Model-Based Design Case Study: Low Cost Audio Head Unit

The use of model-based software development in automotive applications has increased in recent years. Current vehicles contain millions of lines of code, and millions of dollars are spent each year fixing software issues. Most new features are software controlled and many times include distributed functionality, resulting in increased vehicle software content and accelerated complexity. To handle rapid change, OEMs and suppliers must work together to accelerate software development and testing. As development processes adapt to meet this challenge, model-based design can provide a solution. Model-based design is a broad development approach that is applied to a variety of applications in various industries. This paper reviews a project using the MATLAB/Simulink/Stateflow environment to complete a functional model of a low cost radio.

Development and Validation of an Analytical Seal Bead Design Model for Automotive Superplastic Forming

With the increasing demand for fuel efficient vehicles, technologies like superplastic forming (SPF) are being developed and implemented to allow for the utilization of lightweight automotive sheet materials. While forming under superplastic conditions leads to increased formability in lightweight alloys, such as aluminum, the slower forming times required by the technology can limit the technology to low to mid production levels. One problem that can increase forming time is the reduction of forming pressure due to pressurizing (forming) gas leaks, during the forming cycle, at the die/sheet/blankholder interface. Traditionally, such leaks have been successfully addressed through the use of a seal bead. However, for advanced die technologies that result in reduced cycle times (such as hot draw mechanical performing, which combine aspects of mechanical preforming of the sheet metal followed by SPF), the use of seal beads can restrict the drawing of sheet material into the forming die.

Modeling of Phase Change within a Wax Element Thermostat Embedded in an Automotive Cooling System

In an automotive cooling circuit, the wax melting process determines the net and time history of the energy transfer between the engine and its environment. A numerical process that gives insight into the mixing process outside the wax chamber, the wax melting process inside the wax chamber, and the effect on the poppet valve displacement will be advantageous to both the engine and automotive system design. A fully three dimensional, transient, system level simulation of an inlet controlled thermostat inside an automotive cooling circuit is undertaken in this paper. A proprietary CFD algorithm, Simerics-Sys®/PumpLinx®, is used to solve this complex problem. A two-phase model is developed in PumpLinx® to simulate the wax melting process. The hysteresis effect of the wax melting process is also considered in the simulation.

HEV Battery Pack Thermal Management Design and Packaging Solutions

Hybrid Electric Vehicles (HEV) utilize a High Voltage (HV) battery pack to improve fuel economy by maximizing the capture of vehicle kinetic energy for reuse. Consequently, these HV battery packs experience frequent and rapid charge-discharge cycles. The heat generated during these cycles must be managed effectively to maintain battery cell performance and cell life. The HV battery pack cooling system must keep the HV battery pack temperature below a design target value and maintain a uniform temperature across all of the cells in the HV battery pack. Herein, the authors discuss some of the design points of the air cooled HV battery packs in Ford Motor Company’s current model C-Max and Fusion HEVs. In these vehicles, the flow of battery cooling air was required to not only provide effective cooling of the battery cells, but to simultaneously cool a direct current high voltage to low voltage (DC-DC) converter module.

Failure Mode and Fatigue Behavior of Flow Drill Screw Joints in Lap-Shear Specimens of Aluminum 6082-T6 Sheets Made with Different Processing Conditions

Failure mode and fatigue behavior of flow drill screw (FDS) joints in lap-shear specimens of aluminum 6082-T6 sheets made with different processing conditions are investigated based on the experimental results and a structural stress fatigue life estimation model. Lap-shear specimens with FDS joints without clearance hole and lap-shear specimens with stripped FDS joints with clearance hole were made and then tested under quasi-static and cyclic loading conditions. Optical micrographs show the failure modes of the FDS joints without clearance hole (with gap) and the stripped FDS joints with clearance hole under quasi-static and cyclic loading conditions. The fatigue failure mode of the FDS joints without clearance hole (with gap) in lap-shear specimens is similar to those with clearance hole. The fatigue lives of lap-shear specimens with FDS joints without clearance hole are lower than those with clearance hole for given load ranges under cyclic loading conditions.

Multibody Dynamics Cosimulation for Vehicle NVH Response Predictions

At various milestones during a vehicle’s development program, different CAE models are created to assess NVH error states of concern. Moreover, these CAE models may be developed in different commercial CAE software packages, each one with its own unique advantages and strengths. Fortunately, due to the wide spread acceptance that the Functional Mock-up Interface (FMI) standard gained in the CAE community over the past few years, many commercial CAE software now support cosimulation in one form or the other. Cosimulation allows performing multi-domain/multi-resolution simulations of the vehicle, thereby combining the advantages of various modeling techniques and software. In this paper, we explore cosimulation of full 3D vehicle model developed in MSC ADAMS with 1D driveline model developed in LMS AMESim. The target application of this work is investigation of vehicle NVH error states associated with both hybridized and non-hybridized powertrains.

