Survey of Encoding Techniques for Vehicle Multiplexing

This paper proposes the adaptation of a modulation technique called Modified Frequency Modulation (MFM) to vehicle multiplexing. MFM was developed during the latter 1960's for use in magnetic disk drives. Disk drives use MFM encoding to achieve a maximum density of recorded data on a disk. The advantage in vehicle multiplexing is that the technique is synchronous with an average of 0.75 transitions per bit. Another advantage is that it can tolerate a large amount of rise and fall time wave shaping, which can significantly reduce radiated EMI. The paper will compare the EMI characteristics generated by NRZ, PWM, VPWM, Manchester, and MFM encoding. Included are typical encoding requirements such as symbol generation, arbitration capabilities, latency, invalid bit testing as well as encoding techniques effect on the host microcomputer.

Reliability Estimation and Failure Prediction of Vehicle Systems and Components

For designing new products or developing new specifications, the reliability performance of systems and components experienced by the customer provides invaluable information for the engineer. This information, not only provides for the visibility of reliability requirements, but also an awareness of potential degradation of the systems and components during its life cycle. In this paper, a method is presented for predicting vehicle system and component reliability from vehicle fleet repair data. This method combines sampling stratification, computer data analysis and statistical modeling techniques into a reliability analysis procedure to provide reliability prediction. Specifically, published vehicle fleet data was used to provide the basis for predicting the vehicle system and component reliability at any mileage level.

The Car as a Peripheral, Adapting a Portable Computer to a Vehicle Intranet

This paper discusses the feasibility and issues associated with integrating a consumer off-the shelf product into a vehicle. For this evaluation, we selected a handheld personal computer (HPC), cellular telephone and modem to integrate with the vehicle audio, climate and system controls. Connectivity between the HPC and the vehicle is established by the use of the standard infrared serial data link that comes with the HPC. Connectivity outside the vehicle uses a cellular telephone for voice and a cellular digital packet data (CDPD) modem for data. This system is built into the Dodge ESX-2 hybrid powered concept vehicle for demonstration.

This paper examines the ways Internet communication might affect the travel experience by a) eliminating traditional reasons for personal travel, b) providing new reasons, c) changing the balance between personal and freight travel, and d) changing trip length distribution. Changes of the types listed could affect the product demand "mix" for electric, hybrid-electric and fuel cell vehicles being developed.

Plane Stress Fracture Toughness Testing of Die Cast Magnesium Alloys

Plane stress fracture behavior was measured for magnesium alloys AM60B, AM50A, and AZ91D produced by high-pressure die casting. Compact Tension (CT) specimens were obtained from plate samples with approximately 2-5 mm thickness. The compliance unloading technique was used to record crack extension for each specimen. The AM50A and AM60B specimens exhibited stable crack extension beyond ASTM E 1820 limits for Jmax (∼ 33 kJ m-2 and 22 kJ m-2, respectively) and Δamax (2.1 mm and 1.3 mm, respectively). The data were in good agreement with a power law fit for J vs. Δa. The AZ91D samples had unstable crack extension, with a flat R-curve and a critical fracture energy Jc of ∼ 7.5 kJ m-2. All fractures were by microvoid coalescence, initiated between the primary Mg grains and the brittle Mg17Al12 phase.

The Development of Accelerated Component Durabiltiy Test Cycles Using Fatigue Sensitive Editing Techniques

A method is proposed to qualify automotive component designs in the laboratory using multiaxial real time load/strain input data acquired in the field. Fatigue damage analysis methods are used to edit the field data to produce an accelerated test cycle that retains all of the damaging real time load histories present in the original test cycle. Use of this procedure can contribute to a significant reduction in product design/development time.

Design and Selection Factors for Automatic Transaxle Tapered Roller Bearings

Tapered roller bearings have proven successful in a number of high-volume automatic transaxle designs. Typically, tapered roller bearings are required to carry high loads generated by helical and hypoid gears. To meet the demands of a successful design, a number of factors must be considered in the selection and application of tapered roller bearings. This paper presents a discussion of these factors as well as results from Chrysler's transaxle testing. Selection of tapered roller bearings is based on the transmission duty cycle developed using load and speed histograms, gear data, size constraints, and life requirements. A bearing life analysis considering the total transaxle system is conducted using a sophisticated computer program. Various system effects are analyzed including the load/speed cycle, housing and shaft rigidity, lubrication, bearing setting, thermal effects, and bearing internal design.

