Impact of Mode Shapes on Experimental Loss Factor Estimation in Automotive Joints

This paper presents the experimental work carried out on single-lap joints fastened together with bolts and nuts to investigate the contribution of mode shapes, and the effect that bolt sizes has in dissipating energy in built-up structures. Five different bolt sizes are chosen to assemble five single-bolted single-lap joints using aluminum plates. An analogous monolithic solid piece carved from the same aluminum material is used to determine the material damping and compare it against the damping from bolted joints. The dynamic response of all structures is captured under free-free boundary conditions, and the common modes are analyzed to understand the contribution and primary source of damping in the same range of the sampling frequency.

Efficiency and Durability Predictions of High Performance Racing Transmissions

Efficiency and durability are key areas of research and development in modern racing drivetrains. Stringent regulations necessitate the need for components capable of operating under highly loaded conditions whilst being efficient and reliable. Downsizing, increasing the power-to-weight ratio and modification of gear teeth geometry to reduce friction are some of the actions undertaken to achieve these objectives. These approaches can however result in reduced structural integrity and component durability. Achieving a balance between system reliability and optimal efficiency requires detailed integrated multidisciplinary analyses, with the consideration of system dynamics, contact mechanics/tribology and stress analysis/structural integrity. This paper presents an analytical model to predict quasi-static contact power losses in lubricated spur gear sets operating under the Elastohydrodynamic regime of lubrication.

Design and Optimisation of the Propulsion Control Strategy for a Pneumatic Hybrid City Bus

A control strategy has been designed for a city bus equipped with a pneumatic hybrid propulsion system. The control system design is based on the precise management of energy flows during both energy storage and regeneration. Energy recovered from the braking process is stored in the form of compressed air that is redeployed for engine start and to supplement the engine air supply during vehicle acceleration. Operation modes are changed dynamically and the energy distribution is controlled to realize three principal functions: Stop-Start, Boost and Regenerative Braking. A forward facing simulation model facilitates an analysis of the vehicle dynamic performance, engine transient response, fuel economy and energy usage.

In-Nozzle and Spray Diagnostic Techniques for Real Sized Pressure Swirl and Plain Orifice Gasoline Direct Injectors

The use of Direct Injection for spark ignition engines is increasing, with a noticeable trend towards smaller flow orifices as the requirement for improved atomisation increases and improved manufacturing capabilities allow micron sized holes to be mass produced. It is necessary therefore to develop test rigs and diagnostic techniques that will allow the collection of data from inside real sized nozzles in order to validate CFD models and allow optimized nozzle geometries to be rapidly designed and produced. This paper demonstrates real sized optical nozzles and diagnostic techniques that have allowed geometry evaluation and optimization in pressure swirl and plain orifice nozzles as small as 150μm.

Comparison between Kalman Filter and Robust Filter for Vehicle Handling Dynamics State Estimation

This paper explores design methods for a vehicle handling dynamics state estimator based on a linear vehicle model. The state estimator is needed because there are some states of the vehicle that cannot be measured directly, such as sideslip velocity, and also some which are relatively expensive to measure, such as roll and yaw rates. Information about the vehicle states is essential for vehicle handling stability control and is also valuable in chassis design evaluation. The aim of this study is to compare the performance of a Kalman filter with that of a robust filter, under conditions which would be realistic and viable for a production vehicle. Both filters are thus designed and tested with reference to a higher order source model which incorporates nonlinear saturating tyre force characteristics. Also, both filters rely solely on accelerometer sensors, which are simulated with expected noise characteristics in terms of amplitude and spectra.

Improved Thermoelectric Generator Performance Using High Temperature Thermoelectric Materials

Thermoelectric generator (TEG) has received more and more attention in its application in the harvesting of waste thermal energy in automotive engines. Even though the commercial Bismuth Telluride thermoelectric material only have 5% efficiency and 250°C hot side temperature limit, it is possible to generate peak 1kW electrical energy from a heavy-duty engine. If being equipped with 500W TEG, a passenger car has potential to save more than 2% fuel consumption and hence CO2 emission reduction. TEG has advantages of compact and motionless parts over other thermal harvest technologies such as Organic Rankine Cycle (ORC) and Turbo-Compound (TC). Intense research works are being carried on improving the thermal efficiency of the thermoelectric materials and increasing the hot side temperature limit. Future thermoelectric modules are expected to have 10% to 20% efficiency and over 500°C hot side temperature limit.

