Development Trends for Commercial and Industrial Engines

Exhaust emission reduction and improvements in energy consumption will continuously determine future developments of on-road and off-road engines. Fuel flexibility by substituting Diesel with Natural Gas is becoming increasingly important. To meet these future requirements engines will get more complex. Additional and more advanced accessory systems for waste heat recovery (WHR), gaseous fuel supply, exhaust after-treatment and controls will be added to the base engine. This additional complexity will increase package size, weight and cost of the complete powertrain. Another critical element in future engine development is the optimization of the base engine. Fundamental questions are how much the base engine can contribute to meet the future exhaust emission standards, including CO2 and how much of the incremental size, weight and cost of the additional accessories can be compensated by optimizing the base engine.

The battery of a vehicle with an electrified powertrain (Hybrid Electric Vehicle or Battery Electric Vehicle), is required to operate with highly dynamic power outputs, both for charging and discharging operation. Consequently, the battery current varies within an extensive range during operation and the battery temperature also changes. In some cases, the relationship between the current flow and the change in the electrical energy stored seems to be affected by inefficiencies, in literature described as current losses, and nonlinearities, typically associated with the complex chemical and physical processes taking place in the battery. When calculating the vehicle electrical energy consumption over a trip, the change in the electrical energy stored at vehicle-level has to be taken into account. This quantity, what we could call the vehicle electricity balance, is typically obtained through a time-based integration of the battery current of all the vehicle batteries during operation.

Fuel Economy Benefits for Commercial Diesel Engines with Waste Heat Recovery

In the near future engine emitted carbon dioxides (CO2) are going to be limited for all vehicle categories with respect to the Green House Gases (GHG) norms. To tackle this challenge, new concepts need to be developed. For this reason waste heat recovery (WHR) is a promising research field. For commercial vehicles the first phase of CO2 emission legislation will be introduced in the USA in 2014 and will be further tightened towards 2030. Besides the US, CO2 emission legislation for commercial engines will also be introduced in Europe in the near future. The demanded CO2 reduction calls for a better fuel economy which is also of interest for the end user, specifically for the owners of heavy duty diesel vehicles with high mileages. To meet these future legislation objectives, a waste heat recovery system is a beneficial solution of recovering wasted energies from different heat sources in the engine.

An Iterative Histogram-Based Optimization of Calibration Tables in a Powertrain Controller

To comply with the stringent fuel consumption requirements, many automobile manufacturers have launched vehicle electrification programs which are representing a paradigm shift in vehicle design. Looking specifically at powertrain calibration, optimization approaches were developed to help the decision-making process in the powertrain control. Due to computational power limitations the most common approach is still the use of powertrain calibration tables in a rule-based controller. This is true despite the fact that the most common manual tuning can be quite long and exhausting, and with the optimal consumption behavior rarely being achieved. The present work proposes a simulation tool that has the objective to automate the process of tuning a calibration table in a powertrain model. To achieve that, it is first necessary to define the optimal reference performance.

Model Based Engine Control Development and Hardware-in-the-Loop Testing for the EcoCAR Advanced Vehicle Competition

When developing a new engine control strategy, some of the important issues are cost, resource minimization, and quality improvement. This paper outlines how a model based approach was used to develop an engine control strategy for an Extended Range Electric Vehicle (EREV). The outlined approach allowed the development team to minimize the required number of experiments and to complete much of the control development and calibration before implementing the control strategy in the vehicle. It will be shown how models of different fidelity, from map-based models, to mean value models, to 1-D gas dynamics models were generated and used to develop the engine control system. The application of real time capable models for Hardware-in-the-Loop testing will also be shown.

Optimization of Electrified Powertrains for City Cars

Sustainable and energy-efficient consumption is a main concern in contemporary society. Driven by more stringent international requirements, automobile manufacturers have shifted the focus of development into new technologies such as Hybrid Electric Vehicles (HEVs). These powertrains offer significant improvements in the efficiency of the propulsion system compared to conventional vehicles, but they also lead to higher complexities in the design process and in the control strategy. In order to obtain an optimum powertrain configuration, each component has to be laid out considering the best powertrain efficiency. With such a perspective, a simulation study was performed for the purpose of minimizing well-to-wheel CO2 emissions of a city car through electrification. Three different innovative systems, a Series Hybrid Electric Vehicle (SHEV), a Mixed Hybrid Electric Vehicle (MHEV) and a Battery Electric Vehicle (BEV) were compared to a conventional one.

