Application of a CFD Methodology for the Design of PEM Fuel Cell at the Channel Scale

Polymer electrolyte membrane (PEM) fuel cells will play a crucial role in the decarbonization of the transport sector, in particular for heavy duty applications. However, performance and durability of PEMFC stacks is still a concern especially when operated under high power density conditions, as required in order to improve the compactness and to reduce the cost of the system. In this context, the optimization of the geometry of hydrogen and air distributors represents a key factor to improve the distribution of the reactants on the active surface, in order to guarantee a proper water management and avoiding membrane dehydration.

A numerical Methodology for Induction Motor Control: Lookup Tables Generation and Steady-State Performance Analysis

This paper presents a numerical methodology to generate lookup tables that provide d- and q-axis stator current references for the control of electric motors. The main novelty with respect to other literature references is the introduction of the iron power losses in the equivalent-circuit electric motor model implemented in the optimization routine. The lookup tables generation algorithm discretizes the motor operating domain and, given proper constraints on maximum stator current and magnetic flux, solves a numerical optimization problem for each possible operating point to determine the combination of d- and q- axis stator currents that minimizes the imposed objective function while generating the desired torque. To demonstrate the versatility of the proposed approach, two different variants of this numerical interpretation of the motor control problem are proposed: Maximum Torque Per Ampere and Minimum Electromagnetic Power Loss.

Combustion and Emission Characteristics of Ammonia Jet Flames, Based on a Controllable Activated Thermal Atmosphere

Ammonia is a new type of carbon-free fuel with low cost, clean and safe. The research and application of zero-carbon fuel internal combustion engines has become the mainstream of future development. However, there still exist problems should be solved in the application of ammonia fuel. Due to the lower flame laminar speed and higher ignition temperature, ammonia may have unstable combustion phenomena. In this work, the characteristics of ammonia combustion have been investigated, based on controllable thermal activated atmosphere burner. The ignition delay has been used to analyze the ammonia combustion characteristics. With the increase in co-flow temperature, the ignition delay of ammonia/air has an obvious decline. In order to investigate the emission characteristics of ammonia, CHEMKIN is used to validate the different chemical reaction mechanisms and analyse the ammonia emissions.

Real Time Modelling of Automotive Electric Drives for Hardware-in-the-Loop Applications

The current electrification trend involving hybrid and electric vehicles requires accurate tools to evaluate performance and reliability of electric powertrains’ control systems. Thanks to Hardware in the Loop (HiL) technique, verification, validation and virtual calibration of Electronic Control Systems can be performed without physical plants, addressing the need of frontloading, cost and time reduction of new vehicles control systems development. However, HiL applications with power electronics controllers brings several concerns due to the extremely low timestep needed for accurate simulation of electromagnetic phenomena, making FPGA-based simulation the only option. Moreover, thermal aspects of electric motors are very important from the control perspective as complex thermal management control strategies are implemented to improve the efficiency and to prevent overheating that can cause permanent damage to the electrical machine.

Light Commercial Vehicle ADAS-Oriented Modelling: An Optimization-Based Conversion Tool from Multibody to Real-Time Vehicle Dynamics Model

In the last few years, the number of Advanced Driver Assistance Systems (ADAS) on road vehicles has been increased with the aim of dramatically reducing road accidents. Therefore, the OEMs need to integrate and test these systems, to comply with the safety regulations. To lower the development cost, instead of experimental testing, many virtual simulation scenarios need to be tested for ADAS validation. The classic multibody vehicle approach, normally used to design and optimize vehicle dynamics performance, is not always suitable to cope with these new tasks; therefore, real-time lumped-parameter vehicle models implementation becomes more and more necessary. This paper aims at providing a methodology to convert experimentally validated light commercial vehicles (LCV) multibody models (MBM) into real-time lumped-parameter models (RTM).

Magneto-Rheological (MR) Fluid started to be used for industrial applications in the last 20 years, and, from that moment on, innovative uses have been evaluated for different applications to exploit its characteristic of changing yield stress as a function of the magnetic field applied. Because of the complexity of the behavior of the MR fluid, it is necessary to perform lots of simulations, combining multi-physical software capable of evaluating all the material’s characteristics. The paper proposes a strategy capable of quickly verifying the feasibility of an innovative MR system, considering a sufficient accuracy of the approximation, able to easily verify the principal criticalities of the innovative applications concerning the MR fluid main electromagnetic and fluid-dynamic capabilities.

Development of a High-Voltage Battery Pack Thermal Model at Vehicle Level for Plug-in Hybrid Applications

The ongoing global demand for greater energy efficiency plays an essential role in the automotive industry, as the focus is moving from ICEs to hybrid (HEVs) and electric (EVs) vehicles. New virtual methodologies are necessary to reduce the development effort of these technologies. In this context, the thermal management of the vehicle high voltage battery pack is becoming increasingly important, with significant impact on the vehicle’s range in different environmental scenarios. In this paper, an advanced method is proposed to compute 3D temperature distribution of the cells of a high voltage battery pack for Plug-in Hybrid (PHEV) or full electric (EV) applications. The thermal FE model of a complete PHEV vehicle was integrated with an electrical NTG equivalent circuit model of the HV battery to compute the heat loads of the cells.

