Commercial electric vehicle air conditioning system keeps occupants comfortable, but at the expense of the energy used from the battery of vehicle. Passengers around the world are increasingly requesting buses with HVAC/AC capabilities. There is a need to optimise current air conditioning systems taking into account packaging, cost, and performance limits due to the rising demand for cooling and heating globally. Major elements contributing to heat ingress are traction motor, front firewall, windshield & side glasses and bus body parts. These elements contribute to the bus’s poor cooling and lack of passenger comfort. This topic refers to the reduction of the heat ingress through usage of different glass technology like IR Cut & solar green glass with different types of coating.

Automotive Crankshaft Development in Austempered Ductile Iron Casting

The automotive industry is facing a challenge as efficiency improvements are required to address the strict emission norms which in turn requires high performance downsized, lightweight IC engines. The increasing demand for lightweight engine needs high strength to weight ratio materials. To meet high strength to weight ratio, castings are preferable. However due to strength limitations for critical crankshaft applications, it forces to use costly forgings such as micro alloyed forging steel and Martensitic (after heat treatment) forging steel. To reduce the cost impact, high strength Austempered Ductile iron (ADI) casting is developed for crankshaft applications to substitute steel forgings. Austempered Ductile Iron is having an excellent mechanical properties due to aus-ferritic structure. The improved properties of developed ADI Crankshaft over steel forged crankshaft offers additional weight advantage.

Development of Mold in Color Plastics to Eliminate Paint without Compromising Aesthetic & Functional Requirements

Vehicle aesthetic appearance is critical factor in the perceived quality of a vehicle. Auto OEM focuses on the improvement of perceived quality. The perceived quality of a vehicle is improved by achieving a superior finish on the visible parts. Plastic parts used in visible areas are painted to achieve a superior finish & aesthetic. However, the painting process is very energy intensive, releases a lot of harmful VOCs into the environment, emits carbon di-oxide into the environment & is a very costly process. Also, painted parts pose a challenge for recycling at the end of life. For painting one square meter area, around 6.5 Kg of co2 is released. Additionally, the painting cost contributes to around 60 % of the part cost. As the emphasis has increased on sustainability & reducing the cost, we took the challenge to develop novel mold in color material to eliminate the painting process without compromising the aesthetic & functional requirements of part.

Comparative Analysis of Different Corrosion Test Cycles

Corrosion in automotive industry is broadly categorized into cosmetic & perforation corrosion. Cosmetic corrosion comprises of superficial red rust which is deleterious to the overall aesthetic appeal of the vehicle but can be rectified. Perforation corrosion involves complete erosion of the panel, compromising structural integrity of the respective part. Perforation corrosion demands part replacement. In order to tackle this menace, automotive OEMs have formulated varied corrosion strategies in terms of selection of appropriate substrate, part design & surface protection scheme. Validation of various corrosion strategies become pivotal during the development phase of various parts and assemblies. Traditionally, Salt Spray Test (SST) has been used to determine corrosion life of materials/parts/assemblies. This test however does not simulate real-world conditions.

Severe Plastic Deformation Treatment for Geometry and Residual Stress Modification of Weld Toe

Structural automotive components are subjected to fatigue damage under cyclic stresses and strains. The fatigue damage initiates at stress levels lower than the elastic limit of the material and results in cracks. The Initial fatigue cracks are difficult to detect, such cracks can develop rapidly and cause sudden and brittle failure in structures. Many structural automotive components are fabricated involving weld induced local conditions such as geometry of weld toe and localized tensile residual stresses. These conditions are favorable for initiation of fatigue damage at weld toe. In current work, sever plastic deformation (SPD) which is based on high frequency impact treatment using ultrasound energy was applied on weld toe of representative weld joints. The effect of SPD on weld toe geometry modification, microstructure and residual stresses were evaluated. Microscopic and X-ray diffraction techniques were used to study the effects of SPD.

