Transient Fluid Flow and Heat Transfer in the EGR Cooler

EGR is a proven technology used to reduce NOx formation in both compression and spark ignition engines by reducing the combustion temperature. In order to further increase its efficiency the recirculated gases are subjected to cooling. However, this leads to a higher load on the cooling system of the engine, thus requiring a larger radiator. In the case of turbocharged engines the large variations of the pressures, especially in the exhaust manifold, produce a highly pulsating EGR flow leading to non-steady-state heat transfer in the cooler. The current research presents a method of determining the pulsating flow field and the instantaneous heat transfer in the EGR heat exchanger. The processes are simulated using the CFD code FIRE (AVL) and the results are subjected to validation by comparison with the experimental data obtained on a 2.5 liter, four cylinder, common rail and turbocharged diesel engine.

Lower Temperature Limits for Cold Starting of Diesel Engine with a Common Rail Fuel Injection System

One of the most challenging problems in diesel engines is to reduce unburned HC emissions that appear as (white smoke) during cold starting. In this paper the research is carried out on a 4-cylinder diesel engine with a common rail fuel injection system, which is able to deliver multiple injections during cold start. The causes of combustion failure at lower temperature limits are investigated theoretically by considering the rate of heat release. The results of this clearly indicate that in addition to low cranking engine speed, heat transfer and blow-by losses at lower ambient temperatures, fuel injection events would contribute to the failure of combustion. Also, combustion failure takes place when the compression temperature is lower than some critical value. Based on these results, split-main injection strategy was applied during engine cold starting and validated by experiments in a cold room at lower ambient temperatures.

Effect of Biodiesel (B-20) on Performance and Emissions in a Single Cylinder HSDI Diesel Engine

The focus of this study is to determine the effect of using B-20 (a blend of 20% soybean methyl ester biodiesel and 80% ultra low sulfur diesel fuel) on the combustion process, performance and exhaust emissions in a High Speed Direct Injection (HSDI) diesel engine equipped with a common rail injection system. The engine was operated under simulated turbocharged conditions with 3-bar indicated mean effective pressure and 1500 rpm engine speed. The experiments covered a wide range of injection pressures and EGR rates. The rate of heat release trace has been analyzed in details to determine the effect of the properties of biodiesel on auto ignition and combustion processes and their impact on engine out emissions. The results and the conclusions are supported by a statistical analysis of data that provides a quantitative significance of the effects of the two fuels on engine out emissions.

The effects of different blends of Soybean Methyl Ester (biodiesel) and ultra low sulfur diesel (ULSD) fuel: B-00 (ULSD), B-20, B-40, B-60, B-80 and B-100 (biodiesel); on autoignition, combustion, performance, and engine out emissions of different species including particulate matter (PM) in the exhaust, were investigated in a single-cylinder, high speed direct injection (HSDI) diesel engine equipped with a common rail injection system. The engine was operated at 1500 rpm under simulated turbocharged conditions at 5 bar IMEP load with varied injection pressures at a medium swirl of 3.77 w ithout EGR. Analysis of test results was done to determine the role of biodiesel percentage in the fuel blend on the basic thermodynamic and combustion processes under fuel injection pressures ranging from 600 bar to 1200 bar.

Effect of Biodiesel and its Blends on Particulate Emissions from HSDI Diesel Engine

The effect of biodiesel on the Particulate emissions is gaining significant attention particularly with the drive for the use of alternative fuels. The particulate matter (PM), especially having a diameter less than 50 nm called the Nanoparticles or Nucleation mode particles (NMPs), has been raising concerns about its effect on human health. To better understand the effect of biodiesel and its blends on particulate emissions, steady state tests were conducted on a small-bore single-cylinder high-speed direct-injection research diesel engine. The engine was fueled with Ultra-Low Sulfur Diesel (ULSD or B-00), a blend of 20% soy-derived biodiesel and 80% ULSD on volumetric basis (B-20), B-40, B-60, B-80 and 100% soy-derived biodiesel (B-100), equipped with a common rail injection system, EGR and swirl control systems at a load of 5 bar IMEP and constant engine speed of 1500 rpm.

