Optimizing Seat Belt and Airbag Designs for Rear Seat Occupant Protection in Frontal Crashes

Recent field data have shown that the occupant protection in vehicle rear seats failed to keep pace with advances in the front seats likely due to the lack of advanced safety technologies. The objective of this study was to optimize advanced restraint systems for protecting rear seat occupants with a range of body sizes under different frontal crash pulses. Three series of sled tests (baseline tests, advanced restraint trial tests, and final tests), MADYMO model validations against a subset of the sled tests, and design optimizations using the validated models were conducted to investigate rear seat occupant protection with 4 Anthropomorphic Test Devices (ATDs) and 2 crash pulses.

Effects of Fuel Cell Material Properties on Water Management Using CFD Simulation and Neutron Imaging

Effects of fuel cell material properties on water management were numerically investigated using Volume of Fluid (VOF) method in the FLUENT. The results show that the channel surface wettability is an important design variable for both serpentine and interdigitated flow channel configurations. In a serpentine air flow channel, hydrophilic surfaces could benefit the reactant transport to reaction sites by facilitating water transport along channel edges or on channel surfaces; however, the hydrophilic surfaces would also introduce significantly pressure drop as a penalty. For interdigitated air flow channel design, it is observable that liquid water exists only in the outlet channel; it is also observable that water distribution inside GDL is uneven due to the pressure distribution caused by interdigitated structure. An in-situ water measurement method, neutron imaging technique, was used to investigate the water behavior in a PEM fuel cell.

A Comparative Benchmark Study of using Different Multi-Objective Optimization Algorithms for Restraint System Design

Vehicle restraint system design is a difficult optimization problem to solve because (1) the nature of the problem is highly nonlinear, non-convex, noisy, and discontinuous; (2) there are large numbers of discrete and continuous design variables; (3) a design has to meet safety performance requirements for multiple crash modes simultaneously, hence there are a large number of design constraints. Based on the above knowledge of the problem, it is understandable why design of experiment (DOE) does not produce a high-percentage of feasible solutions, and it is difficult for response surface methods (RSM) to capture the true landscape of the problem. Furthermore, in order to keep the restraint system more robust, the complexity of restraint system content needs to be minimized in addition to minimizing the relative risk score to achieve New Car Assessment Program (NCAP) 5-star rating.

Modeling of an Advanced Steering Wheel and Column Assembly for Frontal and Side Impact Simulations

This paper presents the final phase of a study to develop the modeling methodology for an advanced steering assembly with a safety-enhanced steering wheel and an adaptive energy absorbing steering column. For passenger cars built before the 1960s, the steering column was designed to control vehicle direction with a simple rigid rod. In severe frontal crashes, this type of design would often be displaced rearward toward the driver due to front-end crush of the vehicle. Consequently, collapsible, detachable, and other energy absorbing steering columns emerged to address this type of kinematics. These safety-enhanced steering columns allow frontal impact energy to be absorbed by collapsing or breaking the steering columns, thus reducing the potential for rearward column movement in severe crashes. Recently, more advanced steering column designs have been developed that can adapt to different crash conditions including crash severity, occupant mass/size, seat position, and seatbelt usage.

Motivated by a combination of increasing consumer demand for fuel efficient vehicles, more stringent greenhouse gas, and anticipated future Corporate Average Fuel Economy (CAFE) standards, automotive manufacturers are working to innovate in all areas of vehicle design to improve fuel efficiency. In addition to improving aerodynamics, enhancing internal combustion engines and transmission technologies, and developing alternative fuel vehicles, reducing vehicle weight by using lighter materials and/or higher strength materials has been identified as one of the strategies in future vehicle development. Weight reduction in vehicle components, subsystems and systems not only reduces the energy needed to overcome inertia forces but also triggers additional mass reduction elsewhere and enables mass reduction in full vehicle levels.

