Development of Closed Loop Power Recirculating Type Test Rig - Higher Torque Ranges

In the past decades, many impressive progress has been made in the rig development for the gear validation. But, the challenges are to test the entire gear box for the improvement in the single gear alone to ascertain material quality or process improvement, that too with the higher torque range gear boxes, which requires huge investment and power consumption due to high capacity test rig / dynamometer. This paper deals with an experimental validation of the dynamic model for a gear pair test system, representative of a closed loop power recirculating type test rig. Being a closed loop, this system has its own uniqueness, that, it uses the low capacity prime mover, which considers the initial starting loop torque only, to cater the high power requirement in an efficient manner. The key intend of the development of this rig is to reduce the testing from system level to sub component level with low cost operation and more competence for the gears of high torque application.

Bogie Wear Pad - A Comparative Study

Bogie-type suspensions for trucks are comprised of two axles and a central spring pack on each side of the truck chassis. Bogie suspensions have a good load distribution between the axles and are used for severe applications in trucks, in off-road conditions thereby subjecting them to extreme stain and load. In today’s competitive market scenario, it of utmost importance to minimize down time in commercial vehicles as it directly corresponds to loss in business which leads to customer dissatisfaction. It is therefore essential to optimize and select the right material for each component in the bogie suspension system. This paper deals with the material selection and testing of one such component - Bogie Wear Pad. The bogie wear pad undergoes sliding friction throughout its lifetime during loading and unloading of bogie suspension. Three different materials are selected and their wear is measured under the same conditions of loading.

Remnant Life Estimation of Automotive Components by Resonance Fatigue Method

In today’s commercial vehicle scenario, designing and developing a component which will never fail throughout its lifespan is next to impossible. For a long time especially in the field of automotive, any crack initiation shall deem the component as failed and the design requires further modification. This paper deals with studying the failure of one such component and understanding the effect the crack has on the overall life of the component i.e. understanding the remnant life of the component. The component under study was gear shift lever bracket and is mounted on the engine exhaust manifold. It experiences two types of loads: inertial load due to the engine vibration and gear shift load. Frequent failures were observed in the field and in order to simulate it at lab, an accelerated test approach was adopted. The engine operating speed was used to identify the possible excitation frequency which the component might experience.

A full-bodied validation of automotive system emphasis on a comprehensive coverage of failure modes of component on one hand and evaluation with full system for the intended function of single component on the other has for long been cumbersome to most commercial vehicle manufacturers. This paper focuses on optimizing the test method in rig testing to relieve the complexity in the structural validation as whole system level. The methodology proposed by authors focuses on accelerating the vibration testing of component by compressing the validation timelines by using CSCPV (Combined Systematic Calculated and Pre Validation) method. This method selects the components of the system for validation by VFTM (Vital Few and Trivial Many) approach from existing testing database failure data and selects the worst predominant failure cases. This CSCPV method uses systematically calculated representing mass from analysis to validate the intended component alone instead of entire system.

Passenger Vehicle Saloon Noise Prediction Using Acoustic Transfer Function Measurement Based Model

New legislation’s, competition from global players and change in customer perception related to comfort parameters are key factors demanding manufactures to design and manufacture vehicles with very low saloon noise levels. The main causes for higher noise levels at passenger saloon compartment can be attributed to source noises (Powertrain, Driveline, Intake and Exhaust etc.), acoustic isolation and structural sensitivity of the body. Out of all above parameters, powertrain noise and acoustic isolation are two critical parameters effecting interior noise performance. This paper is an attempt to explain acoustic source contribution analysis through transfer function measurement in a passenger vehicle. Acoustic transfer function between engine bay and passenger ear level was measured using reciprocity technique (reciprocal method) with reference source placed at various locations inside the vehicle.

Exterior noise reduction of a vehicle has become important nowadays in order to meet the stringent pass by noise regulations. First step in this process is the identification of dominant noise sources. There are several noise sources which can contribute to the pass by noise like gearbox, turbocharger, oil sump, exhaust muffler, air intake etc. The dominant noise sources can be identified with the near field noise, component vibration measurements combined with experimental modal analysis. This paper discusses about the noise source identification and exterior noise reduction of a shortest wheel base intermediate commercial vehicle, which is having a 4-cylinder inline diesel engine.

A Structural Analysis Approach for Engine Noise Source Identification and Refinement

Engine noise reduction is one of the highest priorities in vehicle development from the viewpoint of meeting stringent noise regulations. Engine noise reduction involves identification of noise sources and suppression of noise by changing the response of sources to input excitations. Noise can originate from several mechanical sources in engine. The present work focuses on systematic study of the behavior or response of engine structure and its ancillaries to engine excitation and thereby assess their contribution to overall engine noise. The approach includes engine noise and vibration measurement and component ranking using engine noise and vibration measurement in a non-anechoic environment, structural analysis of engine including experimental modal testing of engine and its components, etc. Correlation of the above obtained results is performed to identify the noise sources. Later, ranking of critical components was performed based on results of cladding exercise.

