Ultra Boost for Economy: Extending the Limits of Extreme Engine Downsizing

The paper discusses the concept, design and final results from the ‘Ultra Boost for Economy’ collaborative project, which was part-funded by the Technology Strategy Board, the UK's innovation agency. The project comprised industry- and academia-wide expertise to demonstrate that it is possible to reduce engine capacity by 60% and still achieve the torque curve of a modern, large-capacity naturally-aspirated engine, while encompassing the attributes necessary to employ such a concept in premium vehicles. In addition to achieving the torque curve of the Jaguar Land Rover naturally-aspirated 5.0 litre V8 engine (which included generating 25 bar BMEP at 1000 rpm), the main project target was to show that such a downsized engine could, in itself, provide a major proportion of a route towards a 35% reduction in vehicle tailpipe CO2 on the New European Drive Cycle, together with some vehicle-based modifications and the assumption of stop-start technology being used instead of hybridization.

A New De-throttling Concept in a Twin-Charged Gasoline Engine System

Throttling loss of downsized gasoline engines is significantly smaller than that of naturally aspirated counterparts. However, even the extremely downsized gasoline engine can still suffer a relatively large throttling loss when operating under part load conditions. Various de-throttling concepts have been proposed recently, such as using a FGT or VGT turbine on the intake as a de-throttling mechanism or applying valve throttling to control the charge airflow. Although they all can adjust the mass air flow without a throttle in regular use, an extra component or complicated control strategies have to be adopted. This paper will, for the first time, propose a de-throttling concept in a twin-charged gasoline engine with minimum modification of the existing system. The research engine model which this paper is based on is a 60% downsized 2.0L four cylinder gasoline demonstrator engine with both a supercharger and turbocharger on the intake.

An Investigation of Deformation Effects on Phase Transformation in Hot Stamping Processes

To reduce the fuel consumption as well as to improve the crash safety of vehicles, the usage of hot stamping parts is increasing dramatically in recent years. Aisin Takaoka has produced hot stamping parts since 2001 and has developed various technologies related to Hot Stamping. In an actual hot stamping process, parts with insufficient strength could be produced sometimes at a prototyping phase, even under the proper forming conditions. In order to understand these phenomena, in this paper, phase transformation in a boron steel 22MnB5 under various cooling rates were investigated and the effects of pre-strain conditions on the phase transformations were characterised. Uniaxial tensile specimens were stretched under isothermal conditions to different strain levels of 0-0.3, at strain rates of 0.1-5.0/s and deformation temperatures of 650-800°C.

Large-Scale Simulation of PEM Fuel Cell Using a “3D+1D” Model

Nowadays, proton exchange membrane (PEM) fuel cell is widely seen as a promising energy conversion device especially for transportation application scenario because of its high efficiency, low operation temperature and nearly-zero road emission. Extensive modeling work have been done based on different dimensions during the past decades, including one-dimensional (1D), two-dimensional (2D), three-dimensional (3D) and intermediate combinations in between (e.g. “1+1D”). 1D model benefits from a rationally-chosen set of assumptions to obtain excellent calculation efficiency, yet at the cost of accuracy to some extent. In contrast, 3D model has great advantage over 1D model on acquiring more comprehensive information inside the fuel cell. For macro-scale modeling work, one compromise aiming to realize both acceptable computation speed and reasonable reflection of cell operation state is to simplify the membrane electrode assembly (MEA).

On-Engine Performance Evaluation of a New-Concept Turbocharger Compressor Housing Design

Following market demands for a niche balance between engine performance and legislation requirement, a new-concept compressor scroll has been designed for small to medium size passenger cars. The design adopts a slight deviation from the conventional method, thus resulting in broader surge margin and better efficiency at off-design region. This paper presents the performance evaluation of the new compressor scroll on the cold-flow gas-stand followed by the on-engine testing. The testing program focused on back-to-back comparison with the standard compressor scroll, as well as identifying on-engine operational regime with better brake specific fuel consumption (BSFC) and transient performance. A specially instrumented 1.6L gasoline engine was used for this study. The engine control unit configuration is kept constant in both the compressor testing.