Reliability Analysis of Data with No Failure from Fleet and Proving Ground Endurance Tests

The reliability of an electronic sensor in the automotive applications is assessed using data from Fleet Test and proving ground Vehicle Endurance test. These nonfailure data are multiply censored at different mileage. Reliability analysis of data with no failure is rarely discussed in most reliability literature. This paper applies the Weibull maximum likelihood analysis based on known values of the Weibull shape parameter to extract useful reliability information. The well-known Weibayes and Weibest methods are subsets of the discussed approach. The sensitivity of the change of reliability levels over a range of Weibull shape parameter values is also examined in our case. The Huang-Porter (1991) approach of obtaining a reliability lower bound regardless of the Weibull shape parameter values is also applied and its potential of practical application is discussed. Practical limitations of all methods are discussed.

High Performance Forged Steel Crankshafts - Cost Reduction Opportunities

Higher horsepower per liter engines have put more demand on the crankshaft, often requiring the use of forged steel. This paper examines cost reduction opportunities to offset the penalties associated with forged steel, with raw material and machinability being the primary factors evaluated. A cost model for crankshaft processing is utilized in this paper as a design tool to select the lowest cost material grade. This model is supported by fatigue and machinability data for various steel grades. Materials considered are medium carbon, low alloy, and microalloy steels; the effects of sulfur as a machining enhancer is also studied.

A Comparison of Aluminum, Sheet Molding Compound and Steel for Hoods

A unique opportunity arose to make a direct comparison of aluminum, sheet molding compound (SMC) and steel using a common hood design. In considering all possible material combinations of inner and outer panels, it was discovered that some of the combinations were incompatible due to material properties. Only the compatible material combinations were considered. Three different joining techniques - welding, bonding and bonded hem flanging - were evaluated. The cost, weight and structural performance of the chosen hood material combinations were established. Areas of further development were identified, including design optimization for specific material combinations.

Improvements in the Dent Resistance of Steel Body Panels

A computer-controlled body panel testing machine has been used to quantify stiffness and dent resistance of body panels at Chrysler. The influence of yield strength and local reinforcement on the mechanical behavior of automotive door panels has been investigated. Medium strength steels in the range of 210 -240 MPa yield strength have produced significant improvements in dent resistance over a 160 MPa yield strength steel. Considerable improvements in dent resistance can also be attributed to the use of local, adhesively attached, glass fiber reinforcement patches. The effects of boundary conditions and panel shape on stiffness and dent resistance are illustrated in this application.

Running Loss Test Procedure Development

A running loss test procedure has been developed which integrates a point-source collection method to measure fuel evaporative running loss from vehicles during their operation on the chassis dynamometer. The point-source method is part of a complete running loss test procedure which employs the combination of site-specific collection devices on the vehicle, and a sampling pump with sampling lines. Fugitive fuel vapor is drawn into these collectors which have been matched to characteristics of the vehicle and the test cell. The composite vapor sample is routed to a collection bag through an adaptation of the ordinary constant volume dilution system typically used for vehicle exhaust gas sampling. Analysis of the contents of such bags provides an accurate measure of the mass and species of running loss collected during each of three LA-4* driving cycles. Other running loss sampling methods were considered by the Auto-Oil Air Quality Improvement Research Program (AQIRP or Program).

Seats play an important role in determining customer satisfaction and safety. They also represent three to five percent of the overall vehicle cost and weight. Therefore, automotive manufacturers are continuously seeking ways to improve the areas of comfort, safety, reliability, cost and weight within the seat system. The purpose of this paper is to review the development of an automotive front seat constructed of injection molded nylon frames and metal mechanisms. This development program was initiated for the purpose of reducing vehicle weight while increasing the reliability and safety of the front seats. This paper will review the material and process selection decision, a design overview, the performance criteria and the results of tests performed on the injection molded front seats.

