Advancement in Vehicle Development Using the Auto Transfer Path Analysis

This paper presents the most recent advancement in the vehicle development process using the one-step or auto Transfer Path Analysis (TPA) in conjunction with the superelement, component mode synthesis, and automated multi-level substructuring techniques. The goal is to identify the possible ways of energy transfer from the various sources of excitation through numerous interfaces to given target locations. The full vehicle model, consists of superelements, has been validated with the detailed system model for all loadcases. The forces/loads can be from rotating components, powertrain, transfer case, chain drives, pumps, prop-shaft, differential, tire-wheel unbalance, road input, etc., and the receiver can be at driver/passenger ears, steering column/wheel, seats, etc. The traditional TPA involves two solver runs, and can be fairly complex to setup in order to ensure that the results from the two runs are consistent with subcases properly labeled as input to the TPA utility.

Fluid Dynamic and Acoustic Optimization Methodology of a Motorbike Intake Airbox Using Multilevel Numerical CFD Models and Experimental Validation Tests

In this work a multilevel CFD analysis have been applied for the design of an intake air-box with improved characteristics of noise reduction and fluid dynamic response. The approaches developed and applied for the optimization process range from the 1D to fully 3D CFD simulation, exploring hybrid approaches based on the integration of a 1D model with quasi-3D and 3D tools. In particular, the quasi-3D strategy is exploited to investigate several configurations, tailoring the best trade-off between noise abatement at frequencies below 1000 Hz and optimization of engine performances. Once the best configuration has been defined, the 1D-3D approach has been adopted to confirm the prediction carried out by means of the simplified approach, studying also the impact of the new configuration on the engine performances.

FEA Development of Spot Weld Modeling with Fracture Forming Limit Diagram(FFLD) Failure Criteria and Its Application to Vehicle Body Structure

Spot weld separation in vehicle development stage is one of the critical phenomena in structural analyses regarding quasi-static test condition, like roof strength or seat/belt pull. It directly reduces structural performance by losing connected load path and occasionally introduces tearing on surrounding sheet metals. Traditionally many efforts have been attempted to capture parent metal ductile fracture, but not applied to spot weld separations in automotive FEA simulations. [1,2,3] This paper introduces how to develop FFLD failure criteria from a series of parametric study on ultra high strength sheet steel and deals with failure criteria around spot weld and parent metal. Once the fracture strains for sheet steels are determined, those developed values were applied to traditional spot weld coupon FEA simulations and tests. Full vehicle level roof strength FEA simulations on a typical automotive body structure were performed and verified to the physical tests.

Locating Wire Short Fault for In-Vehicle Controller Area Network with Resistance Estimation Approach

Wire shorts on an in-vehicle controller area network (CAN) impact the communication between electrical control units (ECUs), and negatively affects the vehicle control. The fault, especially the intermittent fault, is difficult to locate. In this paper, an equivalent circuit model for in-vehicle CAN bus is developed under the wire short fault scenario. The bus resistance is estimated and a resistance-distance mapping approach is proposed to locate the fault. The proposed approach is implemented in an Arduino-based embedded system and validated on a vehicle frame. The experimental results are promising. The approach presented in this paper may reduce trouble shooting time for CAN wire short faults and may enable early detection before the customer is inconvenienced.

Effect of Prior Austenite Grain Size on Impact Toughness of Press Hardened Steel

Impact toughness (or resistance to fracture) is a key material property for press hardened steel used in construction of the safety-critical elements of automotive body structures. Prior austenite grain size, as primarily controlled by the incoming microstructure and austenitization process, is a key microstructural feature that influences the impact toughness of press hardened steel. In this paper, a special Charpy V-notch impact test is developed to quantify the impact toughness of press hardened steel sheets with various prior austenite grain sizes, by stacking a number of thin sheets via mechanical riveting. Both the ductile-to-brittle transition temperature and upper shelf energy are analyzed in an effort to establish a correlation between impact toughness and prior austenite grain size. Within tested conditions, impact performance shows only a slight decrease as the prior austenitic grain size increases from 18 to 38 microns.

