A Visualization Test Setup for Investigation of Water-Deposit Interaction in a Surrogate Rectangular Cooler Exposed to Diesel Exhaust Flow

Exhaust gas recirculation (EGR) coolers are commonly used in diesel engines to reduce the temperature of recirculated exhaust gases in order to reduce NOx emissions. The presence of a cool surface in the hot exhaust causes particulate soot deposition as well as hydrocarbon and water condensation. Fouling experienced through deposition of particulate matter and hydrocarbons results in degraded cooler effectiveness and increased pressure drop. In this study, a visualization test setup is designed and constructed so that the effect of water condensation on the deposit formation and growth at various coolant temperatures can be studied. A water-cooled surrogate rectangular channel is employed to represent the EGR cooler. One side of the channel is made of glass for visualization purposes. A medium duty diesel engine is used to generate the exhaust stream.

Simultaneous Reduction of NOX and Soot in a Heavy-Duty Diesel Engine by Instantaneous Mixing of Fuel and Water

Meeting diesel engine emission standards for heavy-duty vehicles can be achieved by simultaneous injection of fuel and water. An injection system for instantaneous mixing of fuel and water in the combustion chamber has been developed by injecting water in a mixing passage located in the periphery of the fuel spray. The fuel spray is then entrained by water and hot air before it burns. The experimental work was carried out on a Rapid Compression Machine and on a Komatsu direct-injection heavy-duty diesel engine with a high pressure common rail fuel injection system. It was also supported by Computational Fluid Dynamics simulations of the injection and combustion processes in order to evaluate the effect of water vapor distribution on cylinder temperature and NOX formation. It has been concluded that when the water injection is appropriately timed, the combustion speed is slower and the cylinder temperature lower than in conventional diesel combustion.

Control of a Multi-Cylinder HCCI Engine During Transient Operation by Modulating Residual Gas Fraction to Compensate for Wall Temperature Effects

The thermal conditions of an engine structure, in particular the wall temperatures, have been shown to have a great effect on the HCCI engine combustion timing and burn rates through wall heat transfer, especially during transient operations. This study addresses the effects of thermal inertia on combustion in an HCCI engine. In this study, the control of combustion timing in an HCCI engine is achieved by modulating the residual gas fraction (RGF) while considering the wall temperatures. A multi-cylinder engine simulation with detailed geometry is carried out using a 1-D system model (GT-Power®) that is linked with Simulink®. The model includes a finite element wall temperature solver and is enhanced with original HCCI combustion and heat transfer models. Initially, the required residual gas fraction for optimal BSFC is determined for steady-state operation. The model is then used to derive a map of the sensitivity of optimal residual gas fraction to wall temperature excursions.

Comparison of Diesel Oxidation Catalyst Performance on an Engine and a Gas Flow Reactor

This paper analyzes and compares reactor and engine behavior of a diesel oxidation catalyst (DOC) in the presence of conventional diesel exhaust and low temperature premixed compression ignition (PCI) diesel exhaust. Surrogate exhaust mixtures of n-undecane (C11H24), ethene (C2H4), CO, O2, H2O, NO and N2 are defined for conventional and PCI combustion and used in the gas flow reactor tests. Both engine and reactor tests use a DOC containing platinum, palladium and a hydrocarbon storage component (zeolite). On both the engine and reactor, the composition of PCI exhaust increases light-off temperature relative to conventional combustion. However, while nominal conditions are similar, the catalyst behaves differently on the two experimental setups. The engine DOC shows higher initial apparent HC conversion efficiencies because the engine exhaust contains a higher fraction of trappable (i.e., high boiling point) HC.

Innovative Composite Structure Design for Blast Protection

An advanced design methodology is developed for innovative composite structure concepts which can be used in the Army's future ground vehicle systems to protect vehicle and occupants against various explosives. The multi-level and multi-scenario blast simulation and design system integrates three major technologies: a newly developed landmine-soil-composite interaction model; an advanced design methodology, called Function-Oriented Material Design (FOMD); and a novel patent-pending composite material concept, called BTR (Biomimetic Tendon-Reinforced) material. Example results include numerical simulation of a BTR composite under a blast event. The developed blast simulation and design system will enable the prediction, design, and prototyping of blast-protective composite structures for a wide range of damage scenarios in various blast events.