Analyzing Vibrations in an IC Engine Valve Train

This study analyzes the vibration characteristics of the valve train of a 2.0L SOHC Chrysler Corp. Neon engine over a range of operating speeds to investigate and demonstrate the advantages and limitations of various dynamic measurements such as displacement, velocity, and acceleration in this application. The valve train was tested in a motoring fixture at speeds of 500 to 3500 camshaft rpm. The advantages of analyzing both time and frequency domain measurements are described. Both frequency and order analysis were done on the data. The theoretical order spectra of cam displacement and acceleration were computed and compared to the experimental data. Deconvolution was used to uncover characteristic frequencies of vibration in the system. The theoretical cam acceleration spectrum was deconvolved from measured acceleration spectra to reveal the frequency response function of the follower system.

The Effect of Chromium and Chromium-Free Post-Phosphating Rinses on the Corrosion Performance of Zinc and Zinc Alloy Coated Sheet Steels After Five Years Outdoor Scab Corrosion Exposure

A selection of commercially available chromium and chromium-free post phosphate rinses along with a deionized water rinse were evaluated over several zinc and zinc-alloy coated sheet steels. The test specimens were pretreated and electrocoated on-line in an automotive assembly plant. The effect of the rinse treatments on the cosmetic corrosion performance of the substrates, after 5 years of exposure in an outdoor scab corrosion test was determined. After this exposure none of the rinse treatments had performed better than deionized water rinse on zinc and zinc-iron coated sheet. The zinc-nickel coating showed improved scribe creepage when treated with the Cr+6/Cr+3 rinse. Data is provided comparing the concentration of the treatments used vs scribe creepage and chipping corrosion paint loss.

Five Year Outdoor Scab Corrosion Results on Zinc and Zinc Alloy Coated Sheet Steels

A comprehensive selection of automotive sheet steels were exposed in an outdoor scab corrosion test to provide a base-line of cosmetic corrosion performance. Eighteen different coated sheet steels along with CRS as a control were processed using two commercially available zinc phosphate chemistries. The phosphating was done using both immersion and spray phosphate processes in a laboratory and an automotive assembly plant. Scribe creepage results are reported for 5 years outdoor scab exposure. Comparisons of the scribe creepage behavior of CRS, zinc, and zinc alloy coatings and the effect of the phosphate treatment are provided. An estimate of 10 years field performance is made.

Methanol Concentration Smart Sensor

A Methanol Concentration Smart Sensor has been developed to support the demand for alternately fueled vehicles operating on blends of methanol and gasoline in any mixture up to 85% methanol. The sensor measures concentration by exploiting the difference in dielectric properties between methanol and gasoline. The measurement is made based on the distributed capacitance of a coil of wire, contained in a reservoir through which the fuel passes. This signal, along with temperature compensation inputs, is then fed to an integral microprocessor, which provides a voltage output proportional to the methanol concentration of the fuel. The Powertrain Controller uses this information to modify injector pulse width and provide proper spark advance. This paper will explain the sensor's development methodology and function.

Natural Gas Converter Performance and Durability

Natural gas-fueled vehicles impose unique requirements on exhaust aftertreatment systems. Methane conversion, which is very difficult for conventional automotive catalysts, may be required, depending on future regulatory directions. Three-way converter operating windows for simultaneous conversion of HC, CO, and NOx are considerably more narrow with gas engine exhaust. While several studies have demonstrated acceptable fresh converter performance, aged performance remains a concern. This paper presents the results of a durability study of eight catalytic converters specifically developed for natural gas engines. The converters were aged for 300 hours on a natural gas-fueled 7.0L Chevrolet engine operated at net stoichiometry. Catalyst performance was evaluated using both air/fuel traverse engine tests and FTP vehicle tests. Durability cycle severity and a comparison of results for engine and vehicle tests are discussed.

Experience in Sand Casting Aluminum MMC Prototype Components

Typical sand-casting techniques have been shown to be inappropriate in pouring particulate reinforced aluminum metal matrix composite (Al-MMC) castings. New gating/risering configurations were necessary to produce castings of acceptable soundness. Several automotive components, including brake rotors, cylinder liners and camshaft thrust plates, were prepared using special techniques. Initial durability test results of several Al-MMC prototype components are presented.