Finite-Element-Based Transfer Equations: Post-Mortem Human Subjects versus Hybrid III Test Dummy in Frontal Sled Impact

Transfer or response equations are important as they provide relationships between the responses of different surrogates under matched, or nearly identical loading conditions. In the present study, transfer equations for different body regions were developed via mathematical modeling. Specifically, validated finite element models of the age-dependent Ford human body models (FHBM) and the mid-sized male Hybrid III (HIII50) were used to generate a set of matched cases (i.e., 192 frontal sled impact cases involving different restraints, impact speeds, severities, and FHBM age). For each impact, two restraint systems were evaluated: a standard three-point belt with and without a single-stage inflator airbag. Regression analyses were subsequently performed on the resulting FHBM- and HIII50-based responses. This approach was used to develop transfer equations for seven body regions: the head, neck, chest, pelvis, femur, tibia, and foot.

Optimization Strategies to Explore Multiple Optimal Solutions and Its Application to Restraint System Design

Design optimization techniques are widely used to drive designs toward a global or a near global optimal solution. However, the achieved optimal solution often appears to be the only choice that an engineer/designer can select as the final design. This is caused by either problem topology or by the nature of optimization algorithms to converge quickly in local/global optimal or both. Problem topology can be unimodal or multimodal with many local and/or global optimal solutions. For multimodal problems, most global algorithms tend to exploit the global optimal solution quickly but at the same time leaving the engineer with only one choice of design. The paper explores the application of genetic algorithms (GA), simulated annealing (SA), and mixed integer problem sequential quadratic programming (MIPSQP) to find multiple local and global solutions using single objective optimization formulation.

Side Crash Pressure Sensor Prediction: An Improved Corpuscular Particle Method

In an attempt to predict the responses of side crash pressure sensors, the Corpuscular Particle Method (CPM) was adopted and enhanced in this research. Acceleration-based crash sensors have traditionally been used extensively in automotive industry to determine the air bag firing time in the event of a vehicle accident. The prediction of crash pulses obtained from the acceleration-based crash sensors by using computer simulations has been very challenging due to the high frequency and noisy responses obtained from the sensors, especially those installed in crash zones. As a result, the sensor algorithm developments for acceleration-based sensors are largely based on prototype testing. With the latest advancement in the crash sensor technology, side crash pressure sensors have emerged recently and are gradually replacing acceleration-based sensor for side impact applications.

An Arbitrary Lagrangian Eulerian (ALE) approach was adopted in this study to predict the responses of side crash pressure sensors in an attempt to assist pressure sensor algorithm development by using computer simulations. Acceleration-based crash sensors have traditionally been used to deploy restraint devises (e.g., airbags, air curtains, and seat belts) in vehicle crashes. The crash pulses recorded by acceleration-based crash sensors usually exhibit high frequency and noisy responses depending on the vehicle's structural design. As a result, it is very challenging to predict the responses of acceleration-based crash sensors by using computer simulations, especially those installed in crush zones. Therefore, the sensor algorithm developments for acceleration-based sensors are mostly based on physical testing.

Side Crash Pressure Sensor Prediction for Unitized Vehicles: An ALE Approach

With a goal to help develop pressure sensor calibration and deployment algorithms using computer simulations, an Arbitrary Lagrangian Eulerian (ALE) approach was adopted in this research to predict the responses of side crash pressure sensors for unitized vehicles. For occupant protection, acceleration-based crash sensors have been used in the automotive industry to deploy restraint devices when vehicle crashes occur. With improvements in the crash sensor technology, pressure sensors that detect pressure changes in door cavities have been developed recently for vehicle crash safety applications. Instead of using acceleration (or deceleration) in the acceleration-based crash sensors, the pressure sensors utilize pressure change in a door structure to determine the deployment of restraint devices. The crash pulses recorded by the acceleration-based crash sensors usually exhibit high frequency and noisy responses.