A Coupled 1D-multiD Nonlinear Simulation of I.C. Engine Silencers with Perforates and Sound-Absorbing Material

Nowadays a great attention is paid to the level and quality of noise radiated from the tailpipe end of intake and exhaust systems, to control the gas dynamic noise emitted by the engine as well as the characteristics of the cabin interior sound. The muffler geometry can be optimized consequently, to attenuate or remark certain spectral components of the engine noise, according to the result expected. Evidently the design of complex silencing systems is a time-consuming operation, which must be carried out by means of concurrent experimental measurements and numerical simulations. In particular, 1D and multiD linear/non-linear simulation codes can be applied to predict the silencer behavior in the time and frequency domain. This paper describes the development of a 1D-multiD integrated approach for the simulation of complex muffler configurations such as reverse chambers with inlet and outlet pipe extensions and perforated silencers with the addition of sound absorbing material.

Electric Traction Motors for Cadillac CT6 Plugin Hybrid-Electric Vehicle

The Cadillac CT6 plug-in hybrid electric vehicle (PHEV) power-split transmission architecture utilizes two motors. One is an induction motor type while the other is a permanent magnet AC (PMAC) motor type referred to as motor A and motor B respectively. Bar-wound stator construction is utilized for both motors. Induction motor-A winding is connected in delta and PMAC motor-B winding is connected in wye. Overall, the choice of induction for motor A and permanent magnet for motor B is well supported by the choice of hybrid system architecture and the relative usage profiles of the machines. This selection criteria along with the design optimization of electric motors, their electrical and thermal performances, as well as the noise, vibration, and harshness (NVH) performance are discussed in detail. It is absolutely crucial that high performance electric machines are coupled with high performance control algorithms to enable maximum system efficiency and performance.

Dynamic Substructuring for Sources Contributions Analysis in Internal Combustion Engines

For vibration and acoustics vehicle development, one of the main challenges is the identification and the analysis of the noise sources, which is required in order to increase the driving comfort and to meet the stringent legislative requirements for the vehicle noise emission. Transfer Path Analysis (TPA) is a fairly well established technique for estimating and ranking individual low-frequency noise or vibration contributions via the different transmission paths. This technique is commonly applied on test measurements, based on prototypes, at the end of the design process. In order to apply such methodology already within the design process, a contribution analysis method based on dynamic substructuring of a multibody system is proposed with the aim of improving the quality of the design process for vehicle NVH assessment and to shorten development time and cost.

Effects of Wind Speed and Longitudinal Direction on Fire Patterns from a Vehicle Fire in a Compact Car

This paper compares the material consumption and fire patterns which developed on four nearly identical compact sedans when each was burned for exactly the same amount of time, but with different wind speed and direction during the burns. This paper will also compare the effects of environmental exposure to the fire patterns on the vehicles. The burn demonstrations were completed at an outdoor facility in southeast Michigan on four late model compact sedans. The wind direction was controlled by placing the subject vehicle with either the front facing into the wind, or rear facing into the wind. Two of the burns were conducted when the average observed wind speed was 5-6kph and two of the burns were conducted at an average observed wind speed of 19kph.

A Rough Road Ride Simulation Assessment with Flexible Vehicle Body

A rough road ride assessment provides an insightful evaluation of vehicle responses beyond the frequency range of suspension or steering modes. This is when body structure influence on the vehicle performance can be detected by vehicle occupants. In this paper, a rough road is used to evaluate vehicle ride performance and multi-body simulation (MBS) models are developed along with finite-element (FE) representations of the vehicle body and structure. To produce high fidelity simulation results in the frequency range of interest, various vehicle subsystem modeling contents are examined. A case study of a vehicle model with two different structures is provided. Time histories and frequency based analyses are used to obtain insights into the effects of body structure on vehicle responses. Finally, two metrics (‘Isolation’ and ‘Shake’) are used to distinguish the vehicle ride performance.

