Development of New Motor for Electric Vehicles

The world is currently facing environmental issues such as global warming, air pollution, and high energy demand. To mitigate these challenges, the electrification of vehicles is essential as it is effective for efficient fuel utilization and promotion of alternative fuels. The optimal approach for electrification varies across different markets, depending on local energy conditions and current circumstances. Consequently, Toyota has taken the initiative to offer a comprehensive lineup of battery electric vehicles (BEV), hybrid electric vehicles (HEV), plug-in hybrid electric vehicles (PHEV), and fuel cell electric vehicles (FCEV), aiming to provide sustainable solutions tailored to the unique situations and needs of each region. As part of this effort, Toyota has developed the 5th generation of hybrid electric vehicles. This paper describes the electric motor used in the new Toyota Camry which achieves high torque, high power, low losses, and compact design.

Improvement of PN Filtration Efficiency of Coated GPF – Study of Improvement of PN Filtration Efficiency and Reduction of Pressure Drop

This research aimed to improve the PN filtration efficiency of a catalyst coated gasoline particulate filter (cGPF) to meet the next generation of emissions regulations for internal combustion engines. This paper proposes a concept that improves the PN filtration performance while maintaining low pressure drop by forming a thin PM trap layer on the surface of the cGPF substrate. The design guidelines for the coating particle size and coating amount of the PM trap layer were investigated, and actual manufacturing issues were also identified. The validity of this concept and guidelines was then verified on an actual vehicle.

Analysis of the effect of hydrogen combustion characteristics on engine performance

The use of hydrogen produced from renewable energy sources is expected to be one of the most promising options for achieving carbon neutrality in automobiles, in addition to electrification and the use of biofuels and synthetic fuels. In recent years, along with fuel cell electric vehicles (FCEVs), there has been renewed interest in hydrogen engines that can utilize internal combustion engine technology. Although hydrogen has the property of a high laminar burning velocity and a wide flammable range compared to other fuels, the actual combustion phenomenon in a real engine is strongly influenced by the turbulence created by the in- cylinder flow and the distribution of fuel and air in the cylinder due to the formation of the mixture. Therefore, to fully utilize hydrogen as a fuel in actual engines and bring out its performance, it is important to understand the basic combustion characteristics of hydrogen in the cylinder and the effects of these factors on hydrogen combustion.

New Concept Exhaust Manifold for Next-Generation HEV and PHEV

HEV and PHEV require an improved aftertreatment system to clean the exhaust gas in various driving situations. The efficiency of aftertreatment system is significantly influenced by the residence time of the gas in a catalyst which gas flow has generally strong pulsation. Simulation showed up to 70% reduction of exhaust gas emission if the pulsation could be completely attenuated. A new concept exhaust manifold was designed to minimize pulsation flow by wall impingement, with slight increase of pressure loss. Experimental results with new concept exhaust manifold showed exhaust gas emission were reduced 16% at cold condition and 40% at high-load condition.

Development of Three-Way Catalysts with Enhanced Cold Performance

Global focus on CO2 reduction and environmental protection is increasing. To comply with stricter exhaust gas regulations and reduce real world emissions, it is becoming increasingly important to improve the performance of three-way catalysts. Therefore, highly efficient conversion of hydrocarbons (HC), carbon monoxide (CO), and nitrogen oxides (NOx) is required. In general, the more active the precious metals used, the better the conversion performance. However, precious metals have supply risks, such as price fluctuation and the uneven distribution of production areas. Therefore, it is necessary to lower emissions while also lowering the amount of precious metals used. This paper focuses on how catalysts are used and describes the development of a new three-way catalyst for the purpose of strengthening cold conversion and decreasing the usage of precious metals.

