Transient Thermal Modeling of Power Train Components

This paper discusses simplified lumped parameter thermal modeling of power train components. In particular, it discusses the tradeoff between model complexity and the ability to correlate the predicted temperatures and flow rates with measured data. The benefits and problems associated with using a three lumped mass model are explained and the value of this simpler model is promoted. The process for correlation and optimization using modern software tools is explained. Examples of models for engines and transmissions are illustrated along with their predictive abilities over typical driving cycles.

New methods are required for implementing the proliferation and sophistication of electronic controls and features to meet the customer's quality expectations. Vehicle electronic integration provides a potential solution for reconciling the seemingly contradictory objectives of high quality at reasonable cost. No module can be considered independently with this global approach. OEM subsystem and component suppliers' devices will need to play in concert with the overall vehicle's electrical/electronic strategy. Some new, separately packaged electronic features may eventually be assimilated within the framework of other electronic controllers.

Reliability Estimation and Failure Prediction of Vehicle Systems and Components

For designing new products or developing new specifications, the reliability performance of systems and components experienced by the customer provides invaluable information for the engineer. This information, not only provides for the visibility of reliability requirements, but also an awareness of potential degradation of the systems and components during its life cycle. In this paper, a method is presented for predicting vehicle system and component reliability from vehicle fleet repair data. This method combines sampling stratification, computer data analysis and statistical modeling techniques into a reliability analysis procedure to provide reliability prediction. Specifically, published vehicle fleet data was used to provide the basis for predicting the vehicle system and component reliability at any mileage level.

The Car as a Peripheral, Adapting a Portable Computer to a Vehicle Intranet

This paper discusses the feasibility and issues associated with integrating a consumer off-the shelf product into a vehicle. For this evaluation, we selected a handheld personal computer (HPC), cellular telephone and modem to integrate with the vehicle audio, climate and system controls. Connectivity between the HPC and the vehicle is established by the use of the standard infrared serial data link that comes with the HPC. Connectivity outside the vehicle uses a cellular telephone for voice and a cellular digital packet data (CDPD) modem for data. This system is built into the Dodge ESX-2 hybrid powered concept vehicle for demonstration.

This paper examines the ways Internet communication might affect the travel experience by a) eliminating traditional reasons for personal travel, b) providing new reasons, c) changing the balance between personal and freight travel, and d) changing trip length distribution. Changes of the types listed could affect the product demand "mix" for electric, hybrid-electric and fuel cell vehicles being developed.

Formula One motorsport competition, ever seeking increases in powertrain responsiveness and efficiency, has utilized electronically-shifted manual transmissions for nearly a decade. With the advent of this technology for passenger car usage ( for example the Magneti Marelli “Selespeed” system), new levels of powertrain electronic control become possible. At the same time, world-wide emission and fuel economy standards have driven powertrain designers to seek transmissions that are multi-faceted; able to offer manual transmission levels of driveline efficiency while simultaneously offering the ability to be automatically controlled. This paper will document a 1995-1996 Chrysler advanced powertrain concept study that culminated in a fully driveable, fully automatic, manual 5 speed transmission Neon coupe.

Design and Selection Factors for Automatic Transaxle Tapered Roller Bearings

Tapered roller bearings have proven successful in a number of high-volume automatic transaxle designs. Typically, tapered roller bearings are required to carry high loads generated by helical and hypoid gears. To meet the demands of a successful design, a number of factors must be considered in the selection and application of tapered roller bearings. This paper presents a discussion of these factors as well as results from Chrysler's transaxle testing. Selection of tapered roller bearings is based on the transmission duty cycle developed using load and speed histograms, gear data, size constraints, and life requirements. A bearing life analysis considering the total transaxle system is conducted using a sophisticated computer program. Various system effects are analyzed including the load/speed cycle, housing and shaft rigidity, lubrication, bearing setting, thermal effects, and bearing internal design.

Reliability Analysis of Data with No Failure from Fleet and Proving Ground Endurance Tests

The reliability of an electronic sensor in the automotive applications is assessed using data from Fleet Test and proving ground Vehicle Endurance test. These nonfailure data are multiply censored at different mileage. Reliability analysis of data with no failure is rarely discussed in most reliability literature. This paper applies the Weibull maximum likelihood analysis based on known values of the Weibull shape parameter to extract useful reliability information. The well-known Weibayes and Weibest methods are subsets of the discussed approach. The sensitivity of the change of reliability levels over a range of Weibull shape parameter values is also examined in our case. The Huang-Porter (1991) approach of obtaining a reliability lower bound regardless of the Weibull shape parameter values is also applied and its potential of practical application is discussed. Practical limitations of all methods are discussed.

This paper describes the application of the Design for Manufacture and Assembly (DFMA) method at Chrysler. Attention is focused on the development of the clutch and brake pedal and bracketry system of the PL project in the Small Car Platform. The Chrysler DFMA procedure including competitive evaluation and value engineering was utilized during the initial design phase involving product concept development from the original functional and manufacturing requirements. After the first laboratory tests, a number of key design and manufacturing concerns surfaced and led to a second cycle of DFMA analysis. The procedure permits major design functions and manufacturing and assembly process issues and criteria to be incorporated in the initial design stages.