Surface Conditioning of Carbon-Fiber Ceramic Rotors against Organic Pads

Previous research has highlighted that the formation of a sustained friction film, desired for stable and predictable friction performance, is highly dependent upon the region of the substrate (CMC) being examined. In attempt to improve the friction performance, notably bedding-in, research at LU has been developing coatings aimed at ensuring friction film development across the substrate. This paper focuses on the performance of one of these coating formulations, and examines the performance of this on a laboratory scale dynamometer. Subsequently, the coating has then been applied to a full size brake disc, as used on a prestige vehicle, for dynamometer testing at an industry scale for comparative purposes. On both lab and full scale samples the bedding performance shows improvements over the standard material, and at the full scale the coating indicates improved stability of subsequent friction performance through a modified AK Master test schedule.

Measurement of Air Flow Around an Inlet Valve Using a Pitot Probe

This paper describes a detailed study into the use of a pitot probe to measure air flow around an inlet valve under steady state conditions. The study was undertaken to assess the feasibility of the method for locating areas of a port and valve which may be contributing to a poor overall discharge coefficient. This method would provide a simple and cheap experimental tool for use throughout the industry. The method involves mounting a miniature internal chamfer pitot tube on a slider attached to the base of the valve. The probe can traverse the appropriate area by rotating the valve and moving it along the slide. Changing the probe allows measurements in different planes, allowing the whole region around the valve to be surveyed. The cylinder head complete with instrumentation is mounted on a steady flow rig. The paper presents the results obtained at different valve lifts on a production cylinder head.

There is a great deal of interest in new technologies to assist in reducing the CO2 output of passenger vehicles, as part of the drive to meet the limits agreed by the EU and the European Automobile Manufacturer's Association ACEA, itself a result of the Kyoto Protocol. For the internal combustion engine, the most promising of these include gasoline direct injection, downsizing and fully variable valve trains. While new types of spray-guided gasoline direct injection (GDI) combustion systems are finally set to yield the level of fuel consumption improvement which was originally promised for the so-called ‘first generation’ wall- and air-guided types of GDI, injectors for spray-guided combustion systems are not yet in production to help justify the added complication and cost of the NOx trap necessary with a stratified combustion concept.

Parametric Study of Asymmetric Side Tapering in Constant Cross Wind Conditions

Sports Utility Vehicles (SUVs) often have blunt rear end geometries for design and practicality, which is not typically aerodynamic. Drag can be reduced with a number of passive and active methods, which are generally prioritised at zero yaw, which is not entirely representative of the “on road” environment. As such, to combine a visually square geometry (at rest) with optimal drag reductions at non-zero yaw, an adaptive system that applies vertical side edge tapers independently is tested statically. A parametric study has been undertaken in Loughborough University’s Large Wind Tunnel with the ¼ scale Windsor Model. The aerodynamic effect of implementing asymmetric side tapering has been assessed for a range of yaw angles (0°, ±2.5°, ±5° and ±10°) on the force and moment coefficients.

In-Cylinder Flow Structure Analysis by Particle Image Velocimetry Under Steady State Condition

This paper deals with experimental investigations of the in-cylinder flow structures under steady state conditions utilizing Particle Image Velocimetry (PIV). The experiments have been conducted on an engine head of a pent-roof type (Lotus) for a number of fixed valve lifts and different inlet valve configurations at two pressure drops, 250mm and 635mm of H2O that correlate with engine speeds of 2500 and 4000 RPM respectively. From the two-dimensional in-cylinder flow measurements, a tumble flow analysis is carried out for six planes parallel to the cylinder axis. In addition, a swirl flow analysis is carried out for one horizontal plane perpendicular to the cylinder axis at half bore downstream from the cylinder head (44mm). The results show the advantage of using the planar technique (PIV) for investigating the complete flow structures developed inside the cylinder.

Experimental Design for Characterization of Force Transmissibility through Bearings in Electric Machines and Transmissions

With the increasing stringent emissions legislation on ICEs, alongside requirements for enhanced fuel efficiency as key driving factors for many OEMs, there are many research activities supported by the automotive industry that focus on the development of hybrid and pure EVs. This change in direction from engine downsizing to the use of electric motors presents many new challenges concerning NVH performance, durability and component life. This paper presents the development of experimental methodology into the measurement of NVH characteristics in these new powertrains, thus characterizing the structure borne noise transmissibility through the shaft and the bearing to the housing. A feasibility study and design of a new system level test rig have been conducted to allow for sinusoidal radial loading of the shaft, which is synchronized with the shaft’s rotary frequency under high-speed transient conditions in order to evaluate the phenomena in the system.