Integrated CAE Methods for Perceived Quality Assurance of Vehicle Outer Panels

Oil canning and initial stiffness of the automotive roofs and panels are considered to be sensitive customer ‘perceived quality’ issues. In an effort to develop more accurate objective requirements, respective simulation methods are continuously being developed throughout automotive industries. This paper discusses a latest development on oil canning predictions using LS-DYNA® Implicit, including BNDOUT request, MORTAR contact option and with the stamping process involved, which resulted in excellent correlations especially when it comes to measurements at immediate locations to the feature lines of the vehicle outer panels. Furthermore, in pursuit of light-weighting vehicles with thinner roofs, a new CAE method was recently developed to simulate severe noise conditions exhibited on some of developmental properties while going through a car wash.

Performance Equivalent Thickness of a Sound Insulation System

Vehicle sound insulation systems, such as front of dash mats or carpet assemblies, etc. play a key role in controlling vehicle interior noise. However, dash and carpet insulators are often designed to have varied thickness in compliance with packaging constraints or to fulfill manufacturing clearance requirements. While it is obvious to NVH engineers that thinned-down areas would significantly affect the insulation performance, design engineers would benefit from a quick tool to flag any design details that may negatively impact the performance. This paper therefore proposes a concept called the performance equivalent thickness for the sound insulation system. The aim is to link acoustic performance of an insulator layer to a geometric measure so that the component performance can be easily monitored and preserved at the design stage.

A Comprehensive Numerical Model for Numerical Simulation of Ice Accretion and Electro-Thermal Ice Protection System in Anti-icing and De-icing Mode, with an Ice Shedding Analysis

This work presents a comprehensive numerical model for ice accretion and Ice Protection System (IPS) simulation over a 2D component, such as an airfoil. The model is based on the Myers model for ice accretion and extended to include the possibility of a heated substratum. Six different icing conditions that can occur during in-flight ice accretion with an Electro-Thermal Ice Protection System (ETIPS) activated are identified. Each condition presents one or more layers with a different water phase. Depending on the heat fluxes, there could be only liquid water, ice, or a combination of both on the substratum. The possible layers are the ice layer on the substratum, the running liquid film over ice or substratum, and the static liquid film between ice and substratum caused by ice melting. The last layer, which is always present, is the substratum. The physical model that describes the evolution of these layers is based on the Stefan problem. For each layer, one heat equation is solved.

A Three-Dimensional Level-Set Front Tracking Technique for Automatic Multi-Step Simulations of In-Flight Ice Accretion

This paper presents a novel fully-automatic remeshing procedure, based on the level-set method and Delaunay triangulation, to model three-dimensional boundary problems and generate a new conformal body-fitted mesh. The proposed methodology is applied to long-term in-flight ice accretion, which is characterized by the formation of extremely irregular ice shapes. Since ice accretion is coupled with the aerodynamic flow field, a multi-step procedure is implemented. The total icing exposure time is subdivided into smaller time steps, and at each time step a three-dimensional body-fitted mesh, suitable for the computation of the aerodynamic flow field around the updated geometry, is generated automatically. The methodology proposed can effectively deal with front intersections, as shown with a manufactured example.

Characterization of Vertical Dynamics of a Multi-Purpose Tractor with Static and Dynamic Experimental Tests

Multi-purpose agricultural tractors are vehicles that are usually used in rough paths and on off-road situations characterized by strong slope variations. The main feature of this kind of vehicles is the stability in working conditions to avoid overturning while it is on duty. This characteristic is given by the interaction between the suspension system and the vehicle frame. Due to the limited size of this kind of vehicle, the stability feature could be given by chassis deformation or using a two-piece frame connected by a spherical joint. This paper presents the validation of a numerical lumped-parameters model able to reproduce the vertical dynamics of a multi-purpose tractor featured by a yielding chassis. The unknown model parameters have been estimated firstly with static tests to study the vertical tire and suspension stiffnesses. The dynamic tests using a four-post-test rig have been performed to tune the unknown dynamic parameters.

