Smart and Connected Electrification at Ford

The automotive industry continues to develop new powertrain technologies aimed at reducing overall vehicle level fuel consumption. This paper discusses the development of a new highly efficient parallel hybrid transmission for use in transversely installed powertrains for FWD applications. FEV is developing a new 7-speed hybrid transmission for transverse installation. The transmission with a design torque of 320 Nm is based on AMT (automated manual transmission) technology and uses a single electric motor. The innovative gearset layout combines the advantages of modern AMTs such as best efficiency, low costs and few components (reduced part count) with full hybrid capabilities and electric torque support during all gear shifts. Furthermore, the gear set layout allows for very short shift-times due to the favorable distribution of inertias. Other features include an A/C compressor being electrically driven by the electric motor of the transmission during engine start/stop phases.

The Impact of Biodiesel on Particle Number, Size and Mass Emissions from a Euro4 Diesel Vehicle

New European emissions legislation (Euro5) specifies a limit for Particle Number (PN) emissions and therefore drives measurement of PN during vehicle development and homologation. Concurrently, the use of biofuel is increasing in the marketplace, and Euro5 specifies that reference fuel must contain a bio-derived portion. Work was carried out to test the effect of fuels containing different levels of Fatty Acid Methyl Ester (FAME) on particle number, size, mass and composition. Measurements were conducted with a Cambustion Differential Mobility Spectrometer (DMS) to time-resolve sub-micron particles (5-1000nm), and a Horiba Solid Particle Counting System (SPCS) providing PN data from a Euro5-compliant measurement system. To ensure the findings are relevant to the modern automotive business, testing was carried out on a Euro4 compliant passenger car fitted with a high-pressure common-rail diesel engine and using standard homologation procedures.

Deformation Analysis of Incremental Sheet Forming

Incremental Sheet Forming (ISF) is an emerging sheet metal prototyping technology where a part is formed as one or more stylus tools are moving in a pre-determined path and deforming the sheet metal locally while the sheet blank is clamped along its periphery. A deformation analysis of incremental forming process is presented in this paper. The analysis includes the development of an analytical model for strain distributions based on part geometry and tool paths; and numerical simulations of the forming process with LS-DYNA. A skew cone is constructed and used as an example for the study. Analytical and numerical results are compared, and excellent correlations are found. It is demonstrated that the analytical model developed in this paper is reliable and efficient in the prediction of strain distributions for incremental forming process.

Development of the Combustion System for a Flexible Fuel Turbocharged Direct Injection Engine

Gasoline turbocharged direct injection (GTDI) engines, such as EcoBoost™ from Ford, are becoming established as a high value technology solution to improve passenger car and light truck fuel economy. Due to their high specific performance and excellent low-speed torque, improved fuel economy can be realized due to downsizing and downspeeding without sacrificing performance and driveability while meeting the most stringent future emissions standards with an inexpensive three-way catalyst. A logical and synergistic extension of the EcoBoost™ strategy is the use of E85 (approximately 85% ethanol and 15% gasoline) for knock mitigation. Direct injection of E85 is very effective in suppressing knock due to ethanol's high heat of vaporization - which increases the charge cooling benefit of direct injection - and inherently high octane rating. As a result, higher boost levels can be achieved while maintaining optimal combustion phasing giving high thermal efficiency.

The Particle Emissions Characteristics of a Light Duty Diesel Engine with 10% Alternative Fuel Blends

In this study, the particle emission characteristics of 10% alternative diesel fuel blends (Rapeseed Methyl Ester and Gas-to-Liquid) were investigated through the tests carried out on a light duty common-rail Euro 4 diesel engine. Under steady engine conditions, the study focused on particle number concentration and size distribution, to comply with the particle metrics of the European Emission Regulations (Regulation NO 715/2007, amended by 692/2008 and 595/2009). The non-volatile particle characteristics during the engine warming up were also investigated. They indicated that without any modification to the engine, adding selected alternative fuels, even at a low percentage, can result in a noticeable reduction of the total particle numbers; however, the number of nucleation mode particles can increase in certain cases.

Methods in Vehicle Mass and Road Grade Estimation

Dynamic vehicle loads play critical roles for automotive controls including battery management, transmission shift scheduling, distance-to-empty predictions, and various active safety systems. Accurate real-time estimation of vehicle loads such as those due to vehicle mass and road grade can thus improve safety, efficiency, and performance. While several estimation methods have been proposed in literature, none have seen widespread adoption in current vehicle technologies despite their potential to significantly improve automotive controls. To understand and bridge the gap between research development and wider adoption of real-time load estimation, this paper assesses the accuracy and performance of four estimation methods that predict vehicle mass and/or road grade.