On-Road Evaluation of a PEMS for Measuring Gaseous In-Use Emissions from a Heavy-Duty Diesel Vehicle

On-road comparisons were made between a federal reference method mobile emissions laboratory (MEL) and a portable emissions measurement system (PEMS) to support validation of the engine “Not To Exceed” (NTE) emissions design and to evaluate the accuracy of PEMS. Three different brake specific emissions calculation equations (methods) were used as part of this research, with method one directly using engine speed and torque, and methods two and three including ECM fuel consumption and carbon balance fuel consumption. The brake specific NOx emissions for the particular PEMS unit utilized in this program were consistently higher than those for the MEL. The brake specific (bs) NOx NTE deltas were +0.63±0.31 g/kW-h (0.47±0.23 g/hp-h), +0.55±0.17 g/kW-h (0.41±0.13 g/hp-h), and +0.54±0.17g/kW-h (0.40±0.13g/hp-h) for methods one, two, and three respectively.

Early Direct-Injection, Low-Temperature Combustion of Diesel Fuel in an Optical Engine Utilizing a 15-Hole, Dual-Row, Narrow-Included-Angle Nozzle

Low-temperature combustion of diesel fuel was studied in a heavy-duty, single-cylinder, optical engine employing a 15-hole, dual-row, narrow-included-angle nozzle (10 holes × 70° and 5 holes × 35°) with 103-μm-diameter orifices. This nozzle configuration provided the spray targeting necessary to contain the direct-injected diesel fuel within the piston bowl for injection timings as early as 70° before top dead center. Spray-visualization movies, acquired using a high-speed camera, show that impingement of liquid fuel on the piston surface can result when the in-cylinder temperature and density at the time of injection are sufficiently low. Seven single- and two-parameter sweeps around a 4.82-bar gross indicated mean effective pressure load point were performed to map the sensitivity of the combustion and emissions to variations in injection timing, injection pressure, equivalence ratio, simulated exhaust-gas recirculation, intake temperature, intake boost pressure, and load.

Frictional Performance Test for Transmission and Drive Train Oils

Lubricating oil affects the performance of friction materials in transmission, steering and brake systems. The TO-2 Test measured friction retention characteristics of lubricating oils used with sintered bronze friction discs. This paper introduces a new friction performance test for drive train lubricants that will be used to support Caterpillar's new transmission and drive train fluid requirements, TO-4, which measures static and dynamic friction, wear, and energy capacity for six friction materials, and replaces the TO-2 test. The new test device to be introduced is an oil cooled, single-faced clutch in the Link Engineering Co. M1158 Oil/Friction Test Machine.

Measurement of the Viscosity of Thin Films of Lubricants on Solid Surfaces

This paper describes the development of a thin film rheometer able to measure the viscosity of lubricant films of the order of 200 μm thickness on flat, solid surfaces. The rheometer consists of a small cylinder mounted on a piezo bimorph which is divided electrically into two halves. When an AC voltage is applied to the one half of the piezo it causes the flat surface of the cylinder to oscillate in its own plane with an amplitude of a few microns. This motion produces an AC output from the other half of the piezo. The flat face of the cylinder is held parallel to an oily test surface and the latter is supported on a micrometer stage so that the gap between the two surfaces can be adjusted. As the gap is narrowed the oil film dampens the sinusoidal motion of the cylinder and the extent of this damping can be used to determine the viscosity of the oil film between the surfaces.

Experimental Investigation of the Internal Flow Field of a Model Gasoline Injector Using Micro-Particle Image Velocimetry

The spray characteristics of a gasoline injector depend not only on the physics of atomization of the liquid jet on exit from the nozzle plate but also on the level of turbulence generated by the internal flow, upstream of the nozzle plate, as well as on whether cavitation arises. Measurement of the internal flow field of an injector can thus provide useful information and can assist the evaluation of the accuracy of computer predictions of the flow and associated cavitation. Information about the flow field upstream of nozzle exits is, however, rare and this forms the background to this work. Two-Dimensional Micro Particle Imaging Velocimetry (μPIV) was employed to measure the internal flow field in planes parallel to a plane of symmetry of the injector, downstream of the needle valve centring boss of a 10:1 super-scale transparent model of an 8-nozzle gasoline injector, with exit model-nozzle diameters of 2mm and a fixed model-needle lift of 0.8mm.