Novel Framework for the Robust Optimization of the Heat Flux Distribution for an Electro-Thermal Ice Protection System and Airfoil Performance Analysis

We present a framework for the robust optimization of the heat flux distribution for an anti-ice electro-thermal ice protection system (AI-ETIPS) and iced airfoil performance analysis under uncertain conditions. The considered uncertainty regards a lack of knowledge concerning the characteristics of the cloud i.e. the liquid water content and the median volume diameter of water droplets, and the accuracy of measuring devices i.e., the static temperature probe, uncertain parameters are modeled as uniform random variables. A forward uncertainty propagation analysis is carried out using a Monte Carlo approach. The optimization framework relies on a gradient-free algorithm (Mesh Adaptive Direct Search) and three different problem formulations are considered in this work. Two bi-objective deterministic optimizations aim to minimize power consumption and either minimize ice formations or the iced airfoil drag coefficient.

Aerodynamic Analysis of an Unmanned Cyclogiro Aircraft

Very little is currently known of the aerodynamic interaction between neighboring cycloidal rotors. Such knowledge is, however, of crucial importance to tune the controller and rotor disposition of a cyclogiro aircraft. Thus, a three-dimensional computational fluid dynamics (CFD) model is developed, validated, and used to analyze the D-Dalus L1 four-rotor unmanned aircraft operating under several configurations. The model solves the Euler equations using the OpenFOAM toolbox in order to provide fast results on a desktop computer. Validation is performed against thrust forces and flow streamlines obtained during wind tunnel experiments at various flight velocities. Numerical results from CFD match the trends of the experimental data. Flow behavior matches the video footage of the wind tunnel tests. Although boundary layer effects are neglected, satisfactory results are obtained both qualitatively and quantitatively.

Acoustic Performance Evaluation of Hood Liner Constructions

In automotive noise control, the hood liner is an important acoustic part for mitigating engine noise. The random incidence absorption coefficient is used to quantify the component level acoustic performance. Generally, air gaps, type of substrate materials, density of the substrate materials and Air Flow Resistivity (AFR) of the cover scrim are the dominant control factors in the sound absorption performance. This paper describes a systematic experimental investigation of how these control factors affect flat sample performance. The first stage of this study is full factorial measurement based on current available solutions from sound absorber suppliers. The acoustic absorption of different hood liner constructions, with variations in materials, density, air gaps, and scrims was measured.

Enhanced Acoustic Performance using Key Design Parameters of Headliners

Sound absorption materials can be key elements for mass-efficient vehicle noise control. They are utilized at multiple locations in the interior and one of the most important areas is the roof. At this location, the acoustic treatment typically comprises a headliner and an air gap up to the body sheet metal. The acoustic performance requirement for such a vehicle subsystem is normally a sound absorption curve. Based on headliner geometry and construction, the sound absorption curve shape can be adjusted to increase absorption in certain frequency ranges. In this paper an overall acoustic metric is developed to relate design parameters to an absorption curve shape which results in improved in-vehicle performance. This metric is based on sound absorption coefficient and articulation index. Johnson-Champoux-Allard equivalent fluid model and diffuse field equations are used. The results are validated using impedance tube measurements.

Vehicle Mid-Frequency Response Using the Superelement Component Dynamic Synthesis Technique

This paper presents the Component Dynamic Synthesis (CDS) superelement creation, which contains the loading frequency information and is much faster than the Component Mode Synthesis (CMS) method in the residual run. The Frequency Response Functions (FRFs) are computed using the direct frequency response method and the inversion of dynamic stiffness matrix is done using the singular value decomposition (SVD) method for every discrete frequency in the frequency range of interest. The CDS will be very efficient and economical for design of experiments and robust optimization, where hundreds of runs are required. The CDS super element can be used when there is a large number of residual runs on a very large vehicle model at higher end of the frequency range of study. For the residual analysis to run as fast as possible, all components, except very small ones, need to be converted into CDS superelements.
