Mechanical Testing - Still Necessary!

Over the last decades, the use of computers has become an integral part of the engine development process. Computer-based tools are increasingly used in the design process, and especially the layout of the various subsystems is conducted by means of simulation models. Computer-aided engineering plays a central role e.g. in the design of the combustion process as well as with regards to work performed in the area of engine mechanics, where CFD, FEM, and MBS are applied. As a parallel trend, it can be observed that various engine performance characteristics such as e.g. the specific power output and the power-to-weight ratio have undergone an enormous increase, a trend which to some extent counteracts the increase in safety against malfunction and failure. As yet, due to the constant need for further optimization, mechanical testing and verification processes have not become redundant, and it is assumed that they will remain indispensable for the foreseeable future.

Borderline Design of Crankshafts Based on Hybrid Simulation Technology

This paper introduces different modeling approaches of crankshafts, compares the refinement levels and discusses the difference between the results of the crankshaft durability calculation methodologies. A V6 crankshaft is considered for the comparison of the refinement levels depending on the deviation between the signals such as main bearing forces and deflection angle. Although a good correlation is observed between the results in low speed range, the deviation is evident through the mid to high speed ranges. The deviation amplitude differs depending on the signal being observed and model being used. An inline 4 crankshaft is considered for the comparison of the durability results. The analysis results show that the durability potential is underestimated with a classical crankshaft calculation approach which leads to a limitation of maximum speed of 5500 rpm.

During the past years, there has been an increasing tendency to seriously question and break up old and ingrained structures in combustion engine testing. The reason for this is the continuously increasing number of engine and vehicle variants and a variety of applications resulting from it, which significantly push up development costs and times when carrying out the classical testing patterns. The following article by FEV Motorentechnik GmbH introduces a comprehensive test methodology for purposeful endurance testing of modern drive units (in particular from the fields of passenger cars and commercial vehicles). The procedure and the testing philosophy are explained in detail, illustrated by a concrete development example.

Prediction of Hydrodynamic Bearing Behaviour for Pre-layout of Cranktrain Dimensions

Calculating the bearing reliability and behavior is one of the primary tasks which have to be performed to define the main dimensions of the cranktrain of an internal combustion engine. Since the bearing results are essential for the pre-layout of the cranktrain, the conclusion on the bearing safety should be met as early as possible. Therefore detailed simulations like T-EHD or EHD analysis may not be applied to define the dimensions in such an early development phase. In the frame of this study a prediction methodology, based on a HD bearing approach, for bearing reliability of inline-4 crankshafts of passenger cars is proposed. In this way not only the design phase is shortened but also achieving the optimal solution is simplified. Moreover the requirement of a CAD model is eliminated for the preliminary design phase. The influencing parameters on the bearing behavior are first selected and divided into two groups: geometry and loading.

High demands in fuel consumption, efficiency, and low emissions lead to complex control functions for current and future diesel engine management systems. Great effort is necessary for their optimal calibration. At the same time, and particularly for cost reasons, many variants exist on one individual type of diesel engine management system. Not only is it used for several base engines, but these engines are also used in different environments and for different tasks. For optimal deployment, their calibration status must also be optimized individually. Furthermore, the demand for shorter development cycles and enhanced quality lead to a catalogue of new requirements for the calibration process and the affiliated tool. A new calibration system was developed, which optimally reflects the new demands.

A New TEHD Approach for Sophisticated Simulation of Journal Bearings

The new Thermo-Elasto-Hydro-Dynamic (TEHD) code developed by FEV, is designed to improve the predictability of journal bearing designs and thereby increase the reliability of safety factors in the development of highly loaded internal combustion engines. Advanced analysis tools are evaluated by their performance as well as by their ease of use. High performance means on the one hand: taking into account all the important characteristics, like bearing elasticity or cavitation effects, to mention only some major parameters for modern journal bearing analysis. On the other hand: an economic run-time behavior must be a key feature concerning usability of the TEHD-demands for daily development praxis. Ease of use means also, that the TEHD model can easily be used as a plug-in routine of an already existing software package that is well known to the development departments.

