Effect of Composition, Particle Size, and Heat Treatment on the Mechanical Properties of Al-4.5 wt.% Cu Based Alumina Particulate Reinforced Composites

The quest for higher efficiency and performance of automotive vehicles requires application of materials with high strength, stiffness and lower weight in their construction. Particulate-reinforced aluminum-matrix composites are cost-competitive materials, which can meet these requirements. MMCC, Inc. has been optimizing particulate-reinforced alloy systems and developing the Advanced Pressure Infiltration Casting (APIC™) process for the manufacture of components from these materials. This paper discusses the results of a recent study in which composites reinforced with 55 vol.% alumina were cast using two sizes of alumina particulate and eight different matrix alloys based on Al-4.5 wt.% Cu with varying amounts of silicon and magnesium. Optimum heat treatments for each alloy were determined utilizing microhardness studies. The tensile strength and fracture toughness were evaluated as a function of alloy chemistry, particulate size, and heat treatment.

Predicting Product Manufacturing Costs from Design Attributes: A Complexity Theory Approach

This paper contains both theorems and correlations based on the idea that there is a uniform metric for measuring the complexity of mechanical parts. The metric proposed is the logarithm of dimension divided by tolerance. The theorems prove that, on the average, for a given manufacturing process, the time to fabricate is simply proportional to this metric. We show corrleations for manual turning (machine lathe process), manual milling (machine milling process), and the lay-up of composite stringers. In each case the accuracy of the time estimate is as good as that of traditional cost estimation methods, but the effort is much less. The coefficient for composite lay-up compares well to that obtained from basic physiological data (Fitts Law).

Damage Tolerance of Composite Cylinders

The fracture of pressurized graphite/epoxy cylinders was investigated and their damage tolerance assessed. The cylinders were 610 mm (24 in) long and 305 mm (12 in) in diameter and were fabricated from Hercules A370-5H/3501-6 prepreg cloth in 4-ply configurations: (0,45)s and (45,0)s. The cylinders were slit in the longitudinal direction and the critical flaw sizes for three pressure levels were determined. Experiments on coupons of similar construction loaded in tension were previously conducted. The critical flaw sizes for the cylinders were well predicted from the flat coupon data corrected for the effects of curvature. In addition, circumferentially-wrapped unidirectional plies of Herecules AS1/3501-6 tape of various stacking sequences were used as selective reinforcement on several (0,45)s cylinders. There reinforcing plies did change the path of damage but did not prevent catastrophic failure.

Novel Near-Net-Shape Tool-Less Method for Manufacturing of Cast Metal Matrix Composites: Three-Dimensional Printing (3DP) of Ceramic Preforms Combined with Investment Casting Technology

New three-dimensional printing technology (3DP) developed at MIT was tried as a manufacturing method to fabricate ceramic preforms for a discontinuously reinforced metal matrix composites. Minor modifications to the “legacy” 3DP technology allowed to produce such preforms successfully. Preforms were then infiltrated with liquid aluminum resulting in composite materials as strong as produced via conventional methods. Net shape connecting rod preforms were 3D-printed and used to produce composite connecting rods without building any molds or tooling using novel Tool-less Mold™ technology.

Container Deformation Procedure for Ceramic Monolith Catalytic Converters

A typical automotive catalytic converter is constructed with a ceramic substrate and a steel shell. Due to a mismatch in coefficients of thermal expansion, the steel shell will expand away from the ceramic substrate at high temperatures. The gap between the substrate and shell is usually filled with a fiber composite material referred to as “mat.” Mat materials are compressed during assembly and must maintain an adequate pressure around the substrate under extreme temperature conditions. The container deformation measurement procedure is used to determine catalytic converter shell expansion during and after a period of hot catalytic converter operation. This procedure is useful in determining the potential physical durability of a catalytic converter system, and involves measuring converter shell expansion as a function of inlet temperature. A post-test dimensional measurement is used to determine permanent container deformation.

Formulation Advancements in Hollow-Glass Microspheres Filled SMC

The purpose of this paper is to investigate the effect of chemical process aids on surface quality, cross-link density and chemical process aids in hollow-glass microspheres filled Sheet Molded Composites (SMC). Published papers suggest that hollow-glass microspheres filled SMC can be produced with similar physical properties as standard calcium carbonate filled systems, with the exception of tensile and flex modulus[1][2]. Chemical process aids significantly improve standard SMC systems by increasing raw material interactions leading to improved physical properties. This paper investigates chemical process aids and divinylbenzene in a standard SMC formulation and the same formulation reformulated with hollow-glass microspheres. These formulations were then directly compared using automotive industry accepted test methods to quantify formulation differences.

A Hybrid Acoustic Model for Composite Materials Composed of Fibers and High Surface Area Particles

High surface area particles have drawn attention in the context of noise control due to their good sound absorption performance at low frequencies, which is an advantage compared with more traditional materials. That observation suggests that there is a good potential to use these particles in various scenarios, especially where low frequency noise is the main concern. To facilitate their application, composite materials are formed by dispersing particles within a fiber matrix, thus giving more flexibility in positioning those particles. In this work, a hybrid model that combines a model for limp porous materials and a model of high surface area particles is proposed to describe the acoustic performance of such composites. Two-microphone standing wave tube test results for several types of composites with different thickness, basis weight, and particle concentration are provided.

Acoustically Absorbing Lightweight Thermoplastic Honeycomb Panels

The aerospace industry has employed sandwich composite panels (stiff skins and lightweight cores) for over fifty years. It is a very efficient structure for rigidity per unit weight. For the automobile industry, we have developed novel thermoplastic composite panels that may be heated and shaped by compression molding or thermoforming with cycle times commensurate with automotive manufacturing line build rates. These panels are also readily recycled at the end of their service life. As vehicles become lighter to meet carbon dioxide emission targets, it becomes more challenging to maintain the same level of quietness in the vehicle interior. Panels with interconnected honeycomb cells and perforations in one skin have been developed to absorb specific noise frequencies. The absorption results from a combination and interaction of Helmholtz and quarter wave resonators.
