Simulating and Optimizing the Dynamic Chassis Forces of the Audi E-Tron

With battery electric vehicles (BEV), due to the absence of the combustion process, the rolling noise comes even more into play. The BEV technology also leads to different concepts of how to mount the electric engine in the car. Commonly, also applied with the Audi e-tron, the rear engine is mounted on a subframe, which again is connected to the body structure. This concept leads to a better insulation in the high frequency range, yet it bears some problems in designing the mounts for ride comfort (up to 20Hz) or body boom (up to 70Hz). Commonly engine mounts are laid-out based on driving dynamics and driving comfort (up to 20Hz). The current paper presents a new method to find an optimal mount design (concerning the stiffness) in order to reduce the dynamic chassis forces which are transferred to the body (>20Hz). This directly comes along with a reduction of the sound pressure level for the ‘body boom’ phenomena.

Fast Crank-Angle Based 0D Simulation of Combustion Engine Cold Tests including Manufacturing Faults and Production Spread

During series production of modern combustion engines a major challenge is to ensure the correct operation of every engine part. A common method is to test engines in end-of-line (EOL) cold test stations, where the engines are not fired but tugged by an electric motor. In this work we present a physically based 0D model for dynamic simulation of combustion engines under EOL test conditions. Our goals are the analysis of manufacturing faults regarding their detectability and the enhancement of test procedures under varying environmental conditions. Physical experiments are prohibitive in production environments, and the simulative approach reduces them to a minimum. This model is the first known to the authors exploring advanced engine test methods under production conditions. The model supports a wide range of manufacturing faults (with adjustable magnitude) as well as error-free production spread in engine components.

Particulate Filter Design for High Performance Diesel Engine Application

A catalyzed ceramic filter has been used on diesel engines for diesel particulate matter emission control. A key design criteria for a diesel particulate filter is to maximize DPF performance, i.e. low back pressure and compact size as well as near continuous regeneration operation. Based upon the modeling and deep understanding of material properties, a DPF system design has been successfully applied on a high performance diesel engine exhaust system, such as the Audi R10 TDI, the first diesel racing car that won the most prestigious endurance race in the world: the 24 hours of Le Mans in both 2006 and 2007. The New Audi V6 Engine

Audi has developed a new compact V6 engine, with a displacement of 2.8 litres and an output of 128 kW (Fig. 1). The engine is extremely short, with an overall length of only 432 mm, and weighs just 161 kg (Fig. 2). The engine has been designed with two valves per cylinder, crossflow cylinder heads, overhead camshafts and hydraulic tappets (Fig. 3). These features, coupled with a newly developed variable geometry inlet manifold which changes the tuned length of the intake system according to the engine speed, have made it possible to produce an engine with an exceptionally high level of torque in the 2000-3500 rpm engine speed range.

NVH Analysis of Balancer Chain Drives with the Compliant Sprocket of the Crankshaft with a Dual-Mass Flywheel for an Inline-4 Engine

The work presented in this paper outlines the design and development of a compliant sprocket for balancer drives in an effort to reduce the noise levels related to chain-sprocket meshing. An experimental observation of a severe chain noise around a resonant engine speed with the Dual-Mass Flywheel (DMF) and standard build solid (fixed) balancer drive sprocket. Torsional oscillation at the crankshaft nose at full load is induced by uneven running of crankshaft with a dual-mass flywheel system. This results in an increase of the undesirable impact noise caused by the meshing between the chain-links and the engagement/disengagement regions of sprockets, and the clatter noise from the interaction between the vibrating chain and the guides. This paper evaluates and discusses the benefits that the compliant sprocket design provided. A multi-body dynamics system (MBS) model of the balancer chain drive has been developed, validated, and used to investigate the chain noise.

To meet LEV and EU Stage III emission requirements, it is necessary for new catalytic converters to be designed which exceed light-off temperature as quickly as possible. The technical solutions are secondary air injection, active heating systems such as the electrically heated catalytic converter, and the close coupled catalytic converter. Engine control functions are extensively used to heat the converter and will to play a significant role in the future. The concept of relocating the converter to a position close to the engine in an existing vehicle involves new conflicts. Examples include the space requirements, the thermal resistance of the catalytic coating and high temperature loads in the engine compartment.

Equations and Methods for Testing Hydrogen Fuel Consumption using Exhaust Emissions

Although hydrogen ICE engines have existed in one sort or another for many years, the testing of fuel consumption by way of exhaust emissions is not yet a proven method. The current consumption method for gasoline- and diesel-fueled vehicles is called the Carbon-Balance method, and it works by testing the vehicle exhaust for all carbon-containing components. Through conservation of mass, the carbon that comes out as exhaust must have gone in as fuel. Just like the Carbon-Balance method for gas and diesel engines, the new Hydrogen-Balance equation works on the principle that what goes into the engine must come out as exhaust components. This allows for fuel consumption measurements without direct contact with the fuel. This means increased accuracy and simplicity. This new method requires some modifications to the testing procedures and CVS (Constant Volume Sampling) system.

