The Effect of Exhaust Emission Conditions and Coolant Temperature on the Composition of Exhaust Gas Recirculation Cooler Deposits

Exhaust Gas Recirculation (EGR) coolers are widely used on diesel engines to reduce in-cylinder NOx formation. A common problem is the accumulation of a fouling layer inside the heat exchanger, mainly due to thermophoresis that leads to deposition of particulate matter (PM), and condensation of hydrocarbons (HC) from the diesel exhaust. From a recent investigation of deposits from field samples of EGR coolers, it was confirmed that the densities of their deposits were much higher than reported in previous studies. In this study, the experiments were conducted in order to verify hypotheses about deposit growth, especially densification. An experimental set up which included a custom-made shell and tube type heat exchanger with six surrogate tubes was designed to control flow rate independently, and was installed on a 1.9 L L-4 common rail turbo diesel engine.

Effect of Split-Injection Strategies on Engine Performance and Emissions under Cold-Start Operation

The recently concluded partnership for advancing combustion engines (PACE) was a US Department of Energy consortium involving multiple national laboratories focused on addressing key efficiency and emission barriers in light-duty engines. Generation of detailed experimental data and modeling capabilities to understand and predict cold-start behavior was a major pillar in this program. Cold-start, as defined by the time between first engine crank and three-way catalyst light-off, is responsible for a large percentage of NOx, unburned hydrocarbon, and particulate matter emissions in light-duty engines. Minimizing emissions during cold-start is a trade-off between achieving faster three-way catalyst light-off, and engine out emissions during that period. In this study, engine performance, emissions, and catalyst warmup potential were monitored while the engine was operated using a single direct injection (baseline case) as well as a two-way-equal-split direct injection strategy.

The partnership for advancing combustion engines (PACE) is a US Department of Energy consortium involving multiple national laboratories and includes a goal of addressing key efficiency and emission barriers in light-duty engines fueled with a market-representative E10 gasoline. A major pillar of the initiative is the generation of detailed experimental data and modeling capabilities to understand and predict cold-start behavior. Cold-start, as defined by the time between first engine crank and three-way catalyst light-off, is responsible for a large percentage of NOx, unburned hydrocarbon and particulate matter emissions in light-duty engines. Minimizing emissions during cold-start is a trade-off between achieving faster light-off of the three-way catalyst and engine out emissions during that period.

Fuel Stratification Effects on Gasoline Compression Ignition with a Regular-Grade Gasoline on a Single-Cylinder Medium-Duty Diesel Engine at Low Load

Prior research studies have investigated a wide variety of gasoline compression ignition (GCI) injection strategies and the resulting fuel stratification levels to maintain control over the combustion phasing, duration, and heat release rate. Previous GCI research at the US Department of Energy’s Oak Ridge National Laboratory has shown that for a combustion mode with a low degree of fuel stratification, called “partial fuel stratification” (PFS), gasoline range fuels with anti-knock index values in the range of regular-grade gasoline (~87 anti-knock index or higher) provides very little controllability over the timing of combustion without significant boost pressures. On the contrary, heavy fuel stratification (HFS) provides control over combustion phasing but has challenges achieving low temperature combustion operation, which has the benefits of low NOX and soot emissions, because of the air handling burdens associated with the required high exhaust gas recirculation rates.

Performance Comparison of LPG and Gasoline in an Engine Configured for EGR-Loop Catalytic Reforming

In prior work, the EGR loop catalytic reforming strategy developed by ORNL has been shown to provide a relative brake engine efficiency increase of more than 6% by minimizing the thermodynamic expense of the reforming processes, and in some cases achieving thermochemical recuperation (TCR), a form of waste heat recovery where waste heat is converted to usable chemical energy. In doing so, the EGR dilution limit was extended beyond 35% under stoichiometric conditions. In this investigation, a Microlith®-based metal-supported reforming catalyst (developed by Precision Combustion, Inc. (PCI)) was used to reform the parent fuel in a thermodynamically efficient manner into products rich in H2 and CO. We were able to expand the speed and load ranges relative to previous investigations: from 1,500 to 2,500 rpm, and from 2 to 14 bar break mean effective pressure (BMEP).

