Development of Systematic Technique for Design of Electric Motor Mounting System in EV/ HEV Application

Last decade has been era of environmental awareness. Various programs have launched for making devices and appliances eco-friendly. This initiative has lead automobile industry toward hybridization and now total electrification of vehicles. As electric motor is being added to automobile as a prime mover, due to high frequency vibrations along with higher torque electric motor needs to be isolated properly & carefully as this vibration can damage other automobile parts. Dynamic response of electric motor is different from response of IC engines, so use of engine mounting design method may not be suitable for designing mounting system for electric motor. First, both 4- point and 3- point mounting system are considered for analytical and experimental investigation of force and displacement transmissibility. Position and orientation of elastomeric mounts plays important role in design of mounting system for electric motor.

Prediction of Tyre Dynamic Behaviour for NVH and its Experimental Validation in Anechoic Chamber

In present scenario, tyre industry is more focused on providing maximum extent of NVH comfort to passengers by improvising the tyre design. Noise contribution from the tyres is classified in to three regions, viz., structure-borne (tyre vibrations), air-borne (tread pattern) and cavity noise (air cavity). In general, a Finite Element (FE) model of tyre provides an inherent advantage of analyzing tyre dynamic behavior. In this paper, an attempt was made to develop a three-dimensional FE tyre model and validate the same through experimental approach. The CAD Model of the tyre was generated through 3D image scanning process. Material property extraction of tyre was carried out by Universal Testing Machine (UTM) to generate Finite Element (FE) model. For validation of tyre FE model, Experimental Modal Analysis (EMA) and Noise Transfer Function (NTF) were conducted.

NVH has gained importance in the field of earth moving equipment due to the demand of quieter machines and stringent in-cab as well as exterior noise emission norms. Several parts of the world have adopted strict legislation on noise emission by earth moving equipment, but many countries have not adopted any regulations till date. The aim of this study is to help governing bodies as well as machine manufacturers in adopting simple yet accurate testing method for compactor machine. The study consists of directivity analysis, noise source identification, noise source ranking and 4-point microphone position sound power evaluation method applied to compactors with wide range of engine power ratings. All the tests in 4-point method and directivity analysis were performed under stationary as well as dynamic conditions.

Major cause of air pollution in the world is due to burning of fossil fuels for transport application; around 23% GHG emissions are produced due to transport sector. Likewise, the major cause of air pollution in Indian cities is also due to transport sector. Marginal improvement in the fuel economy provide profound impact on surrounding air quality and lightweighting of vehicle mass is the key factor in improving fuel economy. The paper describes robust and integrated approach used for design and development of lightweight bus structures for Indian city bus applications. An attempt is made to demonstrate the use of environment friendly material like aluminium in development of lightweight superstrutured city buses for India. Exercise involved design, development and prototype manufacturing of 12m Low Entry and 12m Semi Low Floor (SLF) bus models.

Modal Analysis of Chladni Plate Using Cymatics

This work aims at demonstrating nodes and antinodes at various frequencies of vibrations. Chladni plate is used for this purpose. When the plate is excited because of vibrations from a vibrator source, the sand of the plate creates specific patterns. These patterns are related to the excitation frequency. The sand on the plate moves away from antinodes where the amplitude of the standing wave is maximum and towards nodal lines where the amplitude is minimum or zero, forming patterns known as Chladni figures. The formation of patterns depends on material properties, geometry of plate, and thickness of plate and frequency/vibration pattern of the vibrator. The experimental setup consisted of a aluminum rectangular plate of 16 cm × 16 cm and aluminum circular plate of diameter 16 cm are having thickness of 0.61 mm placed over a mechanical vibrator (GelsonLab HSPW-003), which was driven by a sine wave signal generator (Ningbo Hema scientific).