A New Method for the Investigation of Unburned Oil Emissions in the Raw Exhaust of SI Engines

The study of oil emission is of essential interest for the engine development of modern cars, as well as for the understanding of hydrocarbon emissions especially during cold start conditions. A laser mass spectrometer has been used to measure single aromatic hydrocarbons in unconditioned exhaust gas of a H2-fueled engine at stationary and transient motor operation. These compounds represent unburned oil constituents. The measurements were accompanied by FID and GC-FID measurements of hydrocarbons which represent the burned oil constituents. The total oil consumption has been determined by measuring the oil sampled by freezing and weighing. It has been concluded that only 10 % of the oil consumption via exhaust gas has burned in the cylinders. A correlation of the emission of single oil-based components at ppb level detected with the laser mass spectrometer to the total motor oil emission has been found.

Dual Line Exhaust Design Optimisation to Maximize SCR Catalyst Efficiency thru Improved Ammonia Distribution

The SCR after treatment system is already in production for passenger car engines with a single exhaust system. In this case, the exhaust system has to be designed very carefully to optimize the Ammonia distribution on the catalyst and therefore the DeNOx potential. The application to V8 engines with two turbochargers delivering the gas into two separated DOC & DPF units is an additional challenge. This paper describes the different optimization steps of such an exhaust system and the tools used during this work. After a design phase to integrate the SCR system in the exhaust geometry, a first CFD study was conducted to evaluate the performance of the basic system using one or two urea injectors. An optimization of the connection of the two tubes, directly in front of the SCR catalyst, has been designed using further CFD calculations as well as a marker gas SF6 on a cold flow bench.

Influence of Injection Nozzle Hole Diameter on Highly Premixed and Low Temperature Diesel Combustion and Full Load Behavior

Diesel engines face difficult challenges with respect to engine-out emissions, efficiency and power density as the legal requirements concerning emissions and fuel consumption are constantly increasing. In general, for a diesel engine to achieve low raw emissions a well-mixed fuel-air mixture, burning at low combustion temperatures, is necessary. Highly premixed diesel combustion is a feasible way to reduce the smoke emissions to very low levels compared to conventional diesel combustion. In order to reach both, very low NOX and soot emissions, high rates of cooled EGR are necessary. With high rates of cooled EGR the NOX formation can be suppressed almost completely. This paper investigates to what extent the trade-off between emissions, fuel consumption and power of a diesel engine can be resolved by highly premixed and low temperature diesel combustion using injection nozzles with reduced injection hole diameters and high pressure fuel injection.

Modeling the Sound Source of an Intake and Predicting the Intake Sound Pressure Level for a Motorcycle

In order to accurately estimate the intake sound pressure level, it is important to improve the accuracy of the air cleaner simulation model and precisely estimate the sound source of the intake. It has been confirmed that the modeling accuracy of an air cleaner can be improved by considering the vibro-acoustic coupling. Meanwhile, the sound source of the intake depends not only on the engine specifications, but on the intake system and even the exhaust system design. In this reported example, since it is difficult to estimate the sound source of the intake only by calculation, due to the aforementioned reasons, actual measurements were carried out to define the sound source. The method is such that the sound source is modeled by acoustic impedance and volume velocity in the engine, and the acoustic impedance is measured using an impedance tube. Then, the sound pressure at the intake opening is measured.

In an age when there is growing tension between customer expectations of high engine performance, low fuel consumption and compliance with the legal requirements on the emission of airborne pollution, the ability of a vehicle to meet the most stringent emission standards is becoming an increasingly important aspect of its market appeal. The 1.8 l, 5-valve turbo engine which Audi launched in 1994 represented an emissions concept which, thanks to its innovative close-coupled catalytic converter, provided an ideal basis for further development to an engine meeting the US ULEV emission standard, as the current engine does [1]. Its configuration as a ULEV concept necessitated the blanket optimisation of all components which influence the exhaust emissions. The pistons and injectors were improved in order to reduce untreated emissions.

The optimization of the vaporization and mixture formation process is of great importance for the development of modern gasoline direct injection (GDI) engines, because it influences the subsequent processes of the ignition, combustion and pollutant formation significantly. In consequence, the subject of this work was the development of a measurement technique based on the laser induced exciplex fluorescence (LIF), which allows the two dimensional visualization and quantification of the in-cylinder air/fuel ratio. A tracer concept consisting of benzene and triethylamine dissolved in a non-fluorescent base fuel has been used. The calibration of the equivalence ratio proportional LIF-signal was performed directly inside the engine, at a well known mixture composition, immediately before the direct injection measurements were started.

Predictive Analysis for Engine/Driveline Torsional Vibration in Vehicle Conditions using Large Scale Multi Body Model

Driveline torsional vibration in vehicles equipped with an automatic gearbox can lead to increased fuel consumption. At low rpm the torque converter of the automatic gearbox is active. The earlier the torque converter can be disengaged and bypassed by a lock-up clutch, the better the efficiency of the engine. Torsional vibrations in the drivetrain could prevent this early locking of the torque convertor and thus lead to a higher fuel consumption. Furthermore, these torsional vibrations can also lead to lower driver comfort. In order to improve the efficiency and the passenger comfort, a hybrid approach has been developed to predict the torsional vibrations of a full vehicle during a run-up manoeuvre on a chassis dyno, including transient effects. The hybrid approach is based on multi body modeling of the full car in LMS DADS, taking into account the flexibility of all major components of the powertrain.

