Reduction of Steady-State CFD HVAC Simulations into a Fully Transient Lumped Parameter Network

Since transient vehicle HVAC computational fluids (CFD) simulations take too long to solve in a production environment, the goal of this project is to automatically create a lumped-parameter flow network from a steady-state CFD that solves nearly instantaneously. The data mining algorithm k-means is implemented to automatically discover flow features and form the network (a reduced order model). The lumped-parameter network is implemented in the commercial thermal solver MuSES to then run as a fully transient simulation. Using this network a “localized heat transfer coefficient” is shown to be an improvement over existing techniques. Also, it was found that the use of the clustering created a new flow visualization technique. Finally, fixing clusters near equipment newly demonstrates a capability to track localized temperatures near specific objects (such as equipment in vehicles).

Machinability of As-Compacted P/M Parts: Effect of Material Chemistry

Since the advent of P/M technology as a near net shape production process, millions of mechanical components of various shapes and sizes have been produced. Although P/M continues to be one of the fast growing shaping processes, it suffers from the inability to produce intricate geometry's such as internal tapers, threads or recesses perpendicular to pressing direction. In such cases application of machining as a secondary forming operation becomes the preferred alternative. However, machining of P/M parts due to their inherent porosity is known to decrease tool life and increase tool chatter and vibration. Consequently, several attempts have been made to improve the machinability of P/M materials by either addition of machinability enhancing elements such as sulfur, calcium, tellurium, selenium, etc., or by resin impregnation of P/M parts.

Process Control Standards for Technology Development

Engineering new technology and products challenges managers to balance design innovation and program risk. To do this, managers need methods to judge future results to avoid program and product disasters. Besides the traditional prediction tools of schedule, simulations and “iron tests”, process control standards (with measurements) can also be applied to the development programs to mitigate risks. This paper briefly discusses the theory and case history behind some new process control methods and standards currently in place at Caterpillar's Electrical & Electronics department. Process standards reviewed in this paper include process mapping, ISO9001, process controls, and process improvement models (e.g. SEI's CMMs.)

The Impact of Scrub Radius on Sport Utility Vehicle Handling

A new wheel end concept was designed and developed to allow sport utility vehicles (SUV) and light trucks the possibility of achieving a negative scrub radius. This paper will compare a production vehicle with a scrub radius of 54.8 mm with the same vehicle modified with several alternate scrub radii. The vehicle changes are completed in a way that still packages the brake components and meets the component durability needs of a light truck wheel end load cycle. Quantitative vehicle computer analysis and actual instrumented vehicle performance data will be compared and correlated to analyze the effects of scrub radius.

Predicting the Radius of a Sheet Bent Around Drawbeads

Drawbeads in production stamping dies often have insufficient penetration of the male bead into the female cavity. With insufficient penetration, the actual bending radii of the sheet metal are larger than the geometrical radii of the drawbead. The actual bending radii in the sheet directly affect the force that restrains sheet movement. To predict the restraining stress due to a drawbead, it is necessary to know the actual bending radii in the sheet as it passes though the drawbead. Data from a previous study are used to develop empirical regression equations for predicting measured radii of the sheet that is bent around the radii in a drawbead. A physical model for the evolution of the sheet radii as the drawbead closes is proposed. This model is consistent with the empirical equations and the mechanics of the sheet bending process.

The Limitations of Fatigue Testing

Fatigue testing of components is used to validate new product designs as well as changes made to existing designs. On new designs it is common to initially test parts at the design stage (design verification or DV) and then again at the production stage (production verification or PV) to make sure the performance has not changed. On changes to existing designs typically the life of the new part (B) is compared to that of the old part (A). When comparing the fatigue life Weibull analysis is normally used to evaluate the data. The expectation is that the B10 or B50 life of the new part or PV parts should be equal to or better than that of the old parts or the DV parts. However, fatigue testing has a great deal of inherent variability in the resulting life. In this paper the variability of numerous carburized and induction hardened components is examined.