Use of Powder Metallurgy Based Connecting Rod for Diesel Engine Application

The usage of forging a preformed, near net shape, compacted and sintered metal powder has been widely accepted since the eighties and is now one of the mainstays for producing Connecting rods in North America. However, its use in Indian subcontinent is limited as its counterpart i.e. conventional steel forging is still the most dominant. Powder metallurgy route has many advantages like good dimensional accuracy; minimum scattering of weight etc. Despite these advantages, the Powder metallurgy process is still not preferred predominantly due to technical (endurance) and infrastructural limitations. This work envisages combining the benefits of powder metallurgy process with the required mechanical properties viz. tensile and fatigue strength alongside design modifications to meet the requirements of a connecting rod for a 2-cylinder diesel engine. The connecting rods met the fatigue life at the required FOS equaling the performance of a conventionally forged connecting rod.

Digital Simulation of Welding Process to Optimize Residual Stresses and Microstructure of Welded Suspension Component

Automotive suspension system forms the basis for the design of vehicle with durability, reliability and NVH requirements. The automotive suspension systems are exposed to dynamic and static loads which in turn demands the highest integrity and performance against fatigue based metallic degradation. The growing demand for light-weighting has culminated into numerous designs of rear twist beam suspension systems. However these designs drive their design flexibility by incorporating multiple welding joints into the suspension system. Welding joints helps in designing complex automotive systems. However, these welding joints bring in weak points as welding process itself degrades parent material and introduces areas with high tensile residual stresses. These areas with tensile residual stresses are susceptible to undergo fatigue failure. Thus, there is a need to improve welding process to mitigate harmful tensile residual stresses.

A New Approach to Check the Heath of Engine Mounting & Suspension Bolted Joints

The torque required to tighten any threaded joint is different from the necessary torque to untighten threaded bolt or nut, and it is not observed or widely known since this is a regular and straightforward operation. Typically the torque needed to untighten a newly tightened clamp is around 10% to 30% less than the torque to stretch it further. During tightening a threaded bolt, a significant amount of torque required to overcome friction in the threads and under the nut face. The proportion of the torque used to overcome frictional resistance depends upon the friction value. When we tighten a joint with a coefficient of friction of 0.12, only about approximately 14% of the torque required to stretch the fastener producing the clamp load with 86% of the torque is lost overcoming friction. The torque needed to pull the bolt always acts in the untightening direction, resulted in untightening torque lags behind the tightening torque.

Machine Learning based Operation Strategy for EV Vacuum Pump

In an automotive braking system, Vacuum pump is used to generate vacuum in the vacuum servo or brake booster in order to enhance the safety and comfort to the driver. The vacuum pump operation in the braking system varies from conventional to electric vehicles. The vacuum pump is connected to the alternator shaft or CAM shaft in a conventional vehicle, operates continuously at engine speed and supplies continuous vacuum to the brake servo irrespective of vacuum requirement. To sustain continuous operation, these vacuum pumps are generally oil cooled. Whereas in electric vehicles, the use of a motor-driven vacuum pump is very much needed for vacuum generation as there is no engine present. Thus, with the assistance of an electronic control unit (ECU), the vacuum pump can be operated only when needed saving a significant amount of energy contributing to fuel economy and range improvement and emission reduction.

Small commercial vehicles (SCVs) are the drivers of a major part of India’s indirect economy, providing the most efficient means of transport. With the introduction of BS-VI norms, some major overhauls have been done to the SCV models to meet BS VI norms in challenging timeline for early market entry. This forced to automotive designers towards challenge of cost competitiveness as well as refinement level to survive in this competitive market. This paper explains the systematic approach used to overcome challenges of higher tactile vibrations, higher in-cab noise because of BS VI requirement in 2 cycle engine required for small commercial vehicle. In a Polymer Electrolyte Membrane Fuel Cell (PEMFC) uniform reaction rate is very crucial to obtain maximum performance and to maintain the life of the cells. In PEMFC stack manifold plays an important role in maintaining uniform flow distribution of reactants (hydrogen, air and coolant) to the cells. Many studies have been carried out for examining the effect of manifold on flow distribution and pressure drop. Most studies are limited to small scale level (5 to 10 kW stack). This paper describes large scale fuel cell stack manifold design, flow distribution and pressured contours which is suitable for automotive vehicles (30 to 50 kW). The design consists of simplified scaled up fuel cell stack with cells connected in the series. Modelled the effect of internal manifold geometry of the fuel cell stack on pressure and flow distribution to the cells.

