Development and Testing of an Innovative Oil Condition Sensor

In order to detect degradation of engine oil lubricant, bench testing along with a number of diesel-powered Ford trucks were instruments and tested. The purpose of the bench testing was primarily to determine performance aspects such as repeatability, hysteresis effects and so on. Vehicle testing was conducted by designing and installing a separate oil reservoir along with a circulation system which was mounted in the vicinity of the oil pan. An innovative oil sensor was directly installed on the reservoir which can measure five (5) independent oil parameters (viscosity, density, permittivity, conductance, temperature). In addition, the concept is capable of detecting the oil level continuously during normal engine operation. The sensing system consists of an ultrasonic transducer for the oil level detection as well as a Tuning Fork mechanical resonator for the oil condition measurement.

Model-Based Design Case Study: Low Cost Audio Head Unit

The use of model-based software development in automotive applications has increased in recent years. Current vehicles contain millions of lines of code, and millions of dollars are spent each year fixing software issues. Most new features are software controlled and many times include distributed functionality, resulting in increased vehicle software content and accelerated complexity. To handle rapid change, OEMs and suppliers must work together to accelerate software development and testing. As development processes adapt to meet this challenge, model-based design can provide a solution. Model-based design is a broad development approach that is applied to a variety of applications in various industries. This paper reviews a project using the MATLAB/Simulink/Stateflow environment to complete a functional model of a low cost radio.

Modeling and Simulation of a Series Hybrid CNG Vehicle

Predicting fuel economy during early stages of concept development or feasibility study for a new type of powertrain configuration is an important key factor that might affect the powertrain configuration decision to meet CAFE standards. In this paper an efficient model has been built in order to evaluate the fuel economy for a new type of charge sustaining series hybrid vehicle that uses a Genset assembly (small 2 cylinders CNG fueled engine coupled with a generator). A first order mathematical model for a Li-Ion polymer battery is presented based on actual charging /discharging datasheet. Since the Genset performance data is not available, normalized engine variables method is used to create powertrain performance maps. An Equivalent Consumption Minimization Strategy (ECMS) has been implemented to determine how much power is supplied to the electric motor from the battery and the Genset.

Calibration of Electrochemical Models for Li-ion Battery Cells Using Three-Electrode Testing

Electrochemical models of lithium ion batteries are today a standard tool in the automotive industry for activities related to the computer-aided engineering design, analysis, and optimization of energy storage systems for electrified vehicles. One of the challenges in the development or use of such models is the need of detailed information on the cell and electrode geometry or properties of the electrode and electrolyte materials, which are typically unavailable or difficult to retrieve by end-users. This forces engineers to resort to “hand-tuning” of many physical and geometrical parameters, using standard cell-level characterization tests. This paper proposes a method to provide information and data on individual electrode performance that can be used to simplify the calibration process for electrochemical models.

Hardware-in-the-Loop and Road Testing of RLVW and GLOSA Connected Vehicle Applications

This paper presents an evaluation of two different Vehicle to Infrastructure (V2I) applications, namely Red Light Violation Warning (RLVW) and Green Light Optimized Speed Advisory (GLOSA). The evaluation method is to first develop and use Hardware-in-the-Loop (HIL) simulator testing, followed by extension of the HIL testing to road testing using an experimental connected vehicle. The HIL simulator used in the testing is a state-of-the-art simulator that consists of the same hardware like the road side unit and traffic cabinet as is used in real intersections and allows testing of numerous different traffic and intersection geometry and timing scenarios realistically. First, the RLVW V2I algorithm is tested in the HIL simulator and then implemented in an On-Board-Unit (OBU) in our experimental vehicle and tested at real world intersections.

Hazard Warning Performance in Light of Vehicle Positioning Accuracy and Map-Less Approach Path Matching

Vehicle to Vehicle Communication use case performance heavily relies on market penetration rate. The more vehicles support a use case, the better the customer experience. Enabling these use cases with acceptable quality on vehicles without built-in navigation systems, elaborate map matching and highly accurate sensors is challenging. This paper introduces a simulation framework to assess system performance in dependency of vehicle positioning accuracy for matching approach path traces in Decentralized Environmental Notification Messages (DENMs) in absence of navigation systems supporting map matching. DENMs are used for distributing information about hazards on the road network. A vehicle without navigation system and street map can only match its position trajectory with the trajectory carried in the DENM.

Control of a Thermoelectric Cooling System for Vehicle Components and Payloads - Theory and Test

Hybrid vehicle embedded systems and payloads require progressively more accurate and versatile thermal control mechanisms and strategies capable of withstanding harsh environments and increasing power density. The division of the cargo and passenger compartments into convective thermal zones which are independently managed can lead to a manageable temperature control problem. This study investigates the performance of a Peltier-effect thermoelectric zone cooling system to regulate the temperature of target objects (e.g., electronic controllers, auxiliary computer equipment, etc) within ground vehicles. Multiple thermoelectric cooling modules (TEC) are integrated with convective cooling fans to provide chilled air for convective heat transfer from a robust, compact, and solid state device. A series of control strategies have been designed and evaluated to track a prescribed time-varying temperature profile while minimizing power consumption.