Modeling and Measurement of Tribological Parameters between Piston Rings and Liner in Turbocharged Diesel Engine

This paper presents tribological modeling, experimental work, and validation of tribology parameters of a single cylinder turbocharged diesel engine run at various loads, speeds, intake boost pressures, and cylinder liner temperatures. Analysis were made on piston rings and liner materials, rings mechanical and thermal loads, contact pressure between rings and liner, and lubricant conditions. The engine tribology parameters were measured, and used to validate the engine tribology models. These tribology parameters are: oil film thickness, coefficient of friction between rings and liner, friction force, friction power, friction torque, shear rate, shear stress and wear of the sliding surfaces. In order to measure the oil film thickness between rings and liner, a single cylinder AVL turbocharged diesel engine was instrumented to accept the difference in voltage drop method between rings, oil film, and liner.

Thermal Barrier Coatings for High Output Turbocharged Diesel Engine

Thermal barrier coatings (TBC) are perceived as enabling technology to increase low heat rejection (LHR) diesel engine performance and improve its longevity. The state of the art of thermal barrier coating is the plasma spray zirconia. In addition, other material systems have been investigated for the next generation of thermal barrier coatings. The purpose of this TBC program is to focus on developing binder systems with low thermal conductivity materials to improve the coating durability under high load and temperature cyclical conditions encountered in the real engine. Research and development (R&D) and analysis were conducted on aluminum alloy piston for high output turbocharged diesel engine coated with TBC.

Diesel Engine Cylinder Bore Coating for Extreme Operating Conditions

Adiabatics, Inc., with the support of the U.S. Army Tank Automotive Research & Development Engineering Center (TARDEC) has developed a low cost, durable ceramic composite cylinder bore coating for diesel engines operating under severe conditions. This bore coating is a ceramic composite consisting primarily of Iron Oxide, Iron Titanate and Partially Stabilized Zirconia. It is applied by unique chemical thermal bonding technology developed at Adiabatics, Inc. and is referred to as Low Temperature Iron Titanate (LTIT). This coating has been tested against a wide range of cylinder bore treatments ranging from hard chrome plate to hard Nickel Silicon Carbide (NikaSil) and found to provide a superior sliding wear surface. It is superior because it is compatible against most common piston ring materials and coatings.

Analysis of Premixed Charge Compression Ignition Combustion With a Sequential Fluid Mechanics-Multizone Chemical Kinetics Model

We have developed a methodology for analysis of Premixed Charge Compression Ignition (PCCI) engines that applies to conditions in which there is some stratification in the air-fuel distribution inside the cylinder at the time of combustion. The analysis methodology consists of two stages: first, a fluid mechanics code is used to determine temperature and equivalence ratio distributions as a function of crank angle, assuming motored conditions. The distribution information is then used for grouping the mass in the cylinder into a two-dimensional (temperature-equivalence ratio) array of zones. The zone information is then handed on to a detailed chemical kinetics model that calculates combustion, emissions and engine efficiency information. The methodology applies to situations where chemistry and fluid mechanics are weakly linked.

Modeling of Diesel Combustion and NO Emissions Based on a Modified Eddy Dissipation Concept

This paper reports the development of a model of diesel combustion and NO emissions, based on a modified eddy dissipation concept (EDC), and its implementation into the KIVA-3V multidimensional simulation. The EDC model allows for more realistic representation of the thin sub-grid scale reaction zone as well as the small-scale molecular mixing processes. Realistic chemical kinetic mechanisms for n-heptane combustion and NOx formation processes are fully incorporated. A model based on the normalized fuel mass fraction is implemented to transition between ignition and combustion. The modeling approach has been validated by comparison with experimental data for a range of operating conditions. Predicted cylinder pressure and heat release rates agree well with measurements. The predictions for NO concentration show a consistent trend with experiments. Overall, the results demonstrate the improved capability of the model for predictions of the combustion process.