Tensile Properties of Steel Tubes for Hydroforming Applications

With the increased use of tubular steel products, especially for automotive hydroforming applications, there is increased interest in understanding the mechanical properties measured by tensile tests from specimens of different orientations in the tube. In this study, two orientations of tensile specimens were evaluated -- axial specimens with and without flattening and flattened circumferential specimens. Three steels were evaluated -- two thicknesses of aluminum killed drawing quality (AKDQ) steel and one thickness of high strength low alloy (HSLA) steel. Mechanical property data were obtained from the flat stock, conventional production tubes and quasi tubes. Quasi tubes were produced from the flat stock on a 3-roll bender, but the quasi tube was not welded or sized.

A Study of the Effect of Multiple Braze Furnace Exposures on 304L Stainless Steel Copper-Brazed Assemblies

The effect of multiple braze furnace exposures has been questioned by many because the rework of brazed parts is a common practice in manufacturing. However, there are process controls that limit the number of exposures for an assembly due to known issues with multiple exposures. A common concern deals with the effect of multiple braze furnace exposures on the structural integrity of the base material of the components. Another concern regards the effect of multiple exposures on the structural integrity of the braze joint itself. This paper details experimental results of a physical study to investigate these questions. The material forms used are seam-welded tube and a thin-wall stamped component, both made from 304L stainless steel. The copper paste used in the study has an industry designation of ANSI/AWS A5.8 - BCu-1a.

Interplanetary Rapid Transit to Mars

A revolutionary interplanetary rapid transit concept for transporting scientists and explorers between Earth and Mars is presented by Global Aerospace Corporation under funding from the NASA Institute for Advanced Concepts (NIAC) with support from the Colorado School of Mines, and Science Applications International Corporation. We describe an architecture that uses highly autonomous spaceships, dubbed Astrotels; small Taxis for trips between Astrotels and planetary Spaceports; Shuttles that transport crews to and from orbital space stations and planetary surfaces; and low-thrust cargo freighters. In addition we discuss the production of rocket fuels using extraterrestrial materials; aerocapture to slow Taxis at the planets; and finally describe a number of trade studies and their life-cycle cost results.

European Lunar Base Concepts

Propelled by the renewed international interest in returning to the Moon, an international consortium organized the first European Lunar Base Design Workshop in the summer of 2002. The objective of this Workshop was to propose new design concepts for human and robotic exploration of the Moon and move beyond the outdated ‘man-in-a-can’ genre of space architecture. The Workshop introduced a new genre in lunar base architecture, deriving from bold, innovative and unconventional thinking. It generated experimental concepts for sustainable, advanced, user-oriented architectures for future lunar bases. The Workshop participants chose diverse moon mission scenarios including ice mining, solar cell production, lunar telescopes, He3 mining, research and commercial operations. This paper will present the most important explorations and concepts from this Workshop. It will discuss the rationale behind adopting a multidisciplinary and multicultural design studio approach.

Most of the history of systems engineering has been focused on processes for engineering a single complex system. However, most large enterprises design, manufacture, operate, sell, or support not one product but multiple product lines of related but varying systems. They seek to optimize time to market, costs of development and production, leverage of intellectual assets, best use of talented human resources, overall competitiveness, overall profitability and productivity. Optimizing globally across multiple product lines does not follow from treating each system family member as an independently engineered system or product. Traditional systems engineering principles can be generalized to apply to families. This article includes a multi-year case study of the actual use of a generic model-based systems engineering methodology for families, Systematica™, across the embedded electronic systems products of one of the world's largest manufacturers of heavy equipment.

Modified Locati Method in Fatigue Testing

Locati method is suitable in preliminary fatigue tests and production quality control. It is efficient since it uses just one test sample. The method requires that the slope of the S-N curve be known a priori, however. In this paper, a modified Locati method is presented that virtually eliminated this requirement. The method produces a point on the S-N plane that is independent of the slope of the S-N curve. The test design strategy to control the fatigue life of such a point is provided. The presented method has been successfully applied to preliminary fatigue tests of several welded components of ground vehicles.

The application of computers to design analysis has improved product knowledge. This paper discusses two applications of computer-aided design analysis that improves the productivity of engineers and analysts. The first application discussed is that of structural boundary elements. In the last few decades domain discretization techniques such as the finite element method have been used extensively for design analysis. Surface discretization techniques such as the boundary element method offer significant advantages over the finite element method in terms of modelling effort required and relative accuracy achieved for a given mesh density. The second application is the solution of inverse thermal problems. This technique aids in the determination of temperature distribution of a component, given some experimentally obtained temperature data.