Modeling of Phase Change within a Wax Element Thermostat Embedded in an Automotive Cooling System

In an automotive cooling circuit, the wax melting process determines the net and time history of the energy transfer between the engine and its environment. A numerical process that gives insight into the mixing process outside the wax chamber, the wax melting process inside the wax chamber, and the effect on the poppet valve displacement will be advantageous to both the engine and automotive system design. A fully three dimensional, transient, system level simulation of an inlet controlled thermostat inside an automotive cooling circuit is undertaken in this paper. A proprietary CFD algorithm, Simerics-Sys®/PumpLinx®, is used to solve this complex problem. A two-phase model is developed in PumpLinx® to simulate the wax melting process. The hysteresis effect of the wax melting process is also considered in the simulation.

Side Impact Pressure Sensor Predictions with Computational Gas and Fluid Dynamic Methods

Three computational gas and fluid dynamic methods, CV/UP (Control Volume/Uniform Pressure), CPM (Corpuscular Particle Method), and ALE (Arbitrary Lagrangian and Eulerian), were investigated in this research in an attempt to predict the responses of side crash pressure sensors. Acceleration-based crash sensors have been used extensively in the automotive industry to determine the restraint system firing time in the event of a vehicle crash. The prediction of acceleration-based crash pulses by using computer simulations has been very challenging due to the high frequency and noisy responses obtained from the sensors, especially those installed in crush zones. As a result, the sensor algorithm developments for acceleration-based sensors are largely based on prototype testing. With the latest advancement in the crash sensor technology, side crash pressure sensors have emerged recently and are gradually replacing acceleration-based sensor for side crash applications.

Control Allocation for Multi-Axle Hub Motor Driven Land Vehicles

This paper outlines a real-time hierarchical control allocation algorithm for multi-axle land vehicles with independent hub motor wheel drives. At the top level, the driver’s input such as pedal position or steering wheel position are interpreted into desired global state responses based on a reference model. Then, a locally linearized rigid body model is used to design a linear quadratic regulator that generates the desired global control efforts, i.e., the total tire forces and moments required track the desired state responses. At the lower level, an optimal control allocation algorithm coordinates the motor torques in such a manner that the forces generated at tire-road contacts produce the desired global control efforts under some physical constraints of the actuation and the tire/wheel dynamics. The performance of the proposed control system design is verified via simulation analysis of a 3-axle heavy vehicle with independent hub-motor drives.

Fast Simulation of Wave Action in Engine Air Path Systems Using Model Order Reduction

Engine downsizing, boosting, direct injection and variable valve actuation, have become industry standards for reducing CO2 emissions in current production vehicles. Because of the increasing complexity of the engine air path system and the high number of degrees of freedom for engine charge management, the design of air path control algorithms has become a difficult and time consuming process. One possibility to reduce the control development time is offered by Software-in-the-Loop (SIL) or Hardware-in-the-Loop (HIL) simulation methods. However, it is significantly challenging to identify engine air path system simulation models that offer the right balance between fidelity, mathematical complexity and computational burden for SIL or HIL implementation.

Enhanced Heat Transfer Coefficient (HTC) Method to Model Air Quench Process: HTC Patching for More Accurate FEA Temperature Calculation

Air quenching is a common manufacturing process in automotive industry to produce high strength metal component by cooling heated parts rapidly in a short period of time. With the advancement of finite element analysis (FEA) methods, it has been possible to predict thermal residual stress by computer simulation. Previous research has shown that heat transfer coefficient (HTC) for steady air quenching process is time and temperature independent but strongly flow and geometry dependent. These findings lead to the development of enhanced HTC method by performing CFD simulation and extracting HTC information from flow field. The HTC obtained in this fashion is a continuous function over the entire surface. In current part of the research, two patching algorithms are developed to divide entire surface into patches according to HTC profile and each patch is assigned a discrete HTC value.

Multibody Dynamics Cosimulation for Vehicle NVH Response Predictions

At various milestones during a vehicle’s development program, different CAE models are created to assess NVH error states of concern. Moreover, these CAE models may be developed in different commercial CAE software packages, each one with its own unique advantages and strengths. Fortunately, due to the wide spread acceptance that the Functional Mock-up Interface (FMI) standard gained in the CAE community over the past few years, many commercial CAE software now support cosimulation in one form or the other. Cosimulation allows performing multi-domain/multi-resolution simulations of the vehicle, thereby combining the advantages of various modeling techniques and software. In this paper, we explore cosimulation of full 3D vehicle model developed in MSC ADAMS with 1D driveline model developed in LMS AMESim. The target application of this work is investigation of vehicle NVH error states associated with both hybridized and non-hybridized powertrains.