Modeling HCCI Combustion With High Levels of Residual Gas Fraction - A Comparison of Two VVA Strategies

Adjusting the Residual Gas Fraction (RGF) by means of Variable Valve Actuation (VVA) is a strong candidate for controlling the ignition timing in Homogeneous Charge Compression Ignition (HCCI) engines. However, at high levels of residual gas fraction, insufficient mixing can lead to the presence of considerable temperature and composition variations. This paper extends previous modeling efforts to include the effect of RGF distribution on the onset of ignition and the rate of combustion using a multi-dimensional fluid mechanics code (KIVA-3V) sequentially with a multi-zone code with detailed chemical kinetics. KIVA-3V is used to simulate the gas exchange processes, while the multi-zone code computes the combustion event. It is shown that under certain conditions the effect of composition stratification is significant and cannot be captured by a single-zone model or a multi-zone model using only temperature zones.

Effect of EGR on Autoignition, Combustion, Regulated Emissions and Aldehydes in DI Diesel Engines

In view of the new regulations for diesel engine emissions, EGR is used to reduce the NOx emissions. Diluting the charge with EGR affects the autoignition, combustion as well as the regulated and unregulated emissions of diesel engines, under different operating conditions. This paper presents the results of an investigation on the effect of EGR on the global activation energy and order of the autoignition reactions, premixed and mixing-controlled combustion fractions, the regulated (unburned hydrocarbons, NOx, CO and particulates), aldehydes, CO2 and HC speciation. The experiments were conducted on two different direct injection, four-stroke-cycle, single-cylinder diesel engines over a wide range of operating conditions and EGR ratios.

Overview of Techniques for Measuring Friction Using Bench Tests and Fired Engines

This paper presents an overview of techniques for measuring friction using bench tests and fired engines. The test methods discussed have been developed to provide efficient, yet realistic, assessments of new component designs, materials, and lubricants for in-cylinder and overall engine applications. A Cameron-Plint Friction and Wear Tester was modified to permit ring-in-piston-groove movement by the test specimen, and used to evaluate a number of cylinder bore coatings for friction and wear performance. In a second study, it was used to evaluate the energy conserving characteristics of several engine lubricant formulations. Results were consistent with engine and vehicle testing, and were correlated with measured fuel economy performance. The Instantaneous IMEP Method for measuring in-cylinder frictional forces was extended to higher engine speeds and to modern, low-friction engine designs.

Advancements in High Temperature Cylinder Liner and Piston Ring Tribology

The high temperature tribology issue for uncooled Low Heat Rejection (LHR) diesel engines where the cylinder liner piston ring interface exceeds temperatures of 225°C to 250°C has existed for decades. It is a problem that has persistently prohibited advances in non-watercooled LHR engine development. Though the problem is not specific to non-watercooled LHR diesel engines, it is the topic of this research study for the past two and one half years. In the late 1970s and throughout the 1980s, a tremendous amount of research had been placed upon the development of the LHR diesel engine. LHR engine finite element design and cycle simulation models had been generated. Many of these projected the cylinder liner piston ring top ring reversal (TRR) temperature to exceed 540°C[1]. In order for the LHR diesel to succeed, a tribological solution for these high TRR temperatures had to be developed.

Thermal Barrier Coatings for Monolithic Ceramic Low Heat Rejection Diesel Engine Components

The future of maintaining a superior mobile military ground vehicle fleet rests in high power density propulsion systems. As the U.S. Government desires to convert its powerplant base to heavy fuel operation, there arises the opportunity to incorporate new advanced materials into these heavy fuel engines. These newer materials serve the purpose of decreasing powerplant weight and develop new component designs to take advantage of improved strength and temperature capability of those materials. In addition, the military continues the effort for a non-watercooled Low Heat Rejection (LHR) diesel engine. This type of engine demands the use of ceramic and advanced ceramic composite material hardware. Furthermore, today's higher pressure fuel injection systems, coupled with reduced air/fuel ratio as a means of increasing horsepower to size and weight, will require thermal protection or change in material specification for many of the engine's components.