A flow chart of the process is presented on the use of solid models to create exterior body panels. A Comparison of Aluminum, Sheet Molding Compound and Steel for Hoods

A unique opportunity arose to make a direct comparison of aluminum, sheet molding compound (SMC) and steel using a common hood design. In considering all possible material combinations of inner and outer panels, it was discovered that some of the combinations were incompatible due to material properties. Only the compatible material combinations were considered. Three different joining techniques - welding, bonding and bonded hem flanging - were evaluated. The cost, weight and structural performance of the chosen hood material combinations were established. Areas of further development were identified, including design optimization for specific material combinations.

Improvements in the Dent Resistance of Steel Body Panels

A computer-controlled body panel testing machine has been used to quantify stiffness and dent resistance of body panels at Chrysler. The influence of yield strength and local reinforcement on the mechanical behavior of automotive door panels has been investigated. Medium strength steels in the range of 210 -240 MPa yield strength have produced significant improvements in dent resistance over a 160 MPa yield strength steel. Considerable improvements in dent resistance can also be attributed to the use of local, adhesively attached, glass fiber reinforcement patches. The effects of boundary conditions and panel shape on stiffness and dent resistance are illustrated in this application.

Analyzing Vibrations in an IC Engine Valve Train

This study analyzes the vibration characteristics of the valve train of a 2.0L SOHC Chrysler Corp. Neon engine over a range of operating speeds to investigate and demonstrate the advantages and limitations of various dynamic measurements such as displacement, velocity, and acceleration in this application. The valve train was tested in a motoring fixture at speeds of 500 to 3500 camshaft rpm. The advantages of analyzing both time and frequency domain measurements are described. Both frequency and order analysis were done on the data. The theoretical order spectra of cam displacement and acceleration were computed and compared to the experimental data. Deconvolution was used to uncover characteristic frequencies of vibration in the system. The theoretical cam acceleration spectrum was deconvolved from measured acceleration spectra to reveal the frequency response function of the follower system.

Material Modeling of Structural Foams in Finite Element Analysis Using Compressive Uniaxial and Triaxial Data

The impact response of foam is investigated using Finite Element Analysis (FEA). A procedure will be described for determining the material constants used in the FEA material models. The procedure uses compressive uniaxial, force versus displacement, and triaxial, pressure versus volume-change, data. After the material model is constructed using the uniaxial and triaxial data, FEA is used to predict the results of a free-moving-mass striking rigidly backed foam. The limitations of the current material models are also addressed.

A new electronically controlled transaxle has been put into production for Chrysler's family of LH cars. Among the attributes of this new transaxle are its ability to handle engines of high torque and high power coupled with high-speed shifts. Engine torque management is used in specific operating regimes. A feature of the transaxle is electronic modulation of the converter clutch. A number of logic features have been combined with hardware to provide good performance and shift quality over a wide operating range. An output transfer chain and a hypoid gear set are used to provide torque to the front wheels in a longitudinal power train orientation. Obtaining acceptable endurance life of the hypoid gears within an aluminum housing presented a significant challenge. New approaches were required to provide a chain-sprocket system with acceptable noise characteristics.

Dodge Ram Pickup Vehicle: From Human Factors Development to Production Intent Metal Assembly

To evaluate and refine interior architecture of the new Dodge Ram pickup truck three years before production, a road worthy interior package validation buck was built using a fiberglass body shell. Molds for the shell were made using CAD/CAM techniques. Advanced CAD/CAM techniques were used to build the interior buck of a subsequent model from individual panels molded in carbon fiber. This buck also included inner structural panels and interior trim components taken from CAD data. For this and subsequent new vehicle programs, refinement of construction techniques allows the bucks to serve as aids in product design and manufacturing feasibility studies.

Diesel Flex Plate Development Process

Basic procedures are described for the design and development of flexible drive plates that couple automatic transmissions to engines. An innovative combination of analysis and test techniques were employed during the development of a drive plate for a turbocharged diesel truck engine when premature failures occurred. FEA (finite element analysis) was expanded from use as a preliminary design tool to the prediction of high stress conditions and the loading that caused them. A laboratory test was developed to rapidly assess drive plate design changes based on these FEA predictions.

Numerous features combine to produce the highest power and torque ratings of any gasoline-fueled light truck engine currently available while also providing commensurate durability. These features include: a deep-skirt ten-cylinder 90° “V” block, a Helmholtz resonator intake manifold that enhances both low and mid-range torque, light die cast all-aluminum pistons for low vibration, a unique firing order for smooth operation, a “Y” block configuration for strength and durability, a heavy duty truck-type thermostat to control warm up, and a direct ignition system.

Body-in-White Prototype Process in Chrysler's Jeep/Truck Platform

Chrysler Corporation's Jeep and Truck platform implemented a new design and prototype process for the body-in -white of a new pickup truck. A team approach achieved concurrent body design, stamping die design, assembly process development, and assembly tooling development. The first domestic US industry use of a 100% electronic design and release system was instrumental in the process. The new process produced a prototype body-in-white on time at 95 WBVP (weeks before volume production) with the highest level of production-intent components ever achieved within Chrysler at this stage of development.