The Effect of Cylinder De-Activation on Thermo-Friction Characteristics of the Connecting Rod Bearing in the New European Drive Cycle (NEDC)

This paper presents an investigation of Cylinder De-Activation (CDA) technology on the performance of big end bearings. A multi-physics approach is used in order to take into account more realistic dynamic loading effects on the tribological behavior. The power loss, minimum film thickness and maximum temperature of big end bearings have been calculated during maneuver pertaining to the New European Driving Cycle (NEDC). Results show that bearing efficiency runs contrary to efficiency gained through combustion and pumping losses. Under CDA mode, the power loss of big end bearings is more than the power loss under engine normal mode. The problem is predominant at higher engine speeds and higher Brake mean Effective Pressures (BMEP) in active cylinders. It is also observed that the minimum film thickness is reduced under the CDA mode. This can affect wear performance. In addition, same behavior is noted for the maximum temperature rise which is higher under CDA.

Study on Optimization of Regenerative Braking Control Strategy in Heavy-Duty Diesel Engine City Bus using Pneumatic Hybrid Technology

Recovering the braking energy and reusing it can significantly improve the fuel economy of a vehicle which is subject to frequent braking events such as a city bus. As one way to achieve this goal, pneumatic hybrid technology converts kinetic energy to pneumatic energy by compressing air into tanks during braking, and then reuses the compressed air to power an air starter to realize a regenerative Stop-Start function. Unlike the pure electric or hybrid electric passenger car, the pneumatic hybrid city bus uses the rear axle to achieve regenerative braking function. In this paper we discuss research into the blending of pneumatic regenerative braking and mechanical frictional braking at the rear axle. The aim of the braking function is to recover as much energy as possible and at the same time distribute the total braking effort between the front and rear axles to achieve stable braking performance.

A Direct Comparison between Numerical and Experimental Results for Airborne Noise Levels in Automotive Transmission Rattle

In this paper, a direct correlation between transmission gear rattle experiments and numerical models is presented, particularly focusing on the noise levels (dB) measured from a single gear pair test rig. The rig is placed in a semi-anechoic chamber environment to aid the noise measurements and instrumented with laser vibrometers, accelerometers and free field microphones. The input torsional velocity is provided by an electric motor, which is controlled by a signal generator, aiming to introduce an alternating component onto the otherwise nominal speed; thus, emulating the engine orders found in an internal combustion engine. These harmonic irregularities are conceived to be the triggering factor for gear rattle to occur. Hence, the rig is capable of running under rattling and non-rattling conditions. The numerical model used accounts for the gear pair's torsional dynamics, lubricated impacts between meshing teeth and bearing friction.

Experimental and Computational Study of the Flow around a Stationary and Rotating Isolated Wheel and the Influence of a Moving Ground Plane

This study investigates the aerodynamic behavior of the flow around a rotating and stationary 60% scale isolated wheel, with and without the use of a moving ground plane. The aim of this research was to improve the understanding of the fundamental aerodynamic flow features around a wheel and to examine how rotation and moving ground planes modify these and affect the production of drag. A bespoke rotating wheel rig was designed and wind tunnel tests were performed over a range of pre to post critical Reynolds numbers. Force coefficients were obtained using balance measurements and flow field data were obtained using Particle Image Velocimetry (PIV). The unsteady flow field data generated was used to validate unsteady CFD predictions. These were performed using STAR-CCM+ and a k-ω SST Improved Delayed Detached Eddy Simulation (IDDES) turbulence model. This was seen to outperform other models by capturing an increased amount of finer detailed, high frequency vortical structures.

Off-Road Tire-Terrain Interaction: An Analytical Solution

A novel semi-analytical solution has been developed for the calculation of the static and dynamic response of an off road tire interacting with a deformable terrain, which utilizes soil parameters independent of the size of the contact patch (size-independent). The models involved in the solution presented, can be categorized in rigid and/or pneumatic tires, with or without tread pattern. After a concise literature review of related methods, a detailed presentation of the semi-analytical solution is presented, along with assumptions and limitations. A flowchart is provided, showing the main steps of the numerical implementation, and various test cases have been examined, characterized in terms of vertical load, tire dimensions, soil properties, deformability of the tire, and tread pattern. It has been found that the proposed model can qualitatively capture the response of a rolling wheel on deformable terrain.

Metrics based design of electromechanical coupled reduced order model of an electric powertrain for NVH assessment

Electric vehicles offer cleaner transportation with lower emissions, thus their increased popularity. Although, electric powertrains contribute to quieter vehicles, the shift from internal combustion engines to electric powertrains presents new Noise, Vibration, and Harshness challenges. Unlike traditional engines, electric powertrains produce distinctive tonal noise, notably from motor whistles and gear whine. These tonal components have frequency content, sometimes above 10 kHz. Furthermore, the housing of the powertrain is the interface between the excitation from the driveline via the bearings and the radiated noise (NVH). Acoustic features of the radiated noise can be predicted by utilising the transmitted forces from the bearings. Due to tonal components at higher frequencies and dense modal content, full flexible multibody dynamics simulations are computationally expensive.
