Unsteady Vehicle Aerodynamics during a Dynamic Steering Action: 2nd Report, Numerical Analysis

Unsteady aerodynamic forces acting on vehicles during a dynamic steering action were investigated by numerical simulation, with a special focus on the vehicles' yaw and lateral motions. Two sedan-type vehicles with slightly different geometries at the front pillar, side skirt, under cover, and around the front wheel were adopted for comparison. In the first report, surface pressure on the body and total pressure behind the front wheel were measured in an on-road experiment. Then the relationships between the vehicles' lateral dynamic motion and unsteady aerodynamic characteristics during cornering motions were discussed. In this second report, the vehicles' meandering motions observed in on-road measurements were modeled numerically, and sinusoidal motions of lateral, yaw, and slip angles were imposed. The responding yaw moment was phase averaged, and its phase shift against the imposed slip angle was measured to assess the aerodynamic damping.

Detection of Transient Noise of Car Interior Using Non-stationary Signal Analysis

A method to inspect the rattle generated in a vehicle cabin has been developed. In the method, the waveform of overall in-cabin noise is analyzed using Wigner distribution, a kind of time-frequency analysis, and the rattle component of the waveform is condensed and separated from the background shake noise. Then the rattle component is classified into three levels, strong, middle and not detected, using a neural network. Fuzzy inference is also used to select normal waveform data. Experimental results show that the correct classification ratio of the method is more than 90%, which equals the ability of skilled inspectors.

Spot Friction Welding of Aluminum to Steel

Spot friction welding (SFW) is a cost-effective spot joining technology for aluminum sheets compared with resistance spot welding (RSW) [1]. In this study, coated mild steel was spot friction welded to 6000 series aluminum using a tool with shoulder diameter of 10 mm and welding conditions of 1500-2000 rpm and time of 5 s. Testing showed that tensile shear strength increased as the solidus temperature of the coating on the steel decreased. Microstructure characterizations of steel/Al joint interfaces showed that zinc from the coatings was incorporated into the stir nuggets and that intermetallic phases may have formed but not in continuous layers. Some Al-Zn oxides that appeared to be amorphous were also found in the joint interfaces.

As part of the International Lubricant Standardization and Approval Committee's (ILSAC) goal of developing a global automatic transmission fluid (ATF) specification, members have been evaluating test methods that are currently used by various automotive manufacturers for qualifying ATF for use in their respective transmissions. This report deals with comparing test methods used for determining torque capacity in friction systems (shifting clutches). Three test methods were compared, the Plate Friction Test from the General Motors DEXRON®-III Specification, the Friction Durability Test from the Ford MERCON® Specification, and the Japanese Automotive Manufacturers Association Friction Test - JASO Method 348-95. Eight different fluids were evaluated. Friction parameters used in the comparison were breakaway friction, dynamic friction torque at midpoint and the end of engagement, and the ratio of end torque to midpoint torque.

Trend toward weight reduction of automobile body in Japan

With society demanding automobiles that provide higher fuel efficiency, safety of occupants in collisions and that at the end of their service life can be recycled with low environmental impact, the steel industry is tackling the needs of the automobile industry by developing ever-higher performance steel materials and simulation technologies that can demonstrate the performance of steel materials at the development stage without the need for costly prototype testing. In this paper, weight reduction of automobile body in Japan will be discussed. Oxidation Stability of Automatic Transmission Fluids -A Study by the International Lubricants Standardization and Approval Committee (ILSAC) ATF Subcommittee

The International Lubricant Standardization and Approval Committee (ILSAC) ATF subcommittee members have compared the two oxidation bench test methods, Aluminum Beaker Oxidation Test (ABOT) and Indiana Stirring Oxidation Stability Test (ISOT), using a number of factory-fill and service-fill ATFs obtained in Japan and in the US. In many cases, the ATFs were more severely oxidized after the ABOT procedure than after the same duration of the ISOT procedure. The relative severity of these two tests was influenced by the composition of the ATFs. The bench test oxidation data were compared with the transmission and the vehicle oxidation test data.

A New Method of Stress Calculation in Spot Welded Joint and Its Application to Fatigue Life Prediction of Actual Vehicle

A method of fatigue life prediction of spot welded joint under multi-axial loads has been developed by fatigue life estimation working groups in the committee on fatigue strength and structural reliability of JSAE. This method is based on the concept of nominal structural stress ( σ ns) proposed by Radaj and Rupp, and improved so that D value is not involved in stress calculation. The result of fatigue life estimation of actual vehicle with nominal structural stress which was calculated through newly developed method had very good correlation with the result of multi-axial loads fatigue test carried out with test piece including high strength steel.