Correlations of Non-Vaporizing Spray Penetration for 3000 Bar Diesel Spray Injection

Increasing fuel injection pressure has enabled reduction of diesel emissions while retaining the advantage of the high thermal efficiency of diesel engines. With production diesel injectors operating in the range from 300 to 2400 bar, there is interest in injection pressures of 3000 bar and higher for further emissions reduction and fuel efficiency improvements. Fundamental understanding of diesel spray characteristics including very early injection and non-vaporizing spray penetration is essential to improve model development and facilitate the integration of advanced injection systems with elevated injection pressure into future diesel engines. Studies were conducted in an optically accessible constant volume combustion vessel under non-vaporizing conditions. Two advanced high pressure multi-hole injectors were used with different hole diameters, number of holes, and flow rates, with only one plume of each injector being imaged to enable high frame rate imaging.

A New Multi-point Active Drawbead Forming Die: Model Development for Process Optimization

A new press/die system for restraining force control has been developed in order to facilitate an increased level of process control in sheet metal forming. The press features a built-in system for controlling drawbead penetration in real time. The die has local force transducers built into the draw radius of the lower tooling. These sensors are designed to give process information useful for the drawbead control. This paper focuses on developing models of the drawbead actuators and the die shoulder sensors. The actuator model is useful for developing optimal control methods. The sensor characterization is necessary in order to develop a relationship between the raw sensor outputs and a definitive process characteristic such as drawbead restraining force (DBRF). Closed loop control of local specific punch force is demonstrated using the die shoulder sensor and a PID controller developed off-line with the actuator model.

Virtual Development of High-Tonnage Hydroform Press

This paper discusses the virtual development process used to support design of a high-tonnage hydroform press. It also discusses the optimized design for structural integrity while achieving low target cost. Other considerations included optimization of setup issues such as press fabrication and assembly. Due to tightly constrained development time, a diverse range of CAE methodologies were used to refine and validate the design. Detailed linear and nonlinear finite element models were developed to provide the required accuracy in the critical regions of the press structure. From these detailed models simplified analytical tools were developed to calculate the key press parameters such as alternating stress and predicted fatigue life. Finite element models were validated with physical strain gage measurements from an array of strain gages installed on the production presses.

Catalytic converters have become a viable aftertreatment system for reducing emissions from on-highway diesel engines. This paper addresses the development and production qualification of a catalytic converter. The testing programs that were utilized to qualify the converter system for production included emissions performance, emissions durability, physical durability, and field test programs. This paper reports on the specific tests that were utilized for the emissions performance and emissions durability testing programs. An explanation on the development of an accelerated durability test program is also included. The physical durability section of the paper discusses the development and execution of laboratory bench tests to insure the catalytic converter/muffler maintains acceptable physical integrity.

Drawbeads in Sheet Metal Stamping - A Review

The paper reviews the role of drawbeads in sheet metal stamping. The design of drawbeads is discussed in depth, with treatment of different bead cross sections, bead end shapes, and bead materials. International standards and practices are included. This is followed by the historical development of the modeling of the drawbead restraining force, starting with basic equilibrium approaches, and leading to the use of the finite element method which permits the study of drawbead effects on sheet metal flow in three dimensions. Finally, the potential of active drawbeads is described based upon ongoing research which is directed toward closed-loop computer control of the stamping process through adjustment of the drawbead penetration.

Vehicle Engine Aftertreatment System Simulation (VEASS) Model: Application to a Controls Design Strategy for Active Regeneration of a Catalyzed Particulate Filter

Heavy-duty diesel engine particulate matter (PM) emissions must be reduced from 0.1 to 0.01 grams per brake horsepower-hour by 2007 due to EPA regulations [1]. A catalyzed particulate filter (CPF) is used to capture PM in the exhaust stream, but as PM accumulates in the CPF, exhaust flow is restricted resulting in reduced horsepower and increased fuel consumption. PM must therefore be burned off, referred to as CPF regeneration. Unfortunately, nominal exhaust temperatures are not always high enough to cause stable self-regeneration when needed. One promising method for active CPF regeneration is to inject fuel into the exhaust stream upstream of an oxidation catalytic converter (OCC). The chemical energy released during the oxidation of the fuel in the OCC raises the exhaust temperature and allows regeneration.
