Development of a SIL, HIL and Vehicle Test-Bench for Model-Based Design and Validation of Hybrid Powertrain Control Strategies

Hybrid powertrains with multiple sources of power have generated new control challenges in the automotive industry. Purdue University's participation in EcoCAR 2, an Advanced Vehicle Technology Competition managed by the Argonne National Laboratories and sponsored by GM and DOE, has provided an exciting opportunity to create a comprehensive test-bench for the development and validation of advanced hybrid powertrain control strategies. As one of 15 competing university teams, the Purdue EcoMakers are re-engineering a donated 2013 Chevrolet Malibu into a plug-in parallel- through-the-road hybrid-electric vehicle, to reduce its environmental impact without compromising performance, safety or consumer acceptability. This paper describes the Purdue team's control development process for the EcoCAR 2 competition.

Hybrid Electric Vehicle Powertrain Controller Development Using Hardware in the Loop Simulation

It is a time and cost consuming way to physically develop Hybrid Electric Vehicle (HEV) supervisor controller due to the increasing complexity of powertrain system. This study aims to investigate the HEV supervisor controller development process using dSPACE midsize Hardware in the Loop simulation system (HIL) for HEV powertrain control. The prototyping controller was developed on basis of MircoAutoBox II, and an HIL test bench was built on midsize HIL machine for the purpose of verification. The feasibility and capability of HIL were attested by the prototyping control strategy and fault modes simulation. The proposed approach was demonstrated its effectiveness and applicability to HEV supervisor controller development.

Designing a High Voltage Energy Storage System for a Parallel-Through-The-Road Plug-In Hybrid Electric Vehicle

A parallel-through-the-road (PTTR) plug-in hybrid electric vehicle is being created by modifying a 2013 Chevrolet Malibu. This is being accomplished by replacing the stock 2.4L gasoline engine which powers the front wheels of the vehicle with a 1.7L diesel engine and by placing a high voltage electric motor in the rear of the vehicle to power the rear wheels. In order to meet the high voltage needs of the vehicle created by the PTTR hybrid architecture, an energy storage system (ESS) will need to be created. This paper explains considerations, such as location, structure integrity, and cooling, which are needed in order to properly design an ESS.

Key Outcomes of Year One of EcoCAR 2: Plugging in to the Future

EcoCAR 2: Plugging In to the Future (EcoCAR) is North America's premier collegiate automotive engineering competition, challenging students with systems-level advanced powertrain design and integration. The three-year Advanced Vehicle Technology Competition (AVTC) series is organized by Argonne National Laboratory, headline sponsored by the U. S. Department of Energy (DOE) and General Motors (GM), and sponsored by more than 28 industry and government leaders. Fifteen university teams from across North America are challenged to reduce the environmental impact of a 2013 Chevrolet Malibu by redesigning the vehicle powertrain without compromising performance, safety, or consumer acceptability. During the three-year program, EcoCAR teams follow a real-world Vehicle Development Process (VDP) modeled after GM's own VDP. The VDP serves as a roadmap for the engineering process of designing, building and refining advanced technology vehicles.

Designing a Parallel-Through-the-Road Plug-in Hybrid Electric Vehicle

The Purdue University EcoMakers team has completed its first year of the EcoCAR 2 Competition, in which the team has designed a Parallel-Through-the-Road Plug-in Hybrid Electric Vehicle that meets the performance requirements of a mid-size sedan for the US market, maintaining capability, utility and consumer satisfaction while minimizing emissions, energy consumption and petroleum use. The team is utilizing a 1.7L 14 CI engine utilizing B20 (20% biodiesel, 80% diesel), a 16.2 kW-hr A123 battery pack, and a Magna E-Drive motor to power the front and rear wheels. This will allow the vehicle to have a charge-depleting range of 75 miles. The first year was focused on the simulation of the vehicle, in which the team completed the controls, packaging and integration, and electrical plans for the vehicle to be used and implemented in years two and three of the competition.

Modeling and Simulation of Inverter Switching Characteristics for HEV BLDC Motors

Although many simulations and analyses of three-phase insulated gate bipolar transistor (IGBT) switching devices exist in the offline and post processing arenas, real-time simulation environments require varying levels of fidelity of real-time capable models, depending on the task at hand. This paper presents a comparison between existing basic real-time modeling techniques and more advanced techniques capable of simulating complex electrical characteristics in high fidelity, while retaining the capability of real-time simulation. Model development, simulation, and analysis of results was performed at Mississippi State University in an effort to better understand the effects of multiple brushless direct current (BLDC) IGBT inverters operating on the same high-voltage bus.