Development of 50% Thermal Efficiency S.I. Engine to Contribute Realization of Carbon Neutrality

To prevent global warming, many countries are making efforts to reduce CO2 emissions toward achieving 2050 carbon neutrality. In order to reduce CO2 concentration quickly, in addition to spread of renewable energy and expansion of BEV, it is also important to reduce CO2 emissions by improving thermal efficiency of ICE (internal combustion engine) and utilizing carbon neutral fuels such as synthetic fuels and biofuels. It is well known that lean burn is an effective technology to increase thermal efficiency of engine highly. However, since NOx emission from lean burn engine cannot be reduced with three-way catalyst, there have been issues such as complicated system configuration due to the addition of NOx reduction catalyst or limiting lean operation to narrow engine speed and load in order to meet emission regulation of each country.

Experimental and Numerical Study on the Effect of Nitric Oxide on Autoignition and Knock in a Direct-Injection Spark-Ignition Engine

Nitric Oxide (NO) can significantly influence the autoignition reactivity and this can affect knock limits in conventional stoichiometric SI engines. Previous studies also revealed that the role of NO changes with fuel type. Fuels with high RON (Research Octane Number) and high Octane Sensitivity (S = RON - MON (Motor Octane Number)) exhibited monotonically retarding knock-limited combustion phasing (KL-CA50) with increasing NO. In contrast, for a high-RON, low-S fuel, the addition of NO initially resulted in a strongly retarded KL-CA50 but beyond the certain amount of NO, KL-CA50 advanced again. The current study focuses on same high-RON, low-S Alkylate fuel to better understand the mechanisms responsible for the reversal in the effect of NO on KL-CA50 beyond a certain amount of NO.

Development of Transaxle Fluid for Electrification Vehicles: Design of Novel Additive Formulation

To achieve carbon neutrality by reducing carbon dioxide (CO2) emissions, vehicles with an internal combustion engine have started to be replaced by electrification vehicles such as hybrid electric vehicles (HEVs), plug-in HEVs (PHEVs), and battery EVs (BEVs) worldwide, which have motors in their transaxles (T/As). Reducing transmission torque loss in the transaxles is effective to reduce CO2 emissions, and lowering the viscosity of lubrication fluids in T/As is a promising method for reducing churning and drag loss. However, lowering viscosity generally leads to thin oil films and makes the lubrication condition severe, resulting in worse anti-fatigue and anti-seizure performance. To deal with these issues, we made improvements on the additive formulation of fluid, such as the addition of an oil-film-forming polymer, chemical structure change of calcium detergents, and an increase of anti-wear additives including phosphorus and sulfur.

Development of Safety Performance for FC Stack in the New Toyota FCEV

The new Toyota Mirai hydrogen fuel cell electric vehicle (FCEV) was launched in December 2020. Achieving a low-cost, high-performance FC stack is an important objective in FCEV development. At the same time, it is also necessary to ensure vehicle safety. This paper presents an overview of the safety requirements for onboard FC stacks. It also describes the simulation and evaluation methods for the following matters related to the FC stack. i) Impact force resistance: The FC stack was designed to prevent cell layer slippage due to impact. Constraint force between the cell layers is provided by the frictional force between the cells and an external constraint. A simulation of the behavior of the cell layers under impact force was developed. The impact force resistance was confirmed by an impact loading test. ii) Hydrogen safety: The FC stack was designed so that permeated hydrogen is ventilated and the hydrogen concentration is kept below the standard.

Development of a Ceramic EHC

In recent years, electrically heated catalysts (EHCs) have been developed to achieve lower emissions. In several EHC heating methods, the direct heating method, which an electric current is applied directly to the catalyst substrate, can easily activate the catalyst before engine start-up. The research results reported on the use of the direct heating EHC to achieve significant exhaust gas purification during cold start-up [1]. From the perspective of catalyst loading, ceramics is considered to be a better material for the substrate than metal due to the difference in coefficient of thermal expansion between the catalyst and the substrate, but the EHC made of ceramics has difficulties such as controllability of the current distribution, durability and reliability of the connection between the substrate and the electrodes.

