Impact Dependent Properties of Advanced and Ultra High Strength Steels

The automotive industry is pursuing significant cost competitive efforts to reduce vehicle weight while maintaining or improving durability and impact performance. One such effort for the body shell structure is the utilization of advanced and ultra high strength steels (AHSS and UHSS) using the existing automotive manufacturing infrastructure. Common AHSS and UHSS steels include Dual Phase (DP), Transformation Induced Plasticity (TRIP), Partial Martensitic (PM) and others. The use of these multiphase high strength steels for impact dependent components has resulted in the need for further material characterization in order to better predict impact performance and guide new material development. This paper addresses the material properties and microstructural influences on impact behavior of advanced and ultra high strength steels through the use of laboratory tests and component level testing.

DOE Analysis of Factors Affecting Ultimate Strength of Multiple Resistance Spot Welded Joints

More than 200 tensile-shear resistance spot welded specimens were produced and tested to analyze the effect of spot weld spacing, weld size, sheet thickness, and adhesive on the ultimate strength of joints made from a mild hot dip galvannealed steel and an unexposed quality hot dip galvannealed 590 MPa minimum tensile strength dual phase steel (DP590). The geometric layout parameters were analyzed by a design of experiment (DOE) approach. The analysis showed that weld size is a primary factor affecting the strength of the joints for a given material. It was also determined that structural adhesive created a large relative strengthening for joints made from the mild steel. Interactions of the geometrical factors are also presented.

CO2 Pump for the Space Station Advanced Atmosphere Revitalization Subsystem

The current operation of the International Space Station (ISS) calls for the oxygen used by the occupants to be vented overboard in the form of CO2, after the CO2 is scrubbed from the cabin air. Likewise, H2 produced via electrolysis in the oxygen generator is also vented. NASA is investigating the use of the Sabatier process to combine these two product streams to form water and methane. The water is then used in the oxygen generator, thereby conserving this valuable resource. One of the technical challenges to developing the Sabatier reactor is transferring CO2 from the Carbon Dioxide Removal Assembly (CDRA) to the Sabatier reactor at the required rate, even though the CDRA and the Sabatier reactor operate on different schedules. One possible way to transfer and store CO2 is to use a mechanical compressor and a storage tank.

Oxygenates for Advanced Petroleum-Based Diesel Fuels: Part 1. Screening and Selection Methodology for the Oxygenates

The overall program objectives were three fold: assess the benefits and limitations of oxygenated diesel fuels on engine performance and emissions identify oxygenates most suitable for potential use in future diesel formulations based on physico-chemical properties (e.g. flash point), toxicity, biodegradability and estimated cost of production perform limited emissions and performance testing of the oxygenated diesel blends select at least two oxygenated compounds for advanced engine testing In Part 1 of this program which is described in this paper, an extensive literature review was conducted to identify potential oxygenates for blending into diesel fuels. As many as 71 oxygenates were identified for the initial screening process. Based on a set of physical and chemical properties, a screening methodology was developed to select the 8 oxygenates that will be eligible for engine testing.

Effects of High Temperature and Pressure on Fuel Lubricated Wear

While standardized laboratory-scale wear tests are available to predict the lubricity of liquid fuels under ambient conditions, the reality is that many injection systems operate at elevated temperatures where fuel vaporization is too excessive to perform the measure satisfactorily. The present paper describes a High Pressure High Frequency Reciprocating Rig (HPHFRR) purposely designed to evaluate fuel lubricity in a pressurized environment at temperatures of up to 300°C. The remaining test parameters are identical to those of the widely standardized High Frequency Reciprocating Rig (HFRR). Results obtained using the HPHFRR indicate that wear rate with poor lubricity fuels is strongly sensitive to both temperature and oxygen partial pressure and may be orders of magnitude higher than at ambient conditions. Surprisingly however, wear rate was found to decrease dramatically at temperatures above 100°C, possibly due to evaporation of dissolved moisture.

Paint Integrity and Corrosion Sensor

Atmospheric corrosion of steels, aluminum alloys, and Al-clad aluminum alloys is a problem for many civil engineering structures, commercial and military vehicles, and aircraft. Paint is usually the primary means to prevent the corrosion of steel bridge components, automobiles, trucks, and aircraft. Under ideal conditions, the coating provides a continuous layer that is impervious to moisture. At present, maintenance cycles for commercial and military aircraft and ground vehicles, as well as engineered structures, is based on experience and appearance rather than a quantitative determination of coating integrity. To improve the maintenance process and reduce costs, sensors are often used to monitor corrosion. The present suite of sensors designed to detect corrosion and marketed to predict the lifetime of the engineered components, however, are not useful for determining the condition of the protective paint coatings.

Perforation Corrosion Performance of Autobody Steel Sheet in On-Vehicle and Accelerated Tests

The Auto/Steel Partnership Corrosion Project Team has completed a perforation corrosion test program consisting of on-vehicle field exposures and various accelerated tests. Steel sheet products with eight combinations of metallic and organic coatings were tested, utilizing a simple crevice coupon design. On-vehicle exposures were conducted in St. John's and Detroit for up to seven years to establish a real-world performance standard. Identical test specimens were exposed to the various accelerated tests, and the results were compared to the real-world standard. This report documents the results of these tests, and compares the accelerated test results (including SAE J2334, GM9540P, Ford APGE, CCT-I, ASTM B117, South Florida Modified Volvo, and Kure Beach (25-meter) exposures) to the on-vehicle tests. The results are compared in terms of five criteria: extent of corrosion, rank order of material performance, degree of correlation, acceleration factor, and control of test environment.