Application of Electric Vehicle System Design to Grand Prix EV Kart

The renewed interest in electric and hybrid-electric vehicles has been prompted by the drastic rise in oil prices in 2008 and launch of new initiatives by the Federal Government. One of the key issues is to promote the incorporation of electric drivetrain in vehicles at all levels and particularly with emphasis on educational activities to prepare the workforce needed for the near future. Purdue University has been conducting a Grand Prix for over 50 years with Gas-powered Karts. In April 2010, an annual event was initiated to hold an EV Grand Prix where 17 EV Karts participated in the competition. Four of the participating teams comprised of Purdue students in a new graduate course for EV design and fabrication. Using the basic framework of the gas-powered Kart, an electric version was developed as a part of this course. Other participants were also provided with the guidelines and design parameters developed for the course and competition.

Evaluating Frontal Crash Test Force-Deformation Data for Vehicle to Vehicle Frontal Crash Compatibility

Vehicle stiffness is one of the three major factors in vehicle to vehicle compatibility in a frontal crash; the other two factors are vehicle mass and frontal geometry. Vehicle to vehicle compatibility in turn is an increasingly important topic due to the rapid change in the size and characteristics of the automotive fleet, particularly the increase of the percentage of trucks and SUVs. Due to the non-linear nature of the mechanics of vehicle structure, frontal stiffness is not a properly defined metric. This research is aimed at developing a well defined method to quantify frontal stiffness for vehicle-to-vehicle crash compatibility. The method to be developed should predict crash outcome and controlling the defined metric should improve the crash outcome. The criterion that is used to judge the aggressivity of a vehicle in this method is the amount of deformation caused to the vulnerable vehicles when crashed with the subject vehicle.

Far-Side Impact Vehicle Simulations with MADYMO

To date, anthropomorphic test devices (ATDs) have not been designed with consideration for human motion in far-side impacts. Previous tests with a cadaver and a BioSID dummy at the Medical College of Wisconsin confirmed that the dummy does not suitably model the human motion. To further evaluate different ATDs in far-side crashes, MAthematical DYnamic MOdeling (MADYMO) was employed. The modeling showed that the motion of a Hybrid III, BioSID, EuroSid1, EuroSID2, or SID2s did not accurately reflect the motion of a human cadaver under the same impact configurations as the cadaver test. The MADYMO human facet model was found to closely reproduce the kinematics of the cadaver test. The effect of varying console designs on occupant kinematics is presented in this paper. The human facet model appears to be a good interim tool for the evaluation of countermeasures in far-side crashes.

New Method of Vehicle Inspection for Incompatible Crashes

This paper creates a worksheet to thoroughly document vehicle damage during an incompatible vehicle-to-vehicle frontal crash. This data form serves as a supplement to the current and already established NASS inspection forms. It will assist biomechanics research by determining the extent by which incompatibility caused or changed occupants' injuries through structural analysis of the vehicles. This study identifies deficiencies in the current NASS inspection system for compatibility, and develops new measurable parameters to document the crash and associate injury to it.

Fire Occurrence in Rollover Crashes Based on NASS/CDS

This paper uses NASS/CDS 1997-2004 to determine the crash factors that are most frequently associated with rollover fires. Rollover fire cases were analyzed by the NASS variables including vehicle type, fire origin, number of quarter-turns, and final rest position. Results show that the engine compartment was the most frequent location for the fire origin. The fuel tank was second in this category. The rest position on the roof was most frequently associated with fires in rollovers. However, the fire rate was not strongly influenced by the final rest position. High severity rollovers that involve more than eight quarter-turns or end-over-end motion had fire rates much higher than the average. An examination of 24 cases with major fires in recent model year vehicles found that impacts prior to the rollover occurred in more than half of the cases. All of the cases with leakage from the fuel tank had impacts prior to the rollover.