Research on Ultra-High Viscosity Index Engine Oil: Part 1 - “Flat Viscosity” Concept and Contribution to Carbon Neutrality

In recent years, the realization of carbon neutrality has become an activity to be tackled worldwide, and automobile manufacturers are promoting electrification of power train by HEV, PHEV, BEV and FCEV. Although interest in BEV is currently growing, vehicles equipped with internal combustion engines (ICE) including HEV and PHEV will continue to be used in areas where conversion to BEV is not easy due to lack of sufficient infrastructures. For such vehicles, low-viscosity engine oil will be one of the most important means to contribute to further reduction of CO2 emissions. Since HEV requires less work from the engine, the engine oil temperature is lower than that of conventional engine vehicles. Therefore, the reduction of viscous resistance in the mid-to-low temperature range below 80°C is expected to contribute more to fuel economy. On the other hand, the viscosity must be kept above a certain level to ensure the performance of hydraulic devices in the high oil temperature range.

Development of Aerodynamic Drag Reduction around Rear Wheel

Due to new CO2 regulations and increasing demand for improved fuel economy, reducing aerodynamic drag has become more critical. Aerodynamic drag at the rear of the vehicle accounts for approximately 40% of overall aerodynamic drag due to low base pressure in the wake region. Many studies have focused on the wake region structure and shown that drag reduction modifications such as boattailing the rear end and sharpening the rear edges of the vehicle are effective. Despite optimization using such modifications, recent improvements in the aerodynamic drag coefficient (Cd) seem to have plateaued. One reason for this is the fact that vehicle design is oriented toward style and practicality. Hence, maintaining flexibility of design is crucial to the development of further drag reduction modifications. The purpose of this study was to devise a modification to reduce rear drag without imposing additional design restrictions on the upper body.

Development of High-Performance FC Stack for the New MIRAI

The first MIRAI was launched in 2014 as the world’s first commercial fuel cell vehicle (FCV) [1]. Compared to the FC stack used in the first MIRAI, the FC stack in the new MIRAI achieved one of the highest volumetric power densities in the world (5.4 kW/L, excluding end plates, 1.5 times higher than the FC stack in the first MIRAI) by adopting a new flow channel for the bipolar plate and an improved electrode [2]. Enhancing the current density is an important means of increasing power performance and reducing size. The bipolar plate functions to distribute gas and drain water inside the cells to stabilize current generation. However, a conventional straight flow channel tends to cause flooding, which makes it difficult to maintain stable current generation. A partially narrow flow channel was developed to enhance oxygen diffusion without the 3D fine-mesh flow field that was adopted in the previous FC stack.

Development of Three-Way Catalyst with Advanced Coating Layer

Further improvements in catalyst performance are required to help protect the atmospheric environment. However, from the viewpoint of resource availability, it is also necessary to decrease the amount of precious metals used at the active sites of the catalyst. Therefore, a high-performance three-way catalyst with an advanced coating layer has been developed to lower the amount of precious metal usage. Fuel efficiency improvement technologies such as high compression ratios and a large-volume exhaust gas recirculation (EGR) generally tend to increase the ratio of hydrocarbons (HC) to nitrogen oxides (NOx) in exhaust gas. This research focused on the palladium (Pd) loading depth in the coating layer with the aim of improving the hydrocarbon (HC) conversion activity of the catalyst.

On the Role of Nitric Oxide for the Knock-Mitigation Effectiveness of EGR in a DISI Engine Operated with Various Gasoline Fuels

The knock-suppression effectiveness of exhaust-gas recirculation (EGR) can vary between implementations that take EGR gases after the three-way catalyst and those that use pre-catalyst EGR gases. A main difference between pre-and post-catalyst EGR gases is the level of trace species like NO, UHC, CO and H2. To quantify the role of NO, this experiment-based study employs NO-seeding in the intake tract for select combinations of fuel types and compression ratios, using simulated post-catalyst EGR gases as the diluent. The four investigated gasoline fuels share a common RON of 98, but vary in octane sensitivity and composition. To enable probing effects of near-zero NO levels, a skip-firing operating strategy is developed whereby the residual gases, which contain trace species like NO, are purged from the combustion chamber. Overall, the effects of NO-seeding on knock are consistent with the differences in knock limits for preand post-catalyst EGR gases.