Local Gaussian Process Regression in Order to Model Air Charge of Turbocharged Gasoline SI Engines

A local Gaussian process regression approach is presented, which allows to model nonlinearities of internal combustion engines more accurate than global Gaussian process regression. By building smaller models, the prediction of local system behavior improves significantly. In order to predict a value, the algorithm chooses the nearest training points. The number of chosen training points depends on the intensity of estimated nonlinearity. After determining the training points, a model is built, the prediction performed and the model discarded. The approach is demonstrated with a benchmark system and air charge test bed measurements. The measurements are taken from a turbocharged SI gasoline engine with both variable inlet valve lift and variable inlet and exhaust valve opening angle. The results show how local Gaussian process regression outmatches global Gaussian process regression concerning model quality and nonlinearities in particular.

Time-Domain Source Contribution Analysis Method for In-Room Pass-By Noise

This paper presents a new time-domain source contribution analysis method for in-room pass-by noise. The core of the method is a frequency-domain ASQ model (Airborne Source Quantification) representing each noise generating component (engine, exhaust, left and right tyres, etc.) by a number of acoustic sources. The ASQ model requires the measurement of local FRF's and acoustic noise transfer functions to identify the operational loads from nearby pressure indicator responses and propagate the loads to the various target microphones on the sides of the vehicle. Once a good ASQ model is obtained, FIR filters are constructed, allowing a time-domain synthesis of the various source contributions to each target microphone. The synthesized target response signals are finally recombined into a pass-by sound by taking into account the speed profile of the vehicle.

Electric Motor Noise in a Lightweight Steel Vehicle

The present work attempts a complete noise and vibration analysis for an electric vehicle at concept stage. The candidate vehicle is the Future Steel Vehicle (FSV), a lightweight steel body with an electric motor developed by WorldAutoSteel [1,2,3]. Measurements were conducted on two small Mitsubishi vehicles that both share the same body, yet one is equipped with an internal combustion engine and the other with an electric motor. The outcome was used as a starting point to identify assets and pitfalls of electric motor noise and draw a set of Noise Vibration and Harshness (NVH) targets for FSV. Compared to a combustion engine, the electric motor shows significantly lower sound pressure levels, except for an isolated high frequency peak heard at high speeds (3500 Hz when the vehicle drives at top speed). The prominence of this peak is lowered by increased use of acoustic absorbent materials in the motor compartment.

Experimental Heat Flux Analysis of an Automotive Diesel Engine in Steady-State Operation and During Warm-Up

Advanced thermal management systems in passenger cars present a possibility to increase efficiency of current and future vehicles. However, a vehicle integrated thermal management of the combustion engine is essential to optimize the overall thermal system. This paper shows results of an experimental heat flux analysis of a state-of-the-art automotive diesel engine with common rail injection, map-controlled thermostat and split cooling system. Measurements on a climatic chamber engine test bench were performed to investigate heat fluxes and energy balance in steady-state operation and during engine warm-up from different engine start temperatures. The analysis includes the influence of the operating point and operating parameters like EGR rate, injection strategy and coolant temperature on the engine energy balance.

Optimization of Electric Vehicle Concepts Based on Customer-Relevant Characteristics

Electric vehicles differ from conventionally powered vehicles in terms of many characteristics that are directly relevant to the customer. The most evident ones are the total driving range, which is limited by the battery capacity, and the different acceleration behavior, which is directly influenced by the electric motor's torque characteristics. Furthermore, there are many other vehicle characteristics, such as lateral dynamics, that are also strongly influenced by electrification. For all customer-relevant vehicle characteristics, it is important to know the necessary and optimal fulfillments in order to plan and evaluate new electrified vehicle concepts. Correlation functions can be used to convert values for technical characteristics to normalized customer satisfaction fulfillments. To evaluate the quality of a vehicle concept during the development process, a parametric cost function is defined.

Active Noise Control for the 4.0 TFSI with Cylinder on Demand Technology in Audi's S-Series

To significantly increase fuel efficiency while keeping power and performance of its signature S models, AUDI developed a new 4.0 TFSI engine with Cylinder on Demand technology and introduced it with its new S6, S7 and S8 models. To manage upcoming NVH issues due to this new technology and keep the intended sporty V8 note of the engine under all operating conditions, a broad range of new and advanced technologies was introduced with these vehicles. This paper focusses on the Active Noise Control system and its development. It describes the ANC system from a control theory perspective in addition to the acoustical perspective. Special features of the system include the availability of multiple tunings (4/8 cylinder mode) to support the specific overall sound character and the fast switching process as switching between different cylinder configurations might be as fast as 300 ms. In addition, the system also includes specific features that allow an advanced audio system diagnosis.