Dilute Combustion Control Using Spiking Neural Networks

Dilute combustion with exhaust gas recirculation (EGR) in spark-ignition engines presents a cost-effective method for achieving higher levels of engine efficiency. At high levels of EGR, however, cycle-to-cycle variability (CCV) of the combustion process is exacerbated by sporadic occurrences of misfires and partial burns. Previous studies have shown that temporal deterministic patterns emerge at such conditions and certain combustion cycles have a significant influence over future events. Due to the complexity of the combustion process and the nature of CCV, harnessing all the deterministic information for control purposes has remained challenging even with physics based 0-D, 1-D, and high-fidelity computational fluid dynamics (CFD) models. In this study, we present a data-driven approach to optimize the combustion process by controlling CCV adjusting the cycle-to-cycle fuel injection quantity.

EGR Dilution and Fuel Property Effects on High-Efficiency Spark-Ignition Flames

Modern spark ignition internal combustion engines rely on fast combustion rates and high dilution to achieve high brake thermal efficiencies. To accomplish this, new engine designs have moved towards increased tumble ratios and stroke-to-bore ratios. Increased tumble ratios correlate positively with increases in turbulent kinetic energy and improved fuel and residual gas mixing, all of which favor faster and more efficient combustion. Longer stroke-to-bore ratios allow higher geometric compression ratios and use of late intake valve closing to control peak compression pressures and temperatures. The addition of dilution to improve efficiency is limited by the resulting increase in combustion instabilities manifested by cycle-to-cycle variability.

Knock Mitigation Effectiveness of EGR across the Pressure-Temperature Domain

Exhaust gas recirculation (EGR) has been shown to enable efficiency improvements in SI engines through multiple different mechanisms, including decreasing the knock propensity at high load, which allows higher compression ratio. While many of the benefits of EGR are applicable to both low and high power density engines, including reductions in pumping work and improved specific heat ratio, the knock benefits and corresponding compression ratio increases have been limited to low power density naturally aspirated engines primarily intended for hybrid vehicle architectures. An earlier study [1] indicated that there may be a kinetic limitation for the ability of EGR to mitigate knock under these conditions, but that study only considered a small number of conditions. This investigation expands on that study while also providing data for model validation for the new light-duty combustion consortium from the U.S. Department of Energy: Partnership for Advancing Combustion Engines (PACE).

The Influence of the Operating Duty Cycles on the Composition of Exhaust Gas Recirculation Cooler Deposits of Industrial Diesel Engines

Exhaust Gas Recirculation (EGR) coolers are commonly used in on-road and off-road diesel engines to reduce the recirculated gas temperature in order to reduce NOx emissions. One of the common performance behaviors for EGR coolers in use on diesel engines is a reduction of the heat exchanger effectiveness, mainly due to particulate matter (PM) deposition and condensation of hydrocarbons (HC) from the diesel exhaust on the inside walls of the EGR cooler. According to previous studies, typically, the effectiveness decreases rapidly initially, then asymptotically stabilizes over time. Prior work has postulated a deposit removal mechanism to explain this stabilization phenomenon. In the present study, five field aged EGR cooler samples that were used on construction machines for over 10,000 hours were analyzed in order to understand the deposit structure as well as the deposit composition after long duration use.

Machine Learning Techniques for Classification of Combustion Events under Homogeneous Charge Compression Ignition (HCCI) Conditions

This research evaluates the capability of data-science models to classify the combustion events in Cooperative Fuel Research Engine (CFR) operated under Homogeneous Charge Compression Ignition (HCCI) conditions. A total of 10,395 experimental data from the CFR engine at the University of Michigan (UM), operated under different input conditions for 15 different fuel blends, were utilized for the study. The combustion events happening under HCCI conditions in the CFR engine are classified into four different modes depending on the combustion phasing and cyclic variability (COVimep). The classes are; no ignition/high COVimep, operable combustion, high MPRR, and early CA50. Two machine learning (ML) models, K-nearest neighbors (KNN) and Support Vector Machines (SVM), are compared for their classification capabilities of combustion events. Achieving Diesel-Like Efficiency in a High Stroke-to-Bore Ratio DISI Engine under Stoichiometric Operation

