Improved Energy Management Using Engine Compartment Encapsulation and Grille Shutter Control

A vehicle thermal management system is required to increase the operating efficiency of components, to transfer the heat efficiently and to reduce the energy required for the vehicle. Vehicle thermal management technologies, such as engine compartment encapsulation together with grille shutter control, enable energy efficiency improvements through utilizing waste heat in the engine compartment for heating powertrain components as well as cabin heating and reducing the aerodynamic drag . In this work, a significant effort is put on recovering waste heat from the engine compartment to provide additional efficiency to the components using a motor compartment insulation technique and grille shutter. The tests are accelerated and the cost is reduced using a co-simulation tool based on high resolution, complex thermal and kinematics models. The results are validated with experimental values measured in a thermal wind tunnel, which provided satisfactory accuracy.

The New Diesel Engine in the New Beetle

With the introduction of the New Beetle, Volkswagen is offering the next generation of the 1.9l TDI engine. Several evolutionary changes have been made to the TDI concept to further improve its emissions, efficiency and performance. Emissions performance is improved with increased fuel injection pressure, optimized fuel injectors, calibration modifications, EGR cooling and reduced crevice volume in the combustion chamber. Efficiency is improved with new oil pump, vacuum pump and water pump drive systems and the elimination of an auxiliary driveshaft. Performance and efficiency is improved with the addition of a variable geometry turbocharger, which increases torque at lower engine speeds while preserving performance at higher engine speeds. This paper describes the many enhancements found in this latest generation TDI and gives a brief lookout to the future trends in diesel engine development such as a high pressure injection system with unit injectors.

Application of Detached-Eddy Simulation for Automotive Aerodynamics Development

This paper presents a complete methodology for performing finite-volume-based detached-eddy simulation for the prediction of aerodynamic forces and detailed flow structures of passenger vehicles developed using the open-source CFD toolbox OpenFOAM®. The main components of the methodology consist of an automatic mesh generator, a setup and initialisation utility, a DES flow solver and analysis and post-processing routines. Validation of the predictions is done on the basis of detailed comparisons to experimental wind-tunnel data. Results for lift and drag are found to compare favourably to the experiments, with some moderate discrepancies in predicted rear lift. Point surface-pressure measurements, oil-streak images and maps of total pressure in the flow field demonstrate the approach's capabilities to predict the fine detail of complex flow regimes found in automotive aerodynamics.

High Temperature Mg Alloys for Sand and Permanent Mold Casting Applications

The need to reduce weight of large and heavy components used by the automotive and aerospace industries such as engine block, cylinder head cover and helicopter gearbox housing has led to the development of new Mg gravity casting alloys that provide adequate properties and cost effective solution. The new Mg gravity casting alloys are designed for high stressed components that operate at a temperature up to 300°C. These new alloys exhibit excellent mechanical properties and creep resistance in T-6 conditions. The present paper aims at introducing three new Mg gravity casting alloys designated MRI 201S, MRI 202S and MRI 203S, which were recently developed by the Magnesium Research Institute of DSM and VW. Apart from the excellent high temperature performance of these alloys, they provide adequate castability and dimension stability along with good weldability and corrosion resistance.

A New Generation of Diesel Oxidation Catalysts

An overview is given on the state of the art of a new catalytic exhaust gas aftertreatment device for diesel engines. The function of a precious metal based, flow-through type diesel oxidation catalyst is explained. Much attention is paid to the durability of the diesel oxidation catalyst and especially to the influence of poisoning elements on the catalytic activity. Detailed data on the interaction of poisoning elements such as sulfur, zinc and phosphorus with the catalytic active sites are given. Finally it is demonstrated that it is possible to meet the stringent emission standards for diesel passenger cars in Europe with a new catalyst generation over 80.000 km AMA aging.

Recently several new magnesium alloys for high temperature applications have been developed with the aim to obtain an optimal combination of die castability, creep resistance, mechanical properties, corrosion performance and affordable cost. Unfortunately, it is very difficult to achieve an adequate combination of properties and in fact, most of the new alloys can only partially meet the required performance and cost. This paper aims at evaluating the current status of the newly developed alloys for powertrain applications. The paper also addresses the complexity of magnesium alloy development and illustrates the effect of alloying elements on properties and cost. In-Cylinder Measurements and Analysis on Fundamental Cold Start and Warm-up Phenomena of SI Engines

A recently developed Laser Raman Scattering system was applied to measure the in-cylinder air-fuel ratio and the residual gas content (via the water content) of the charge simultaneously in a firing spark-ignition engine during cold start and warm-up. It is the main objective of this work to elucidate the origin of misfires and the necessity to over-fuel at cool ambient temperatures. It turns out that the overall air-fuel ratio and residual gas content (in particular the residual water content) of the charge appear to be the most important parameters for the occurrence of misfires (without appropriate fuel enrichment), i.e., the engine behaviour from cycle to cycle becomes rather predictable on the basis of these data. An alternative explanation for the necessity to over-fuel is given.