New 440MPa High-Strength Steel for Vehicle Outer-Panel

New 440MPa class high-strength steel, which had high r-value(1.6) and elongation(38%), was applied to outer-panel for the first time in the world. In this development FEM simulation was carried out to clarify the necessary steel properties, and the production conditions in strip mill were established. 10-kg weight reduction was realized by using this steel.

Fatigue life prediction for welded steel sheet structures

In this paper the fatigue life of welded steel sheet structures is predicted by using FE-Fatigue, which is one of fatigue analysis software tools on the market, and these predicted results are evaluated by reference to corresponding experimental results. Also, we try to predict these structures by using two fatigue life prediction theories established by the JSAE fatigue and reliability committee to compare prediction results. It was confirmed that spot welds fatigue life predictions agree qualitatively with corresponding experimental results and arc welds fatigue life predictions are in good agreement with corresponding experimental results in cases where the SN curve database is modified appropriately.

Application of Plasma Welding to Tailor- Welded Blanks

In recent years, improving fuel efficiency and collision safety are important issue. We have worked on a new construction method to develop body structure which is light weight and strong/stiff. We adopt multi type Tailor-Welded Blanks (TWB) which is formed after welding several steel sheets for ATENZA (MAZDA 6), NEW DEMIO (MAZDA 2), and RX-8. This is a technology to consistently improve of such product properties and to reduce costs. Laser welding is a common TWB welding method, but for further equipment cost reductions and productivity improvements, we have developed a higher welding speed and robust plasma welding and introduced this to mass production. We introduce this activity and results in this report.

Crashworthiness Improvement of the Side Crash by the Work Hardening Effect of Pre-Strained High Strength Steel

In order to examine the compatibility of improvement of crashworthiness with weight saving of automobiles by using high strength steel, a combination analysis of Finite Element Method and Dynamic Mechanical Properties has been established. Material properties used in this analysis have been measured by “one bar method” high velocity tensile tests, which can examine the deformation behavior of materials at a bend crush speed range (∼55km/h). It was confirmed that the strength of steel measured by one bar method was raised remarkably after press and hydro forming of high strength steels. It was also confirmed by FEM analysis and load drop test that absorbed energy of bend crush was improved by pre-strain effect. Further, we proved that absorbed energy of bend crush was also improved by appropriate design of thickness and the ratio of bend span and plate length. These effects are applicable to respective high strength steels.

Effect of Strengthening Mechanism on Fatigue Properties of Hot-Rolled Sheet Steels

The influence of tensile strength on fatigue strength and the effect of strengthening mechanism on fatigue notch factor were investigated into conventional mild steels, HSLA steels, DP steels and TRIP steels. The grade of studied steels was altered from 440MPa to 780MPa. Not only smooth fatigue specimens with side surface ground and smooth fatigue specimens with laser-cut side surface but also fatigue specimens with a pierced hole were prepared for each of steel sheets. Fatigue tests were conducted in an axial load method. These experiments made it clear that the fatigue limits of smooth specimen increase along the tensile strength approximately independent of strengthening mechanism but those of notched specimen do not necessarily increase along the tensile strength. Namely, fatigue limits of DP steels and TRIP steels with notch increase in proportion to tensile strength although those of HSLA steels with notch do not increase.

Properties of a Newly Developed Organic Composite Coated Steel Sheet for Automotive Use

The newly developed sheet steel lightly coated with an organic composite is as follows. Zn-Ni alloy plated sheet steel with a coating weight of 30 g/m2 and average Ni concentration of 11.5 ∼12.0 % is chromated through electrolysis. The coating weight of chromate film is 50 ∼90 mg/m2 in Cr. Furthermore, emulsified olefin-acrylic acid copolymer resin mixed with colloidal silica of particle size 7 ∼8 nm applied to a thickness of 1.0 ∼1.8 μm. Olefin-acrylic acid copolymer resin and colloidal silica are mixed at the rate of 100 and 30 (parts by weight). It maintains excellent corrosion resistance even after forming, C-ED paint corrosion resistance and paint adhesion. Furthermore, it has excellent perforation resistance. The product has excellent weldability and is well suited to continuous forming, too.

As a demand for vehicles of higher functionality grows, automakers and material suppliers are devoting increasing efforts to develop technologies for greater safety, lighter weight, higher corrosion resistance, and enhanced quietness. The resin-sandwiched vibration damping steel sheet (VDSS), developed as a highly functional material for reducing vehicle vibration and noise, has been used for oil pans1) and compartment partitions2). First applied for a structural dash panel of the new Mazda 929, a Zn-Ni electroplated VDSS which allows direct electric welding has contributed to greater weight reduction as well as improved quietness.