A Capacity Oriented Quality Assurance Method by Using Modular Containerized Test Cells

The requirements for diesel and gasoline engines are continuously increasing with respect to emissions, fuel consumption and durability. Besides the engine development process the quality of the production engine itself has to be ensured. This paper discusses alternative philosophies and approaches in terms of the quality management process. Based on a detailed analysis of the required equipment advanced solutions are presented. Modular containerized test cells are described being equipped exactly to the current testing task ready to use in low infrastructure. The testing capacity of the facility can be adjusted to the actual production volume by simply removing or adding modular test cells. Thus, at every facility the testing tasks can be executed successfully and the investment can be kept low.

Method for Analytical Calculation of Harmonic Content of Auto-Transformer Rectifier Units

Auto transformer rectifier units (ATRUs) are commonly used in aircraft applications such as electric actuation for harmonic mitigation due to their high reliability and relative low cost. However, those components and the magnetic filter components associated to it are the major contributors to the overall size and weight of the system. Optimization of the magnetic components is essential in order to minimize weight and size, which are major market drivers in aerospace industry today. This requires knowledge of the harmonic content of the current. This can be obtained by simulation, but the process is slow. In order to enable fast and efficient design space exploration of optimal solutions, an algebraic calculation process is proposed in this paper for multi-pulse ATRUs (e.g. 12-pulse and 18-pulse rectifiers), starting from existing solution proposed for 6 pulse rectifier in the literature.

Using Model and Code Reviews in Model-based Development of ECU Software

In the automotive industry, the model-based approach is increasingly establishing itself as a standard paradigm for developing control unit software. Just as code reviews are widespread in classical software development as a quality assurance measure, models also have to undergo a stringent review procedure – particularly if they serve as a starting point for automatic implementation by code generators. In addition to these model reviews, the generated production code is reviewed later in the development process by performing auto code reviews. This article will present procedures for and give an account of experiences with model and code reviews which have been adapted to the model-based development process.

Powernet Simulation as a Tool for the Development of a Highly Reliable Energy Supply for Safety Relevant Control Systems in X-By-Wire Vessels in the EU SPARC Project

The EU SPARC Project (Secure Propelled Vehicle with Advanced Redundant Control) has developed a new system architecture that enables effective application of driver assisted systems in an X-by-wire powertrain. A major challenge in the conception of such a system is development of a reliable electrical energy supply. A simulation is the most important tool for enabling the fundamental aspects to work, as for example, a dimensioning of the powernet. This article explains our approach in this SPARC simulation. We provide suggestions through examples of how to find simulation solutions for powernet dimensioning, as well as for the conception and validation of energy management strategies.

Combustion Engine Design under use of Design for Six Sigma (DFSS)

Nowadays internal combustion engine design is characterized by a faster development time with increased levels of quality, NVH, specific power and lower weight all being demanded at a lower production cost. This requires a new and systemic design management from the outset of the concept to SOP (Start of Production). The design for Six Sigma (DFSS) process is the surest way to achieve the above mentioned development goals. Within a Six Sigma approach, manufacturing and serial production issues are considered from the beginning of the development phase. Based on examples, the methodology will be explained in single steps. The explanation will include QFD, FMEA (product and process), scorecards, DOE and kneading process with its tolerance analysis and process capability investigations. The use of these different tools for each phase of the design process will be described.

Objectified Drivability Evaluation and Classification of Passenger Vehicles in Automated Longitudinal Vehicle Drive Maneuvers with Engine Load Changes

To achieve global market and brand specific drivability characteristics as unique selling proposition for the increasing number of passenger car derivatives, an objectified evaluation approach for the drivability capabilities of the various cars is required. Thereto, it is necessary to evaluate the influence of different engine concepts in various complex and interlinked powertrain topologies during engine load change maneuvers based on physical criteria. Such an objectification approach enables frontloading of drivability related engineering tasks by the execution of drivability development and calibration work within vehicle subcomponent-specific closed-loop real-time co-simulation environments in early phases of a vehicle development program. So far, drivability functionalities could be developed and calibrated only towards the end of a vehicle development program, when test vehicles with a sufficient level of product maturity became available.