Operating a Gasoline Engine at Constant low Temperature Conditions. The Influence of Different Fuel Droplet Sizes

This paper describes an investigation of one operating point of the transient warmup curve of a gasoline engine. Coolant liquid and oil of this engine have been cooled down to a constant low level in order to perform detailed measurements and an analysis of this particular warmup point. The influence of low coolant temperature, different pressure drop in an air assisted fuel injection system and a variation of ignition angles on specific fuel consumption, exhaust emissions, energy conversion etc. will be shown. The results show that the suggested test procedure (keeping the coolant temperature at a constant low level) provides the possibility to simulate the behaviour of an engine with air assisted fuel injection during warmup. During this warmup period it is desired to run the engine with retarded ignition timing to realize a fast catalyst warmup.

In-Cylinder Mixture Formation Analysis with Spontaneous Raman Scattering Applied to a Mass-Production SI Engine

Mixture formation analysis in the combustion chamber of a slightly modified mass-production SI engine with port-fuel injection using nonintrusive laser measurement techniques is presented. Laser Raman scattering and planar laser-induced tracer fluorescence are employed to measure air-fuel ratio and residual gas content of the charge with and without spatial resolution. Single-cycle measurements as well as cycle-averaged measurements are performed. Engine operation parameters like load, speed, injection timing, spark timing, coolant temperature, and mean air-fuel ratio are changed to study whether the effects on mixture formation and engine performance can be resolved by the applied laser spectroscopic techniques. Mixture formation is also analyzed by measurement of the charge composition as a function of crank angle. Clear correlations of the charge composition data and engine operating conditions are seen.

The Thermodynamics of Exhaust Gas Condensation

Water vapor is, aside from carbon dioxide, the major fossil fuel combustion by-product. Depending on its concentration in the exhaust gas mixture as well as on the exhaust gas pressure, its condensation temperature can be derived. For typical gasoline engine stoichiometric operating conditions, the water vapor dew point lies at about 53 °C. The exhaust gas mixture does however contain some pollutants coming from the fuel, engine oil, and charge air, which can react with the water vapor and affect the condensation process. For instance, sulfur trioxide present in the exhaust, reacts with water vapor forming sulfuric acid. This acid builds a binary system with water vapor, which presents a dew point often above 100 °C. Exhaust composition after leaving the combustion chamber strongly depends on fuel type, engine concept and operation point. Furthermore, the exhaust undergoes several chemical after treatments.

The Magnesium Hatchback of the 3-Liter Car: Processing and Corrosion Protection

The hatchback of Volkswagen's 3 liter car (3 l fuel consumption per 100 km) consists of an inner component of die casting magnesium (AM50) covered with an aluminum panel from the outside. This hybrid design requires a new manufacturing process: The pre-coated magnesium part will be bonded and folded with the bare aluminum part. Corrosion protection is provided by an organic coating system which both protects against general corrosion and galvanic corrosion. The corrosion of the Al / Mg sandwich has been examined with hybrid samples which are similar to the hatchback. Several powder coatings (epoxy resin, polyester resin, hybrid resin), wet paints and cathodic electro-coating paints of different thicknesses and compositions have been applied to the magnesium part. They show that only powder coating provides adequate protection. Galvanic corrosion at the points of attachment of the hatchback might be possible (for example the bolted joint of the hinge).

Application of the Adjoint Method for Vehicle Aerodynamic Optimization

The aerodynamic optimization of an AUDI Q5 vehicle is presented using the continuous adjoint approach within the OpenFOAM framework. All calculations are performed on an unstructured automatically generated mesh. The primal flow, which serves as input for the adjoint method, is calculated using the standard CFD process at AUDI. It is based on DES calculations using a Spalart-Allmaras turbulence model. The transient results of the primal solution are time averaged and fed to a stationary adjoint solver using a frozen turbulence assumption. From the adjoint model, drag sensitivity maps are computed and measures for drag reduction are derived. The predicted measures are compared to CFD simulations and to wind tunnel experiments at 1:4 model scale. In this context, general challenges, such as convergence and accuracy of the adjoint method are discussed and best practice guidelines are demonstrated.

Side Mirror Soiling Investigation through the Characterization of Water Droplet Formation and Size behind a Generic Plate

The improvement of vehicle soiling behavior has increasing interest over the past few years not only to satisfy customer requirements and ensure a good visibility of the surrounding traffic but also for autonomous vehicles, for which soiling investigation and improvement are even more important due to the demands of the cleanliness and induced functionality of the corresponding sensors. The main task is the improvement of the soiling behavior, i.e., reduction or even prevention of soiling of specific surfaces, for example, windows, mirrors, and sensors. This is mostly done in late stages of vehicle development and performed by experiments, e.g., wind tunnel tests, which are supplemented by simulation at an early development stage. Among other sources, the foreign soiling on the side mirror and the side window depend on the droplet detaching from the side mirror housing.
