An Investigation into the Effects of Fuel Properties and Engine Load on UHC and CO Emissions from a Light-Duty Optical Diesel Engine Operating in a Partially Premixed Combustion Regime

The behavior of the engine-out UHC and CO emissions from a light-duty diesel optical engine operating at two PPCI conditions was investigated for fifteen different fuels, including diesel fuels, biofuel blends, n-heptane-iso-octane mixtures, and n-cetane-HMN mixtures. The two highly dilute (9-10% O₂) early direct injection PPCI conditions included a low speed (1500 RPM) and load (3.0 bar IMEP) case~where the UHC and CO have been found to stem from overly-lean fuel-air mixtures~and a condition with a relatively higher speed (2000 RPM) and load (6.0 bar IMEP)~where globally richer mixtures may lead to different sources of UHC and CO. The main objectives of this work were to explore the general behavior of the UHC and CO emissions from early-injection PPCI combustion and to gain an understanding of how fuel properties and engine load affect the engine-out emissions.

Reduction of Steady-State CFD HVAC Simulations into a Fully Transient Lumped Parameter Network

Since transient vehicle HVAC computational fluids (CFD) simulations take too long to solve in a production environment, the goal of this project is to automatically create a lumped-parameter flow network from a steady-state CFD that solves nearly instantaneously. The data mining algorithm k-means is implemented to automatically discover flow features and form the network (a reduced order model). The lumped-parameter network is implemented in the commercial thermal solver MuSES to then run as a fully transient simulation. Using this network a “localized heat transfer coefficient” is shown to be an improvement over existing techniques. Also, it was found that the use of the clustering created a new flow visualization technique. Finally, fixing clusters near equipment newly demonstrates a capability to track localized temperatures near specific objects (such as equipment in vehicles).

Combined Experimental/Numerical Study of the Soot Formation Process in a Gasoline Direct-Injection Spray in the Presence of Laser-Induced Plasma Ignition

Combustion issued from an eight-hole, direct-injection spray was experimentally studied in a constant-volume pre-burn combustion vessel using simultaneous high-speed diffused back-illumination extinction imaging (DBIEI) and OH* chemiluminescence. DBIEI has been employed to observe the liquid-phase of the spray and to quantitatively investigate the soot formation and oxidation taking place during combustion. The fuel-air mixture was ignited with a plasma induced by a single-shot Nd:YAG laser, permitting precise control of the ignition location in space and time. OH* chemiluminescence was used to track the high-temperature ignition and flame. The study showed that increasing the delay between the end of injection and ignition drastically reduces soot formation without necessarily compromising combustion efficiency. For long delays between the end of injection and ignition (1.9 ms) soot formation was eliminated in the main downstream charge of the fuel spray.

Friction Stir Spot Welding for Structural Aluminum Sheets

The Friction Stir Spot Welding (FSSW) process is a derivative of the friction stir welding (FSW) process, without lateral movement of the tool during the welding process. It has been applied in the production of aluminum joining for various Mazda and Toyota vehicles. Most of the applications and published studies were concentrated in aluminum sheet in the range of 1.0 to 1.5 mm, suitable for non-structural automotive closure applications. The objective of this study is to study the feasibility of FSSW process for automotive structural aluminum joining, up to 3 mm in thickness, for potentially replacement of self-piercing rivets (SPR) process. Joining thicker aluminum with FSSW tooling with a typical smooth concave shoulder and threaded probing pin, requires long process time, which would not be appropriate in mass-production automotive body construction. In this paper, an innovative FSSW tool with grooved shoulder was developed.

High-Resolution X-Ray and Neutron Computed Tomography of an Engine Combustion Network Spray G Gasoline Injector

Given the importance of the fuel-injection process on the combustion and emissions performance of gasoline direct injected engines, there has been significant recent interest in understanding the fluid dynamics within the injector, particularly around the needle and through the nozzles. The pressure losses and transients that occur in the flow passages above the needle are also of interest. Simulations of these injectors typically use the nominal design geometry, which does not always match the production geometry. Computed tomography (CT) using x-ray and neutron sources can be used to obtain the real geometry from production injectors, but there are trade-offs in using these techniques. X-ray CT provides high resolution, but cannot penetrate through the thicker parts of the injector. Neutron CT has excellent penetrating power but lower resolution.

Since the advent of P/M technology as a near net shape production process, millions of mechanical components of various shapes and sizes have been produced. Although P/M continues to be one of the fast growing shaping processes, it suffers from the inability to produce intricate geometry's such as internal tapers, threads or recesses perpendicular to pressing direction. In such cases application of machining as a secondary forming operation becomes the preferred alternative. However, machining of P/M parts due to their inherent porosity is known to decrease tool life and increase tool chatter and vibration. Consequently, several attempts have been made to improve the machinability of P/M materials by either addition of machinability enhancing elements such as sulfur, calcium, tellurium, selenium, etc., or by resin impregnation of P/M parts.