Calibrating a Real-time Energy Management for a Heavy-Duty Fuel Cell Electrified Truck towards Improved Hydrogen Economy

Fuel cell electrified powertrains are currently a promising technology towards decarbonizing the heavy-duty transportation sector. In this context, extensive research is required to thoroughly assess the hydrogen economy potential of fuel cell heavy-duty electrification. This paper proposes a real-time capable energy management strategy (EMS) that can achieve improved hydrogen economy for a fuel cell electrified heavy-duty truck. The considered heavy-duty truck is modelled first in Simulink® environment. A baseline heuristic map-based controller is then retained that can instantaneously control the electrical power split between fuel cell system and the high-voltage battery pack of the heavy-duty truck. Particle swarm optimization (PSO) is consequently implemented to optimally tune the parameters of the considered EMS.

A Computationally Lightweight Dynamic Programming Formulation for Hybrid Electric Vehicles

Predicting the fuel economy capability of hybrid electric vehicle (HEV) powertrains by solving the related optimal control problem has been available for a few decades. Dynamic programming (DP) is one of the most popular techniques implemented to this end. Current research aims at integrating further powertrain modeling criteria that improve the fidelity level of the optimal HEV powertrain control behavior predicted by DP, thus corroborating the reliability of the fuel economy assessment. Dedicated methodologies need further development to avoid the curse of dimensionality which is typically associated to DP when increasing the number of control and state variables considered. This paper aims at considerably reducing the overall computational effort required by DP for HEVs by removing the state term associated to the battery state-of-charge (SOC).

An Engine Parameters Sensitivity Analysis on Ducted Fuel Injection in Constant-Volume Vessel Using Numerical Modeling

The use of Ducted Fuel Injection (DFI) for attenuating soot formation throughout mixing-controlled diesel combustion has been demonstrated impressively effective both experimentally and numerically. However, the last research studies have highlighted the need for tailored engine calibration and duct geometry optimization for the full exploitation of the technology potential. Nevertheless, the research gap on the response of DFI combustion to the main engine operating parameters has still to be fully covered. Previous research analysis has been focused on numerical soot-targeted duct geometry optimization in constant-volume vessel conditions. Starting from the optimized duct design, the herein study aims to analyze the influence of several engine operating parameters (i.e. rail pressure, air density, oxygen concentration) on DFI combustion, having free spray results as a reference.

Development of a Fully Physical Vehicle Model for Off-Line Powertrain Optimization: A Virtual Approach to Engine Calibration

Nowadays control system development in the automotive industry is evolving rapidly due to several factors. On the one hand legislation tightening is asking for simultaneous emission reduction and efficiency increase, on the other hand the complexity of the powertrain is increasing due to the spreading of electrification. Those factors are pushing for strong design parallelization and frontloading, thus requiring engine calibration to be moved much earlier in the V-Cycle. In this context, this paper shows how, coupling well known physical 1D engine models featuring predictive combustion and emission models with a fully physical aftertreatment system model and longitudinal vehicle model, a powerful virtual test rig can be built. This virtual test rig can be used for powertrain virtual calibration activities with reduced requirement in terms of experimental data.

A Methodology for Automotive Steel Wheel Life Assessment

A methodology for an efficient failure prediction of automotive steel wheels during fatigue experimental tests is proposed. The strategy joins the CDTire simulative package effectiveness to a specific wheel finite element model in order to deeply monitor the stress distribution among the component to predict damage. The numerical model acts as a Software-in-the-loop and it is calibrated with experimental data. The developed tool, called VirtualWheel, can be applied for the optimisation of design reducing prototyping and experimental test costs in the development phase. In the first section, the failure criterion is selected. In the second one, the conversion of hardware test-rig into virtual model is described in detail by focusing on critical aspects of finite element modelling. In conclusion, failure prediction is compared with experimental test results.

An Iterative Histogram-Based Optimization of Calibration Tables in a Powertrain Controller

To comply with the stringent fuel consumption requirements, many automobile manufacturers have launched vehicle electrification programs which are representing a paradigm shift in vehicle design. Looking specifically at powertrain calibration, optimization approaches were developed to help the decision-making process in the powertrain control. Due to computational power limitations the most common approach is still the use of powertrain calibration tables in a rule-based controller. This is true despite the fact that the most common manual tuning can be quite long and exhausting, and with the optimal consumption behavior rarely being achieved. The present work proposes a simulation tool that has the objective to automate the process of tuning a calibration table in a powertrain model. To achieve that, it is first necessary to define the optimal reference performance.

