Towards Establishing Continuous-X Pipeline Using Modular Software-in-the-Loop Test Environments

Software-in-the-Loop (SiL) test environments are the ideal virtual platforms for enabling continuous-development, -integration, -testing -delivery or -deployment commonly referred as Continuous-X (CX) of the complex functionalities in the current automotive industry. This trend especially is contributed by several factors such as the industry wide standardization of the model exchange formats, interfaces as well as architecture definitions. The approach of frontloading software testing with SiL test environments is predominantly advocated as well as already adopted by various Automotive OEMs, thereby the demand for innovating applicable methods is increasing. However, prominent usage of the existing monolithic architecture for interaction of various elements in the SiL environment, without regarding the separation between functional and non-functional test scope, is reducing the usability and thus limiting significantly the cost saving potential of CX with SiL.

Generic Methodology for Vibration and Wear Analysis to Understand Their Influences in an Electric Drivetrain

The prime factor which influences noise and vibrations of electro-mechanical drives is wear at the components. This paper discusses the numerical methods developed for abrasion, vibration calculations and the coupling between wear and Noise Vibration and Harshness (NVH) models of the drive unit. The vibration domain model, initially, focuses on the calculations of mechanical excitations at the gear shafts which are generated via a nonlinear dynamic model. Furthermore, the bearings are studied for the influences on their stiffness and eventually their impact on the harmonics of the drivetrain. Later, free and forced vibrations of the complete drivetrain are simulated via a steady-state dynamic model. Consequently, the paper concentrates on the abrasion calculations at the gears. Wear is a complex process and understanding it is essential for determining the vibro-acoustics characteristics.

Large Eddy Simulations and Tracer-LIF Diagnostics of Wall Film Dynamics in an Optically Accessible GDI Research Engine

Large Eddy Simulations (LES) and tracer-based Laser-Induced Fluorescence (LIF) measurements were performed to study the dynamics of fuel wall-films on the piston top of an optically accessible, four-valve pent-roof GDI research engine for a total of eight operating conditions. Starting from a reference point, the systematic variations include changes in engine speed (600; 1,200 and 2,000 RPM) and load (1000 and 500 mbar intake pressure); concerning the fuel path the Start Of Injection (SOI=360°, 390° and 420° CA after gas exchange TDC) as well as the injection pressure (10, 20 and 35 MPa) were varied. For each condition, 40 experimental images were acquired phase-locked at 10° CA intervals after SOI, showing the wall-film dynamics in terms of spatial extent, thickness and temperature.

Development of the TOP TIERTM Diesel Standard

The TOP TIERTM Diesel fuel standard was first established in 2017 to promote better fuel quality in marketplace to address the needs of diesel engines. It provides an automotive recommended fuel specification to be used in tandem with regional diesel fuel specifications or regulations. This fuel standard was developed by TOP TIERTM Diesel Original Equipment Manufacturer (OEM) sponsors made up of representatives of diesel auto and engine manufacturers. This performance specification developed after two years of discussions with various stakeholders such as individual OEMs, members of Truck and Engine Manufacturers Association (EMA), fuel additive companies, as well as fuel producers and marketers. This paper reviews the major aspects of the development of the TOP TIERTM Diesel program including implementation and market adoption challenges.

Locally Structured Fiber Reinforcements: An Approach to Realize Anisotropic Directivity Pattern in Ultrasound Transducers

Ultrasonic transducers are widely used in automotive and industrial applications for surround sensing. Anisotropic directivity patterns with a narrow-angled beam in the vertical plane and a wide-angled beam in the horizontal plane are needed in automotive applications particularly. Today’s ultrasonic transducers for automotive applications are mainly metal based, pot-like ultrasonic transducers. The anisotropic directivity pattern is achieved by increasing the thickness of the vibrating plate-like part of the structure locally. Composites with locally structured fiber reinforcements open up the possibility to design the dynamical behavior of components without changing its contour. Using this new dimension of design to modify the directivity pattern of sound radiating components is less examined in literature.