Development of Low Pressure and High Performance GPF Catalyst

Awareness of environmental protection with respect to the particulate number (PN) in the exhaust emissions of gasoline direct injection (GDI) engine vehicles has increased. In order to decrease the emission of particulate matter (PM), suppressing emissions by improving engine combustion, and/or filtering PM with a gasoline particulate filter (GPF) is effective. This paper describes the improvement of the coated GPF to reduce pressure drop while securing three-way performance and PN filtration efficiency. It was necessary to load a certain amount of washcoat on the GPF to add the three-way function, but this led to an increase in pressure drop that affected engine power. The pressure drop was influenced by the gas permeation properties of the filter wall.

Development of Three-Way Catalysts Enhanced NOx Purifying Activity

Growing concerns about the depletion of raw materials as vehicle ownership continues to increase is prompting automakers to look for ways of decreasing the use of platinum-group metals (PGMs) in the exhaust systems. This research has developed a new catalyst with strong robustness against fluctuations in the exhaust gas and excellent nitrogen oxide (NOx) conversion performance. One of the key technologies is a new OSC material that has low surface area (SA) and high OSC performance. We enhanced the pyrochlore- ceria/zirconia (CZ) which has a very small SA. In order to enhance the heat resistance and promote the OSC reaction, we selected and optimized the additive element. This material showed high OSC performance especially in the temperature range of 400 degrees or less. Another key technology is washcoat structure that has high gas diffusivity by making connected pore in the washcoat (New pore forming technology).

Low Frequency Airborne Panel Contribution Analysis and Vehicle Body Sensitivity to Exhaust Nnoise

The tendency for car engines to reduce the cylinder number and increase the specific torque at low rpm has led to significantly higher levels of low frequency pulsation from the exhaust tailpipe. This is a challenge for exhaust system design, and equally for body design and vehicle integration. The low frequency panel noise contributions were identified using pressure transmissibility and operational sound pressure on the exterior. For this the body was divided into patches. For all patches the pressure transmissibility across the body panels into the interior was measured as well as the sound field over the entire surface of the vehicle body. The panel contributions, the pressure distribution and transmissibility distribution information were combined with acoustic modal analysis in the cabin, providing a better understanding of the airborne transfer.

Theoretical Study on Spray Design for Small-Bore Diesel Engine (Second Report)

Generally, soot emissions increase in diesel engines with smaller bore sizes due to larger spray impingement on the cavity wall at a constant specific output power. The objective of this study is to clarify the constraints for engine/nozzle specifications and injection conditions to achieve the same combustion characteristics (such as heat release rate and emissions) in diesel engines with different bore sizes. The first report applied the geometrical similarity concept to two engines with different bore sizes and similar piston cavity shapes. The smaller engine emitted more smoke because air entrainment decreases due to the narrower spray angle. A new spray design method called spray characteristics similarity was proposed to suppress soot emissions. However, a smaller nozzle diameter and a larger number of nozzle holes are required to maintain the same spray characteristics (such as specific air-entrainment and penetration) when the bore size decreases.

Development of Fuel Cell System Control for Sub-Zero Ambient Conditions

Toyota Motor Corporation (TMC) has been developing fuel cell vehicles (FCVs) since 1992. As part of a demonstration program, TMC launched the FCHV-adv in 2008, which established major technical improvements in key performance areas such as efficiency, driving range, durability, and operation in sub-zero conditions. However, to encourage commercialization and widespread adoption of FCVs, further improvements in performance were required. During sub-zero operating conditions, the FC system output power was lower than under normal operating conditions. The FC stack in the FCHV-adv needed to dry the electrolyte membrane to remove unneeded water from the stack. This increased the stack resistance and caused low output power. In December 2014, TMC launched the world’s first commercially available FCV named the Mirai, which greatly improved output power even after start-up in sub-zero conditions.