Numerical Simulation and Experimental Validation of an Engine Oil Sump for Improved Noise Characteristics

Powertrain is the major source of noise and vibration in commercial vehicles and has significant contribution on both interior and exterior noise levels. It is vital to reduce the radiated noise from powertrain to meet customer expectations of vehicle comfort and to abide by the legislative noise requirements. Sound intensity mapping technique can identify the critical components of noise radiation from the powertrain. Sound intensity mapping has revealed that oil sump as one of the major contributors for radiated noise from powertrain. Accounting the effect of dynamic coupling of oil on the sump is crucial in predicting its noise radiation performance. Through numerical methods, some amount of work done in predicting the dynamic characteristics of structures filled with fluid. This paper discusses on the capability of numerical approach in predicting the oil sump modal characteristics with fluid-structure interaction and consequent verification with experimental modal test results.

Flexible Multi-body Dynamic Analysis of Multi-Cylinder Engine Valve Train

In this paper, valve spring parameters are optimized based on an iterative logic with constraint on space availability, stress limit, stiffness and natural frequency of the system. The optimized valve spring configuration is used in the push rod type valve train and the valve train dynamics for different engine speed is studied using commercially available multi-body dynamic ADMAS software. The valve train components such as cam, tappet, push rod, rocker arm, valve retainers and valve are modelled as rigid bodies and the valve springs (inner and outer valve springs) are modelled as flexible bodies. Each coil of the springs is modelled as separate flexible body and contact between these coils are established. A comparative valve train dynamics analysis is also carried out with the existing and optimized valve spring combinations.

Microstructure and Wear Behavior of Austempered and as-cast Ausferritic Gray Cast Irons

The mechanical and wear behaviour of an alloyed gray cast iron with ausferrite microstructure directly obtained on solidification has been compared with austempered alloyed gray iron. As-cast ausferritic gray iron shows finer ausferrite and graphite flake morphology compared to austempered alloy. The volume of retained austenite is about 30% higher in as-cast ausferritic iron due to higher amount of alloying additions. The mechanical and wear properties of as-cast ausferritic iron are almost similar to austempered alloy.

In order to make it possible, the product is to be validated to replicate the exact field conditions, where it is going to be operated. Lab testing plays a vital role in reproducing the field conditions in order to reduce the lead time in overall product life cycle development process. This paper deals with the design and fabrication of the steering column slip endurance test rig. This rig is capable of generating wear on the steering column splines coating which predominantly leads to failure of steering column. The data acquired from Proving Ground (PG) was analyzed and block cycles were generated with help of data analyzing tools.

Bogie Suspension Noise Reduction on a Commercial Vehicle

The Bogie suspensions ensure better stability at higher loads and also give the utmost reliability under extreme climatic conditions with minimum maintenance. Many vehicle manufactures have adopted for the bogie suspension at rear based on its advantages. The noises generated from the vehicle in the field includes engine noises and flow noises and hence it is very difficult to clearly discern the noise generated from suspension system of the vehicle [1]. Most suspension system noises do not come from a single part but they are caused by the coupling action between related parts, making it difficult to clearly identify the exact cases. This paper details the overall approach to identify the bogie suspension noise on a commercial vehicle and countermeasures to reduce the same.

A Study of Sound Source Characteristics for Vehicle Airborne Transfer Function Measurement

Transfer function measurements are the basis for construction of conventional test based source-path-receiver model of a vehicle. Interior noise of a vehicle can be synthesized using source excitation (both acceleration at source and near source sound pressure level) and its corresponding transfer function (Vibro-Acoustic Transfer Function (VATF) and Acoustic Transfer Function (ATF) respectively) to the interior of vehicle. Ideally ATF should be linear and independent of sound source, dependent only on size of air cavities, body structure and its material characteristics in between receiver and source location. But practically because of the type of excitation signal used to excite the sound source and characteristics of sound source itself, there is a possibility of variations in amplitude of acoustic transfer function.

NVH Investigation and Refinement of Auxiliary Gearbox in a 4×4 Heavy Commercial Vehicle

The present work focusses on the Noise &Vibration refinement carried out on a Heavy commercial vehicle (HCV). In a heavy commercial 4×4 vehicle the existence of an auxiliary gearbox (AGB) is primarily for switching between the multiple drive options. The AGB can become an additional source of noise from the drive train. In this particular vehicle the overall noise from the vehicle has particularly been dominated by the noise from the AGB in specific drive options and conditions as experienced during the subjective assessment of the vehicle initially. First assessment was made by modifying the gear tooth geometry and then the gears were changed from spur to helical as a part of the AGB refinement process. The results of both these assessments were compared. A considerable improvement in the AGB noise was thereby achieved.

