Brake System Performance at Higher Mileage

The purchase of a new automobile is unquestionably a significant investment for most customers, and with this recognition, comes a correspondingly significant expectation for quality and reliability. Amongst automotive systems -when it comes to considerations of reliability - the brakes (perhaps along with the tires) occupy a rarified position of being located in a harsh environment, subjected to continuous wear throughout their use, and are critical to the safe performance of the vehicle. Maintenance of the brake system is therefore a fact of life for most drivers - something that almost everyone must do, yet given the potentially considerable expense, it is something that of great benefit to minimize.

Stress-Corrosion Cracking Evaluation of Hot-Stamped AA7075-T6 B-Pillars

High-strength aluminum alloys such as 7075 can be formed using advanced manufacturing methods such as hot stamping. Hot stamping utilizes an elevated temperature blank and the high pressure stamping contact of the forming die to simultaneously quench and form the sheet. However, changes in the thermal history induced by hot stamping may increase this alloy’s stress corrosion cracking (SCC) susceptibility, a common corrosion concern of 7000 series alloys. This work applied the breaking load method for SCC evaluation of hot stamped AA7075-T6 B-pillar panels that had been artificially aged by two different artificial aging practices (one-step and two-step). The breaking load strength of the specimens provided quantitative data that was used to compare the effects of tensile load, duration, alloy, and heat treatment on SCC behavior.

Interactive Effects between Sheet Steel, Lubricants, and Measurement Systems on Friction

This study evaluated the interactions between sheet steel, lubricant and measurement system under typical sheet forming conditions using a fixed draw bead simulator (DBS). Deep drawing quality mild steel substrates with bare (CR), electrogalvanized (EG) and hot dip galvanized (HDG) coatings were tested using a fixed DBS. Various lubricant conditions were targeted to evaluate the coefficient of friction (COF) of the substrate and lubricant combinations, with only rust preventative mill oil (dry-0 g/m2 and 1 g/m2), only forming pre-lube (dry-0 g/m2, 1 g/m2, and >6 g/m2), and a combination of two, where mixed lubrication cases, with incremental amounts of a pre-lube applied (0.5, 1.0, 1.5 and 2.0 g/m2) over an existing base of 1 g/m2 mill oil, were analyzed. The results showed some similarities as well as distinctive differences in the friction behavior between the bare material and the coatings.

Dissimilar Joining of Aluminum Alloy and Steel by Resistance Spot Welding

This study concerns a dissimilar materials joining technique for aluminum (Al) alloys and steel for the purpose of reducing the vehicle body weight. The tough oxide layer on the Al alloy surface and the ability to control the Fe-Al intermetallic compound (IMC) thickness are issues that have so far complicated the joining of Al alloys and steel. Removing the oxide layer has required a high heat input, resulting in the formation of a thick Fe-Al IMC layer at the joint interface, making it impossible to obtain satisfactory joint strength. To avoid that problem, we propose a unique joining concept that removes the oxide layer at low temperature by using the eutectic reaction between Al in the Al alloy and zinc (Zn) in the coating on galvanized steel (GI) and galvannealed steel (GA). This makes it possible to form a thin, uniform Fe-Al IMC layer at the joint interface. Welded joints of dissimilar materials require anticorrosion performance against electrochemical corrosion.

The ways in which vehicles are used in the field are continually becoming more diverse. In order to provide the optimum solution with respect to performance and weight, it is necessary to be able to assure vehicle endurance reliability with a high degree of accuracy in relation to the manner of use in each market. This situation has increased the importance of accurately quantifying the ways in which vehicles are used in the field and of designing vehicles with sufficient endurance reliability to match the usage requirements. This report presents a “market model” by which the manner of usage in the field can be treated quantitatively using combinations of environmental factors that influence the road load, drive load and corrosion load, representing typical loads vehicles must withstand.

Cosmetic Corrosion Test for Aluminum Autobody Panels: Final Report

Over the past several years a task group within the SAE Automotive Corrosion and Protection (ACAP) Committee has conducted extensive on-vehicle field testing and numerous accelerated lab tests with the goal of establishing a standard accelerated test method for cosmetic corrosion evaluations of finished aluminum auto body panels. This project has been a cooperative effort with OEM, supplier, and consultant participation and was also supported in part by DOE through USAMP (AMD 309). The focus of this project has been the identification of a standardized accelerated cosmetic corrosion test that exhibits the same appearance, severity, and type of corrosion products that are exhibited on identical painted aluminum panels exposed to service relevant environments. Multi-year service relevant exposures were conducted by mounting panels on-vehicles in multiple locations in the US and Canada.

A Lightweight, Multifunctional Plastic Reinforcement for Body Panels

A light weight,multifunctional plastic reinforcement has been developed for the outer body panels of vehicles. This new plastic reinforcement,composed mainly of polyvinylchloride resin, epoxy resin and an organic foaming agent, provides a 63% weight reduction over conventional plastic reinforcements, while adding the damping function to outer body panels. This paper introduces the process followed in developing the new plastic reinforcement and describes its characteristics. This new plastic reinforcement is already employed in the Nissan S-Cargo model, and it will be adopted in other passenger car models to be released in the near future.

