High Performance Forged Steel Crankshafts - Cost Reduction Opportunities

Higher horsepower per liter engines have put more demand on the crankshaft, often requiring the use of forged steel. This paper examines cost reduction opportunities to offset the penalties associated with forged steel, with raw material and machinability being the primary factors evaluated. A cost model for crankshaft processing is utilized in this paper as a design tool to select the lowest cost material grade. This model is supported by fatigue and machinability data for various steel grades. Materials considered are medium carbon, low alloy, and microalloy steels; the effects of sulfur as a machining enhancer is also studied.

Chrysler 3.5 Liter V-6 Engine

A new 3.5 liter, 60 degrees V6 engine has been designed specifically for Chrysler's 1993 MY line of mid-size sedans - Dodge Intrepid, Eagle Vision, Chrysler Concorde and New Yorker. This new engine features many new components for enchanced performance. The cylinder head has a single overhead cam, four valve-per - cylinder design. The intake system is a cross-flow design equipped with dual throttle bodies, and the manifold also incorporates a vacuum operated tuning valve that increases the mid-range torque of the engine. A windage tray is used on every engine to reduce drag on the rotating components within the crankcase. Dual knock sensors (one per cylinder bank) are used to take advantage of the aggressive spark advance and high compression ratio. The engine also utilizes a plastic, helical, water pump impeller that contributes to low parasitic power losses. The engine incorporates many components and features to ensure durability.

Most United States vehicle assembly plants produce significantly more automatic transmission equipped vehicles than manual transmission vehicles. Assembling these two vehicles on a common production line can create complexity problems. This paper describes the design and development of a pre-assembled manual transmission clutch and flywheel modular assembly which reduces most of these problems. This assembly is used on the 1993 model year mini-van with a 2.5L four cylinder engine. This modular clutch system utilizes the same starter ring gear carrier (driveplate) used on automatic transmission equipped vehicles. It pilots into the crankshaft similar to the automatic transmission torque converter. It is balanced as an assembly which results in a lower system imbalance. A significant system piece cost saving, in comparison with today's competitive market, was achieved.

Engine Misfire Detection by Ionization Current Monitoring

Engine misfires cause a negative impact on exhaust emissions. Severe cases could damage the catalyst system permanently. These are the basic reasons why CARB (California Air Resources Board) mandated the detection of engine misfires in their OBD II (On-Board Diagnostics II) regulations. For the last several years, automobile manufacturers and their suppliers have been working diligently on various solutions for the “Misfire Detection” challenge. Many have implemented a solution called “Crankshaft Velocity Fluctuation” (CVF), which utilizes the crank sensor input to calculate the variation of the crankshaft rotational speed. The theory is that any misfires will contribute to a deceleration of the crankshaft velocity due to the absence of pressure torque. This approach is marginal at best due to the fact that there could be many contributors to a crankshaft velocity deceleration under various operating conditions. To sort out which is a true misfire is a very difficult task.

The low noise and linear sound level characteristics of passenger vehicles are receiving increased scrutiny from automotive journalists. A linear noise level rise with increasing engine rpm is the first basic aspect of insuring an acceptable vehicle interior engine noise sound quality. In a typical case of structural response to engine vibration input, interior noise begins to rise with rpm, remains constant or even drops as the engine continues to accelerate, and then exhibits a noise period corresponding to the structure's natural frequency. Frequently this nonlinearity is bothersome to the customer. During the development process, Chrysler's Dodge and Plymouth Neon exhibited just such a nonlinear rise in noise level, heard within the passenger compartment, when the vehicle was accelerated through 4200 rpm.

Countries are continuing to ratchet down their allowable emissions and to remain competitive, all industries must take Life Cycle Management (LCM) and implement it into everyday practice. Economic competitiveness as a part of economic development is central to the nation's social and financial well-being. America must catch-up to the rest of the world in how it views government and industry relationships as well as how to focus costs within the corporate structure. The adversarial relationships between government and industry must give way to stronger partnerships. For this concept to succeed a long term view of problems must be made by a corporation and both short and long term actions taken to resolve these problems. Industry must help create the market for recycled goods and must “walk the talk” by using recycled goods where possible.

Comparison of Energy Management Materials for Head Impact Protection

Energy management materials are widely used in automotive interiors in instrument panel, knee bolster, and door absorber applications to reduce the risk of injury to an occupant during a crash. Automobile manufacturers must meet standards set by the National Highway Traffic Safety Administration (NHTSA) that identify maximum levels of injury to an occupant. The recent NHTSA upgrade to the Federal Motor Vehicle Safety Standard (FMVSS) 201 test procedure(1) for upper interior head impact protection has prompted energy management materials' use in several new areas of affected vehicles. While vehicle evaluations continue, results to date show that energy management foams can be effective in reducing the head injury criterion [HIC(d)] to acceptable government and OEM levels.

A system for controlling gasoline evaporation losses from 1970 model Chrysler Corp. cars and light trucks was developed, certified for sale in California, and put into production. Evaporation losses from both the carburetor and the fuel tank are conducted to the engine crankcase for storage while the engine is shut down. The vapors are removed from the crankcase and utilized in the combustion process during subsequent vehicle operation. Particularly interesting in this unique, no-moving parts system, are the reliability and durability, and the vapor-liquid separator “standpipe.”

THE Junkers 211B engine follows the usual German practice of very large displacements and conservative mean effective pressures and rotative speeds. However, the relative light weight per unit of displacement results in a net weight per horsepower that is not far above its competitors. Fully automatic devices which control propeller speed, manifold pressure, mixture ratio, spark advance, and supercharger gear ratio follow the German policy of removing all possible distractions from the pilot. This is one of three large liquid-cooled engines known to be produced in quantity in Germany; it powers an impressive percentage of the Luftwaffe. While of external appearance and displacement that resemble the Daimler-Benz DB-601 engine, the fundamental construction, detail design practice, and metallurgy of the Junkers 211B are surprisingly different.

Application of Strain Analysis to Sheet Metal Forming Problems in the Press Shop

Strain analysis of stampings is explained. The system is based on the strain distributions obtained from 0.2 in. inter-locking circle grid patterns etched on blanks. The strain distributions are related to a developed formability limit curve and the mechanical properties of the gridded blank. The evaluation of the graphic relation of the strains to the formability limit enables the press shop to determine what factors should be changed to produce stampings with less scrap and lower cost.

To satisfy the objectives of Chrysler's new generation of compact vehicles, a unique front suspension system was created. This system has achieved an outstanding level of ride comfort while providing significant advantages in the basic vehicle packaging. The key to the system is the transverse torsion bar and bushings which serve the dual function of suspension spring and fore and aft restraint for the lower control arm. Producing this torsion bar in mass production required advances in both engineering and manufacturing technology.

One of the major benefits of this technology has been to reduce the amount of manual labor spent analyzing changes made to vehicle designs. By using existing data, computer-aided design (CAD) can be used to co-ordinate the spatial relationships of the driver, passengers, engines, suspensions, tires, driver controls, and other body and chassis components. Special files containing a specific set of user-defined CAD language instructions, referred to as macros, are discussed and illustrated. Also included are tire clearance studies and master reference vehicle dimension files.

A method has been employed in the stamping facility to reduce scrap by correlating observations from the press shop with laboratory test results. This paper illustrates the successful use of this method for reducing formability failures. Correlation of observed coating behavior with laboratory adherence tests is also discussed.