Combustion Visualization of DI Diesel Spray Combustion inside a Small-Bore Cylinder under different EGR and Swirl Ratios

An experimental setup using rapid compression machine to provide excellent optical access to visualize simulated high-speed small-bore direct injection diesel engine combustion processes is described. Typical combustion visualization results of diesel spray combustion under different EGR, swirl, and injection pressure and nozzle conditions are presented. Different swirl intensities are achieved using an air nozzle with variable orientations and a check valve to connect the compression chamber and the combustion chamber. Different EGR ratios are achieved by pre-injection of diesel fuel prior to the main observation sequence. Clear visualization of the high-pressure fuel injection, ignition, combustion and spray/wall/swirl interactions is obtained. The injection system is a high-pressure common-rail system with either a VCO or a mini-sac nozzle. High-speed movies up to 35,000 frame-per-second are taken using a framing drum camera to record the combustion events.

Effect of Using Biodiesel (B-20) and Combustion Phasing on Combustion and Emissions in a HSDI Diesel Engine

The use of biodiesel and its blends with ultra low sulfur diesel (ULSD) is gaining significant importance due to its ability to burn in conventional diesel engines with minor modifications. However the chemical and physical properties of biodiesel are different compared to the conventional ULSD. These differences directly impact the injection, spray formation, auto ignition and combustion processes which in turn affect the engine-out emissions. To understand the effect of fueling with B-20, tests were conducted on a single cylinder 0.42L direct injection research diesel engine. The engine is equipped with a common rail injection system, variable EGR and swirl control systems and was operated at a constant engine speed of 1500 rpm and 3 bar IMEP to simulated turbocharged conditions. Injection timing and duration were adjusted with B-20 at different locations of peak premixed combustions (LPPC) and two different swirl ratios to achieve 3 bar IMEP.

Improving the Fuel Economy of Insulated Engine by Matching the Fuel System

This paper deals with the analysis of heat release characteristics of an insulated turbocharged, six cylinder, DI contemporary diesel engine. The engine is fully insulated with thin thermal barrier coatings. Effect of insulation on the heat release was experimentally verified. Tests were carried over a range of engine speeds at 100%, 93%, 75% and 50% of rated torque. Fuel injection system was instrumented to obtain injection pressure characteristics. The study shows that rate of heat release, particularly in the major portion of the combustion, is higher for the insulated engine. Improvement in heat release and performance are primarily attributed to reduction in heat transfer loss due to the thin thermal barrier coating. Injection pressure at the rated speed and torque was found to be 138 MPa and there was no degradation of combustion process in the insulated engine. Improvements in BSFC at 93% load are 3.25% and 6% at 1600 and 2600 RPM, respectively.

Low Heat Rejection From High Output Ceramic Coated Diesel Engine and Its Impact on Future Design

A high output experimental single cylinder diesel engine that was fully coated and insulated with a ceramic slurry coated combustion chamber was tested at full load and full speed. The cylinder liner and cylinder head mere constructed of 410 Series stainless steel and the top half of the articulated piston and the cylinder head top deck plate were made of titanium. The cylinder liner, head plate and the piston crown were coated with ceramic slurry coating. An adiabaticity of 35 percent was predicted for the insulated engine. The top ring reversal area on the cylinder liner was oil cooled. In spite of the high boost pressure ratio of 4:1, the pressure charged air was not aftercooled. No deterioration in engine volumetric efficiency was noted. At full load (260 psi BMEP) and 2600 rpm, the coolant heat rejection rate of 12 btu/hp.min. was achieved. The original engine build had coolant heat rejection of 18.3 btu/hp-min and exhaust energy heat rejection of 42.3 btu/hp-min at full load.