Evaluation and Optimization of Measurements of Flame Kernel Growth and Motion Using a Fiber-Optic Spark Plug Probe

Spark plugs instrumented with a ring of optical fibers in the threaded-body region have seen considerable use in the past ten years, and it is expected that their application to unmodified production engines will increase in the years to come. Interpretation of the optical signals obtained with the probe is often difficult, particularly under lean operating conditions where the low luminosity of the flame leads to imprecise flame arrival detection. A systematic look at the optical signals, along with direct imaging of the flame, has been undertaken to calibrate and optimize the determination of flame arrival times. In addition, an evaluation of the different models available for the analysis of the flame arrival data is made. Data fits are compared with real flame images, to determine which model best estimates the convective velocity of the flow and the expansion speed of the flame kernel.

Process Control Standards for Technology Development

Engineering new technology and products challenges managers to balance design innovation and program risk. To do this, managers need methods to judge future results to avoid program and product disasters. Besides the traditional prediction tools of schedule, simulations and “iron tests”, process control standards (with measurements) can also be applied to the development programs to mitigate risks. This paper briefly discusses the theory and case history behind some new process control methods and standards currently in place at Caterpillar's Electrical & Electronics department. Process standards reviewed in this paper include process mapping, ISO9001, process controls, and process improvement models (e.g. SEI's CMMs.)

Fuel Injection and Mean Swirl Effects on Combustion and Soot Formation in Heavy Duty Diesel Engines

High-speed video imaging in a swirl-supported (Rs = 1.7), direct-injection heavy-duty diesel engine operated with moderate-to-high EGR rates reveals a distinct correlation between the spatial distribution of luminous soot and mean flow vorticity in the horizontal plane. The temporal behavior of the experimental images, as well as the results of multi-dimensional numerical simulations, show that this soot-vorticity correlation is caused by the presence of a greater amount of soot on the windward side of the jet. The simulations indicate that while flow swirl can influence pre-ignition mixing processes as well as post-combustion soot oxidation processes, interactions between the swirl and the heat release can also influence mixing processes. Without swirl, combustion-generated gas flows influence mixing on both sides of the jet equally. In the presence of swirl, the heat release occurs on the leeward side of the fuel sprays.

Metal Compression Forming - A New Process for Structural Aluminum Alloy Castings

Metal Compression Forming (MCF) is a variant of the squeeze casting process, in which molten metal is allowed to solidify under pressure in order to close porosity and form a sound part. However, the MCF process applies pressure on the entire mold face, thereby directing pressure on all regions of the casting and producing a uniformly sound part. The process is capable of producing parts with properties close to those of forgings, while retaining the near net shape, complexity in geometry, and relatively low cost of the casting process. The paper describes the casting process development involved in the production of an aluminum A357 alloy motor mount bracket, including the use of a filling and solidification model to design the gating and determine process parameters. Tensile properties of the component are presented and correlated with those of forged components.

Detection Reliability Study for Interlayer Cracks

The Federal Aviation Administration Airworthiness Assurance Nondestructive Inspection Validation Center (FAA-AANC) is currently conducting a detection reliability study pertaining to the detection of cracks in multi-layered aluminum sheets. This paper describes the design, production and characterization of test specimens that are currently being used to conduct third layer Probability of Detection (PoD) experiments. Pertinent aspects of the lap splice joints for Boeing 737 aircraft, Line Numbers 292 - 2565 are included in the test specimens. A preliminary analysis of the data indicates that for some inspectors, traditional measures of performance - in particular PoD curves based on maximum likelihood fit to two-parameter lognormal curve - may be misleading.

A Comparative Assessment of Alternative Powertrains and Body-in-White Materials for Advanced Technology Vehicles

The affordability of today's and future advanced technology vehicles (i.e., diesel, hybrid, and fuel cell) developed for improved fuel economy remains a concern with respect to final consumer acceptance. The automotive system cost model (ASCM) developed for the production cost estimates at a level of five major subsystems and 35+ components, has been used here to address the affordability issue of advanced technology vehicles. Scenarios encompassing five alternative powertrain and three body options for a mid-size vehicle under two different timeframes (i.e., 2002 and 2010) were considered to determine the cost-effectiveness of among the competing technology options within the same timeframe and between the two timeframes.

The Influence of Swirl Ratio on Turbulent Flow Structure in a Motored HSDI Diesel Engine - A Combined Experimental and Numerical Study

Simultaneous two-component measurements of gas velocity and multi-dimensional numerical simulation are employed to characterize the evolution of the in-cylinder turbulent flow structure in a re-entrant bowl-in-piston engine under motored operation. The evolution of the mean flow field, turbulence energy, turbulent length scales, and the various terms contributing to the production of the turbulence energy are correlated and compared, with the objectives of clarifying the physical mechanisms and flow structures that dominate the turbulence production and of identifying the source of discrepancies between the measured and simulated turbulence fields. Additionally, the applicability of the linear turbulent stress modeling hypothesis employed in the k-ε model is assessed using the experimental mean flow gradients, turbulence energy, and length scales.

