Neural Network Model to Predict the Thermal Operating Point of an Electric Vehicle

The automotive industry widely accepted the launch of electric vehicles in the global market, resulting in the emergence of many new areas, including battery health, inverter design, and motor dynamics. Maintaining the desired thermal stress is required to achieve augmented performance along with the optimal design of these components. The HVAC system controls the coolant and refrigerant fluid pressures to maintain the temperatures of [Battery, Inverter, Motor] in a definite range. However, identifying the prominent factors affecting the thermal stress of electric vehicle components and their effect on temperature variation was not investigated in real-time. Therefore, this article defines the vector electric vehicle thermal operating point (EVTHOP) as the first step with three elements [instantaneous battery temperature, instantaneous inverter temperature, instantaneous stator temperature].

Estimates of In-Vehicle Task Element Times for Usability and Distraction Evaluations

Engaging in visual-manual tasks such as selecting a radio station, adjusting the interior temperature, or setting an automation function can be distracting to drivers. Additionally, if setting the automation fails, driver takeover can be delayed. Traditionally, assessing the usability of driver interfaces and determining if they are unacceptably distracting (per the NHTSA driver distraction guidelines and SAE J2364) involves human subject testing, which is expensive and time-consuming. However, most vehicle engineering decisions are based on computational analyses, such as the task time predictions in SAE J2365. Unfortunately, J2365 was developed before touch screens were common in motor vehicles.

Visualization of Frequency Response Using Nyquist Plots

Nyquist plots are a classical means to visualize a complex vibration frequency response function. By graphing the real and imaginary parts of the response, the dynamic behavior in the vicinity of resonances is emphasized. This allows insight into how modes are coupling, and also provides a means to separate the modes. Mathematical models such as Nyquist analysis are often embedded in frequency analysis hardware. While this speeds data collection, it also removes this visually intuitive tool from the engineer’s consciousness. The behavior of a single degree of freedom system will be shown to be well described by a circle on its Nyquist plot. This observation allows simple visual examination of the response of a continuous system, and the determination of quantities such as modal natural frequencies, damping factors, and modes shapes. Vibration test data from an auto rickshaw chassis are used as an example application.

High-Speed Imaging Study on the Effects of Internal Geometry on High-Pressure Gasoline Sprays

High-pressure gasoline injection can improve combustion efficiency and lower engine-out emissions; however, the spray characteristics of high-pressure gasoline (>500 bar) are not well known. Effects of different injector nozzle geometry on high-pressure gasoline sprays were studied using a constant volume chamber. Five nozzles with controlled internal flow features including differences in nozzle inlet rounding, conicity, and outlet diameter were investigated. Reference grade gasoline was injected at fuel pressures of 300, 600, 900, 1200, and 1500 bar. The chamber pressure was varied using nitrogen at ambient temperature and pressures of 1, 5, 10, and 20 bar. Spray development was recorded using diffuse backlit shadowgraph imaging methods.

Characterization and Modeling of Wet Clutch Actuator for High-Fidelity Propulsion System Simulations

Innovations in mobility are built upon a management of complex interactions between sub-systems and components. A need for CAE tools that are capable of system simulations is well recognized, as evidenced by a growing number of commercial packages. However impressive they are, the predictability of such simulations still rests on the representation of the base components. Among them, a wet clutch actuator continues to play a critical role in the next generation propulsion systems. It converts hydraulic pressure to mechanical force to control torque transmitted through a clutch pack. The actuator is typically modeled as a hydraulic piston opposed by a mechanical spring. Because the piston slides over a seal, some models have a framework to account for seal friction. However, there are few contributions to the literature that describe the effects of seals on clutch actuator behaviors.