In an attempt to assist pressure sensor algorithm and calibration development using computer simulations, an Arbitrary Lagrangian Eulerian (ALE) approach was adopted in this study to predict the responses of side crash pressure sensors for body-on-frame vehicles. Acceleration based, also called G-based, crash sensors have been used extensively to deploy restraint devices, such as airbags, curtain airbags, seatbelt pre-tensioners, and inflatable seatbelts, in vehicle crashes. With advancements in crash sensor technologies, pressure sensors that measure pressure changes in vehicle side doors have been developed recently and their applications in vehicle crash safety are increasing. The pressure sensors are able to detect and record the dynamic pressure change when the volume of a vehicle door changes as a result of a crash.

Considerations in HMI Design of a Reverse Braking Assist (RBA) System

The Reverse Braking Assist (RBA) feature is designed to automatically activate full braking in a backing vehicle. When this feature activates, a backing vehicle is suddenly stopped or may slide to a stop. During this process, an understanding of the driver's behavior may be useful in the design of an appropriate human-machine-interface (HMI) for the RBA. Several experimental studies were done to examine driver behavior in response to an unexpected and automatic braking event while backing [1]. Two of these studies are reported in this paper. A 7-passenger Crossover Utility Vehicle was fitted with a rear-view camera, a center-stack mounted LCD screen, and ancillary recording devices. In the first study, an object was suddenly placed in the path of a backing vehicle. The backing vehicle came to a sudden and complete stop. The visual image of the backing path on the LCD prominently showed that an obstacle was present in the backing path of the vehicle.

Lower Extremity Injuries in Frontal Crashes: Injuries, Locations, AIS and Contacts

Frontal crashes (11-1 o'clock) were reviewed from the National Accident Severity Study file (NASS) for years 1980-87. Adult drivers and front right passengers, with lower extremity injuries of the pelvis, thigh, knee, leg or ankle/foot were reviewed. Analysis of age differences, injury contacts, and effectiveness of the 3-point restraint system were studied. Unrestrained drivers have a higher frequency of knee injuries than passengers, fewer leg injuries than passengers and both have the same frequency of ankle/foot injuries. Older unbelted drivers have more injuries to the pelvis, leg, and ankle/foot region than do young drivers. Passengers have more leg injuries. The instrument panel is the major contact for most of the lower extremity injuries. Lap/shoulder belts significantly reduce lower extremity injury frequency.

Dummy Models for Crash Simulation in Finite Element Programs

The development of combined finite element and spring / rigid mass crash simulation dummy models for automotive applications is described. In order to better understand the crash phenomena and occupant kinematics during vehicle crashes, recent developments have been focused on the use of finite element techniques in the simulation of both structure and structure / dummy interactions. The combination of spring /rigid mass modeling and finite element technique is used to develop models of fiftieth percentile Hybrid III and Side impact Dummies in a finite element program (RADIOSS). In general, the dummies are modeled with rigid masses and joints with techniques similar to those used in Crash Victim Simulation programs like MADYMO and CAL3D. Only selected components, like the Hybrid III dummy thorax and the SID pelvis and jacket, are modeled with finite element shell and brick elements to improve dummy / restraint system and dummy / structure interaction responses.

Effects of Fuel Octane Rating and Ethanol Content on Knock, Fuel Economy, and CO2 for a Turbocharged DI Engine

Engine dynamometer testing was performed comparing fuels having different octane ratings and ethanol content in a Ford 3.5L direct injection turbocharged (EcoBoost) engine at three compression ratios (CRs). The fuels included midlevel ethanol “splash blend” and “octane-matched blend” fuels, E10-98RON (U.S. premium), and E85-108RON. For the splash blends, denatured ethanol was added to E10-91RON, which resulted in E20-96RON and E30-101 RON. For the octane-matched blends, gasoline blendstocks were formulated to maintain constant RON and MON for E10, E20, and E30. The match blend E20-91RON and E30-91RON showed no knock benefit compared to the baseline E10-91RON fuel. However, the splash blend E20-96RON and E10-98RON enabled 11.9:1 CR with similar knock performance to E10-91RON at 10:1 CR. The splash blend E30-101RON enabled 13:1 CR with better knock performance than E10-91RON at 10:1 CR. As expected, E85-108RON exhibited dramatically better knock performance than E30-101RON.