The Evolution of Flow Structures and Turbulence in a Fired HSDI Diesel Engine

In-cylinder fluid velocity is measured in an optically accessible, fired HSDI engine at idle. The velocity field is also calculated, including the full induction stroke, using multi-dimensional fluid dynamics and combustion simulation models. A detailed comparison between the measured and calculated velocities is performed to validate the computed results and to gain a physical understanding of the flow evolution. Motored measurements are also presented, to clarify the effects of the fuel injection process and combustion on the velocity field evolution. The calculated mean in-cylinder angular momentum (swirl ratio) and mean flow structures prior to injection agree well with the measurements. Modification of the mean flow by fuel injection and combustion is also well captured.

High-Volume, Low-Cost Precursors for Carbon Fiber Production

Carbon fiber composite use in automobiles and light trucks could dramatically reduce energy use and engine-out emissions. However, worldwide capacity of 28,000 tonnes per year of carbon fiber from polyacrylonitrile (PAN) and petroleum pitch could support limited automotive use. Production of high-volume, industrial-grade fiber from renewable and recycled polymers (lignin, recycled plastics, regenerated cellulosics) could meet automotive demand. Profiles of material volumes, carbon content, and melting points indicate several attractive candidates for production melt-spun carbon fiber feedstocks. Effects on the carbon fiber production cycle and its integration into automotive production are discussed.

Most of the history of systems engineering has been focused on processes for engineering a single complex system. However, most large enterprises design, manufacture, operate, sell, or support not one product but multiple product lines of related but varying systems. They seek to optimize time to market, costs of development and production, leverage of intellectual assets, best use of talented human resources, overall competitiveness, overall profitability and productivity. Optimizing globally across multiple product lines does not follow from treating each system family member as an independently engineered system or product. Traditional systems engineering principles can be generalized to apply to families. This article includes a multi-year case study of the actual use of a generic model-based systems engineering methodology for families, Systematica™, across the embedded electronic systems products of one of the world's largest manufacturers of heavy equipment.

An Experimental Assessment of Turbulence Production, Reynolds Stress and Length Scale (Dissipation) Modeling in a Swirl-Supported DI Diesel Engine

Simultaneous measurements of the radial and the tangential components of velocity are obtained in a high-speed, direct-injection diesel engine typical of automotive applications. Results are presented for engine operation with fuel injection, but without combustion, for three different swirl ratios and four injection pressures. With the mean and fluctuating velocities, the r-θ plane shear stress and the mean flow gradients are obtained. Longitudinal and transverse length scales are also estimated via Taylor's hypothesis. The flow is shown to be sufficiently homogeneous and stationary to obtain meaningful length scale estimates. Concurrently, the flow and injection processes are simulated with KIVA-3V employing a RNG k-ε turbulence model. The measured turbulent kinetic energy k, r-θ plane mean strain rates ( 〈Srθ〉, 〈Srr〉, and 〈Sθθ〉 ), deviatoric turbulent stresses , and the r-θ plane turbulence production terms are compared directly to the simulated results.

Correlations of Non-Vaporizing Spray Penetration for 3000 Bar Diesel Spray Injection

Increasing fuel injection pressure has enabled reduction of diesel emissions while retaining the advantage of the high thermal efficiency of diesel engines. With production diesel injectors operating in the range from 300 to 2400 bar, there is interest in injection pressures of 3000 bar and higher for further emissions reduction and fuel efficiency improvements. Fundamental understanding of diesel spray characteristics including very early injection and non-vaporizing spray penetration is essential to improve model development and facilitate the integration of advanced injection systems with elevated injection pressure into future diesel engines. Studies were conducted in an optically accessible constant volume combustion vessel under non-vaporizing conditions. Two advanced high pressure multi-hole injectors were used with different hole diameters, number of holes, and flow rates, with only one plume of each injector being imaged to enable high frame rate imaging.

A New Multi-point Active Drawbead Forming Die: Model Development for Process Optimization

A new press/die system for restraining force control has been developed in order to facilitate an increased level of process control in sheet metal forming. The press features a built-in system for controlling drawbead penetration in real time. The die has local force transducers built into the draw radius of the lower tooling. These sensors are designed to give process information useful for the drawbead control. This paper focuses on developing models of the drawbead actuators and the die shoulder sensors. The actuator model is useful for developing optimal control methods. The sensor characterization is necessary in order to develop a relationship between the raw sensor outputs and a definitive process characteristic such as drawbead restraining force (DBRF). Closed loop control of local specific punch force is demonstrated using the die shoulder sensor and a PID controller developed off-line with the actuator model.