Laser-Based Measurements of Surface Cooling Following Fuel Spray Impingement

A major source for soot particle formation in Gasoline-Direct-Injection (GDI) engines are fuel-rich zones near walls as a result of wall wetting during injection. To address this problem, a thorough understanding of the wall film formation and evaporation processes is necessary. The wall temperature before, during and after fuel impingement is an important parameter in this respect, but is not easily measured using conventional methods. In this work, a recently developed laser-based phosphor thermography technique is implemented for investigations of spray-induced surface cooling. This spatially and temporally resolved method can provide surface temperature measurements on the wetted side of the surface without being affected by the fuel-film. Zinc oxide (ZnO) particles, dispersed in a chemical binder, were deposited onto a thin steel plate obtaining a coating thickness of 17 μm after annealing.

A New Approach to Predicting Component Temperature Collectives for Vehicle Thermal Management

There is a growing need for life-cycle data – so-called collectives – when developing components like elastomer engine mounts. Current standardized extreme load cases are not sufficient for establishing such collectives. Supplementing the use of endurance testing data, a prediction methodology for component temperature collectives utilizing existing 3D CFD simulation models is presented. The method uses support points to approximate the full collective. Each support point is defined by a component temperature and a position on the time axis of the collective. Since it is the only currently available source for component temperature data, endurance testing data is used to develop the new method. The component temperature range in this data set is divided in temperature bands. Groups of driving states are determined which are each representative of an individual band. Each of the resulting four driving state spaces is condensed into a substitute load case.

From Exterior Wind Noise Loads to Interior Cabin Noise: A Validation Study of a Generic Automotive Vehicle

The object of the validation study presented in this paper is a generic vehicle, the so-called SAE body, developed by a consortium of German car manufacturers (Audi, Daimler, Porsche, Volkswagen). Many experiments have been performed by the abovementioned consortium on this object in the past to investigate its behavior when exposed to fluid flow. Some of these experiments were used to validate the simulation results discussed in the present paper. It is demonstrated that the simulation of the exterior flow is able to represent the transient hydrodynamic structures and at the same time both the generation of the acoustic sources and the propagation of the acoustic waves. Performing wave number filtering allows to identify the acoustic phenomena and separate them from the hydrodynamic effects. In a next step, the noise transferred to the interior of the cabin through the glass panel was calculated, using a Statistical Energy Analysis approach.

Physical 1-D System Simulation Model for Monotube Shock Absorbers for Simulation with Excitation up to 70Hz

In an automotive suspension, the shock absorber plays a significant role to enable the vehicle performances, especially in ride, handling and Noise-Vibration-Harshness (NVH). Understanding its physical characteristics is of great importance, as it has a main influence on the overall vehicle performance. Within this research project simulation models for different passive monotube shock absorber systems have been created in a 1-D system simulation software. The simulation models are designed and parameterized physically. To validate the simulation models measurements on different hydropulse-shaker with specially designed control signals to investigate the response during high frequency excitation, have been done. A detailed discussion of the several models and results of a simulation to measurement comparison is given. After detailed investigation the shock absorber simulation models are now adaptable to the multi body simulation.

Holistic Approach for Improved Safety Including a Proposal of New Virtual Test Conditions of Small Electric Vehicles

In the next 20 years the share of small electric vehicles (SEVs) will increase especially in urban areas. SEVs show distinctive design differences compared to traditional vehicles. Thus the consequences of impacts of SEVs with vulnerable road users (VRUs) and other vehicles will be different from traditional collisions. No assessment concerning vehicle safety is defined for vehicles within European L7e category currently. Focus of the elaborated methodology is to define appropriate test scenarios for this vehicle category to be used within a virtual tool chain. A virtual tool chain has to be defined for the realization of a guideline of virtual certification. The derivation and development of new test conditions for SEVs are described and are the main focus of this work. As key methodology a prospective methodical analysis under consideration of future aspects like pre-crash safety systems is applied.