The Effect of EGR Dilution on the Heat Release Rates in Boosted Spark-Assisted Compression Ignition (SACI) Engines

This paper presents an experimental investigation of the impact of EGR dilution on the tradeoff between flame and end-gas autoignition heat release in a Spark-Assisted Compression Ignition (SACI) combustion engine. The mixture was maintained stoichiometric and fuel-to-charge equivalence ratio (ϕ′) was controlled by varying the EGR dilution level at constant engine speed. Under all conditions investigated, end-gas autoignition timing was maintained constant by modulating the mixture temperature and spark timing. Experiments at constant intake pressure and constant spark timing showed that as ϕ′ is increased, lower mixture temperatures are required to match end-gas autoignition timing. Higher ϕ′ mixtures exhibited faster initial flame burn rates, which were attributed to the higher laminar flame speeds immediately after spark timing and their effect on the overall turbulent burning velocity.

Structural Vibration of an Elastically Supported Plate due to Excitation of a Turbulent Boundary Layer

High-Reynolds number turbulent boundary layers are an important source for inducing structural vibration. Small geometric features of a structure can generate significant turbulence that result in structural vibration. In this work we develop a new method to couple a high-fidelity fluid solver with a dynamic hybrid analytical-numerical formulation for the structure. The fluid solver uses the Large-Eddy Simulation closure for the unresolved turbulence. Specifically, a local and dynamic one-equation eddy viscosity model is employed. The fluid pressure fluctuation on the structure is mapped to the dynamic structural model. The plate where the flow excitation is applied is considered as part of a larger structure. A hybrid approach based on the Component Mode Synthesis (CMS) is used for developing the new hybrid formulation. The dynamic behavior of the plate which is excited by the flow is modeled using finite elements.

Structural-Acoustic Modeling and Optimization of a Submarine Pressure Hull

The Energy Finite Element Analysis (EFEA) has been validated in the past through comparison with test data for computing the structural vibration and the radiated noise for Naval systems in the mid to high frequency range. A main benefit of the method is that it enables fast computations for full scale models. This capability is exploited by using the EFEA for a submarine pressure hull design optimization study. A generic but representative pressure hull is considered. Design variables associated with the dimensions of the king frames, the thickness of the pressure hull in the vicinity of the excitation (the latter is considered to be applied on the king frames of the machinery room), the dimensions of the frames, and the damping applied on the hull are adjusted during the optimization process in order to minimize the radiated noise in the frequency range from 1,000Hz to 16,000Hz.

Transmission Shift Strategies for Electrically Supercharged Engines

This work investigates the potential improvements in vehicle fuel economy possible by optimizing gear shift strategies to leverage a novel boosting device, an electrically assisted variable speed supercharger (EAVS), also referred to as a power split supercharger (PSS). Realistic gear shift strategies, resembling those commercially available, have been implemented to control upshift and downshift points based on torque request and engine speed. Using a baseline strategy from a turbocharged application of a MY2015 Ford Escape, a vehicle gas mileage of 34.4 mpg was achieved for the FTP75 drive cycle before considering the best efficiency regions of the supercharged engine.

Vehicle Velocity Prediction and Energy Management Strategy Part 2: Integration of Machine Learning Vehicle Velocity Prediction with Optimal Energy Management to Improve Fuel Economy

An optimal energy management strategy (Optimal EMS) can yield significant fuel economy (FE) improvements without vehicle velocity modifications. Thus it has been the subject of numerous research studies spanning decades. One of the most challenging aspects of an Optimal EMS is that FE gains are typically directly related to high fidelity predictions of future vehicle operation. In this research, a comprehensive dataset is exploited which includes internal data (CAN bus) and external data (radar information and V2V) gathered over numerous instances of two highway drive cycles and one urban/highway mixed drive cycle. This dataset is used to derive a prediction model for vehicle velocity for the next 10 seconds, which is a range which has a significant FE improvement potential. This achieved 10 second vehicle velocity prediction is then compared to perfect full drive cycle prediction, perfect 10 second prediction.