Analyzing and Predicting Heterogeneous Customer Preferences in China's Auto Market Using Choice Modeling and Network Analysis

As the world's largest auto producer and consumer, China is both the most promising and complex market given the country's rapid economic growth, huge population, and many regional and segment preference differences. This research is aimed at developing data-driven demand models for customer preference analysis and prediction under a competitive market environment. Regional analysis is first used to understand the impact of geographical factors on customer preference. After a comprehensive data exploration, a customer-level mixed logit model is built to shed light on fast-growing vehicle segments in the Chinese auto market. By combining the data of vehicle purchase, consideration, and past choice, cross-shopping behaviors and brand influence are explicitly modeled in addition to the impact of customer demographics, usage behaviors, and attributes of vehicles.

Influence of Test Procedure on Friction Behavior and its Repeatability in Dynamometer Brake Performance Testing

The efforts of the ISO “Test Variability Task Force” have been aimed at improving the understanding and at reducing brake dynamometer test variability during performance testing. In addition, dynamometer test results have been compared and correlated to vehicle testing. Even though there is already a vast amount of anecdotal evidence confirming the fact that different procedures generate different friction coefficients on the same brake corner, the availability of supporting data to the industry has been elusive up to this point. To overcome this issue, this paper focuses on assessing friction levels, friction coefficient sensitivity, and repeatability under ECE, GB, ISO, JASO, and SAE laboratory friction evaluation tests.

Towards an Optimum Aftertreatment System Architecture

Aftertreatment system design involves multiple tradeoffs between engine performance, fuel economy, regulatory emission levels, packaging, and cost. Selection of the best design solution (or “architecture”) is often based on an assumption that inherent catalyst activity is unaffected by location within the system. However, this study acknowledges that catalyst activity can be significantly impacted by location in the system as a result of varying thermal exposure, and this in turn can impact the selection of an optimum system architecture. Vehicle experiments with catalysts aged over a range of mild to moderate to severe thermal conditions that accurately reflect select locations on a vehicle were conducted on a chassis dynamometer. The vehicle test data indicated CO and NOx could be minimized with a catalyst placed in an intermediate location.

The Service Bay Diagnostic System (SBDS) will be designed to assist the dealership technician in diagnosing and repairing Ford Motor vehicles. The system hardware will be configured around a Service Bay Computer with mass storage capability and auxiliary service equipment. Major system features include: guided service writer/customer interaction, interactive vehicle diagnostics, information management. capabilities, and an additional aid to identifying intermittent failures through the use of a portable over-the-road data acquisition device. In order to assist the technician in properly diagnosing the causal factor, the Service Bay Computer System will also be enhanced through the use of an expert system knowledge base.

Determination of the R Factor for Fuel Economy Calculations Using Ethanol-Blended Fuels over Two Test Cycles

During the 1980s, the U.S. Environmental Protection Agency (EPA) incorporated the R factor into fuel economy calculations in order to address concerns about the impacts of test fuel property variations on corporate average fuel economy (CAFE) compliance, which is determined using the Federal Test Procedure (FTP) and Highway Fuel Economy Test (HFET) cycles. The R factor is defined as the ratio of the percent change in fuel economy to the percent change in volumetric heating value for tests conducted using two differing fuels. At the time the R-factor was devised, tests using representative vehicles initially indicated that an appropriate value for the R factor was 0.6. Reassessing the R factor has recently come under renewed interest after EPA's March 2013 proposal to adjust the properties of certification gasoline to contain significant amounts of ethanol.

In-Cylinder Particulate Matter and Spray Imaging of Ethanol/Gasoline Blends in a Direct Injection Spark Ignition Engine

A single-cylinder Direct Injection Spark Ignition (DISI) engine with optical access was used to investigate the effects of ethanol/gasoline blends on in-cylinder formation of particulate matter (PM) and fuel spray characteristics. Indolene was used as a baseline fuel and two blends of 50% and 85% ethanol (by volume, balance indolene) were investigated. Time resolved thermal radiation (incandescence/natural luminosity) of soot particles and fuel spray characteristics were recorded using a high speed camera. The images were analyzed to quantify soot formation in units of relative image intensity as a function of important engine operating conditions, including ethanol concentration in the fuel, fuel injection timing (250, 300 and 320° bTDC), and coolant temperature (25°C and 90°C). Spatially-integrated incandescence was used as a metric to quantify the level of in-cylinder PM formed at the different operating conditions.