Biomechanical Investigation of Airbag-Induced Upper-Extremity Injuries

The factors that influence airbag-induced upper-extremity injuries sustained by drivers were investigated in this study. Seven unembalmed human cadavers were used in nineteen direct-forearm-interaction static deployments. A single horizontal-tear-seam airbag module and two different inflators were used. Spacing between the instrumented forearm and the airbag module was varied from 10 cm to direct contact in some tests. Forearm-bone instrumentation included triaxial accelerometry, crack detection gages, and film targets. Internal airbag pressure was also measured. The observed injuries were largely transverse, oblique, and wedge fractures of the ulna or radius, or both, similar to those reported in field investigations. Tears of the elbow joint capsule were also found, both with and without fracture of the forearm.

Standing Reach Envelopes Incorporating Anthropometric Variance and Postural Cost

Standing reach envelopes are important tools for the design of industrial and vehicle environments. Previous work in this area has focussed on manikin-based (where a few manikins are used to simulate individuals reaching within the region of interest) and population-based (where data are gathered on many individuals reaching in a constrained environment) approaches. Each of these methods has merits and shortfalls. The current work bridges the manikin- and population-based approaches to assessing reach by creating population models using kinematic simulation techniques driven by anthropometric data. The approach takes into account body dimensions, balance, and postural cost to create continuous models that can be used to assess designs with respect to both maximal and submaximal reaches. Cost is quantified as the degree to which the torso is involved in the reach, since the inclination of the torso is a good measure of lower-back load and may be related to subjective reach difficulty.

Dynamic Durability Analysis of Automotive Structures

Since the environment of vehicle operation is dynamic in nature, dynamic methods should be used in vehicle durability analysis. Due to the constraints in current computer resources, simulation of vehicle durability tests and structural fatigue life assessment need special approaches and efficient CAE tools. The purpose of this paper is to present an efficient methodology and a feasible vehicle dynamic durability analysis process. Two examples of structural durability analysis using transient dynamics are given. The examples show that vehicle stress analysis and fatigue life prediction using dynamic method is now feasible by employing the presented method and process.

Comparison of Airbag-Aggressivity Predictors in Relation to Forearm Fractures

Four unembalmed human cadavers were used in eight direct-forearm-airbag-interaction static deployments to assess the relative aggressivity of two different airbag modules. Instrumentation of the forearm bones included triaxial accelerometry, crack detection gages, and film targets. The forearm-fracture predictors, peak and average distal forearm speed (PDFS and ADFS), were evaluated and compared to the incidence of transverse, oblique, and wedge fractures of the radius and ulna. Internal-airbag pressure and axial column loads were also measured. The results of this study support the use of PDFS or ADFS for the prediction of airbag-induced upper-extremity fractures. The results also suggest that there is no direct relationship between internal-airbag pressure and forearm fracture. The less-aggressive system (LAS) examined in this study produced half the number of forearm fracture as the more-aggressive system (MAS), yet exhibited a more aggressive internal-pressure performance.

Rapid Prototyping, Fabrication and Tooling is a process that blends a series of technologies (machines, tools, and methods) capable of generating physical objects directly from a CAD database. The process dramatically reduces the time spent during product development by allowing for fast visualization, verification, iteration, optimization, and fabrication of parts and tools. Many new techniques of tooling have been and are being developed by using rapid fabricated parts. These are having a dramatic impact on both timing and costs throughout the automotive industry. One area that these methods can be utilized to their full potential is motorsports. Of particular interest is the growing use of bridge tooling to provide first article through production intent parts that promote cost effective changes.