Next-Generation Low-Voltage Power Nets Impacts of Advanced Stop/Start and Sailing Functionalities

The range of tasks in automotive electrical system development has clearly grown and now includes goals such as achieving efficiency requirements and complying with continuously reducing CO2 limits. Improvements in the vehicle electrical system, hereinafter referred to as the power net, are mandatory to face the challenges of increasing electrical energy consumption, new comfort and assistance functions, and further electrification. Novel power net topologies with dual batteries and dual voltages promise a significant increase in efficiency with moderate technological and financial effort. Depending on the vehicle segment, either an extension of established 12 V micro-hybrid technologies or 48 V mild hybridization is possible. Both technologies have the potential to reduce fuel consumption by implementing advanced stop/start and sailing functionalities.

Vehicle Dynamics Simulation to Develop an Active Roll Control System

Active Roll Control (ARC) is one of the most promising active systems to improve vehicle comfort and handling. This paper describes the simulation based procedure adopted to conceive a double-channel Active Roll Control system, characterized by the hydraulic actuation of the stabilizer bars of a sedan. The first part of the paper presents the vehicle model adopted for this activity. It is Base Model Simulator (BMS), the 14 Degrees-of-Freedom vehicle model by Politecnico di Torino. It was validated through road tests. Then the paper describes the development of the control algorithm adopted to improve the roll dynamics of the vehicle. The implemented control algorithm is characterized by a first subsystem, capable of obtaining the desired values of body roll angle as a function of lateral acceleration during semi-stationary maneuvers.

The main goals involve the creation of a low-noise, user-friendly, zero-emission vehicle, with a pleasant style. Its main features include high payload/vehicle mass ratio, electric energy supplied either by batteries or by fuel cell, innovative style aimed at transporting a driver and a passenger, chassis design to minimize cost of production, variable wheelbase. The paper presents the main ideas on which the vehicle design was based and summarizes the most important results obtained.

Multi-body Versus Block-Oriented Approach in Suspension Dynamics of a Military Tracked Tank

The superior mobility of a military vehicle provides the combat crew with a tactical advantage through increased cross country speed. The suspension system plays a fundamental role in evaluating a vehicle mobility. A mathematical model that allows realistic simulations of vehicles operating in a wide spectrum of environmental conditions may help to lower costs and time required during their development. The paper concerns with vehicle-terrain interaction modeling, for a military tracked tank, through multi-body and block-oriented approaches. It is focused on the consequences that the suspension system has got on the comfort and on the performance. Thus through a multi-body software a realistic three dimensional model of a tracked fighting vehicle is developed. This virtual model confirms some experimental data available on its longitudinal dynamics. In order to simplify the multi-body simulations, a block-oriented approach is adopted to develop a model of the same vehicle.

Racing Simulation of a Formula 1 Vehicle with Kinetic Energy Recovery System

This paper deals with the development of a Lap Time Simulator in order to carry out a first approximate evaluation of the potential benefits related to the adoption of the Kinetic Energy Recovery System (KERS). KERS will be introduced in the 2009 Formula 1 Season. This system will be able to store energy during braking and then use it in order to supply an extra acceleration during traction. Different technologies (e.g. electrical, hydraulic and mechanical) could be applied in order to achieve this target. The lap time simulator developed by the authors permits to investigate the advantages both in terms of fuel consumption reduction and the improvement of the lap time.

Design and Development of an In-Hub Motors Hybrid Vehicle for Military Applications

The paper focuses on the advantages of the diesel electric traction applied to military vehicles. In recent years electric cars developed mainly to reduce the dependence on fossil fuels and cut down the emissions. The reduction of fuel consumption, important for civil vehicles above all to reduce emissions and to lower costs, is important also for the military in order to increase vehicle autonomy. In addition, the interest for hybrid electric military vehicles is linked with vehicle packaging flexibility, on board power generation and stealth potential related to their abilities of silent movement. Among many possible layouts the optimum is considered to be hub mounted drive motors in each wheel [ 1 ]. This study shows the development of a demonstrator of an hybrid electric 4×4 military vehicle. It was carried out for a future extension of the technology to a 8×8 armoured vehicle.

Multifunctional System for Trace Gas Contaminants Removal

The Atmospheric Revitalization System (ARS) provides carbon dioxide removal, trace contaminant control, and gas constituent analysis. In this field, the interest of RecycLAB [5], the TAS-I Advanced Live Support Research & Development laboratory is directed to trace gas contaminants removal and monitoring. During manned space mission, the decontamination of cabin or rack air after contingency events such as fire or pyrolysis is a priority for the crew safety. In this paper, basic zeolites, obtained by impregnation of common zeolites with a basic oxide, are used to remove acid gas contaminants from air stream. A multi-functional system, able to accommodate reactors of different shape, characteristics and set-up, is used at this purpose. This breadboard, called ZEUS (Zeolites for an Environmental-control Unit in Space), is made of AISI 316L stainless steel and consists of a closed loop, in which the inner volume is completely isolated from the external environment.