Effects of Fuel Octane Rating and Ethanol Content on Knock, Fuel Economy, and CO2 for a Turbocharged DI Engine

Engine dynamometer testing was performed comparing fuels having different octane ratings and ethanol content in a Ford 3.5L direct injection turbocharged (EcoBoost) engine at three compression ratios (CRs). The fuels included midlevel ethanol “splash blend” and “octane-matched blend” fuels, E10-98RON (U.S. premium), and E85-108RON. For the splash blends, denatured ethanol was added to E10-91RON, which resulted in E20-96RON and E30-101 RON. For the octane-matched blends, gasoline blendstocks were formulated to maintain constant RON and MON for E10, E20, and E30. The match blend E20-91RON and E30-91RON showed no knock benefit compared to the baseline E10-91RON fuel. However, the splash blend E20-96RON and E10-98RON enabled 11.9:1 CR with similar knock performance to E10-91RON at 10:1 CR. The splash blend E30-101RON enabled 13:1 CR with better knock performance than E10-91RON at 10:1 CR. As expected, E85-108RON exhibited dramatically better knock performance than E30-101RON.

Effect of Ethanol on Part Load Thermal Efficiency and CO2 Emissions of SI Engines

This paper presents engine dynamometer testing and modeling analysis of ethanol compared to gasoline at part load conditions where the engine was not knock-limited with either fuel. The purpose of this work was to confirm the efficiency improvement for ethanol reported in published papers, and to quantify the components of the improvement. Testing comparing E85 to E0 gasoline was conducted in an alternating back-to-back manner with multiple data points for each fuel to establish high confidence in the measured results. Approximately 4% relative improvement in brake thermal efficiency (BTE) was measured at three speed-load points. Effects on BTE due to pumping work and emissions were quantified based on the measured engine data, and accounted for only a small portion of the difference.

Optimization of the Monitored Volume for LEV Catalyst Monitoring

A model of Ford's current FTP based OBD-II catalyst monitor has been developed and used in determining the optimal monitored catalyst volume for several LEV applications. The model predictions were found to agree reasonably well with the available experimental data. Furthermore, the results of this study indicate that the optimal monitored catalyst volume for meeting LEV requirements is vehicle application specific. As a result, it is concluded that a general guideline for sizing of the monitored catalyst volume for LEVs will most likely be inadequate and could result in grossly suboptimal catalyst monitor function for some applications. The model which is described in this paper offers a potentially more effective means of determining the best monitored catalyst volume for a given vehicle application. It should be possible to utilize this model during the early phase of a vehicle program in order to provide for the optimal packaging of the catalyst monitor sensor (CMS).

Ford 6.8L Hydrogen IC Engine for the E-450 Shuttle Van

Ford Motor Company is researching and developing multiple propulsion strategies which include advanced gasoline engines, clean diesel, flexible fuel (ethanol blends up to E-85), hybrids and hydrogen propulsion, both in internal combustion (IC) engines and fuel cells. Hydrogen utilized as a transportation fuel is viewed as a long term solution as it is sustainable and clean when derived from renewable resources. The development and use of hydrogen IC engine (H2ICE) technology can readily be utilized to drive the transition strategy from the petroleum economy to the hydrogen economy. Because the “more conventional” H2ICE systems can be brought to market more quickly and in higher volume, business initiatives for hydrogen fueling infrastructure and other hydrogen complimentary required technologies can be realized sooner. To that end Ford has fully re-engineered a 6.8L Triton V-10 engine to run on hydrogen and power an E-450 shuttle van.

Compound Electroformed Metal Nozzles for High Pressure Gasoline Injection

The objective of this research was to evaluate the effects that higher fluid injection pressures and nozzle geometry have on compound fuel injector nozzle performance. Higher pressures are shown to significantly reduce droplet size, increase the discharge coefficient and reduce the overall size of a nozzle spray. It is also shown that the geometry has a significant effect on nozzle performance, and it can be manipulated to give a desired spray shape.

Speciation of Evaporative Emissions from Plastic Fuel Tanks

Until now no results have been available regarding the composition of evaporative emissions in a SHED test. In particular, for alcohol containing fuels, it is important to assess the relative percentage of alcohols and hydrocarbons in view of their different environmental impacts. This paper presents the results of a study conducted to determine the composition of the emissions from a number of multilayer coextruded plastic fuel tanks soaked in IE10 and CM15 test fuels. These emissions were analyzed for composition using a gas chromatography analytical method which employs a vapor trap and desorb sampling technique. In the case of CM15, methanol was found to account for as much as 50% of the overall evaporative emissions. This speciation method also allows estimation of how leakage and permeation contribute separately to the overall emissions.

Measurement of Acoustical Response of Automotive Cabin Interior

We report measurements of interior automotive cabin forced acoustical response (SPL) as a function of frequency from 1 Hz to 200 Hz. The acoustical response was measured at eight positions in the vehicle tested, approximating the positions of passengers and points in between passengers. Variances in experimental data arising from the manner in which measuring equipment is setup in a particular vehicle are reported, and variations in data taken in similarly equipped vehicles are also reported. The purpose of these tests is to determine the measurement variability of a typical vehicle acoustic test.