Effect Analysis for the Uncertain Parameters on Self-Piercing Riveting Simulation Model Using Machine Learning Model

Self-piercing rivets (SPR) are efficient and economical joining methods used in the manufacturing of lightweight automotive bodies. The finite element method (FEM) is a potentially effective way to assess the joining process of SPRs. However, uncertain parameters could lead to significant mismatches between the FEM predictions and physical tests. Thus, a sensitivity study on critical model parameters is important to guide the high-fidelity modeling of the SPR insertion process. In this paper, an axisymmetric FEM model is constructed to simulate the insertion process of the SPR using LS-DYNA/explicit. Then, several surrogate models are evaluated and trained using machine learning methods to represent the relations between selected inputs (e.g., material properties, interfacial frictions, and clamping force) and outputs (cross-section dimensions).

Parameter Design Based FEA Correlation Studies on Automotive Seat Structures

In recent years, the design of automotive components and assemblies have resulted in an over-reliance on advanced CAE tools especially the Finite Element Analysis. An emphasis on cost reduction and commonization of components in automotive industry has made it necessary to use the CAE tools in innovative ways. Use of FEA as a effective product development tool can be greatly enhanced if it provides a high degree of correlation with physical tests, thereby greatly limiting the investment in expensive prototypes and testing. This paper will discuss a robustness based methodology to realize effective correlation of finite element models with actual physical tests on automotive seat structure assembly, at a component, sub-system, and systems level. Based on a parameter design approach, the various factors that affect the degree of correlation between CAE models and physical tests will be described.

An Advanced and Comprehensive CAE Approach of Piston Dynamics Studies for Piston Optimal and Robust Design

A successful piston design requires eliminate the following failure modes: structure failure, skirt scuffing and piston unusual noise. It also needs to deliver least friction to improve engine fuel economy and performance. Traditional approach of using hardware tests to validate piston design is technically difficult, costly and time consuming. This paper presents an up-front CAE tool and an analytical process that can systematically address these issues in a timely and cost-effectively way. This paper first describes this newly developed CAE process, the 3D virtual modeling and simulation tools used in Ford Motor Company, as well as the piston design factors and boundary conditions. Furthermore, following the definition of the piston design assessment criteria, several piston design studies and applications are discussed, which were used to eliminate skirt scuffing, reduce piston structure dynamic stresses, minimize skirt friction and piston slapping noise.

Fuzzy Logic Approach to Vehicle Stability Control of Oversteer

Traditional Electronic Stability Control (ESC) for automobiles is usually accomplished through the use of estimated vehicle dynamics from simplified models that rely on parameters such as cornering stiffness that can change with the vehicle state and time. This paper proposes a different method for electronic stability control of oversteer by predicting the degree of instability in a vehicle. The algorithm is solely based on measurable response characteristics including lateral acceleration, yaw rate, speed, and driver steering input. These signals are appropriately conditioned and evaluated with fuzzy logic to determine the degree of instability present. When the “degree of instability” passes a certain threshold, the appropriate control action is applied to the vehicle in the form of differential yaw braking. Using only the measured response of the vehicle alleviates the problem of degraded performance when vehicle parameters change.

Pulley Optimization for Improved Steering Pump Airborne Noise Performance

This paper discusses the optimization of an automotive hydraulic steering pump pulley design for improved in-vehicle pump NVH performance. Levels of steering pump whine noise heard inside a vehicle were deemed objectionable. Vehicle and component transfer path analyses indicated that the dominant noise path for the whine noise was airborne in nature. Subsequent experimental modal analysis indicated that the steering pump pulley was a major contributor to the amount of radiated noise produced by the pump/pulley system. CAE analysis was used to further analyze the dynamic behavior of the pulley and develop an optimized design with decreased noise radiation efficiency. The results predicted with the CAE analysis were verified in-vehicle, resulting in a vehicle with acceptable steering pump whine noise performance.

Reliability-Based Design Optimization with Model Bias and Data Uncertainty

Reliability-based design optimization (RBDO) has been widely used to obtain a reliable design via an existing CAE model considering the variations of input variables. However, most RBDO approaches do not consider the CAE model bias and uncertainty, which may largely affect the reliability assessment of the final design and result in risky design decisions. In this paper, the Gaussian Process Modeling (GPM) approach is applied to statistically correct the model discrepancy which is represented as a bias function, and to quantify model uncertainty based on collected data from either real tests or high-fidelity CAE simulations. After the corrected model is validated by extra sets of test data, it is integrated into the RBDO formulation to obtain a reliable solution that meets the overall reliability targets while considering both model and parameter uncertainties.

Obstacle Avoidance Using Model Predictive Control: An Implementation and Validation Study Using Scaled Vehicles

Over the last decade, tremendous amount of research and progress has been made towards developing smart technologies for autonomous vehicles such as adaptive cruise control, lane keeping assist, lane following algorithms, and decision-making algorithms. One of the fundamental objectives for the development of such technologies is to enable autonomous vehicles with the capability to avoid obstacles and maintain safety. Automobiles are real-world dynamical systems - possessing inertia, operating at varying speeds, with finite accelerations/decelerations during operations. Deployment of autonomy in vehicles increases in complexity multi-fold especially when high DOF vehicle models need to be considered for robust control. Model Predictive Control (MPC) is a powerful tool that is used extensively to control the behavior of complex, dynamic systems. As a model-based approach, the fidelity of the model and selection of model-parameters plays a role in ultimate performance.