Impact of Biodiesel Impurities on the Performance and Durability of DOC, DPF and SCR Technologies

It is estimated that operating continuously on a B20 fuel containing the current allowable ASTM specification limits for metal impurities in biodiesel could result in a doubling of ash exposure relative to lube-oil-derived ash. The purpose of this study was to determine if a fuel containing metals at the ASTM limits could cause adverse impacts on the performance and durability of diesel emission control systems. An accelerated durability test method was developed to determine the potential impact of these biodiesel impurities. The test program included engine testing with multiple DPF substrate types as well as DOC and SCR catalysts. The results showed no significant degradation in the thermo-mechanical properties of cordierite, aluminum titanate, or silicon carbide DPFs after exposure to 150,000 mile equivalent biodiesel ash and thermal aging. However, exposure of a cordierite DPF to 435,000 mile equivalent aging resulted in a 69% decrease in the thermal shock resistance parameter.

A Comparison of Experimental and Modeled Velocity in Gasoline Direct-Injection Sprays with Plume Interaction and Collapse

Modeling plume interaction and collapse for direct-injection gasoline sprays is important because of its impact on fuel-air mixing and engine performance. Nevertheless, the aerodynamic interaction between plumes and the complicated two-phase coupling of the evaporating spray has shown to be notoriously difficult to predict. With the availability of high-speed (100 kHz) Particle Image Velocimetry (PIV) experimental data, we compare velocity field predictions between plumes to observe the full temporal evolution leading up to plume merging and complete spray collapse. The target “Spray G” operating conditions of the Engine Combustion Network (ECN) is the focus of the work, including parametric variations in ambient gas temperature. We apply both LES and RANS spray models in different CFD platforms, outlining features of the spray that are most critical to model in order to predict the correct aerodynamics and fuel-air mixing.

An Experimental Investigation of Low-Soot and Soot-Free Combustion Strategies in a Heavy-Duty, Single-Cylinder, Direct-Injection, Optical Diesel Engine

High-efficiency, clean-combustion strategies for heavy-duty diesel engines are critical for meeting stringent emissions regulations and reducing the costs of aftertreatment systems that are currently required to meet these regulations. Results from previous constant-volume combustion-vessel experiments using a single jet of fuel under quiescent conditions have shown that mixing-controlled soot-free combustion (i.e., combustion where soot is not produced) is possible with #2 diesel fuel. These experiments employed small injector-orifice diameters (≺ 150 μm) and high fuel-injection pressures (≻ 200 MPa) at top-dead-center (TDC) temperatures and densities that could be achievable in modern heavy-duty diesel engines.

Injector Fouling and Its Impact on Engine Emissions and Spray Characteristics in Gasoline Direct Injection Engines

In Gasoline Direct Injection engines, direct exposure of the injector to the flame can cause combustion products to accumulate on the nozzle, which can result in increased particulate emissions. This research observes the impact of injector fouling on particulate emissions and the associated injector spray pattern and shows how both can be reversed by utilising fuel detergency. For this purpose multi-hole injectors were deliberately fouled in a four-cylinder test engine with two different base fuels. During a four hour injector fouling cycle particulate numbers (PN) increased by up to two orders of magnitude. The drift could be reversed by switching to a fuel blend that contained a detergent additive. In addition, it was possible to completely avoid any PN increase, when the detergent containing fuel was used from the beginning of the test. Microscopy showed that increased injector fouling coincided with increased particulate emissions.