Stress-Corrosion Cracking Evaluation of Hot-Stamped AA7075-T6 B-Pillars

High-strength aluminum alloys such as 7075 can be formed using advanced manufacturing methods such as hot stamping. Hot stamping utilizes an elevated temperature blank and the high pressure stamping contact of the forming die to simultaneously quench and form the sheet. However, changes in the thermal history induced by hot stamping may increase this alloy’s stress corrosion cracking (SCC) susceptibility, a common corrosion concern of 7000 series alloys. This work applied the breaking load method for SCC evaluation of hot stamped AA7075-T6 B-pillar panels that had been artificially aged by two different artificial aging practices (one-step and two-step). The breaking load strength of the specimens provided quantitative data that was used to compare the effects of tensile load, duration, alloy, and heat treatment on SCC behavior.

Control System Development for the Dual Drive Hybrid System

Automotive manufacturers continue to move further toward powertrain electrification. There are already many hybrid electric vehicles on the market that are based on a variety of system architectures. Ford Motor Company has investigated a new Dual Drive configuration that promises to overcome some of the attribute deficiencies associated with current architectures. The primary objective of this development project was to demonstrate the fuel economy potential of this system in a vehicle. To accomplish this objective, the team used an internally developed, formal Controls Development Process (CDP) for the control system design and validation. This paper describes the development of the vehicle control system in the context of this process.

Design Considerations for Hydrogen Management System on Ford Hydrogen Fueled E-450 Shuttle Bus

As part of a continuous research and innovation effort, Ford Motor Company has been evaluating hydrogen as an alternative fuel option for vehicles with internal combustion engines since 1997. Ford has recently designed and built an Econoline (E-450) shuttle bus with a 6.8L Triton engine that uses gaseous hydrogen fuel. Safe practices in the production, storage, distribution, and use of hydrogen are essential for the widespread public and commercial acceptance of hydrogen vehicles. Hazards and risks inherent in the application of hydrogen fuel to internal combustion engine vehicles are explained. The development of a Hydrogen Management System (H2MS) to detect hydrogen leaks in the vehicle is discussed, including the evolution of the H2MS design from exploration and quantification of risks, to implementation and validation of a working system on a vehicle. System elements for detection, mitigation, and warning are examined.

The hazard analysis for the Stop-Start control strategy of a Micro-Hybrid vehicle with manual gearbox is presented. The strategy allows for stops in gear and in neutral; this leads to specific hazards. Implications for the architecture of the electronic control unit, the software architecture, and the development process, especially software testing, are discussed.

Advances in digital and analog electronics have drastically changed car radio circuitry. Improvements in miniaturization of electrical and mechanical components have radically altered their size and styling. Computer modeling of the vehicle's interior environment has optimized car radio acoustics. It seems that the list of modern break-throughs is never ending. It is the intent of this paper to show that many of the technical marvels of today's car radios were first applied years, even decades, ago. From those early concepts, and their current revivals, a projection into the future of automobile radios will be made. As previously mentioned [1]: “If history teaches anything, it teaches the potential for repetition.”

Power Control for the Escape and Mariner Hybrids

Ford Motor Company has developed a full hybrid electric vehicle with a power-split hybrid powertrain. There are constraints imposed by the high voltage system in such an HEV, that do not exist in conventional vehicles. A significant controls problem that was addressed in the Ford Escape and Mercury Mariner Hybrids was the determination of the desired powertrain operating point such that the vehicle attributes of fuel economy, performance and drivability are met, while satisfying these new constraints. This paper describes the control system that addressed this problem and the tests that were designed to verify its operation.

An Integrated Design and Appraisal System for Vehicle Interior Packaging

Static seating bucks have long been used as the only means to subjectively appraise the vehicle interior packages in the vehicle development process. The appraisal results have traditionally been communicated back to the requesting engineers either orally or in a written format. Any design changes have to be made separately after the appraisal is completed. Further, static seating bucks lack the flexibility to accommodate design iterations during the evolution of a vehicle program. The challenge has always been on how to build a seating buck quickly enough to support the changing needs of vehicle programs, especially in the early vehicle development phases. There is always a disconnect between what the seating buck represents and what is in the latest design (CAD), since it takes weeks or months to build a seating buck and by the time it is built the design has already been evolved. There is also no direct feedback from seating buck appraisal to the design in CAD.