A Multiphysics Approach for NVH Analysis of PMSM Traction Motor

Electric vehicles are fast expanding in market size, and there are increasing customer expectations on all aspects of the vehicle, including its noise and vibrational characteristics. Irritable noise from traction motors account for around 15% of the overall noise in an electric vehicle, and thus, has a need to be analysed and studied. This study focuses on identifying the critical vibro - acoustic orders for an 8 pole PMSM (Permanent Magnet Synchronous Motor) for three cases - healthy, with static eccentricity and with dynamic eccentricity. PMSM motors are widely used for traction and other applications due to their higher power density along with compact size. A coupled approach between electromagnetic and vibro - acoustic simulation is deployed to characterise the NVH behaviour of the motor.

Systematic Approach for Optimizing Tailgate Stoppers and Its Location to Prevent Squeak and Rattle

Tailgate stoppers play vital role in exerting preload on the Tailgate latch mechanism and also restrict the relative motion of the Tailgate against vehicle Body in White (BIW). These stoppers act as over-slam dampeners and reduce the transmissibility of vibrations thereby reduce the risk of Squeaks & Rattles (S&R) noises. S&R noises from Tailgate are most annoying to the rear passengers in the vehicle and are recurring in nature. Preventing these issues during design is a challenging task. S&R risk simulations enable us to conduct virtual Design of Experiments (DOEs) and arrive at optimal solutions. This approach helps in reducing the cost of the design changes that are required in the physical prototype at the later stages of product development and save time. The risk evaluation in the simulations is based on the relative displacement at the interfaces of two components.

The main objective of the exhaust system is to offer a leakage proof, noise proof, safe route for exhaust gases from engine to tailpipe, where they are released into the environment, while also processing them to meet the emission norms. New stringent emission norms demand ‘near-zero’ leakage exhaust systems, throughout vehicle life bringing the joints into focus as they are highly susceptible to leakage. Needless to say, this necessitates them to endure not only structural but also the environmental loads, throughout their life. Thus, the fatigue life or durability tests become the most critical part of the exhaust system development. Automotive door seal has an important function which is used extensively where interior of the vehicle is sealed from the environment. Problem with door seal system design will cause water leakage, wind noise, hard opening or closing of doors, gap and flushness issue which impair customer’s satisfaction of the vehicle. Moreover, improper design of seal can lead to difficulty in installation of door seal on body panel. The design prudence and manufacturing process are important aspect for the functionality and performance of sealing system. However, the door sealing system involves many design and manufacturing variables. At the early design stage, it is difficult to quantify the effect of each of the multiple design variables. As there are no physical prototypes during rubber profile beading-out stages, engineers need to carry out non-linear numerical simulations that involve complex phenomena as well as static and dynamic loads for door seal.

Cold Idle Gear Rattle in Manual Transmission Passenger Car-Temperature Based Phenomenon

Gear rattle is due to impact noise of unloaded gears in transmission having freedom to move in backlash region. Engine order vibrations in the presence of backlash in meshing pairs induce the problem. It is a system behavior wherein flywheel torsional vibrations, the pre-damper characteristics and transmission drag torque plays a vital role in an engine idle condition (hot & cold). Idle rattle is a severe issue, which is highly noticeable in cold condition or after 1st engine crank. Gear rattling observed in idle condition is idle gear rattle or neutral gear rattle, specifically in cold condition is a “Cold idle rattle” and this is one of the critical noise parameters considered for entire vehicle NVH. Damper mechanism in the clutch, is used to serve better isolation (by reducing the input excitation to transmission parts) of vibrations between engine and transmission their by reducing gear rattle intensity.

Electro-Magnetic Parking Brake System for Electric Vehicles

Regular vehicle has the advantage of Engine resistance even when it is not fired, hence chances of vehicle roll back on gradients will be minimized. This is not the case for Electric vehicles, which uses an electric motor that does not have any resistance offered to wheels that prevent vehicle roll back on gradient. This leads to increased load on the conventional hydraulic brakes due to absence of engine inertia. Hence, there is a need for a low cost and reliable automatic braking system which can help in holding the vehicle and assists the driver during launch in case he need to stop at a gradient. An Electromagnetic brake (EM brake) system can be used as a solution for the above-mentioned requirement. EM brake can provide hill hold and hill assist effect in addition to automatic parking brake application when the vehicle is turned-off. This system will assist anyone who need to halt the vehicle at a gradient and then relaunch it without much struggle.