Process Modelling of Aluminium Propeller Shaft by Integrated Computational Materials Engineering Approach

An excellent physical and mechanical property makes Aluminium (Al) alloy suitable alternative lightweight materials against steel and cast iron in automotive components. ICME is a computational tool, which integrates the materials information to engineering product performance analysis. MatCalc is ICME tool, which follows the chain rule of process, microstructure, property and performance relationship in materials development. This paper reports the development of Al 6061-T6 propeller shaft through forging process and the materials and process model of the Al yoke is simulated using MatCalc simulation software. Finite element analysis method is used for designing of Al 6061-T6 propeller shaft. The forged Al yoke is solutionized at temperature 550°C for 1 hr followed by artificial ageing at temperature 180°C for 16 hrs to improve the hardness and strength of the yoke.

Acoustic Enclosure Optimization for a Higher Capacity Diesel Generator Set Using Statistical Energy Analysis (SEA) Based Approach

Diesel powered electric generators are used in a variety of applications, such as emergency back-up power, temporary primary power at industrial facilities, etc. As regulatory and customer requirements demand quieter designs, special attention is given to the design of acoustic enclosures to balance the need of noise control with other performance criteria like ventilation and physical protection. In the present work, Statistical Energy Analysis (SEA) approach augmented by experimental inputs is used to carry out Vibro-acoustic analysis of an enclosure for higher capacity Diesel generator set. The exterior sound radiated from an enclosed generator is predicted and further enclosure is optimized for an improved sound-suppression. The airborne sources such as engine, alternator, radiator fan and exhaust are modelled explicitly using experimental noise source characterization. Structure borne inputs are also captured in the test for improving modelling accuracy.

Measurement and Prediction of Sound Absorption of Sound Package Materials in Large and Small Reverberation Chambers

The paper discusses the methodology for measuring the sound absorption of sound package materials in a different sizes of reverberation chambers. The large reverberation chamber is based on test methods and requirements as per ASTM C423 and ISO 354 standards. Both the test standards are similar and recommend a reverberation chamber volume of at least 125 m3 and 200 m3 respectively for sound absorption measurements from 100 Hz to 5000 Hz. The test sample size requirements are from 5.5 to 6.7 m2 as per ASTM C423 and 10 to 12 m2 as per ISO 354. In the automotive sector passenger car, heavy truck, and commercial vehicle, the parts that are used are much smaller in size than the size prescribed in both the standards. The requirement is to study the critical parameters such as the chamber volume, sample size, reverberation time and cut-off frequency etc. which are affecting the sound absorption property of acoustic material.

Sound Quality Evaluation of a Brake and Clutch Pedal Assembly used for Automotive Applications

Sound Quality (SQ) of brake and clutch pedal assembly plays an important role in contributing to vehicle interior noise and perception of sound. Quiet operation of brake and clutch units also reflects the vehicle built and material quality. Noise emitted from these sub-assemblies has to meet certain acceptance criteria as per different OEM requirements. Not much work has been carried on this over the years to characterize and quantify the same. An attempt has been made in this paper to study the sound quality of brake and clutch pedal assemblies at component level and validate the same by identifying the parameters affecting SQ. Effect on noise at different environmental conditions was studied with typical operating cycles in a hemi-anechoic chamber. The effect of sensor switches integrated within the clutch and brake pedal on sound quality is analyzed. It is found that the operating characteristics of switches drives the noise and SQ.

Quantification of NVH Parameters in DC Electric Motors Used for Automobile Application

With growing demand of comfort of cars, number of small electric motors used for adjustment of different functional units is steadily increasing. Due to the various rotational components and the forces they accord, electric motors radiate significant amount of noise at high frequencies with tonal components that can be annoying. Motor noise comprises three sources namely: electromagnetic, aerodynamic and mechanical. This study considers mechanical and electromagnetic sources of Electric Power Assisted Steering (EPAS) motor used in passenger cars. This paper describes an approach to assess noise and vibration parameters between field motors and fresh motors. Noise and vibration spectrums are analyzed in terms of frequency contents and dominancy of mechanical sources in sound power radiated by motor is discussed. FE modal analysis of motor is performed and correlated with impact hammer measurements to quantify structure borne energy contribution.