The purpose of this paper is to investigate combustion and performance characteristics for an advanced class of diesel engines which support future Army ground propulsion requirements of improved thermal efficiency, reduced system size and weight, and enhanced mobility. Advanced ground vehicle engine research represents a critical building block for future Army vehicles. Unique technology driven engines are essential to the development of compact, high-power density ground propulsion systems. Through an in-house analysis of technical opportunities in the vehicle ground propulsion area, a number of dramatic payoffs have been identified as being achievable. These payoffs require significant advances in various areas such as: optimized combustion, heat release phasing, and fluid flow/fuel spray interaction. These areas have been analyzed in a fundamental manner relative to conventional and low heat rejection “adiabatic” engines.

Simulation of Diesel Engines Cold-Start

Diesel engine cold-start problems include long cranking periods, hesitation and white smoke emissions. A better understanding of these problems is essential to improve diesel engine cold-start. In this study computer simulation model is developed for the steady state and transient cold starting processes in a single-cylinder naturally aspirated direct injection diesel engine. The model is verified experimentally and utilized to determine the key parameters that affect the cranking period and combustion instability after the engine starts. The behavior of the fuel spray before and after it impinges on the combustion chamber walls was analyzed in each cycle during the cold-start operation. The analysis indicated that the accumulated fuel in combustion chamber has a major impact on engine cold starting through increasing engine compression pressure and temperature and increasing fuel vapor concentration in the combustion chamber during the ignition delay period.

New Integrated “O.P.E.R.A.S.” Strategies for Low Emissions in HSDI Diesel Engines

Integrated control strategies for the O.P.E.R.A.S. (Optimization of injection Pressure, EGR ratio, injection Retard or Advance and Swirl ratio) are demonstrated. The strategies are based on an investigation of combustion and emissions in a small bore, high speed, direct injection diesel engine. The engine is equipped with a common rail injection system and is tested under simulated turbocharged engine conditions at two loads and speeds that represent two key operating points in a medium size HEV vehicle. A new phenomenological model is developed for the fuel distribution in the combustion chamber and the fractions that are injected prior to the development of the flame, injected in the flame or deposited on the walls. The investigation covered the effect of the different operating parameters on the fuel distribution, combustion and engine-out emissions.

100 Hour Endurance Testing of a High Output Adiabatic Diesel Engine

An advanced low heat rejection engine concept has successfully completed a 100 hour endurance test. The combustion chamber components were insulated with thermal barrier coatings. The engine components included a titanium piston, titanium headface plate, titanium cylinder liner insert, M2 steel valve guides and monolithic zirconia valve seat inserts. The tribological system was composed of a ceramic chrome oxide coated cylinder liner, chrome carbide coated piston rings and an advanced polyolester class lubricant. The top piston compression ring Included a novel design feature to provide self-cleaning of ring groove lubricant deposits to prevent ring face scuffing. The prototype test engine demonstrated 52 percent reduction in radiator heat rejection with reduced intake air aftercooling and strategic forced oil cooling.

Assessment of Thin Thermal Barrier Coatings for I.C. Engines

This paper investigates theoretically the effects of heat transfer characteristics, such as crank-angle phasing and wall temperature swings, on the thermodynamic efficiency of an IC engine. The objective is to illustrate the fundamental physical basis of applying thin thermal barrier coatings to improve the performance of military and commercial IC engines. A simple model illustrates how the thermal impedance and thickness of coatings can be manipulated to control heat transfer and limit the high temperatures in engine components. A friction model is also included to estimate the overall improvement in engine efficiency by the proper selection of coating thickness and material.

Insulated Miller Cycle Diesel Engine

This paper investigates theoretically the benefits of the Miller cycle diesel engine with and without low heat rejection on thermodynamic efficiency, brake power, and fuel consumption. It further illustrates the effectiveness of thin thermal barrier coatings to improve the performance of military and commercial IC engines. A simple model which includes a friction model is used to estimate the overall improvement in engine performance. Miller cycle is accomplished by closing the intake valve late and the engine components are coated with PSZ for low heat rejection. A significant improvement in brake power and thermal efficiency are observed.