Analysis of Tooth Surface Fatigue Strength of Automotive Transmission Gears

The life of automotive transmission gears today is often governed by pitting fatigue life. Being able to predict pitting fatigue life accurately is a crucial issue. Pitting fatigue life is substantially influenced by surface hardness and tooth surface geometry. For that reason, this study examined a new method of predicting pitting fatigue life that takes into account changes in these factors over time. This method makes it possible to predict the pitting fatigue life of automotive transmission gears under a wide range of evaluation conditions with markedly better accuracy than conventional methods used previously.

Spot-weld Layout Optimization for Body Stiffness by Topology Optimization

In general, the improvement of vehicle body stiffness involves a trade-off with the body weight. The objective of this research is to derive the lightest-weight solution from the original vehicle model by finding the optimized spot-weld layout and body panel thickness, while keeping the body stiffness and number of spot welds constant. As the first step, a method of deriving the optimal layout of spot welds for maximizing body stiffness was developed by applying the topology optimization method. While this method is generally used in shape optimization of continuous solid structures, it was applied to discontinuous spot-weld positions in this work. As a result, the effect of the spot-weld layout on body stiffness was clarified. In the case of the body used for this research, body stiffness was improved by about 10% with respect to torsion and vertical and lateral bending.

Development of Pitting Resistant Steel for Transmission Gears

It was found that pitting resistance of gears is strongly influenced by resistance to temper softening of carburized steel. The investigation about the influence of chemical compositions on hardness after tempering revealed that silicon, chromium and molybdenum are effective elements to improve resistance to temper softening and pitting resistance. Considering the production of gears, molybdenum is unfavorable because it increases hardness of normalized or annealed condition. Developed new steel contains about 0.5 mass% of silicon and 2.7 mass% chromium. The new steel has excellent pitting resistance and wear resistance. Fatigue and impact strength are equivalent to conventional carburized steels. Cold-formability and machinability of the new steel are adequate for manufacturing gears because of its ordinary hardness before carburizing. The new steel has already been put to practical use in automatic transmission gears. Application test results are also reported.

Oxidation Stability of Automatic Transmission Fluids -A Study by the International Lubricants Standardization and Approval Committee (ILSAC) ATF Subcommittee

The International Lubricant Standardization and Approval Committee (ILSAC) ATF subcommittee members have compared the two oxidation bench test methods, Aluminum Beaker Oxidation Test (ABOT) and Indiana Stirring Oxidation Stability Test (ISOT), using a number of factory-fill and service-fill ATFs obtained in Japan and in the US. In many cases, the ATFs were more severely oxidized after the ABOT procedure than after the same duration of the ISOT procedure. The relative severity of these two tests was influenced by the composition of the ATFs. The bench test oxidation data were compared with the transmission and the vehicle oxidation test data.

Effects of Fuel Volatility, Load, and Speed on HC Emissions Due to Piston Wetting

Piston wetting can be isolated from the other sources of HC emissions from DISI engines by operating the engine predominantly on a gaseous fuel and using an injector probe to impact a small amount of liquid fuel on the piston top. This results in a marked increase in HC emissions. In a previous study, we used a variety of pure liquid hydrocarbon fuels to examine the influence of fuel volatility and structure on the HC emissions due to piston wetting. It was shown that the HC emissions correspond to the Leidenfrost effect: fuels with very low boiling points yield high HCs and those with a boiling point near or above the piston temperature produce much lower HCs. All of these prior tests of fuel effects were performed at a single operating condition: the Ford World Wide Mapping Point (WWMP). In the present study, the effects of load and engine speed are examined.

The history behind Polymer Class “A” Body Panels for automotive applications is very interesting. The driving factors behind these applications have not changed significantly over the past sixty years. Foremost among these factors is the need for corrosion and dent resistance. Beginning with Saturn in 1990, interest in polymer body panels grew and continues to grow up to the present day, with every new global application. Today, consumers and economic factors drive the industry trend towards plastic body panels. These include increased customization and fuel economy on the consumer side. Economic factors such as lower unit build quantities, reduced vehicle mass, investment cost, and tooling lead times influence material choice for industry. The highest possible performance, and fuel economy, at the lowest price have always been a goal.

Residual Stresses in Cup Drawing of Automotive Alloys

Residual stresses in metals are caused by a number of processes such as inhomogeneous deformation, phase changes and temperature gradients. This investigation focuses on the residual stresses caused by plastic deformation of automotive metals. Such stresses are responsible for part springback and shape distortion in many manufacturing and assembly processes. Tensile residual stresses may lead to stress cracking and, in some alloys, to stress corrosion cracking which may ultimately lead to premature product failure. The residual stress potential of metals can be evaluated by using the Split Ring Test Method. The test can be used to evaluate the effect of materials on residual stresses in cup drawing. Drawn cups are used because they produce large amounts of residual stresses and, therefore, increase measurement accuracy and reduce experimental error. A closed form analytical solution is used to estimate residual stresses in split rings taken from sections cut from the drawn cups.

