Deformation Analysis of Incremental Sheet Forming

Incremental Sheet Forming (ISF) is an emerging sheet metal prototyping technology where a part is formed as one or more stylus tools are moving in a pre-determined path and deforming the sheet metal locally while the sheet blank is clamped along its periphery. A deformation analysis of incremental forming process is presented in this paper. The analysis includes the development of an analytical model for strain distributions based on part geometry and tool paths; and numerical simulations of the forming process with LS-DYNA. A skew cone is constructed and used as an example for the study. Analytical and numerical results are compared, and excellent correlations are found. It is demonstrated that the analytical model developed in this paper is reliable and efficient in the prediction of strain distributions for incremental forming process.

Hot Stamping of a B-Pillar Outer from High Strength Aluminum Sheet AA7075

This work demonstrates the feasibility of hot stamping a B-pillar outer panel from aluminum alloy 7075. AA7075 is characterized by a high strength to weight ratio with yield strengths comparable to those of DP and TRIP advanced high strength steels. Applications using AA7075 have typically been limited to the aerospace industry due to the high variable cost associated with forming and joining of these materials. A primary key to implementation in the automotive industry is the development of metal forming methods that produce non-compromised stamped parts at automotive manufacturing volumes and costs. This work explores the feasibility of die quenching a hot blank within a cold die as a means of delivering high strength aluminum sheet parts. A die made from kirksite was used to evaluate the hot stamping process for a B-pillar outer. After the forming/quenching operation, the parts were subjected to an artificial aging process to regain the properties of the T6-temper.

An Investigation of the Effects of Cast Skin on the Mechanical Properties of an AM60 Die-Cast Magnesium Alloy

Magnesium die-cast alloys are known to have a layered microstructure composed of: (1) An outer skin layer characterized by a refined microstructure that is relatively defect-free; and (2) A “core” (interior) layer with a coarser microstructure having a higher concentration of features such as porosity and externally solidified grains (ESGs). Because of the difference in microstructural features, it has been long suggested that removal of the surface layer by machining could result in reduced mechanical properties in tested tensile samples. To examine the influence of the skin layer on the mechanical properties, a series of round tensile bars of varying diameters were die-cast in a specially-designed mold using the AM60 Mg alloy. A select number of the samples were machined to different final diameters. Subsequently, all of the samples (as-cast as well as machined) were tested in tension.

Laboratory and Vehicle Demonstration of “2nd-Generation” LNT + in-situ SCR Diesel Emission Control Systems

Diesel NOx emissions control utilizing combined Lean NOx Trap (LNT) and so-called passive or in-situ Selective Catalytic Reduction (SCR) catalyst technologies (i.e. with reductant species generated by the LNT) has been the subject of several previous papers from our laboratory [ 1 - 2 ]. The present study focuses on hydrocarbon (HC) emissions control via the same LNT+SCR catalyst technology under FTP driving conditions. HC emissions control can be as challenging as NOx control under both current and future federal and California/Green State emission standards. However, as with NOx control, the combined LNT+SCR approach offers advantages for HC emission control over LNT-only aftertreatment. The incremental conversion obtained with the SCR catalyst is shown, both on the basis of vehicle and laboratory tests, to result primarily from HC adsorbed on the SCR catalyst during rich LNT purges that reacts during subsequent lean engine operation.

Modeling the Spark Ignition Engine Warm-Up Process to Predict Component Temperatures and Hydrocarbon Emissions

In order to understand better the operation of spark-ignition engines during the warm-up period, a computer model had been developed which simulates the thermal processes of the engine. This model is based on lumped thermal capacitance methods for the major engine components, as well as the exhaust system. Coolant and oil flows, and their respective heat transfer rates are modeled, as well as friction heat generation relations. Piston-liner heat transfer is calculated based on a thermal resistance method, which includes the effects of piston and ring material and design, oil film thickness, and piston-liner crevice. Piston/liner crevice changes are calculated based on thermal expansion rates and are used in conjunction with a crevice-region unburned hydrocarbon model to predict the contribution to emissions from this source.

