Enabling Flex Fuel Vehicle Emissions Testing – Test Cell Modifications and Data Improvements

The challenges of flex-fuel vehicle (FFV) emissions measurements have recently come to the forefront for the emissions testing community. The proliferation of ethanol blended gasoline in fractions as high as 85% has placed a new challenge in the path of accurate measures of NMHC and NMOG emissions. Test methods need modification to cope with excess amounts of water in the exhaust, assure transfer and capture of oxygenated compounds to integrated measurement systems (impinger and cartridge measurements) and provide modal emission rates of oxygenated species. Current test methods fall short of addressing these challenges. This presentation will discuss the challenges to FFV testing, modifications made to Ford Motor Company’s Vehicle Emissions Research Laboratory test cells, and demonstrate the improvements in recovery of oxygenated species from the vehicle exhaust system for both regulatory measurements and development measurements.

Analysis of Residual Stress Profiles in the Cylinder Web Region of an As-Cast V6 Al Engine Block with Cast-In Fe Liners Using Neutron Diffraction

Continuous efforts to develop a lightweight alloy suitable for the most demanding applications in automotive industry resulted in a number of advanced aluminum (Al) and magnesium alloys and manufacturing routes. One example of this is the application of 319 Al alloy for production of 3.6L V6 gasoline engine blocks. Aluminum is sand cast around Fe-liner cylinder inserts, prior to undergoing the T7 heat treatment process. One of the critical factors determining the quality of the final product is the type, level, and profile of residual stresses along the Fe liners (or extent of liner distortion) that are always present in a cast component. In this study, neutron diffraction was used to characterize residual stresses along the Al and the Fe liners in the web region of the cast engine block. The strains were measured both in Al and Fe in hoop, radial, and axial orientations. The stresses were subsequently determined using generalized Hooke's law.

Ultrasonic Spot Welding of AZ31B to Galvanized Mild Steel

Ultrasonic spot welds were made between sheets of 0.8-mm-thick hot-dip-galvanized mild steel and 1.6-mm-thick AZ31B-H24. Lap-shear strengths of 3.0-4.2 kN were achieved with weld times of 0.3-1.2 s. Failure to achieve strong bonding of joints where the Zn coating was removed from the steel surface indicate that Zn is essential to the bonding mechanism. Microstructure characterization and microchemical analysis indicated temperatures at the AZ31-steel interfaces reached at least 344°C in less than 0.3 s. The elevated temperature conditions promoted annealing of the AZ31-H24 metal and chemical reactions between it and the Zn coating.

A Preliminary Investigation into the Mitigation of Plug-in Hybrid Electric Vehicle Tailpipe Emissions Through Supervisory Control Methods

Plug-in hybrid electric vehicle (PHEV) technologies have the potential for considerable petroleum consumption reductions, possibly at the expense of increased tailpipe emissions due to multiple “cold” start events and improper use of the engine for PHEV specific operation. PHEVs operate predominantly as electric vehicles (EVs) with intermittent assist from the engine during high power demands. As a consequence, the engine can be subjected to multiple cold start events. These cold start events may have a significant impact on the tailpipe emissions due to degraded catalyst performance and starting the engine under less than ideal conditions. On current hybrid electric vehicles (HEVs), the first cold start of the engine dictates whether or not the vehicle will pass federal emissions tests. PHEV operation compounds this problem due to infrequent, multiple engine cold starts.

Electrochemical Characterization of Coated Self-Piercing Rivets for Magnesium Applications

This work reports on measurement and analysis of the galvanic interaction between steel self-piercing rivets (SPRs) having several different surface conditions and magnesium alloy substrates under consideration for use in automotive structural assemblies. Rivet surface conditions included uncoated steel, conventional Zn-Sn barrel plating and variations of commercial aluminizing processes, including supplemental layers and sealants. Coating characteristics were assessed using open circuit potential (OCP) measurement, potentiodynamic polarization scanning (PDS), and electrochemical impedance spectroscopy (EIS). The degree of galvanic coupling was determined using zero-resistance ammeter (ZRA) and the scanning vibrating electrode technique (SVET), which also permitted characterization of galvanic current flows in situ.