Optical Investigations of the Ignition-Relevant Spray Characteristics from a Piezo-Injector for Spray-Guided Spark-Ignited Engines

The spray-guided combustion process offers a high potential for fuel savings in gasoline engines in the part load range. In this connection, the injector and spark plug are arranged in close proximity to one another, as a result of which mixture formation is primarily shaped by the dynamics of the fuel spray. The mixture formation time is very short, so that at the time of ignition the velocity of flow is high and the fuel is still largely present in liquid form. The quality of mixture formation thus constitutes a key aspect of reliable ignition. In this article, the spray characteristics of an outward-opening piezo injector are examined using optical testing methods under pressure chamber conditions and the results obtained are correlated with ignition behaviour in-engine. The global spray formation is examined using high-speed visualisation methods, particularly with regard to cyclical fluctuations.

Air Spring Air Damper: Modelling and Dynamic Performance in Case of Small Excitations

Air spring systems gain more and more popularity in the automotive industry and with the ever growing demand for comfort nowadays they are almost inevitable. Some significant advantages over conventional steel springs are appealing for commercial vehicles as well as for the modern passenger vehicles in the luxury class. Current production air spring systems exist in combination with hydraulic shock absorbers (integrated or resolved). An alternative is to use the medium air not only as a spring but also as a damper: a so-called air spring air damper. Air spring air dampers are force elements which could be a great step for the chassis technology due to their functionality (frequency selectivity, load levelling, load independent vibration behaviour, load dependent damping). Some of their design which avoid dynamic seals by the using of rubber bellows contribute to a better ride comfort.

A Representative Testing Methodology for System Influence on Automotive Fuel Filtration

Filtration of diesel and gasoline fuel in automotive applications is affected by many external and internal parameters, e.g. vibration, temperature, pressure, flow pulsation, and engine start-stop. Current test procedures for automotive fuel filters, proposed by most of the researchers and organizations including Society for Automotive Engineers (SAE) and International Organization for Standardization (ISO), do not apply the previously mentioned real-world-conditions. These operating conditions, which are typical for an automotive fueling system, have a significant effect on fuel filtration and need to be considered for the accurate assessment of the filter. This requires the development of improved testing procedures that will simulate the operating conditions in a fuel system as encountered in the real world.

Retrospective on Cubic Equation of State for R134a Refrigerant Used in Automotive Application

The need for a consistent and reliable calculation of thermodynamic property of refrigerants has been a topic of research since the past decade. This paper reports a study of various cubic equations of state for a refrigerant being used in automotive air-conditioning applications. The thermodynamic property of refrigerant 1,1,1,2 tetrafluoroethane (commercially known as R134a) is estimated for this purpose. A comparative analysis is made on three sets of equations of state. They are Redlich Kwong equation (RK), Peng Robinson equation (PR) and Patel Teja equation. It is found that the Patel-Teja and Peng-Robinson equations are accurate in the operating region of automotive air-conditioning system. Using these literature based equations and Maxwell correlations, thermodynamic models are developed. They estimate thermodynamic properties of saturated liquid/vapor, sub-cooled liquid and superheated vapor phases.

Low-speed Boom Noise - Escalating Relevance According to CO2- Targets and High Torque Engines

The increasing shift of drive operation towards efficient engine operation points at very low engine speeds demands a concerted design and tuning of engine, drive-train, assembly attachment and body to avoid annoying low speed boom noise. An additional challenge in this area of conflict is the increasing torque of modern engines at low engine speeds. As an example for a standard passenger car, the modes of operation, which may lead to low speed boom noise, are described. Setting levers along the complete chain of effect are characterised - from cylinder pressure up to the radiating surfaces of the interior. To achieve challenging NVH-targets the application of nonlinear simulation systems is indispensable, in particular in the concept phase of a vehicle. The use of multi-body simulation is presented for a concentrated NVH-optimisation of powertrain and rear axle vibration behaviour to reduce low-speed boom noise. On entire vehicle level hybrid simulation models are useful.