NOx Reduction Using a Dual-Stage Catalyst System with Intercooling in Vehicle Gasoline Engines under Real Driving Conditions

Selective catalytic reduction (SCR) of nitrogen oxides (NOx) is used in diesel-fueled mobile applications where urea is an added reducing agent. We show that the Ultera® dual-stage catalyst, with intercooling aftertreatment system, intrinsically performs the function of the SCR method in nominally stoichiometric gasoline vehicle engines without the need for an added reductant. We present that NOx is reduced during the low-temperature operation of the dual-stage system, benefiting from the typically periodic transient operation (acceleration and decelerations) with the associated swing in the air/fuel ratio (AFR) inherent in mobile applications, as commonly expected and observed in real driving. The primary objective of the dual-stage aftertreatment system is to remove non-methane organic gases (NMOG) and carbon monoxide (CO) slip from the vehicle’s three-way catalyst (TWC) by oxidizing these constituents in the second stage catalyst.

Effects of Oxygenated Fuels on Combustion and Soot Formation/Oxidation Processes

The Leaner Lifted-Flame Combustion (LLFC) strategy offers a possible alternative to low temperature combustion or other globally lean, premixed operation strategies to reduce soot directly in the flame, while maintaining mixing-controlled combustion. Adjustments to fuel properties, especially fuel oxygenation, have been reported to have potentially beneficial effects for LLFC applications. Six fuels were selected or blended based on cetane number, oxygen content, molecular structure, and the presence of an aromatic hydrocarbon. The experiments compared different fuel blends made of n-hexadecane, n-dodecane, methyl decanoate, tri-propylene glycol monomethyl ether (TPGME), as well as m-xylene. Several optical diagnostics have been used simultaneously to monitor the ignition, combustion and soot formation/oxidation processes from spray flames in a constant-volume combustion vessel.

Combustion Chamber Deposit Effects on Hydrocarbon Emissions from a Spark-Ignition Engine

A dynamometer-mounted four-cylinder Saturn engine was used to accumulate combustion chamber deposits (CCD), using an additized fuel. During each deposit accumulation test, the HC emissions were continuously measured. The deposit thickness at the center of the piston was measured at the beginning of each day. After the 50 and 35-hour tests, HC emissions were measured with isooctane, benzene, toluene, and xylene, with the deposited engine, and again after the deposits had been cleaned from the engine. The HC emissions showed a rapid rise in the first 10 to 15 hours and stabilization after about 25 hours of deposit accumulation. The HC increase due to CCD accumulation accounted for 10 to 20% of the total engine-out HC emissions from the deposit build-up fuel and 10 to 30% from benzene, isooctane, toluene, and xylene, making CCDs a significant HC emissions source from this engine. The HC emissions stabilized long before the deposit thickness.

Contribution of Oil Layer Mechanism to the Hydrocarbon Emissions from Spark-Ignition Engines

A research program designed to measure the contribution from fuel absorption in the thin layer of oil, lubricating the cylinder liner, to the total and speciated HC emissions from a spark ignition engine has been performed. The logic of the experiment design was to test the oil layer mechanism via variations in the oil layer thickness (through the lubricant formulations), solubility of the fuel components in the lubricants, and variations in the crankcase gas phase HC concentration (through crankcase purging). A set of preliminary experiments were carried out to determine the solubility and diffusivity of the fuel components in the individual lubricants. Engine tests showed similar HC emissions among the tested lubricants. No consistent increase was observed with oil viscosity (oil film thickness), contrary to what would be expected if fuel-oil absorption was contributing significantly to engine-out HC. Similarly, no effect of crankcase purging could be observed.