Predicting Stress vs. Strain Behaviors of Thin-Walled High Pressure Die Cast Magnesium Alloy with Actual Pore Distribution

In this paper, a three-dimensional (3D) microstructure-based finite element modeling method (i.e., extrinsic modeling method) is developed, which can be used in examining the effects of porosity on the ductility/fracture of Mg castings. For this purpose, AM60 Mg tensile samples were generated under high-pressure die-casting in a specially-designed mold. Before the tensile test, the samples were CT-scanned to obtain the pore distributions within the samples. 3D microstructure-based finite element models were then developed based on the obtained actual pore distributions of the gauge area. The input properties for the matrix material were determined by fitting the simulation result to the experimental result of a selected sample, and then used for all the other samples’ simulation. The results show that the ductility and fracture locations predicted from simulations agree well with the experimental results.

Effect of Thermal Exposure Time on the Relaxation of Residual Stress in High Pressure Die Cast AM60

Magnesium alloys are becoming more commonly used for large castings with sections of varying thicknesses. During subsequent processing at elevated temperatures, residual stresses may relax and become a potential mechanism for part distortion. This study was conducted to quantify the effects of thermal exposure on residual stresses and relaxation in a high pressure die cast magnesium (AM60) alloy. The goal was to characterize relaxation of residual stresses at temperatures that are commonly experienced by body components during a typical paint bake cycle. A residual stress test sample design and quench technique developed for relaxation were used and a relaxation study was conducted at two exposure temperatures (140°C and 200°C) over a range of exposure times (0.25 to 24 hours). The results indicate that a significant amount of residual stress relaxation occurred very rapidly during exposure at both exposure temperatures.

Thermal Response of Aluminum Engine Block During Thermal Spraying of Bores: Comparison of FEA and Thermocouple Results

Thermally sprayed coatings have used in place of iron bore liners in recent aluminum engine blocks. The coatings are steel-based, and are sprayed on the bore wall in the liquid phase. The thermal response of the block structure determines how rapidly coatings can be applied and thus the investment and floor space required for the operation. It is critical not to overheat the block to prevent dimensional errors, metallurgical damage, and thermal stress cracks. This paper describes an innovative finite element procedure for estimating both the substrate temperature and residual stresses in the coating for the thermal spray process. Thin layers of metal at a specified temperature, corresponding to the layers deposited in successive thermal spray torch passes, are applied to the substrate model, generating a heat flux into the block. The thickness, temperature, and application speed of the layers can be varied to simulate different coating cycles.

Stress-Corrosion Cracking Evaluation of Hot-Stamped AA7075-T6 B-Pillars

High-strength aluminum alloys such as 7075 can be formed using advanced manufacturing methods such as hot stamping. Hot stamping utilizes an elevated temperature blank and the high pressure stamping contact of the forming die to simultaneously quench and form the sheet. However, changes in the thermal history induced by hot stamping may increase this alloy’s stress corrosion cracking (SCC) susceptibility, a common corrosion concern of 7000 series alloys. This work applied the breaking load method for SCC evaluation of hot stamped AA7075-T6 B-pillar panels that had been artificially aged by two different artificial aging practices (one-step and two-step). The breaking load strength of the specimens provided quantitative data that was used to compare the effects of tensile load, duration, alloy, and heat treatment on SCC behavior.

PHEV operation compounds this problem due to infrequent, multiple engine cold starts. ORNL, in collaboration with the University of Tennessee, developed an Engine-In-the-Loop (EIL) test platform to investigate cold start emissions on a 2.0l Gasoline Turbocharged Direct Injection (GTDI) Ecotec engine coupled to a virtual series hybrid electric vehicle.