Modeling of Injected Diesel Fuel Conversion and Heat Release in Oxidation Catalyst: 3D-CFD & 1D Channels Approach

A system for controlled heat generation in exhaust pipeline is studied, consisting of fuel injector and oxidation catalyst (plus connecting pipes). A 3D-CFD software (StarCD) coupled with a tailored 1D model of catalytic monolith channel (XMR) are employed for simulations of realistic, fully 3D system geometry. Exhaust gas flow, fuel injection, and distribution at the catalyst inlet is solved by 3D-CFD, while the processes inside individual representative channels are simulated by the effective 1D model. The 3D-CFD software calls iteratively the 1D channel model with proper boundary conditions and solves 3D temperature profile over the monolith, utilizing local enthalpy fluxes (including gas-solid heat transfer and reaction enthalpy) calculated by the 1D channel model. Seven representative hydrocarbons are used for characterisation of Diesel fuel composition with respect to catalytic oxidation kinetics.

Development of Universal Brake Test Data Exchange Format and Evaluation Standard

Brake system development and testing is spread over vehicle manufacturers, system and component suppliers. Test equipment from different sources, even resulting from different technology generations, different data analysis and report tools - comprising different and sometimes undocumented algorithms - lead to a difficult exchange and analysis of test results and, at the same time, contributes to unwanted test variability. Other studies regarding the test variability brought up that only a unified and unambiguous data format will allow a meaningful and comparative evaluation of these data and only standardization will reveal the actual reasons of test variability. The text at hand illustrates that a substantial part of test variability is caused by a misinterpretation of data and/or by the application of different algorithms.

Particulate Matter Sensor for On Board Diagnostics (OBD) of Diesel Particulate Filters (DPF)

The emissions legislation in the US and Europe introduces the need for the application of diesel particulate filters (DPF) in most diesel vehicles. In order to fulfill future OBD legislations, which include more stringent requirements on monitoring the functionality of those particulate filters, new sensors besides the differential pressure sensor are necessary. The new sensors need to directly detect the soot emission after DPF and withstand the harsh exhaust gas environment. Based on multi layer ceramic sensor technology, an exhaust gas sensor for particulate matter (EGS-PM) has been developed. The soot-particle-sensing element consists of two inter-digitated comb-like electrodes with an initially infinite electrical resistance. During the sensor operation, soot particles from the exhaust gas are collected onto the inter-digital electrodes and form conductive paths between the two electrode fingers leading to a drop of the electrical resistance.

Investigations on Chemical Ageing of Diesel Oxidation Catalysts and Coated Diesel Particulate Filters

For medium- and heavy-duty diesel engines, the development of new catalyst technologies and particulate filters is necessary to fulfill increasingly stringent emission regulations. An important aspect is the durability of the after-treatment system and therefore its efficiency over lifetime. Lubrication oil additives contain components such as phosphorous or zinc to ensure engine durability. Diesel oxidation catalyst (DOC) and coated diesel particulate filter (cDPF) catalytic coatings are negatively influenced by contamination on the surface with these components (chemical ageing). The components have a negative impact on the exhaust after-treatment systems performance. Additionally the cDPF is filled with oil ash. Engine tests are conducted to analyze the effect of lubrication oil additives on after-treatment system performance. In one study, lubrication oil with increased sulfur ash content is used.

Diesel Lubricity Requirements of Future Fuel Injection Equipment

This paper looks at the underlying fundamentals of diesel fuel system lubrication for the highly-loaded contacts found in fuel injection equipment like high-pressure pumps. These types of contacts are already occurring in modern systems and their severity is likely to increase in future applications due to the requirement for increased fuel pressure. The aim of the work was to characterise the tribological behavior of these contacts when lubricated with diesel fuel and diesel fuel treated with lubricity additives and model nitrogen and sulphur compounds of different chemical composition. It is essential to understand the role of diesel fuel and of lubricity additives to ensure that future, more severely-loaded systems, will be free of any wear problem in the field.