The Application of the Simulation Techniques to Predict and Reduce the Interior Noise in Bus Development

In order to reduce development time and costs, application of numerical prediction techniques has become common practice in the automotive industry. Among the wide range of simulation applications, prediction of the vehicle interior noise is still one of the most challenging ones. The Finite Element Method (FEM) is well known for acoustic predictions in the low-frequency range. As part of the development of a full sized bus model, noise levels at Driver Ear Levels (DEL) and Passenger Ear Levels (PEL) were targeted. The structural and acoustic analysis were performed for a bus to reduce interior noise in the low-frequency range. Various counter measures were identified and structural optimization/modifications were performed from virtual simulation to reduce the DEL and PEL. Structure-borne noise due to both road-induced vibration and engine vibration were considered by using FEM techniques.

Greater customer awareness is driving the automotive industry to constantly look to innovate and ensure that greater time, efforts and considerable resources are spent in developing a better vehicle. As we move away from noisy vehicles, the differentiating parameter in vehicles is the perception of quality in the vehicle noise or sound. As the masking effect due to overall vehicle noise level abates, many low noise sources gain prominence, which directly influences the perception of noise refinement. Hence, the concept of vehicle interior noise is not only limited to lower noise levels but has also extended to better sound quality (SQ). SQ technique involves use of relevant parameters for quantifying a subjective quality into an objective quantity. This paper will look at parameters relevant to subjective perception of vehicle interior noise and consider a benchmarking methodology targeting vehicle sound quality.

Computational Material Modelling for Damage Prediction of Advanced High Strength Steel

FEA based simulations are extensively used in automotive industry for improving the product design and reducing the time taken for design and prototyping. FEA based simulations require material data as an input in form of material models. Most commonly used material models for simulation of metallic materials are elastic models and elasto-plastic models, which provide very good correlation till ultimate tensile strength (UTS). For simulation beyond UTS value, elasto-plastic material model has to be used along with material model considering the damage accumulation post UTS. For crash like event in automotive crash, required material models should consider the effect of various stress state conditions (Triaxiality) and strain rate sensitivity of materials along with damage accumulation. In LS Dyna solver, MAT_ADD_EROSION material model (GISSMO) along with MAT_024 is widely used for these applications.

Mechanical and Aerodynamic Noise Prediction for Electric Vehicle Traction Motor and Its Validation

With emission norms getting more and more stringent, the trend is shifting towards electric and hybrid vehicles. Electric motor replaces engine as the prime mover in these vehicles. Though these vehicles are quieter compared to their engine counterpart, they exhibit certain annoying sound quality perception. There is no standard methodology to predict the noise levels of these motors. Electric motor noise comprises of mainly three sources viz., Aerodynamic, Electromagnetic and Mechanical. A methodology has been developed to predict two major noise sources of electric motor out of the three above viz. Mechanical and Aerodynamic noise. These two noise sources are responsible for the tonal noise in an electric motor. Aerodynamic noise arises most often around the fan, or in the vicinity of the machine that behaves like a fan. This noise is predominant at higher motor speed and also in electric vehicle due to higher speed fluctuation.

Methodology for Prediction of Windscreen Wiping Area through Simulation

Front windscreen wiping test is legal requirement for all motor vehicles as per standards like IS15802:2008 [1], IS15804:2008 [2] in India. This test requires windscreen mock-up/actual vehicle to be tested along with all wiping mechanisms such that minimum percentage areas to be wiped should meet the requirements specified in the IS standard. From manufacturer’s perspective this involves investment of lot of time and cost to arrive at the final design solution in order to meet the wiping requirements. The work scope in this paper is limited to bus category of vehicles. The methodology presented in this paper would enable quick design solutions for bus body builders or manufacturers to meet the wiping requirements specified in IS standard. The methodology presented in this paper was developed to carry out windscreen wiping test through commercially available simulation software.