Failure Loads of Spot Friction Welds in Aluminum 6111-T4 Sheets under Quasi-Static and Dynamic Loading Conditions

In this investigation, spot friction welds in aluminum 6111-T4 lap-shear specimens were tested under both quasi-static and dynamic loading conditions. Micrographs of the spot friction welds after testing were examined to understand the failure modes of spot friction welds in lap-shear specimens under different loading conditions. The micrographs indicate that the spot friction welds produced by this particular set of welding parameters failed in interfacial failure mode under both quasi-static and dynamic loading conditions. The load and displacement histories for lap-shear specimens were obtained under quasi-static and dynamic loading conditions at three different impact velocities. The failure loads of spot friction welds in lap-shear specimens under dynamic loading conditions are about 7% larger than those under quasi-static loading conditions.

Macroscopic Constitutive Behaviors of Aluminum Honeycombs Under Dynamic Inclined Loads

Macroscopic constitutive behaviors of aluminum 5052-H38 honeycombs under dynamic inclined loads with respect to the out-of-plane direction are investigated by experiments. The results of the dynamic crush tests indicate that as the impact velocity increases, the normal crush strength increases and the shear strength remains nearly the same for a fixed ratio of the normal to shear displacement rate. The experimental results suggest that the macroscopic yield surface of the honeycomb specimens as a function of the impact velocity under the given dynamic inclined loads is not governed by the isotropic hardening rule of the classical plasticity theory. As the impact velocity increases, the shape of the macroscopic yield surface changes, or more specifically, the curvature of the yield surface increases near the pure compression state.

Effects of Surface Treatment (Lubricant) on Spot Friction Welded Joints Made of 6111-T4 Aluminum Sheets

The effects of lubricant on lap shear strength of Spot Friction Welded (SFW) joints made of 6111-T4 alloys were studied. Taguchi L8 design of experiment methodology was used to determine the lubricant effects. The results showed that the lap shear strength increased by 9.9% when the lubricant was present at the top surface compared to that of the baseline (no lubricant) whereas the lap shear strength reduced by 10.2% and 10.9% when the lubricant was present in the middle and at the bottom surfaces compared to that of the baseline (no lubricant), respectively. The microstructure analysis showed a zigzag interface at the joint between the upper and the lower sheet metal for the baseline specimen, the specimens with the lubricant at the top and at the bottom. However, a straight line interface is exhibited at the joint between the upper and the lower sheet for the specimen with the lubricant in the middle. The weld nugget sizes of the lap shear tested specimens were measured.

In-vehicle electronics are becoming more and more important; the functionalities are being distributed across several electronic control units (ECUs). These can be divided into body systems as well as new powertrain and chassis control systems. It is foreseen that the value of software per vehicle will increase for a normal vehicle. This situation creates the demand to perform a study to understand the trends and impacts of a massive electrification of the vehicle. This study and survey aims to identify the current status of the Vehicles E/E Architectures and the In-Vehicle Networks of Brazilian B entry vehicles. It is important to have in mind that Brazilian market represents about 70% of the total South America automotive industry. The study was divided into two parts: The first part approaches the topics above in generality. Goal was to identify the current electrical architecture elements affecting the B entry vehicles versus the main attributes for this kind of segment.

Laser & Fine Plasma Trimming of Sheet Metal Parts for Low Volume Production

This study compared laser and fine plasma technology for cutting typical electro-galvanized steel and aluminum automotive stampings. Comparisons were made of various aspects of cut quality, accuracy, disturbance of parent material, cycle time, and capital and operating costs. A sensitivity analysis was included to determine how different scenarios would impact the operating costs. It was found that both processes were capable of high quality cuts at 3800mm/min. Capital savings were achievable through the fine plasma system, but careful consideration of the specific application was essential. This work will allow for an advised comparison of options for sheet metal flexible cutting.

Numerical Analysis of Thermal Growth of Cast Aluminum Engine Components

As-cast or as-solution treated cast aluminum A319 has copper solutions within its aluminum dendrite. These copper solutions precipitate out to form Al2Cu through a sequence of phase changes and bring with them volume changes at elevated temperatures. These volume changes, referred to as thermal growth are irreversible. The magnitude of thermal growth at a material point is decided by the temperature history of the material point. When an under aged or non heat treated cast aluminum is exposed to non-uniform temperature such as that during engine operation, thermal growth leads to non-uniform volume change and thus additional self balanced stresses. These stresses remain inside material as residual stresses even when the temperature of the material is uniform again. In the present paper, numerical analysis method for thermal growth is developed and integrated into engine operation analysis.