This work explores pathways to achieve diesel-like, high-efficiency combustion with stoichiometric 3-way catalyst compatible spark ignition (SI). A high stroke-to-bore engine design (1.5:1) with cooled exhaust gas recirculation (EGR) and high compression ratio (rc) was used to improve engine efficiency by up to 30% compared with a production turbocharged gasoline direct injection spark ignition engine. To achieve efficiency improvements, engine experiments were coupled with computational fluid dynamics simulations to guide and explain experimental trends between the original engine and the high stroke-to-bore ratio design (1.5:1). The effects of EGR and late intake valve closing (IVC) and fuel characteristics are investigated through their effects on knock mitigation. Direct injection of 91 RON E10 gasoline, 99 RON E0 gasoline, and liquified petroleum gas (i.e., propane/autogas) were evaluated with geometric rc ranging from 13.3:1 to 16.8:1.

Experimental Investigation of Low Cost, Low Thermal Conductivity Thermal Barrier Coating on HCCI Combustion, Efficiency, and Emissions

In-cylinder surface temperature is of heightened importance for Homogeneous Charge Compression Ignition (HCCI) combustion since the combustion mechanism is thermo-kinetically driven. Thermal Barrier Coatings (TBCs) selectively manipulate the in-cylinder surface temperature, providing an avenue for improving thermal and combustion efficiency. A surface temperature swing during combustion/expansion reduces heat transfer losses, leading to more complete combustion and reduced emissions. At the same time, achieving a highly dynamic response sidesteps preheating of charge during intake and eliminates the volumetric efficiency penalty. The magnitude and temporal profile of the dynamic surface temperature swing is affected by the TBC material properties, thickness, morphology, engine speed, and heat flux from the combustion process. This study follows prior work of authors with Yttria Stabilized Zirconia, which systematically engineered coatings for HCCI combustion.

The Effect of EGR Dilution on the Heat Release Rates in Boosted Spark-Assisted Compression Ignition (SACI) Engines

This paper presents an experimental investigation of the impact of EGR dilution on the tradeoff between flame and end-gas autoignition heat release in a Spark-Assisted Compression Ignition (SACI) combustion engine. The mixture was maintained stoichiometric and fuel-to-charge equivalence ratio (ϕ′) was controlled by varying the EGR dilution level at constant engine speed. Under all conditions investigated, end-gas autoignition timing was maintained constant by modulating the mixture temperature and spark timing. Experiments at constant intake pressure and constant spark timing showed that as ϕ′ is increased, lower mixture temperatures are required to match end-gas autoignition timing. Higher ϕ′ mixtures exhibited faster initial flame burn rates, which were attributed to the higher laminar flame speeds immediately after spark timing and their effect on the overall turbulent burning velocity.

Portable In-Cylinder Pressure Measurement and Signal Processing System for Real-Time Combustion Analysis and Engine Control

This paper presents an in-cylinder pressure measurement system for cycle-to-cycle feedback combustion control purposes. Such a system uses off-the-shelf components to measure cylinder pressure and performs user-defined algorithms for heat release analysis. The working principle of the device is discussed as well as the simplifications for heat release analysis required for fast computation. The system is benchmarked against a commercially-available combustion analyzer in order to quantify the accuracy and time response. The results showed that the system is satisfactorily accurate for combustion phasing control. The main advantage, however, comes from the reduction of calculation and communication delays observed in the commercially-available system. This enables the use of cycle-to-cycle cylinder pressure-based feedback control algorithms.

Optimization of a Diesel Engine with Variable Exhaust Valve Phasing for Fast SCR System Warm-Up

Early exhaust valve opening (eEVO) increases the exhaust gas temperature by faster termination of the power stroke and is considered as a potential warm up strategy for diesel engines aftertreatment thermal management. In this study, first, it is shown that when eEVO is applied, the engine main variables such as the boost pressure, exhaust gas recirculation (EGR) and injection (timing and quantity) must be re-calibrated to develop the required torque, avoid exceeding the exhaust temperature limits and keep the air fuel ratio sufficiently high. Then, a two-step procedure is presented to optimize the engine operation after the eEVO system is introduced, using a validated diesel engine model. In the first step, the engine variables are optimized at a constant eEVO shift. In the second step, optimal eEVO trajectories are calculated using Dynamic Programming (DP) for a transient test cycle.