Numerical Simulation to Improve Engine Control During Tip-In Manoeuvres

The potential of numerical simulation in the analysis of the dynamic transient response of a vehicle during tip-in manoeuvres has been evaluated. The dynamic behavior of the driveline of a typical European gasoline car was analyzed under a sharp throttle input. A one-dimensional fluid dynamic model of the engine was realized for the simulation of the input torque; afterwards, it was coupled with a driveline and vehicle model implemented in Matlab-Simulink environment. After a detailed validation process based on several sets of experimental data, the engine and vehicle coupled simulation was used to evaluate different control strategies during tip-in manoeuvres aiming to enhance the vehicle driveability.

Improvement of Lap-Time of a Rear Wheel Drive Electric Racing Vehicle by a Novel Motor Torque Control Strategy

This paper presents a novel strategy for the control of the motor torques of a rear wheel drive electric vehicle with the objective of improving the lap time of the vehicle around a racetrack. The control strategy is based upon increasing the size of the friction circle by implementing torque vectoring and tire slip control. A two-level nested control strategy is used for the motor torque control. While the outer level is responsible for computing the desired corrective torque vectoring yaw moment, the inner level controls the motor torques to realize the desired corrective torque vectoring yaw moment while simultaneously controlling the wheel longitudinal slip. The performance of the developed controller is analyzed by simulating laps around a racetrack with a non-linear multi-body vehicle model and a professional human racing driver controller setting.

Comparison of Model Predictions with Temperature Data Sensed On-Board from the Li-ion Polymer Cells of an Electric Vehicle

One of the challenges faced when using Li-ion batteries in electric vehicles is to keep the cell temperatures below a given threshold. Mathematical modeling would indeed be an efficient tool to test virtually this requirement and accelerate the battery product lifecycle. Moreover, temperature predicting models could potentially be used on-board to decrease the limitations associated with sensor based temperature feedbacks. Accordingly, we present a complete modeling procedure which was used to calculate the cell temperatures during a given electric vehicle trip. The procedure includes a simple vehicle dynamics model, an equivalent circuit battery model, and a 3D finite element thermal model. Model parameters were identified from measurements taken during constant current and pulse current discharge tests. The cell temperatures corresponding to an actual electric vehicle trip were calculated and compared with measured values.

Traction Battery and Battery Control Unit Development

The performance of high voltage batteries is the key factor for further success of electric vehicles. The primary areas for battery development include high voltage (HV) and functional safety, maximum power and usable energy, battery life, packaging and weight reduction. This paper explains the development of the HV battery and the battery management system for the FEV Liona fleet, a retrofit of a pure electric powertrain into a FIAT 500. The multi-disciplinary process used to develop this program includes electrical, mechanical and functional aspects. The layout of the electrical system includes cell selection, layout of modules and the interconnection of twelve modules to a battery pack. The mechanical design of mounting the battery under the floor addresses the housing issues regarding robustness and sealing, the packaging into the vehicle as well as the positioning of the HV components inside the battery.

The NVH Behavior of Internal Combustion Engines used in Range Extended Electric Vehicles

The electrification of vehicle propulsion has changed the landscape of vehicle NVH. Pure electric vehicles (EV) are almost always quieter than those powered by internal combustion engines. However, one of the key challenges with the development of range extended electric vehicles (ReEV) is the NVH behavior of the vehicle. Specifically, the transition from the EV mode to one where the range extender engine is operational can cause significant NVH issues. In addition, the operation of the range extender engine relative to various driving conditions can also pose significant NVH concerns. In this paper internal combustion engines are examined in terms of their acoustic behavior when used as range extenders. This is done by simulating the vibrations at the engine mounting positions as well as the intake and exhaust orifice noise. By using a transfer path synthesis, interior noise components of the range extenders are calculated from these excitations.

OPTIBODY: A New Structural Design Focused in Safety

With electric vehicles becoming more and more popular, the classic “general purpose” vehicle concept is changing to a “dedicated vehicle” concept. Light trucks for goods delivery in cities are one of the examples. The European vehicle category L7e fits perfectly in the low power, low weight vehicle requirements for an electric light truck for goods delivery. However, the safety requirements of this vehicle category are very low and their occupants are highly exposed to injuries in the event of a collision. The European Commission co-funded project OPTIBODY (Optimized Structural components and add-ons to improve passive safety in new Electric Light Trucks and Vans) is developing a new structural concept based on a chassis, a cabin a several add-ons. The add-ons will provide improved protection in case of frontal, side and rear impact.