A More Effective Post-Crash Safety Feature to Improve the Medical Outcome of Injured Occupants

Automatic Crash Notification (ACN) technology provides an opportunity to rapidly transmit crash characteristics to emergency care providers in order to improve timeliness and quality of care provided to occupants in the post crash phase. This study evaluated the relative value of crash attributes in providing useful information to assist in the identification of crashes where occupants may be seriously injured. This identification includes an indication of whether a crash is likely to require a level of emergency response with higher priority than is needed for most crashes reported by ACN Systems. The ability to predict serious injury using groupings of variables has been determined. In this way, the consequence of not transmitting each variable can be estimated. In addition, the incremental benefit of voice communication is shown.

A New Device for High-Speed Biaxial Tissue Testing: Application to Traumatic Rupture of the Aorta

A biaxial test device was designed to obtain the material properties of aortic tissue at rates consistent with those seen in automotive impact. Fundamental to the design are four small tissue clamps used to grasp the ends of the tissue sample. The applied load at each clamp is determined using subminiature load cells in conjunction with miniature accelerometers for inertial compensation. Four lightweight carriages serve as mounting points for each clamp. The carriages ride on linear shafts, and are equipped with low-friction bearings. Each carriage is connected to the top of a central drive disk by a rigid link. A fifth carriage, also connected to the drive disk by a rigid link, is attached at the bottom. A pneumatic cylinder attached to the lower carriage initiates rotation of the disk. This produces identical motion of the upper carriages in four directions away from the disk center.

Vehicle Frontal Stiffness in a Front to Front Crash

In the effort to understand and solve the frontal crash compatibility problem, one needs to use values of frontal stiffness. Various definitions of stiffness have been used in other studies based on measurements from NHTSA's 35mph frontal NCAP test. Those definitions varied from assuming a linear stiffness based on static crush to more refined ones that vary with time dependent crush. A major consideration in selecting a method is the amount of vehicle damage that occurs in an incompatible crash. To partially address this issue, a method was introduced based on the energy absorbed in a front to front crash at 25mph approach speed. Four alternative definitions of stiffness were studied.

Alternative Fuel Tanks for Pickups with Sidesaddle Tanks

Seventeen full-scale crash tests were conducted to evaluate technologies to reduce the vulnerability of sidesaddle tanks on full size GM pickup trucks manufactured during the period 1973-1987. These vehicles were alleged by the U.S. Department of Transportation to be vulnerable in severe side impacts. The test program was intended to evaluate designs that would reduce vulnerability in all crash directions. The best test results were obtained by two strategies that relocated the tank to less vulnerable locations. The two locations were: (1) in the cargo bed (bed mounted tank) and (2) underneath the bed, ahead of the rear axle and between the frame rails (center-mounted tank). Tanks mounted in these locations were subjected to a series of crash tests that simulated severe front, side, rear and rollover crashes. The crash environment for these tests was more severe than required by FMVSS 301 “Fuel System Integrity”.

Overview of Hybrid Electric Vehicle Safety and the Potential for Hydrogen Ignition by Static Electricity

Hybrid Electric vehicles (HEVs) and Fuel Cell vehicles (FCVs) are showing promise of success as a commercial product as they are being developed by the industry. It is only prudent to closely consider safety issues for both post-crash and failure (non-crash) scenarios. A review of most relevant technologies being considered for HEVs was performed to identify potential hazard conditions and interactions between systems and sub-systems within these vehicles. Energy storage, propulsion systems and fuel storage were examined for different configurations of such vehicles. It is anticipated that plastics, composites and other nonconductive materials will be used more widely in future cars. This can result in an increased propensity to generate substantial static charge levels. Furthermore, the presence of high-voltage and high-current lines, batteries, electric motors and other components not present in conventional vehicles with alternative fuels or hydrogen justifies this examination.

Simulation of Road Crash Facial Lacerations By Broken Windshields

The facial laceration test has been proposed as an addition to the dummy injury criteria of Federal Motor Vehicle Safety Standard 208. To better understand laceration conditions as they actually occur, three road crashes of increasing severity, all involving facial laceration by the broken (cracked) windshield and one involving partial ejection, have been simulated physically and analytically. The physical simulations used vehicle test bucks, the Hybrid III head with the chamois facial coverings of the facial laceration test, and a piston - constrained Head Impactor. Computer simulations of the three crashes were also carried out using the CALSPAN 3D “CVS” and the 2D “DRISIM” computer programs. The computer simulations provide insight into the effective mass of the head and body on windshield contact, and the forces, velocities, and accelerations involved.