Tier 2 Test Fuel Impact to Tier 3 Aftertreatment Systems and Calibration Countermeasures

During the course of emissions and fuel economy (FE) testing, vehicles that are calibrated to meet Tier 3 emissions requirements currently must demonstrate compliance on Tier 3 E10 fuel while maintaining emissions capability with Tier 2 E0 fuel used for FE label determination. Tier 3 emissions regulations prescribe lower sulfur E10 gasoline blends for the U.S. market. Tier 3 emissions test fuels specified by EPA are required to contain 9.54 volume % ethanol and 8-11 ppm sulfur content. EPA Tier 2 E0 test fuel has no ethanol and has nominal 30 ppm sulfur content. Under Tier 3 rules, Tier 2 E0 test fuel is still used to determine FE. Tier 3 calibrations can have difficulty meeting low Tier 3 emissions targets while testing with Tier 2 E0 fuel. Research has revealed that the primary cause of the high emissions is deactivation of the aftertreatment system due to sulfur accumulation on the catalysts.

Passive Hydrocarbon Trap to Enable SULEV-30 Tailpipe Emissions from a Flex-Fuel Vehicle on E85 Fuel

Future LEV-III tailpipe (TP) emission regulations pose an enormous challenge forcing the fleet average of light-duty vehicles produced in the 2025 model year to perform at the super ultralow emission vehicle (SULEV-30) certification levels (versus less than 20% produced today). To achieve SULEV-30, regulated TP emissions of non-methane organic gas (NMOG) hydrocarbons (HCs) and oxygenates plus oxides of nitrogen (NOx) must be below a combined 30 mg/mi (18.6 mg/km) standard as measured on the federal emissions certification cycle (FTP-75). However, when flex-fuel vehicles use E85 fuel instead of gasoline, NMOG emissions at cold start are nearly doubled, before the catalytic converter is active. Passive HC traps (HCTs) are a potential solution to reduce TP NMOG emissions. The conventional HCT design was modified by changing the zeolite chemistry so as to improve HC retention coupled with more efficient combustion during the desorption phase.

Benefits of Pd Doped Zeolites for Cold Start HC/NOx Emission Reductions for Gasoline and E85 Fueled Vehicles

In the development of HC traps (HCT) for reducing vehicle cold start hydrocarbon (HC)/nitrogen oxide (NOx) emissions, zeolite-based adsorbent materials were studied as key components for the capture and release of the main gasoline-type HC/NOx species in the vehicle exhaust gas. Typical zeolite materials capture and release certain HC and NOx species at low temperatures (<200°C), which is lower than the light-off temperature of a typical three-way catalyst (TWC) (≥250°C). Therefore, a zeolite alone is not effective in enhancing cold start HC/NOx emission control. We have found that a small amount of Pd (<0.5 wt%) dispersed in the zeolite (i.e., BEA) can significantly increase the conversion efficiency of certain HC/NOx species by increasing their release temperature. Pd was also found to modify the adsorption process from pure physisorption to chemisorption and may have played a role in the transformation of the adsorbed HCs to higher molecular weight species.

Low Volatility ZDDP Technology: Part 2 - Exhaust Catalysts Performance in Field Applications

Phosphorus is known to reduce effectiveness of the three-way catalysts (TWC) commonly used by automotive OEMs. This phenomenon is referred to as catalyst deactivation. The process occurs as zinc dialkyldithiophosphate (ZDDP) decomposes in an engine creating many phosphorus species, which eventually interact with the active sites of exhaust catalysts. This phosphorous comes from both oil consumption and volatilization. Novel low-volatility ZDDP is designed in such a way that the amounts of volatile phosphorus species are significantly reduced while their antiwear and antioxidant performances are maintained. A recent field trial conducted in New York City taxi cabs provided two sets of “aged” catalysts that had been exposed to GF-4-type formulations. The trial compared fluids formulated with conventional and low-volatility ZDDPs. Results of field test examination were reported in an earlier paper (1).