Development of an Alternative Predictive Model for Gasoline Vehicle Particulate Matter and Particulate Number

The Particulate Matter Index (PMI) is a helpful tool which provides an indication of a fuel’s sooting tendency. Currently, the index is being used by various laboratories and OEMs as a metric to understand the gasoline fuels impact on both sooting found on engine hardware and vehicle out emissions. This paper will explore a new method that could be used to give indication of the sooting tendency of the gasoline range fuels, called the Particulate Evaluation Index (PEI), and provide the detailed equation in its initial form. In addition, the PEI will be shown to have a good correlation agreement to PMI. The paper will then give a detailed explanation of the data used to develop it. Initial vehicle PM/PN data will also be presented that shows correlations of the indices to the vehicle response.

Quantifying the Effect of Initialization Errors for Enabling Accurate Online Drivetrain Simulations

Simulations conducted on-board in a vehicle control module can offer valuable information to control strategies. Continued improvements to on-board computing hardware make online simulations of complex dynamic systems such as drivetrains within reach. This capability enables predictions of the system response to various control actions and disturbances. Implementation of online simulations requires model initialization that is consistent with the physical drivetrain state. However, sensor signals and estimated variables are susceptible to errors, compromising the accuracy of the initialization and any future state predictions as the simulation proceeds through the numerical integration process. This paper describes a drivetrain modeling and analysis method that accounts for initialization errors, thereby enabling accurate simulations of system behaviors.

Modeling Static Load Distribution and Friction of Ball Bearings and BNAs: Towards Understanding the “Stick-Slip” of Rack EPAS

Electric power assisted steering (EPAS) systems are widely adopted in modern vehicles to reduce the steering effort of drivers. In rack EPAS, assist torque is applied by a motor and transmitted through two key mechanical components: ball bearing and ball nut assembly (BNA) to turn the front wheels. Large combined load and manufacturing errors not only make it hard to accurately calculate the load distribution in the ball bearing and BNA for the purpose of sizing, but also make the friction behavior of EPAS gear complicated. Rack EPAS gear is well known to suffer from “stick-slip” (i.e., sticky feel sensed by the driver), which affects the user experience. “Stick-slip” is an extreme case of friction variation mainly coming from ball bearing and BNA. Finite Element Analysis (FEA) in commercial software like ANSYS is usually conducted to study the load distribution and friction of ball bearing and BNA.

Failure Mode and Fatigue Behavior of Flow Drill Screw Joints in Lap-Shear Specimens of Aluminum 6082-T6 Sheets of Different Thicknesses

Failure mode and fatigue behavior of flow drill screw (FDS) joints in lap-shear specimens of aluminum 6082-T6 sheets of different thicknesses are investigated based on the experimental results and a structural stress fatigue life estimation model. Lap-shear specimens of different thicknesses with FDS joints with clearance hole were made and tested under quasi-static and cyclic loading conditions. Optical micrographs show the failure modes of the FDS joints with clearance hole in lap-shear specimens of different thicknesses under quasi-static loading conditions. Under quasi-static loading conditions, as the thickness increases, the FDS joint failed from the penetration of the screw head into the upper sheet to the failure of the screw between the two sheets. Optical micrographs also show the failure modes of the FDS joints with clearance hole in lap-shear specimens of different thicknesses under cyclic loading conditions.

The fatigue failure mode of the FDS joints without clearance hole (with gap) in lap-shear specimens is similar to those with clearance hole. The fatigue lives of lap-shear specimens with FDS joints without clearance hole are lower than those with clearance hole for given load ranges under cyclic loading conditions.

Mechanical Strength and Failure Mode of Flow Drill Screw Joints in Coach-Peel Specimens of Aluminum 6082-T6 Sheets of Different Thicknesses and Processing Conditions

The mechanical strength and failure mode of flow drill screw (FDS) joints in coach-peel specimens of aluminum 6082-T6 sheets of three different thicknesses of 2.5, 2.8 and 3.0 mm and three different processing conditions under quasi-static loading conditions are investigated by experiments. The experimental results indicate that the mechanical strength and failure mode of FDS joints in coach-peel specimens are affected by the specimen thickness, clearance hole and stripping. The maximum load of a coach-peel specimen with an FDS joint with clearance hole increases as the thickness increases. For each of the thickness groups of 2.5, 2.8 and 3.0 mm, the maximum load of a coach-peel specimen with an FDS joint without clearance hole is lower than that with clearance hole. For the thickness group of 2.8 mm, the maximum load of a coach-peel specimen with a stripped FDS joint with clearance hole is lower than those of non-stripped ones with and without clearance hole.