Effects of Engine Oil Formulation Variables on Exhaust Emissions in Taxi Fleet Service

The relationship between engine oil formulations and catalyst performance was investigated by comparatively testing five engine oils. In addition to one baseline production oil with a calcium plus magnesium detergent system, the remaining four oils were specifically formulated with different additive combinations including: one worst case with no detergent and production level zinc dialkyldithiophosphate (ZDTP), one with calcium-only detergent and two best cases with zero phosphorus. Emissions performance, phosphorus loss from the engine oil, phosphorus-capture on the catalyst and engine wear were evaluated after accumulating 100,000 miles of taxi service in twenty vehicles. The intent of this comparative study was to identify relative trends.

Selective Galvanizing Using Kinetic Spraying

General corrosion protection of sheet materials such as steel used in automobile construction has reached a high level of performance, due primarily to the incorporation of mill-applied treatments such as electrogalvanizing, galvannealing and other coil-coating processes developed over the last half century. While such treatments have greatly extended the corrosion resistance of steel and its various body constructs, attention is now focused on aspects of the manufacturing process wherein these intended protections are compromised by such features as weldments, joins, cut edges and extreme metal deformations such as hems. A novel metal deposition process, based on high-velocity impact fusion of solid metal particles, has been used to extend the corrosion resistance of base steel and pre-galvanized sheet, by selectively placing highly controlled depositions of zinc and other sacrificial materials in close proximity to critical manufacturing details.

An Obliquely Incident X-Ray Radiography to Measure Greatest Corrosion Depths in Automobile Metallic Plates

An obliquely incident X-ray radiography was developed to measure the greatest depths, orientations and locations of corrosion pits in automobile metallic plates. This technique can also be used on-site for components in use. The corrosion depth profile and the greatest depth can be calculated with the established relations. A 3-D rotational microscope and surface profiler were utilized to evaluate the sensitivities and accuracies of the technique for aluminum and steel plates, respectively.

A Rapid Screening Test to Assess Relative Corrosion Performance of Automotive Condensers

A simple and rapid immersion type corrosion test has been successfully developed that discriminates corrosion performance in condensers from various suppliers and with differing manufacturing processes. The goal is to develop a test specification that will be included in the Ford corrosion specification for condensers so that condensers received from various suppliers may be evaluated rapidly for their relative corrosion performance to each other. Sections from condensers from Supplier A (tube is silfluxed), Supplier B (tube is zinc arc sprayed), and Supplier C (bare folded tube with no zinc for corrosion protection) were tested in 2% v/v hydrochloric acid for 16, 24 and 48 hours. The results showed that in terms of corrosion performance, zinc arc sprayed Supplier B condenser performed the worst while Supplier C condenser performed the best with Supplier A in between. It was also observed that the fins, and fin-to-tube joints were first to corrode followed by the tube in all cases.

Research on the Effect of Lubricant Oil and Fuel Properties on LSPI Occurrence in Boosted S. I. Engines

The effects of lubricant oil and fuel properties on low speed pre-ignition (LSPI) occurrence in boosted S.I. engines were experimentally evaluated with multi-cylinder engine and de-correlated oil and fuel matrices. Further, the auto-ignitability of fuel spray droplets and evaporated homogeneous fuel/oil mixtures were evaluated in a combustion bomb and pressure differential scanning calorimetry (PDSC) tests to analyze the fundamental ignition process. The work investigated the effect of engine conditions, fuel volatility and various lubricant additives on LSPI occurrence. The results support the validity of aspects of the LSPI mechanism hypothesis based on the phenomenon of droplets of lubricant oil/fuel mixture (caused by adhesion of fuel spray on the liner wall) flying into the chamber and autoigniting before spark ignition.

Modeling the Stiffness and Damping Properties of Styrene-Butadiene Rubber

Styrene-Butadiene Rubber (SBR), a copolymer of butadiene and styrene, is widely used in the automotive industry due to its high durability and resistance to abrasion, oils and oxidation. Some of the common applications include tires, vibration isolators, and gaskets, among others. This paper characterizes the dynamic behavior of SBR and discusses the suitability of a visco-elastic model of elastomers, known as the Kelvin model, from a mathematical and physical point of view. An optimization algorithm is used to estimate the parameters of the Kelvin model. The resulting model was shown to produce reasonable approximations of measured dynamic stiffness. The model was also used to calculate the self heating of the elastomer due to energy dissipation by the viscous damping components in the model. Developing such a predictive capability is essential in understanding the dynamic behavior of elastomers considering that their dynamic stiffness can in general depend on temperature.