The Effect of Post Injection Coupled with Extremely High Injection Pressure on Combustion Process and Emission Formation in an Off-Road Diesel Engine: A Numerical and Experimental Investigation

In this paper, a numerical and experimental assessment of post injection potential for soot emissions mitigation in an off-road diesel engine is presented, with the aim of supporting hardware selection and engine calibration processes. As a case study, a prototype off-road 3.4 liters 4-cylinder diesel engine developed by Kohler Engines was selected. In order to explore the possibility to comply with Stage V emission standards without a dedicated aftertreatment for NOx, the engine was equipped with a low pressure cooled Exhaust Gas Recirculation (EGR), allowing high EGR rates (above 30%) even at high load. To enable the exploitation of such high EGR rates with acceptable soot penalties, a two-stage turbocharger and an extremely high-pressure fuel injection system (up to 3000 bar) were adopted. Moreover, post injections events were also exploited to further mitigate soot emissions with acceptable Brake Specific Fuel Consumption (BSFC) penalties.

Modeling and Optimization of the Consumption of a Three-Wheeled Vehicle

In recent years, there is an increasing global interesting in alternative sources of energy. For this reason, Shell Company creates Shell Eco Marathon, a competition for fuel-efficient vehicles designed by student around the world. IDRAkronos is a fuel cell hydrogen prototype developed at the Politecnico of Turin. The vehicle races in prototype category with the task to complete ten laps of an urban circuit driving a total distance of 15 km in a maximum time of 39 min, then with an average speed of approximately 25 km/h, obtaining the less consumption. The vehicle is a three wheels vehicle based on a carbon fibre monocoque pushed by a hydrogen fuel cell with a high efficiency DC electric motor. The paper describes modelling and optimization of the powertrain design applicable to the development of fuel cell electric vehicles.

Customer Oriented Vehicle Dynamics Assessment for Autonomous Driving in Highway

Autonomous Driving is one of the main subjects of academic research and one important trend in the automotive industry. With the advent of self-driving vehicles, the interest around trajectory planning raises, in particular when a customer-oriented analysis is performed, since more and more the carmakers will have to pay attention to the handling comfort. With that in mind, an experimental approach is proposed to assess the main characteristics of human driving and gain knowledge to enhance quality of autonomous vehicles. Focusing on overtaking maneuvers in a highway environment, four comfort indicators are proposed aiming to capture the key aspects of the chosen paths of a heterogeneous cohort. The analysis of the distribution of these indicators (peak to peak lateral acceleration, RMS lateral acceleration, Smoothness and Jerk) allowed the definition of a human drive profile.

Application of Genetic Algorithm for the Calibration of the Kinetic Scheme of a Diesel Oxidation Catalyst Model

In this work, a methodology for building and calibrating the kinetic scheme for the 1D CFD model of a zone-coated automotive Diesel Oxidation Catalyst (DOC) by means of a Genetic Algorithm (GA) approach is presented. The methodology consists of a preliminary experimental activity followed by a modelling, optimization and validation process. The tested aftertreatment component presents zone coating, with the front brick side covered with Zeolites in order to ensure hydrocarbons trapping at low temperature, and Platinum Group Metal (PGM), while the rear brick side presents an alumina washcoat with a different PGM loading. Reactor scale samples representative of each coating zone were tested on a Synthetic Gas Bench (SGB), to fully characterize the component’s behavior in terms of Light-off and hydrocarbons (HC) storage for a wide range of inlet feed compositions and temperatures, representative of engine-out conditions.

Automotive manufacturers are facing stronger and stronger pressure to optimize all aspects related to fuel consumption of cars, and aerodynamic drag makes no exception, due to increasing government enforcing rules for the reduction of the emissions and the increasing influence of aerodynamic performance on fuel consumption with WLTC and RDE driving cycles. Nowadays, CFD simulation is a common tool across automotive industries for the assessment and the optimization of vehicle resistance in the design phase. The full power of these numerical methods of studying many design variants in advance of experimental testing, however, can be fully exploited when coupled with optimization techniques, always keeping into account constraints and aesthetical demands. On the other hand, a massive use of CFD optimization can lead to unaffordable computational efforts or a limitation of the design exploration space.

Active Tire Pressure Control (ATPC) for Passenger Cars: Design, Performance, and Analysis of the Potential Fuel Economy Improvement

Active tire pressure control (ATPC) is an automatic central tire inflation system (CTIS), designed, prototyped, and tested at the Politecnico di Torino, which is aimed at improving the fuel consumption, safety, and drivability of passenger vehicles. The pneumatic layout of the system and the designed solution for on board integration are presented. The critical design choices are explained in detail and supported by experimental evidence. In particular, the results of experimental tests, including the characterizations of various pneumatic components in working conditions, have been exploited to obtain a design, which allows reliable performance of the system in a lightweight solution. The complete system has been tested to verify its dynamics, in terms of actuation time needed to obtain a desired pressure variation, starting from the current tire pressure, and to validate the design.

Multi-Objective Optimization of Fuel Injection Pattern for a Light-Duty Diesel Engine through Numerical Simulation

Development trends in modern common rail fuel injection systems (FIS) show dramatically increasing capabilities in terms of optimization of the fuel injection strategy through a constantly increasing number of injection events per engine cycle as well as through the modulation and shaping of the injection rate. In order to fully exploit the potential of the abovementioned fuel injection strategy optimization, numerical simulation can play a fundamental role by allowing the creation of a kind of a virtual test rig, where the input is the fuel injection rate and the optimization targets are the combustion outputs, such as the burn rate, the pollutant emissions, and the combustion noise (CN).