Coatings for Improving Engine Performance

Thermal barrier coatings are becoming increasingly important in providing thermal insulation for heat engine components. Thermal insulation reduces in-cylinder heat transfer from the engine combustion chamber as well as reducing component structural temperatures. Containment of heat also contributes to increased in-cylinder work and offers higher exhaust temperatures for energy recovery. Lower component structural temperatures will result in greater durability. Advanced ceramic composite coatings also offer the unique properties that can provide reductions in friction and wear. Test results and analysis to evaluate the performance benefits of thin thermal barrier coated components in a single cylinder diesel engine are presented.

TACOM/Cummins Adiabatic Engine Program

This paper discusses the goals, progress, and future plans of the TACOM/Cummins Adiabatic Engine Program. The Adiabatic Engine concept insulates the diesel combustion chamber with high temperature materials to allow hot operation near an adiabatic operation condition. Additional power and improved efficiency derived from this concept occur because thermal energy, normally lost to the cooling and exhaust systems, is converted to useful power through the use of turbomachinery and high-temperature materials. Engine testing has repeatedly demonstrated the Adiabatic Engine to be the most fuel efficient engine in the world with multi-cylinder engine performance levels of 0.285 LB/BHP-HR (48% thermal efficiency) at 450 HP representative. Installation of an early version of the Adiabatic Engine within a military 5 ton truck has been completed, with initial vehicle evaluation successfully accomplished.

Relationships Between Exhaust Smoke Emissions and Operating Variables in Diesel Engines

The study relates air/fuel ratio, fuel injection timing, and engine speed to exhaust smoke levels and performance of the diesel engine. Additional data were obtained under supercharged and turbocharged inlet air conditions to investigate the applicability of the derived relationships under these conditions. Limited data using a variance in fuel type were obtained. Insight into the basic mechanism of smoke formation in diesel engines was gained. The relative percentages of fuel injected before ignition (i.e., premixed fuel) and after initiation of combustion (i.e., unmixed diffusion burning fuel) were found to be extremely significant in determining smoke levels. A smoke factor (the ratio of equivalence ratio in the combustion chamber at initial ignition to overall equivalence ratio) was formulated and found to be useful in predicting smoke phenomena in diesel engines.

Thin Thermal Barrier Coatings for Engines

Contrary to the thick thermal barrier coating approach used in adiabatic diesel engines, the authors have investigated the merits of thin coatings. Transient heat transfer analysis indicates that the temperature swings experienced at combustion chamber surfaces depend primarily on material thermophysical properties, i.e., conductivity, density, and specific heat. Thus, cyclic temperature swings should be alike whether thick or thin (less than 0.25 mm) coatings are applied, Furthermore, thin coatings would lead to lower mean component temperatures and would be easier to apply than thick coatings. The thinly-coated engine concept offers several advantages including improved volumetric efficiency, lower cylinder liner wall temperatures, improved piston-liner tribological behavior, and improved erosion-corrosion resistance and thus greater component durability.

Adiabatic Engine Trends-Worldwide

Since the early inception of the adiabatic diesel engine in 1974, marked progress has taken place as a result of research efforts performed all over the world. The use of ceramics for heat engines in production applications has been limited to date, but is growing. Ceramic use for production heat engine has included: combustion prechambers, turbochargers, exhaust port liners, top piston ring inserts, glow plugs, oxygen sensors; and additional high temperature friction and wear components. The potential advantages of an adiabatic engine vary greatly with specific application (i.e., commercial vs. military, stationary vs. vehicular, etc.), and thus, a better understanding of the strengths and weaknesses (and associated risks) of advanced adiabatic concepts with respect to materials, tribology, cost, and payoff must be obtained.