High Load Expansion of Catalytic EGR-Loop Reforming under Stoichiometric Conditions for Increased Efficiency in Spark Ignition Engines

The use of fuel reformate from catalytic processes is known to have beneficial effects on the spark-ignited (SI) combustion process through enhanced dilution tolerance and decreased combustion duration, but in many cases reformate generation can incur a significant fuel penalty. In a previous investigation, the researchers showed that, by controlling the boundary conditions of the reforming catalyst, it was possible to minimize the thermodynamic expense of the reforming process, and in some cases, realize thermochemical recuperation (TCR), a form of waste heat recovery where exhaust heat is converted to usable chemical energy. The previous work, however, focused on a relatively light-load engine operating condition of 2000 rpm, 4 bar brake mean effective pressure (BMEP). The present investigation demonstrates that this operating strategy is applicable to higher engine loads, including boosted operation up to 10 bar BMEP.

Engine-Aftertreatment in Closed-Loop Modeling for Heavy Duty Truck Emissions Control

An engine-aftertreatment computational model was developed to support in-loop performance simulations of tailpipe emissions and fuel consumption associated with a range of heavy-duty (HD) truck drive cycles. For purposes of this study, the engine-out exhaust dynamics were simulated with a combination of steady-state engine maps and dynamic correction factors that accounted for recent engine operating history. The engine correction factors were approximated as dynamic first-order lags associated with the thermal inertia of the major engine components and the rate at which engine-out exhaust temperature and composition vary as combustion heat is absorbed or lost to the surroundings. The aftertreatment model included catalytic monolith components for diesel exhaust oxidation, particulate filtration, and selective catalytic reduction of nitrogen oxides (NOx) with urea.

Dual Fuel Injection (DI + PFI) for Knock and EGR Dilution Limit Extension in a Boosted SI Engine

Combined direct and port fuel injection (i.e., dual injection) in spark ignition engines is of increasing interest due to the advantages for fuel flexibility and the individual merits of each system for improving engine performance and reducing engine-out emissions. Greater understanding of the impact of dual injection will enable deriving the maximum benefit from the two injection systems. This study investigates the effects of dual injection on combustion, especially knock propensity and tolerance to exhaust gas recirculation (EGR) dilution at different levels of EGR. A baseline for comparison with dual injection results was made using direct injection fueling only. A splash blended E20 fuel was used for the direct injection only tests. For the dual injection tests, gasoline, representing 80% by volume of the total fuel, was injected using the direct injector, and ethanol, representing 20% by volume of the total fuel, was injected using the port fuel injector.

Assessing a Hybrid Supercharged Engine for Diluted Combustion Using a Dynamic Drive Cycle Simulation

This study uses full drive cycle simulation to compare the fuel consumption of a vehicle with a turbocharged (TC) engine to the same vehicle with an alternative boosting technology, namely, a hybrid supercharger, in which a planetary gear mechanism governs the power split to the supercharger between the crankshaft and a 48 V 5 kW electric motor. Conventional mechanically driven superchargers or electric superchargers have been proposed to improve the dynamic response of boosted engines, but their projected fuel efficiency benefit depends heavily on the engine transient response and driver/cycle aggressiveness. The fuel consumption benefits depend on the closed-loop engine responsiveness, the control tuning, and the torque reserve needed for each technology. To perform drive cycle analyses, a control strategy is designed that minimizes the boost reserve and employs high rates of combustion dilution via exhaust gas recirculation (EGR).

Performance of a Half-Heusler Thermoelectric Generator for Automotive Application

Thermoelectric generators (TEGs) have been researched and developed for harvesting energy from otherwise wasted heat. For automotive applications this will most likely involve using internal combustion engine exhaust as the heat source, with the TEG positioned after the catalyst system. Applications to exhaust gas recirculation systems and compressed air coolers have also been suggested. A thermoelectric generator based on half-Heusler thermoelectric materials was developed, engineered, and fabricated, targeting a gasoline passenger sedan application. This generator was installed on a gasoline engine exhaust system in a dynamometer cell, and positioned immediately downstream of the close-coupled three-way catalyst. The generator was characterized using a matrix of steady-state conditions representing the important portions of the engine map. Detailed performance results are presented.