Effect of Fuel Dissolved in Crankcase Oil on Engine-Out Hydrocarbon Emissions from a Spark-Ignited Engine

A single-cylinder, spark-ignited engine was run on a certification test gasoline to saturate the oil in the sump with fuel through exposure to blow-by gas. The sump volume was large relative to production engines making its absorption-desorption time constant long relative to the experimental time. The engine was motored at 1500 RPM, 90° C coolant and oil temperature, and 0.43 bar MAP without fuel flow. Exhaust HC concentrations were measured by on-line FID and GC analysis. The total motoring HC emissions were 150 ppmC1; the HC species distribution was heavily weighted to the low-volatility components in the gasoline. No high volatility components were visible. The engine was then fired on isooctane fuel at the above conditions, producing a total engine-out HC emission of 2300 ppmC1 for Φ = 1.0 and MBT spark timing.

Speciation of Evaporative Emissions from Plastic Fuel Tanks

Until now no results have been available regarding the composition of evaporative emissions in a SHED test. In particular, for alcohol containing fuels, it is important to assess the relative percentage of alcohols and hydrocarbons in view of their different environmental impacts. This paper presents the results of a study conducted to determine the composition of the emissions from a number of multilayer coextruded plastic fuel tanks soaked in IE10 and CM15 test fuels. These emissions were analyzed for composition using a gas chromatography analytical method which employs a vapor trap and desorb sampling technique. In the case of CM15, methanol was found to account for as much as 50% of the overall evaporative emissions. This speciation method also allows estimation of how leakage and permeation contribute separately to the overall emissions.

A pickup truck cab structure is an ideal application for plastic composites. The cab is designed to fit a production Ranger pickup truck and uses carryover frame and front end structure. The cab concept consists primarily of two molded pieces. This design demonstrates extensive parts integration and allows for low-cost tooling, along with automated assembly.

Current trends in the auto industry requiring tighter dimensional specifications combined with the use of lightweight materials, such as aluminum, are a challenge for the traditional manufacturing processes. The hemming process, a sheet metal bending operation used in the manufacturing of car doors and hoods, poses problems meeting tighter dimensional tolerances. Hemming is the final operation that is used to fasten the outer panel with the inner panel by folding the outer panel over the inner panel. Roll in/out is one of the main quality concerns with hemming, and keeping it under tolerance is a high priority issue for the auto manufacturers. Current hemming process technology, given the mechanical properties of current materials, has reached its saturation limit to deliver consistent dimensional quality to satisfy customers and at the same time meet government standards.

Permanent Mold Casting and Creep Behavior of Mg - 4 Al - 4 X: (Ca, Ce, La, Sr) Alloys

Creep-resistant magnesium alloys for automotive powertrain applications offer significant potential for vehicle weight reduction. In this study permanent mold casting, microstructure and creep behavior have been investigated for a series of ternary magnesium alloys (Mg-4Al-4X (X: Ca, Ce, La, Sr) wt%) and AXJ530 (Mg-5Al-3Ca-0.15Sr, wt%). A permanent mold was instrumented with twelve thermocouples and mold temperature was monitored during the casting process. Average mold temperature increased from 200°C to 400°C during a typical alloy casting series (fifteen to twenty castings). The cast microstructure for all alloys consists of primary α-Mg globular phase surrounded by eutectic structure which is composed of intermetallic(s) and α-Mg magnesium phases. The primary cell size of the AXJ530 increased from 18 to 24 μm with increasing mold temperature and a similar trend is expected for all alloys.

Engine Wear Modeling with Sensitivity to Lubricant Chemistry: A Theoretical Framework

The life of an automotive engine is often limited by the ability of its components to resist wear. Zinc dialkyldithiophosphate (ZDDP) is an engine oil additive that reduces wear in an engine by forming solid antiwear films at points of moving contact. The effects of this additive are fairly well understood, but there is little theory behind the kinetics of antiwear film formation and removal. This lack of dynamic modeling makes it difficult to predict the effects of wear at the design stage for an engine component or a lubricant formulation. The purpose of this discussion is to develop a framework for modeling the formation and evolution of ZDDP antiwear films based on the relevant chemical pathways and physical mechanisms at work.