Shear Fracture in Advanced High Strength Steels

Significant efforts are underway in the automotive industry to reduce vehicle weight while maintaining performance and cost competitiveness. One such effort is the use of advanced high strength steels (AHSS) as the primary body materials method to meet weight targets using the existing automotive manufacturing infrastructure. Issues related to the stamping of AHSS are well known, and significant hurdles still exist for successful implementation. Due to material strength and mechanical behavior, springback is a major hurdle in forming AHSS. While working to form AHSS parts and reduce springback, press shops have encountered a new fracture type. The term shear fracture or local elongation has been loosely used to specify these fractures, which occur at part radii under low strains in multiphase AHSS. These fractures cause design limitations and manufacturing uncertainty.

A Non-Intrusive Method of Measuring PCV Blowby Constituents

A technique is presented that has been successfully demonstrated to non-intrusively and quickly sample gases typically found in PCV systems. Color Detection Tubes (CDTs) were used with a simple sampling arrangement to monitor CO2, NOx, O2, and H2O(g) at the closure line, crankcase, and PCV line. Measurements were accurate and could be made instantaneously. Short Path Thermal Desorbtion Tubes (SPTDTs) were used at the same engine locations for the characterization of fuel- and oil-derived hydrocarbon (HC) fractions and required only 50 cc samples. High engine loads caused pushover of blowby vapors as indicated by increased concentrations of CO2, NOx, H2O(g), and fuel HCs in the engines' fresh air inlets during WOT operation. Peak concentrations of blowby vapors were measured in the crankcase under no load and part throttle conditions. Oxygen concentrations always opposed the trends of CO2, NOx, and H2O(g).

Development of a Lean-NOx Catalyst Containing Metal-Ligand Complex Impregnated Molecular Sieves

This paper describes the development and evaluation of an operative catalyst for the reduction of NOx in lean exhaust. A catalyst that incorporates iron (II)-complex impregnated modified mesoporous molecular sieves (MCM-41) has been synthesized and further treated with [pd(NH3)4]Cl2 [1]. Experimental results suggest a hydrocarbon-independent reduction of NOx takes place on the iron center, and oxidation of CO is assisted by the palladium ion. The catalytic activity toward HC CO, and NOx removal was studied with simulated and real engine exhaust in the laboratory and on an engine, respectively. Engine test results demonstrate a reduction of NOx of up to 10 percent at catalyst inlet temperatures in the range of 260°C to 280°C. In this paper, possible NOx reduction pathways are also discussed.

FlexMetal Catalyst Technologies

A new family of automotive three-way conversion (TWC) catalyst technologies has been developed using a Precision Metal Addition (PMA) process. Precious metal (PGM) fixation onto the support occurs during the PMA step when the PGM is added to the slurry immediately prior to application to the monolith substrate. PMA slurries can be prepared with high precision and the slurry manufacturing process is greatly simplified. Further, it has been found that with the use of new generation washcoat (WC) materials, the same WC composition can be used for all three PGMs - Pt, Pd & Rh. Negative interactions between Pd and Rh in the same WC layer do not occur, providing advantages over older technologies. Thus, new WC compositions coupled with the PMA process offers precious metal flexibility. This FlexMetal family of catalyst technologies includes single layer Pd-only, Pd/Rh and Pt/Rh and dual layer bi-metal Pd/Rh and Pt/Rh and tri-metal Pt/Pd/Rh.

Experimental Study of Wet-Brake Friction

An experimental program was designed to determine friction characteristics between brake pads and metal rotors that could indicate a brake fluid's propensity to cause chatter in wet-brakes. Friction was measured on a bench version of the John Deere wet-brake qualification system. Rotor and pad supports were made very rigid to avoid chatter in the simulator. One type of pad was run on cast-iron and mild steel rotors using two reference oils, one giving unacceptable levels of chatter and the other giving acceptable levels as previously determined in full-scale tests on the Deere system. The outstanding discriminating characteristic was the drop in friction from breakaway of the pad from the rotor. The ratio of the initial drop in the friction coefficient between unacceptable and acceptable oils for all conditions of the testing ranged from 1.7 to 2.0

Container Deformation Procedure for Ceramic Monolith Catalytic Converters

A typical automotive catalytic converter is constructed with a ceramic substrate and a steel shell. Due to a mismatch in coefficients of thermal expansion, the steel shell will expand away from the ceramic substrate at high temperatures. The gap between the substrate and shell is usually filled with a fiber composite material referred to as “mat.” Mat materials are compressed during assembly and must maintain an adequate pressure around the substrate under extreme temperature conditions. The container deformation measurement procedure is used to determine catalytic converter shell expansion during and after a period of hot catalytic converter operation. This procedure is useful in determining the potential physical durability of a catalytic converter system, and involves measuring converter shell expansion as a function of inlet temperature. A post-test dimensional measurement is used to determine permanent container deformation.

Effects of Exhaust Gas Recirculation on the Degradation Rates of Lubricating Oil in a Heavy-Duty Diesel Engine

The specific goal of this project was to determine if there is a difference in the lube oil degradation rates in a heavy-duty diesel engine equipped with an EGR system, as compared to the same configuration of the engine, but minus the EGR system. A secondary goal was to develop FTIR analysis of used lube oil as a sensitive technique for rapid evaluation of the degradation properties of lubricants. The test engine selected for this work was a Caterpillar 3176 engine. Two engine configurations were used, a standard 1994 design and a 1994 configuration with EGR designed to meet the 2004 emissions standards. The most significant changes in the lubricant occurred during the first 50-100 hours of operation. The results clearly demonstrated that the use of EGR has a significant impact on the degradation of the engine lubricant.