Contrary Effects of Nozzle Length on Spray Primary Breakup under Subcooled and Superheated Conditions

Nozzle length has been proven influencing fuel spray characteristics, and subsequently fuel-air mixing and combustion processes. However, almost all existing related studies are conducted when fuel is subcooled, of which fuel evaporation is extremely weak, especially at the near nozzle region. In addition, injector tip can be heated to very high temperature in SIDI engines, which would trigger flash boiling fuel spray. Therefore, in this study, effect of nozzle length on spray characteristics is investigated under superheated conditions. Three single-hole injectors with different nozzle length were studied. High speed backlit imaging technique was applied to acquire magnified near nozzle spray images based on an optical accessible constant volume chamber. Fuel pressure was maintained at 15 MPa, and n-hexane was chosen as test fuel.

Simulation of Flow Control Devices in Support of Vehicle Drag Reduction

Flow control devices can enable vehicle drag reduction through the mitigation of separation and by modifying local and global flow features. Passive vortex generators (VG) are an example of a flow control device that can be designed to re-energize weakly-attached boundary layers to prevent or minimize separation regions that can increase drag. Accurate numerical simulation of such devices and their impact on the vehicle aerodynamics is an important step towards enabling automated drag reduction and shape optimization for a wide range of vehicle concepts. This work demonstrates the use of an open-source computational-fluid dynamics (CFD) framework to enable an accurate and robust evaluation of passive vortex generators in support of vehicle drag reduction. Specifically, the backlight separation of the Ahmed body with a 25° slant is used to evaluate different turbulence models including variants of the RANS, DES, and LES formulations.

Influence of Early and Late Fuel Injection on Air Flow Structure and Kinetic Energy in an Optical SIDI Engine

The turbulent in-cylinder air flow and the unsteady high-pressure fuel injection lead to a highly transient air fuel mixing process in spark-ignition direct-injection (SIDI) engines, which is the leading cause for combustion cycle-to-cycle variation (CCV) and requires further investigation. In this study, crank-angle resolution particle image velocimetry (PIV) was employed to simultaneously measure the air flow and fuel spray structure at 1300 rpm in an optically accessible single-cylinder SIDI engine. The measurement was conducted at the center tumble plane of the four-valve pent-roof engine, bisecting the spark plug and fuel injector. 84 consecutive cycles were recorded for three engine conditions, i.e. (1) none-fueled motored condition, (2) homogeneous-charge mode with start of injection (SOI) during intake (50 crank-angle degree (CAD) after top dead center exhaust, aTDCexh), and (3) stratified-charge mode with SOI during mid compression (270 aTDCexh).

Optimization of an Advanced Combustion Strategy Towards 55% BTE for the Volvo SuperTruck Program

This paper describes a novel design and verification process for analytical methods used in the development of advanced combustion strategies in internal combustion engines (ICE). The objective was to improve brake thermal efficiency (BTE) as part of the US Department of Energy SuperTruck program. The tools and methods herein discussed consider spray formation and injection schedule along with piston bowl design to optimize combustion efficiency, air utilization, heat transfer, emission, and BTE. The methodology uses a suite of tools to optimize engine performance, including 1D engine simulation, high-fidelity CFD, and lab-scale fluid mechanic experiments. First, a wide range of engine operating conditions are analyzed using 1-D engine simulations in GT Power to thoroughly define a baseline for the chosen advanced engine concept; secondly, an optimization and down-select step is completed where further improvements in engine geometries and spray configurations are considered.