Eliminating Drum Brake Squeal by a Damped Iron Drum Assembly

Control of drum brake squeal is difficult to accomplish. After many trials guided by CAE and previous experience, for a passenger car it was felt that changing the metallurgical characteristics of the drum would lead to improved noise performance. The chemistry of the drum casting material was altered. The carbon equivalent was modified by increasing carbon and silicon content of the castings as well as changing the other materials. The integral hub and drum assembly was tested on two different dynamometers. The results were also verified by finite element complex eigenvalue analysis. Finally the solution was validated through vehicle level testing - Los Angeles City Traffic (LACT). For the structural consideration rotary fatigue was evaluated by CAE comparison followed by test rig confirmation. The higher carbon equivalent material drums successfully eliminated the annoying squeal in customer vehicles.

Effect of Weld Geometry and HAZ Softening on Fatigue Performance of DP780 GMAW Lap Joint

With the increasing demand for safety, energy saving and emission reduction, Advanced High Strength Steels (AHSS) have become very attractive materials for automobile makers. Welding of AHSS remains one of the technical challenges in the successful application of AHSS in automobile structures, especially when durability of the welded structures is required. In this study, 2.0 mm uncoated DP780 was investigated. GMAW welding parameters for lap joints of this steel were developed in order to obtain different weld geometries defined by weld toe angle, weld leg sizes, and weld penetration. Metallurgical properties of the joints were evaluated using optical microscopy and scanning electron microscopy (SEM). Static and fatigue tests were conducted on the welded joints. Effect of weld geometry and HAZ softening on fatigue performance including fatigue life, crack initiation site and propagation path of the joints will be analyzed.

Macroscopic Constitutive Behaviors of Aluminum Honeycombs Under Dynamic Inclined Loads

Macroscopic constitutive behaviors of aluminum 5052-H38 honeycombs under dynamic inclined loads with respect to the out-of-plane direction are investigated by experiments. The results of the dynamic crush tests indicate that as the impact velocity increases, the normal crush strength increases and the shear strength remains nearly the same for a fixed ratio of the normal to shear displacement rate. The experimental results suggest that the macroscopic yield surface of the honeycomb specimens as a function of the impact velocity under the given dynamic inclined loads is not governed by the isotropic hardening rule of the classical plasticity theory. As the impact velocity increases, the shape of the macroscopic yield surface changes, or more specifically, the curvature of the yield surface increases near the pure compression state.

The usage of AHSS materials is projected to grow significantly in the next 5-10 years with new safety and fuel economy regulations. These new materials have significant manufacturing challenges, particularly for welding and stamping. Welding of AHSS remains one of the technical challenges in the successful application of AHSS in automobile structures, especially when durability of the welded structures is required. In this study, 2.0 mm uncoated DP600 and 2.0 mm uncoated boron (heat treated) steel lap joint configuration was investigated. Metallurgical properties of the DP600 to boron steel dissimilar steel lap joints were evaluated using optical microscopy. Static and fatigue tests were conducted on these joints.

Predictive Model and Methodology for Heat Treatment Distortion

The heat treatment of steel parts is an essential step in the manufacturing of high-performance components for a variety of commercial and military products. Distortion in the size and shape of parts resulting from the heat treatment process is a pervasive manufacturing problem that causes higher finishing costs, excessive scrap and rework, long delivery times, and negative environmental impact. To date, techniques that have been developed to reduce or eliminate heat treatment distortion are largely based on experience and have been limited to trial and error. This presentation describes the philosophy and results of an ongoing collaborative project to develop a methodology and computer simulation capability to predict ferrous alloy component response (distortion, residual stress, and microstructure) to industrial heat treatment processes for automotive, truck, bearing, and aerospace applications.

Next Generation Casting Process Models - Predicting Porosity and Microstructure

The computer-aided-design and analysis of a robust casting process requires the optimization of both mold filling and solidification. A number of commercial casting codes are available for modeling the fluid flow during mold filling and the heat transfer during solidification. The next generation casting process models will build on present capabilities to allow the prediction of microporosity and other defects and microstructure. This paper will discuss the issues involved in the development of next generation casting process models and present results from a computer model for microporosity prediction that is based on first principles, and will take into account alloy composition, alloy microstructure, the initial hydrogen content of the liquid alloy, and the resistance to inter-dendritic fluid flow to feed shrinkage.
