. Since ice accretion is coupled with the aerodynamic flow field, a multi-step procedure is implemented. The total icing exposure time is subdivided into smaller time steps, and at each time step a three-dimensional body-fitted mesh, suitable for the computation of the aerodynamic flow field around the updated geometry, is generated automatically. The methodology proposed can effectively deal with front intersections, as shown with a manufactured example.

Novel Framework for the Robust Optimization of the Heat Flux Distribution for an Electro-Thermal Ice Protection System and Airfoil Performance Analysis

We present a framework for the robust optimization of the heat flux distribution for an anti-ice electro-thermal ice protection system (AI-ETIPS) and iced airfoil performance analysis under uncertain conditions. The considered uncertainty regards a lack of knowledge concerning the characteristics of the cloud i.e. the liquid water content and the median volume diameter of water droplets, and the accuracy of measuring devices i.e., the static temperature probe, uncertain parameters are modeled as uniform random variables. A forward uncertainty propagation analysis is carried out using a Monte Carlo approach. The optimization framework relies on a gradient-free algorithm (Mesh Adaptive Direct Search) and three different problem formulations are considered in this work. Two bi-objective deterministic optimizations aim to minimize power consumption and either minimize ice formations or the iced airfoil drag coefficient.

Assessment of Actuator Line and Rotor Disk as Alternative Approaches for the Numerical Simulation of Rotating Wheels

Wheel and wheelhouses contribute up to 20-30% of the aerodynamic drag of passenger cars. Simulating the flow field around wheels is challenging due to the complexity of the flow structures generated by tires and rims, wheel rotation, tire deformation and contact with the ground. High accuracy is usually obtained with transient simulations that treat rim rotation with the Sliding Mesh (SM) approach, which is also computationally expensive. Previous studies have confirmed that the application of a tangential velocity component to the rim surface is unphysical for open rims, while a Moving Reference Frame (MRF) is lacking accuracy and the averaged results depend on the initial spokes position. These methods do not consider the dynamic nature of the problem. This work proposes the use of the Actuator Line (AL) and Rotor Disk (RD) approaches as alternatives for simulating open rims with much lower computational cost.

Tire and Brake Interaction - A New Test Rig to Study Wheel Locking

The paper investigates the dynamics of the tire and brake during hard braking or wheel locking, from the view point of a brake manufacturer. A new test rig, named BRAD (BRembo Automotive Dynamometer) is presented which measures the forces acting both at the brake and at the tire-ground interface. Lateral forces are not measured. In the test rig, the ground is represented by a drum. The features of the test rig are presented. The measurement accuracy is declared. The first result is that, near wheel locking, a substantial part of the braking power is generated by the tire and not by the brake. The test rig quantifies such a partitioning of brake power, which is important for current and future electric motorsport activities. Some 30% of the braking power is due to tire during hard braking. The second result is that, due to such important braking power at the tire, the tire is heated up, which increases considerably the maximum friction.

Tempered Wire Fatigue Testing

A new bench for the rotating bending fatigue tests of tempered steel wires is presented. The new bench is used to check the spring wire just before it is finally winded to realize a spring. The bench is basically a four-point bending machine. There are two main differences with respect to current bending machines. The first one is that the focus is on semi-finished components (more than 1 meter long), rather than standard small-scale specimens. The second one is that there is a non-linear configuration of the tested component due to its length. The bench design has provided some unreferenced features that make the bench quite accurate and effective in producing quick fatigue assessments. A rotor-dynamic study has allowed to perform tests at 50 Hz. As a preliminary application, some fatigue bending tests of tempered steel wires are described and discussed.

Instrumented Steering Wheel for Accurate ADAS Development

We introduce in this paper a new Instrumented Steering Wheel (ISW) for ADAS development. The ISW has been designed, constructed and employed with satisfactory results. The ISW is able to measure three forces, three moments and the grip force at each hand of the driver. The ISW has been used for ADAS activities on an instrumented road vehicle. The aim was to use both the vehicle states and the ISW data for evaluating the driver behaviour. Two research activities were performed. The first activity refers to monitoring the driver behaviour during tests on a track. The second activity refers to the use of haptic ISWs, able to improve the ADAS systems. Referring to the first activity, the greatest majority of drivers applied always the same sequence of forces (pull, radial, tangential) either during emergency manoeuvres, either during slow speed curving.

Aerodynamic Analysis of an Unmanned Cyclogiro Aircraft

Very little is currently known of the aerodynamic interaction between neighboring cycloidal rotors. Such knowledge is, however, of crucial importance to tune the controller and rotor disposition of a cyclogiro aircraft. Thus, a three-dimensional computational fluid dynamics (CFD) model is developed, validated, and used to analyze the D-Dalus L1 four-rotor unmanned aircraft operating under several configurations. The model solves the Euler equations using the OpenFOAM toolbox in order to provide fast results on a desktop computer. Validation is performed against thrust forces and flow streamlines obtained during wind tunnel experiments at various flight velocities. Numerical results from CFD match the trends of the experimental data. Flow behavior matches the video footage of the wind tunnel tests. Although boundary layer effects are neglected, satisfactory results are obtained both qualitatively and quantitatively.

Model-Based Wheel Torque and Backlash Estimation for Drivability Control

To improve torque management algorithms for drivability, the powertrain controller must be able to compensate for the nonlinear dynamics of the driveline. In particular, the presence of backlash in the transmission and drive shafts excites sharp torque fluctuations during tip-in or tip-out transients, leading to a deterioration of the vehicle drivability and NVH. This paper proposes a model-based estimator that predicts the wheel torque in an automotive drivetrain, accounting for the effects of backlash and drive shaft flexibility. The starting point of this work is a control-oriented model of the transmission and vehicle drivetrain dynamics that predicts the wheel torque during tip-in and tip-out transients at fixed gear. The estimator is based upon a switching structure that combines a Kalman Filter and an open-loop prediction based on the developed model.