Injection Characteristics that Improve Performance of Ceramic Coated Diesel Engines

Thin thermal barrier ceramic coatings were applied to a standard production direct injection diesel engine. The resultant fuel economy when compared to the standard metallic engine at full load and speed (2600) was 6% better and 3.5% better at 1600 RPM. Most coated diesel engines todate have not shown significant fuel economy one way or the other. Why are the results more positive in this particular case? The reasons were late injection timing, high injection pressure with high injection rates to provide superior heat release rates with resultant lower fuel consumption. The recent introduction of the high injection pressure fuel injection system makes it possible to have these desirable heat release rates at the premixed combustion period. Of course the same injection characteristics were applied to the standard and the thin thermal barrier coating case. The thin thermal barrier coated engine displayed superior heat release rate.

Measurements and Predictions of Steady-State and Transient Stress Distributions in a Diesel Engine Cylinder Head

A combined experimental and analytical approach was followed in this work to study stress distributions and causes of failure in diesel cylinder heads under steady-state and transient operation. Experimental studies were conducted first to measure temperatures, heat fluxes and stresses under a series of steady-state operating conditions. Furthermore, by placing high temperature strain gages within the thermal penetration depth of the cylinder head, the effect of thermal shock loading under rapid transients was studied. A comparison of our steady-state and transient measurements suggests that the steady-state temperature gradients and the level of temperatures are the primary causes of thermal fatigue in cast-iron cylinder heads. Subsequently, a finite element analysis was conducted to predict the detailed steady-state temperature and stress distributions within the cylinder head. A comparison of the predicted steady-state temperatures and stresses compared well with our measurements.

Coatings for Improving Engine Performance

Thermal barrier coatings are becoming increasingly important in providing thermal insulation for heat engine components. Thermal insulation reduces in-cylinder heat transfer from the engine combustion chamber as well as reducing component structural temperatures. Containment of heat also contributes to increased in-cylinder work and offers higher exhaust temperatures for energy recovery. Lower component structural temperatures will result in greater durability. Advanced ceramic composite coatings also offer the unique properties that can provide reductions in friction and wear. Test results and analysis to evaluate the performance benefits of thin thermal barrier coated components in a single cylinder diesel engine are presented.

High Temperature Tribological Coatings for Advanced Military Diesel Engines

Experimental results focused towards developing tribological surface coatings coupled with liquid lubricant boundary layer effects, for advanced high temperature military diesel engine applications are presented. The primary focus of this work is in the area of advanced, low heat rejection (LHR) high output diesel engines, where high temperature boundary lubrication between the piston ring and the cylinder liner wall surface is critical for successful engine operation. The target temperature focused upon in our research is an operating top ring reversal (TRR) temperature of approximately 538°C. The technology advancement used for this application involves treating porous iron oxide/titanium oxide (Fe2O3/TiO2) and molybdenum (Mo) based composite thermal sprayed coatings with chemical binders to improve coating strength, integrity, and tribological properties. This process dramatically decreases open porosity to form an almost monolithic appearing coating at the surface1.

Experimental Determination of the Instantaneous Frictional Torque in Multicylinder Engines

An experimental method for determining the Instantaneous Frictional Torque (IFT) using pressure transducers on every cylinder and speed measurements at both ends of the crankshaft is presented. The speed variation measured at one end of the crankshaft is distorted by torsional vibrations making it difficult to establish a simple and direct correlation between the acting torque and measured speed. Using a lumped mass model of the crankshaft and modal analysis techniques, the contributions of the different natural modes to the motion along the crankshaft axis are determined. Based on this model a method was devised to combine speed measurements made at both ends of the crankshaft in such a way as to eliminate the influence of torsional vibrations and obtain the equivalent rigid body motion of the crankshaft. This motion, the loading torque and the gas pressure torque are utilized to determine the IFT.