An Upper Bound Elemental Technique for Load Prediction of Axisymmetric Hot Forged Specimens

Forging is a metal forming process involving shaping of metal by the application of compressive forces using hammer or press. Forging load of equipment is an important function of forging process and the prediction of the same is essential for selection of appropriate equipment. In this study a hot forging material i.e. 42CrMo4 steel is selected which is used in automotive components like axle, crank shaft. Hot forging experiments at 750°C are carried out on cylindrical specimens of aspect ratio 0.75 and 1.5 with true height strain (ln (ho/hf)) of 0.6. Forging load for the experiments is calculated using slab and upper bound deformation models as well as Metal forming simulation using commercially available FEA software. The upper bound models with 30% deviation from the simulation results are found to be more accurate compared to the slab models.

The increasing in popularity of Light Commercial Vehicles (LCV) segment is an emerging trend in the commercial vehicle industry. LCVs are very efficient and cost-effective for transportation of materials and good on short distances or loads of lesser weights. Sensing the market potential, many auto companies have developed LCVs recently. Since LCV segment is price sensitive, low cost single cylinder water cooled diesel engine being used as prime mover. High noise & vibration is inherent feature of diesel engine & it is predominant in single cylinder diesel engine. In order to retain low cost of product, less attention is given on overall noise of vehicle. Also, it is challenging to meet the regulatory limits of Pass-by Noise (PBN) for this category of vehicle. This paper is a development work done for pass-by noise reduction of a diesel powered single cylinder LCV vehicle. A prototype vehicle needs to meet the legislative pass-by noise requirement when tested as per IS0 362 / IS 3028.

Design and Development of Tunable Exhaust Muffler for Race Car

The Exhaust Noise is one of the major noise pollutants. It is well-known that for higher noise reduction, the engine has to bear high back pressure. For a race car, back-pressure plays a major role in engine's performance characteristics. For a given condition of engine rpm & load, conventional muffler has a fixed value of back-pressure and noise attenuation. Better acceleration requires low back-pressure, but the exhaust noise should also be less than the required (Norm) value (110 dBA). This contradicting condition is achieved here by using a ‘Butterfly Valve’ in this novel exhaust muffler. The butterfly valve assumes 2 positions i.e. fully open & fully closed. When the valve is fully closed, the noise reduction will be higher, but the back-pressure will also shoot up. When open, noise reduction will be less and so the back-pressure. So, when better performance is required, the valve is opened and back-pressure is reduced. The muffler is designed for a 4 cylinder 600 cc engine.

Nickel electroplating is commonly used with substrates including steel, aluminum, plastic and zinc die-cast parts because of its high resistance to temperature, corrosion and wear in harsh conditions. To further enhance its tribological and mechanical properties, research works are going on to produce nano-reinforced composites of Ni with various ceramic and rare earth oxides like CeO2, ZrSiO4, SiC, TiO2, etc. The aim of present work is synthesis and characterization of Ni films and Ni based TiO2 nano-composite coating processed by pulse co-electrodeposition technique. Also, to investigate the various properties such as mechanical, wear and corrosion resistance, conductivity & thermal stability of Ni-TiO2 nanocomposites electrodeposited on steel substrate, especially the effects of the amount of nanosized TiO2 particles in Ni-TiO2 nanocomposites.

Design and Optimization of Crash-Box of Passenger Vehicle to Enhance Energy Absorption

Frontal crash is the most common type of accidents in passenger vehicles which results in severe injuries or fatalities. During frontal crash, some frontal vehicle body has plastic deformation and absorbs impact energy. Hence vehicle crashworthiness is important consideration for safety aspect. The crash box is one of the most important parts in vehicle frontal structure assembly which absorb crash energy during impact. In case of frontal crash accident, crash box is expected to be collapsed by absorbing crash energy prior to the other parts so that the damage to the main cabin frame and occupant injury can be minimized. The main objective of this work is to design and optimize the crash box of passenger vehicle to enhance energy absorption. The modeling of the crash box is done in CATIA V5 and simulations are carried out by using ANSYS. The results show significant improvement in the energy absorption with new design of the crash box and it is validated experimentally on UTM.