The Occurrence of Flash Boiling in a Port Injected Gasoline Engine

The occurrence of flash boiling in the fuel spray of a Port Fuel Injected (PFI) spark ignition engine has been observed and photographed during normal automotive vehicle operating conditions. The flash boiling of the PFI spray has a dramatic affect on the fuel spray characteristics such as droplet size and spray cone angle which can affect engine transient response, intake valve temperature and possibly hydrocarbon emissions. A new method of correlating the spray behavior using the equilibrium vapor/liquid (V/L) volume ratio of the fuel at the measured fuel temperature and manifold pressure is introduced.

Liquid Fuel Visualization Using Laser-Induced Fluoresence During Cold Start

The presence of liquid fuel inside the engine cylinder is believed to be a strong contributor to the high levels of hydrocarbon emissions from spark ignition (SI) engines during the warm-up period. Quantifying and determining the fate of the liquid fuel that enters the cylinder is the first step in understanding the process of emissions formation. This work uses planar laser induced fluorescence (PLIF) to visualize the liquid fuel present in the cylinder. The fluorescing compounds in indolene, and mixtures of iso-octane with dopants of different boiling points (acetone and 3-pentanone) were used to trace the behavior of different volatility components. Images were taken of three different planes through the engine intersecting the intake valve region. A closed valve fuel injection strategy was used, as this is the strategy most commonly used in practice. Background subtraction and masking were both performed to reduce the effect of any spurious fluorescence.

Investigation of the Dilution Process for Measurement of Particulate Matter from Spark-Ignition Engines

Measurements of particulate matter (PM) from spark ignition (SI) engine exhaust using dilution tunnels will become more prevalent as emission standards are tightened. Hence, a study of the dilution process was undertaken in order to understand how various dilution related parameters affect the accuracy with which PM sizes and concentrations can be determined. A SI and a compression ignition (CI) engine were separately used to examine parameters of the dilution process; the present work discusses the results in the context of SI exhaust dilution. A Scanning Mobility Particle Sizer (SMPS) was used to measure the size distribution, number density, and volume fraction of PM. Temperature measurements in the exhaust pipe and dilution tunnel reveal the degree of mixing between exhaust and dilution air, the effect of flowrate on heat transfer from undiluted and diluted exhaust to the environment, and the minimum permissible dilution ratio for a maximum sample temperature of 52°C.

Mechanical and Thermophysical Properties of Magnesium Alloy Extrusions

Magnesium alloy extrusions offer potentially more mass saving compared to magnesium castings. One of the tasks in the United States Automotive Materials Partnership (USAMP) ?Magnesium Front End Research and Development? (MFERD) project is to evaluate magnesium extrusion alloys AM30, AZ31 and AZ61 for automotive body applications. Solid and hollow sections were made by lowcost direct extrusion process. Mechanical properties in tension and compression were tested in extrusion, transverse and 45 degree directions. The tensile properties of the extrusion alloys in the extrusion direction are generally higher than those of conventional die cast alloys. However, significant tension-compression asymmetry and plastic anisotropy need to be understood and captured in the component design.

Deactivation of Cu/Zeolite SCR Catalyst under Lean-Rich Aging Conditions

A lean-rich hydrothermal aging was used to study the deactivation of Cu-zeolite SCR catalyst that has enhanced stability. Impact of DOC upstream on the SCR catalyst during the lean-rich aging was also investigated. The LR hydrothermal aging was conducted with the presence of hydrocarbon, CO and H₂ at different O₂ levels. It was found that the SCR catalyst was active for the oxidation of CO, H₂ and hydrocarbon, resulting in significant exotherm across the catalyst. In addition to hydrothermal aging, reductive aging, especially the presence of H₂ in the aging gas stream without O₂ presence during the L-R aging, might also contribute to the Cu/zeolite SCR catalyst deactivation. The impacts of DOC upstream on Cu/zeolite SCR catalysts depended on the aging temperatures. At lower aging temperature, the uncompleted oxidation of hydrocarbon and CO on the DOC might cause steam reforming and water-gas shift reactions on the DOC to form reductive gas stream.