Applying Ball Bearings to the Series Turbochargers for the Caterpillar® Heavy-Duty On-Highway Truck Engines

Fuel is a significant portion of the operating cost for an on-highway diesel engine and fuel economy is important to the economics of shipping most goods in North America. Cat® ACERT™ engine technology is no exception. Ball bearings have been applied to the series turbochargers for the Caterpillar heavy-duty, on-highway diesel truck engines in order to reduce mechanical loss for improved efficiency and lower fuel consumption. Over many years of turbocharger development, much effort has been put into improving the aerodynamic efficiency of the compressor and turbine stages. Over the same span of time, the mechanical bearing losses of a turbocharger have not experienced a significant reduction in power consumption. Most turbochargers continue to use conventional hydrodynamic radial and thrust bearings to support the rotor. While these conventional bearings provide a low cost solution, they do create significant mechanical loss.

Effects of Fuel Property Changes on Heavy-Duty HCCI Combustion

Homogeneous charge compression ignition (HCCI) offers the potential for significant improvements in efficiency with a substantial reduction in emissions. However, achieving heavy-duty (HD) HCCI engine operation at practical loads and speeds presents numerous technical challenges. Successful expansion of the HCCI operating range to include the full range of load and speed must be accomplished while maintaining proper combustion phasing, control of maximum cylinder pressure and pressure rise rates, and low emissions of NOx and particulate matter (PM). Significant progress in this endeavour has been made through a collaborative research effort between Caterpillar and ExxonMobil. This paper evaluates fuel effects on HCCI engine operating range and emissions. Test fuels were developed in the gasoline and diesel boiling range covering a broad range of ignition quality, fuel chemistry, and volatility.

Computational fluid dynamic (CFD) simulations that include realistic combustion/emissions chemistry hold the promise of significantly shortening the development time for advanced high-efficiency, low-emission engines. However, significant challenges must be overcome to realize this potential. This paper discusses these challenges in the context of diesel combustion and outlines a technical program based on the use of surrogate fuels that sufficiently emulate the chemical complexity inherent in conventional diesel fuel.

Thermal and Chemical Aging of Diesel Particulate Filters

The effects of thermal and chemical aging on the performance of cordierite-based and high-porosity mullite-based diesel particulate filters (DPFs), were quantified, particularly their filtration efficiency, pressure drop, and regeneration capability. Both catalyzed and uncatalyzed core-size samples were tested in the lab using a diesel fuel burner and a chemical reactor. The diesel fuel burner generated carbonaceous particulate matter with a pre-specified particle-size distribution, which was loaded in the DPF cores. As the particulate loading evolved, measurements were made for the filtration efficiency and pressure drop across the filter using, respectively, a Scanning Mobility Particle Sizer (SMPS) and a pressure transducer. In a subsequent process and on a different bench system, the regeneration capability was tested by measuring the concentration of CO plus CO2 evolved during the controlled oxidation of the carbonaceous species previously deposited on the DPF samples.

Characterisation of Diesel Engine Transient Pumping-loss and Control Methodology for Transient Specific Fuel Consumption (SFC)

This study measures, during various transients of speed and load, in-cylinder-, intake-/exhaust- (manifold) pressures and engine torque. The tests were conducted on a typical high power-density, passenger car powertrain (common-rail diesel engine, of in-line 4-cylinder configuration equipped with a Variable Geometry Turbocharger). The objective was to quantify the deterioration (relative to a steady-steady condition) in transient Specific Fuel Consumption (SFC) that may occur during lagged-boost closed-loop control and thus propose an engine control strategy that minimises the transient SFC deterioration. The results, from transient characterisation and the analysis method applied in this study, indicate that transient SFC can deteriorate up to 30% (function of load transient) and is primarily caused by excessive engine pumping-loss.

Experimental Investigation of Cavitation in Gasoline Injectors

Spray characteristics of injectors depend on, among other factors, not only the level of turbulence upstream of the nozzle plate, but also on whether cavitation arises. "Bulk" cavitation, by which we mean cavitation which arises far from walls and thus far from streamline curvature associated with salient points on a wall, has not been investigated thoroughly experimentally and moreover it is quite challenging to predict by means of computational fluid dynamics. Information about the effect of the injector geometry on the formation of bulk cavitation and quantitative measurements of the flow field that promotes this phenomenon in gasoline injectors does not exist and this forms the background to this work. Evolution of bulk cavitation was visualized in two gasoline multi-hole injectors by means of a fast camera.