Bifurcation Analysis of a Car Model Running on an Even Surface - A Fundamental Study for Addressing Automomous Vehicle Dynamics

The paper deals with the bifurcation analysis of a simple mathematical model describing an automobile running on an even surface. Bifurcation analysis is adopted as the proper procedure for an in-depth understanding of the stability of steady-state motion of cars (either cornering or running straight ahead). The aim of the paper is providing the fundamental information for inspiring further studies on vehicle dynamics with or without a human driver. The considered mechanical model of the car has two degrees of freedom, nonlinear tire characteristics are included. A simple driver model is introduced. Experimental validations of the model are produced. As a first step, bifurcation analysis is performed without driver (fixed control). Ten different combinations of front and rear tire characteristics (featuring understeer or oversteer automobiles) are considered. Steering angle and speed are varied. Many different dynamical behaviors of the model are found.

Lightweight Design and Construction of Aluminum Wheels

In this paper the lightweight design and construction of road vehicle aluminum wheels is dealt with, referring particularly to safety. Dedicated experimental tests aimed at assessing the fatigue life behavior of aluminum alloy A356 - T6 have been performed. Cylindrical specimens have been extracted from three different locations in the wheel. Fully reversed strain-controlled and load-controlled fatigue tests have been performed and the stress/strain-life curves on the three areas of the wheel have been computed and compared. The constant amplitude rotary bending fatigue test of the wheel has been simulated by means of Finite Element method. The FE model has been validated by measuring the strain at several points of the wheel during the actual test. From the FE model, the stress tensor time history on the whole wheel over a loading cycle has been extracted.

Lightweight Design of a Racing Motorcycle Wheel

Mass minimization is a key objective for the design of racing motorcycle wheels. The structural optimization of a front motorcycle wheel is presented in the paper. Topology Optimization has been employed for deriving optimized structural layouts. The minimum compliance problem has been solved, symmetry and periodicity constraints have been introduced. The wheel has been optimized by considering several loading conditions. Actual loads have been measured during track tests by means of a special measuring wheel. The forces applied by the tire to the rim have been introduced in an original way. Different solutions characterized by different numbers of spokes have been analyzed and compared. The actual racing wheel has been further optimized accounting for technological constraints and the mass has been reduced down to 2.9 kilograms.

Race Motorcycle Smart Wheel

A wheel able to measure the generalized forces at the hub of a race motorcycle has been developed and used. The wheel has a very limited mass. It is made from magnesium with a special structure to sense the forces and provide the required level of stiffness. The wheel has been tested both indoor for preliminary approval and on the track. The three forces and the three moments acting at the hub can be measured with a resolution of 1N and 0.3Nm respectively. A specifically programmed DSP (Digital Signal Processor) embedded in the sensor allows real-time acquisition and processing of the six signals of forces/torques components. The signals are sent via Bluetooth to an onboard receiver connected to the vehicle CAN (Controller Area Network) bus. Each signal is sampled at 200Hz. The wheel can be used to derive the actual tyre characteristics or to record the loads acting at the hub.

In-Tyre Sensors Induced Benefits on Sideslip Angle and Friction Coefficient Estimation

Aim of this study is to analyze the benefits of the measures provided by smart tyres on tyre-road friction coefficient and vehicle sideslip angle estimation. In particular, a smart tyre constituted by 2 tri-axial accelerometers glued on the tyre inner liner is considered which is able to provide the measures of the tyre-road contact forces once per wheel turn. These measures are added to the ones usually present onboard vehicle (steer angle, lateral acceleration and yaw rate) and following included into an Extended Kalman Filter (EKF) based on a single-track vehicle model. Performance of the proposed observer is evaluated on a series of handling maneuvers and its robustness to road bank angle, tyre and vehicle parameters variation is discussed.

Comparison of Torque Vectoring Control Strategies for a IWM Vehicle

In recent years, concerns for environmental pollution and oil price stimulated the demand for vehicles based on technologies alternative to traditional IC engines. Nowadays several carmakers include hybrid vehicles among their offer and first full electric vehicles appear on the market. Among the different layout of the electric power-train, four in-wheel motors appear to be one of the most attractive. Besides increasing the inner room, this architecture offers the interesting opportunity of easily and efficiently distribute the driving/braking torque on the four wheels. This characteristic can be exploited to generate a yaw moment (torque vectoring) able to increase lateral stability and to improve the handling of a vehicle. The present paper presents and compares two different torque vectoring control strategies for an electric vehicle with four in-wheel motors. Performances of the control strategies are evaluated by means of numerical simulations of open and closed loop maneuvers.

Vehicle Dynamics, Stability and Control

In the last years the number of electronic controllers of vehicle dynamics applied to chassis components has increased dramatically. They use lookup table of the primary order vehicle global parameters as yaw rate, lateral acceleration, steering angle, car velocity, that define the ideal behavior of the vehicle. They are usually based on PID controllers which compare the actual behavior of every measured real vehicle data to the desired behavior, from look up table. The controller attempts to keep the measured quantities the same as the tabled quantities by using ESP, TC (brakes and throttle), CDC (control shocks absorbers), EDIFF(active differential) and 4WS (rear wheels active toe). The performances of these controls are good but not perfect. The improvement can be achieved by replacement of the lookup tables with a fast vehicle model running in parallel to the real vehicle.