In the automotive industry several attributes needs to be considered for the development of a new vehicle which are important for the customer, such as vehicle dynamics, driveability, fuel consumption, emissions, durability and NVH among many others. Sometimes these characteristics are conflicting and often need is to create a robust trade-off where the design space is sufficient to fit all of them in a vehicle that rhymes with the brand image and is appealing to the intended customer. Automobile manufacturers try to meet the requirements with respect to quality and comfort and often, emotional, aspects supercede the previous objective, pragmatic demands. The satisfaction of the demands by the customers concerning comfort, driving pleasure, design appears dominant and functionality criteria sometimes takes a back seat. Air Intake System NVH Performance Development for Commercial Vehicle

Commercial vehicle NVH attributes primarily focus on interior noise for driver's comfort and exterior noise for environmental legislation. Major sources for both the interior and exterior noise are power train unit, exhaust and air intake system. This paper focuses on development of Air Intake System (AIS) for better interior and exterior NVH performance for medium and heavy commercial vehicles. For air intake system, structural radiations from its panels and nozzle noise are significant contributors on overall vehicle NVH. Noise generation mechanism in air intake system occurs due to opening and closing of the valves and inlet air column oscillation by sharp pressure pulse from cylinder. Based on benchmarking, vehicle level targets have been arrived, and then cascaded to system and sub-system level targets. For air intake system, targets for nozzle noise at wide open throttle condition have been set for exterior NVH performance.

The cost incurred to make design modifications to solve NVH problems increases with maturity of design in the development process. Hence NVH issues should be addressed in the initial phase to avoid any significant changes in structure and subsequent changes in overall performance of the vehicle. Hybrid methodology with application of advanced testing and Computer Aided Engineering (CAE) tools to achieve full vehicle NVH attribute targets is nowadays a must for this reason. This paper represents a case study on low frequency NVH performance evaluation and refinement for heavy commercial vehicle truck using Hybrid Test-CAE methodology. To achieve better NVH performance, it is important to set competitive overall vehicle level NVH targets and cascade it down to system and sub-system targets. Test-CAE correlation has been carried out to validate Finite element (FE) modeling procedure and methodology.

Rapid growth in the Indian economy has led to new market trends for commercial vehicles. Customers now expect high levels of comfort from all tactile points in a truck cabin; the gear lever knob is frequently used and its reactions greatly influence how a driver perceives Gear Shift Quality (GSQ) and thereby vehicle quality. The subjectivity of human perception is difficult to measure objectively; therefore this paper represents an objective methodology to correlate customer feedback of gearshift reactions. For the attribute evaluation of a set of intermediate commercial vehicles; detailed subjective appraisals were conducted by expert level assessors for GSQ sub-attributes, and a consecutive objective measurement was performed to investigate and substantiate these vehicle assessments.

Driveline Noise Source Identification and Reduction in Commercial Vehicles

Driveline (DL) is one of the major sources of noise and vibration which excites the vehicle structures across a wide band of frequencies in commercial vehicles (CV). Current work focuses on the driveline noise source identification and its reduction in a heavy commercial vehicle. An abnormal noise is perceived in a CV in high gears at high speeds. This annoying DL noise is subjectively perceived in geared and neutral coast down conditions. Objective NVH assessment including near source noise and vibration of the driveline components was performed to quantify the noise. Initial test results revealed that the DL excitations are aggravated in auxiliary gear box as broadband rattle noise. The design configuration of the DL components and related subsystems such as propeller shafts and gearbox etc. was studied to the find root cause of the excitations. The driveline configuration including the auxiliary gearbox tooth geometry is also scrutinized and modified.

Pass by Noise Reduction on an Intermediate Commercial Vehicle

A major activity of any new vehicle development program, is to meet legal requirements of local markets. Pass by noise (PBN) test is one of the standardized tests and is used to certify new vehicles/variants for their Noise emissions. Certification for noise emissions of commercial vehicles is achieved by measuring external sound levels according to procedures defined by standards such as IS: 3028 for Indian market. Before a physical proto-vehicle is assembled, various systems and subsystems are readily made available by suppliers off the shelf. During final design validation of the vehicle by mule-vehicle testing, PBN target compliance need be assured for all these systems in order to meet overall PBN target. The PBN on an Intermediate commercial vehicle (ICV) migrated to the latest Exhaust emission standard, was the subject of this study. This vehicle emitted PBN greater than accepted threshold.