Study of Formable High Strength Steel Sheets for Automotive Panels

Weight reduction of automobiles is one of the most highlighted subjects in automobile industry from the energy saving and clean environment points of view. A typical approach for the purpose is to use high strength steel sheets as well as optimizing designs and using low density materials. It is not, however, easy to apply high strength steel sheets to automotive panels because of their strict requirement for the shape-fixability although a high dent resistance is also required. Besides the use of bake hardening steels, two different high strength steel sheets, which are a continuously annealed extra-low carbon titanium-added IF steel and a low carbon TRIP steel which contains about six volume% of austenite, were assessed for the application to automotive panels in combination with a tension-controled press-forming technique and showed as good shape-fixability as a conventional box-annealed aluminum-killed DDQ steel sheet when high blank-holding-forces were applied.

Numerical Study of Aerodynamic Noise Radiated from a Three-Dimensional Wing

In this paper, a prediction method of the aerodynamic sound emitted from the three-dimensional delta wing of the attack angle at 15 degrees is presented. Computed flow Reynolds numbers range from 2.39x1 05 up to 9.56X 105. The method is based on the assumptions: flow Mach number is much less than unity and the strength of sound source equals Curle's dipole. These assumptions are validated by the experimental works performed in a quiet-flow-noise wind tunnel. Owing to the low Mach number condition, the computation region can be devided into two regions: inner flow region and outer wave region. The incompressible flow computation in the inner region is performed based on the full Navier-Stokes equations. The integration of the N-S equations are executed by using finite-difference method. For high Reynolds flow computation, the nonlinear convection terms are discretized by third-order upwind difference scheme.

Human Driving Behavior Analysis and Model Representation with Expertise Acquiring Process for Controller Rapid Prototyping

Driving car means to control a vehicle according to a target path, e.g. road and speed, with some constraints. Human driving models have been proposed and applied for simulations. However, human control in driving has not been analyzed sufficiently comparing with that of machine control system in term of control theory. Input - output property with internal information processing is not easily measured and described. Response of human driving is not as quicker as that of machine controller but human can learn vehicle response to driving operation and predict target changes. Driving behavior of an expert driver and a beginner in an emission test cycle was measured and difference in target speed tracking was looked into with performance indices. The beginner's operation was less stable than that of the expert. Transfer function of the vehicle system was derived based on linearized model to investigate human driving behavior as a tracking controller in the system.

Development of Plastic Fuel Tank Using Modified Multi-Layer Blow Molding

A new and very practical technology has been developed to prevent gasoline permeation in plastic fuel tanks. The main body of the new tank is multi-layered, consist of high density polyethylene (HDPE), adhesive resin, polyamide (PA). The top and bottom parts of the tank are single layer consist of HDPE. This method has many advantages including such features as excellent gasoline permeation prevention, the processing time is the same as that for conventional blow molding methods, the method is safe because no toxic substances are used in the treatment process, the cost-performance ratio is excellent due to the minimum use of expensive auxiliaries (PA, adhesive resin), and the top and bottom single layer flashes can be re-used if they are pulverized.

Development of Simultaneous Zinc Phosphating Process for Aluminum and Steel Plates

A method was studied for simultaneous zinc phosphating on aluminum and steel surfaces to obtain high corrosion resistance on aluminum surfaces, which conventional phosphatic processing could not provide with sufficient corrosion resistance. Since aluminum is protected by an oxide film on its surface, it has poor processability with zinc phosphating solutions applied to steel. An appropriate quantity of fluoride was therefore added to improve processing, and the coating film, aluminum composition and surface conditions were optimized to suppress filiform corrosion, which is characterized by string-like blisters of paint film starting from a paint defect. In addition, in view of the actual production environment, the corrosion resistance of the ground area made for readjustment after stamping was studied for the optimization of the processing solution.

The Corrosion Resistance of Organic Composite-Coated Steel Sheets

In order to investigate the corrosion resistance of organic composite-coated steel sheets ( OCS ) in a real automotive environment, many kinds of corrosion tests were performed on test pieces and real automotive doors. Tests with a corrosive solution including iron rust were introduced to simulate the real corrosive environment of automotive doors. The relationship between the components of OCS and the corrosion resistance in the rust-including tests was examined. In addition, electrochemical studies were performed. Results indicate OCS has much better corrosion resistance than plated steel sheets with heavier coating weight in all tests. OCS shows excellent corrosion resistance in rust-free corrosive solution, however, some types of OCS do have corrosion concerns in rust-including tests. It became clear that these OCS types have an organic coating with lower cross-linking.
